I have intentionally left the photos large, to try to clarify any detail I did not explain in the text. This modification DOES require the use of a lathe, I have tried to write it so as to allow you to go to your local machine shop, brother in law, mate or anyone with a lathe…and it will be done correctly Much thanks to John O’Rielly (PLAGER 7) in Brisbane for passing on the information and problems he had with this modification. Fig.1Standard Drive Assemblies T50 left and AE101 right T50 Speedo Drive Adaption Rev 1 Feb 2003 2 Step One:- Dissassembly T50 Drive:- Disassembly is simple, remove the “C” clip from the drive housing , just above the drive gear. This will allow the shaft/gear assembly to be withdrawn from the housing. Remove the “O” ring from the housing. Wash all parts internally and externally to remove oil, grease and road grime. Fig.2 T50 Drive Disassembled T50 Speedo Drive Adaption Rev 1 Feb 2003 3 AE101 Drive:- Disassembly is similar to T50, remove the “C” clip from the drive housing , just above the drive gear. This will allow the shaft/gear assembly to be withdrawn from the housing. Remove the “O” rings from the housing. Remove the three (3) philips head screws from the cover on the top of the drive housing. Carefully remove cover, be aware that the small parts in side may be stuck to the cover. Remove all internal parts, record order of assembly. Wash housing and shaft to remove oil, grease and road grime. Fig.3 AE101 Drive Disassembled T50 Speedo Drive Adaption Rev 1 Feb 2003 4 Step Two:- Shortening the Drive Shaft Drive Shaft:- The T50 drive shaft needs to be shortened to a similar length to the AE101. I reassembled the AE101 shaft and housing, and then measured from the top face of the AE101 housing down to the top of the AE101 drive shaft. ( Fig.4) Record this reference depth, (I got 17mm) . Fig.4 Drive Shaft Depth Std AE101 Shaft & Housing The T50 drive shaft will need to be shortened to give the same depth as measured in Fig.4. When I did mine, (and a few others), I found I needed the T50 shaft to be 68.0mm long. Fig.5 Fig.6 The drive shaft is hardened, so I used a belt linisher to shorten the shaft, it could as easily be done on a fine grinding wheel. Remember slowly does it, regular checks of depth in housing and do not let the shaft get too hot during grinding/linishing, this will affect the heat treatment and consequently affect the strength of the drive dogs on the shaft end. Carefully deburr and chamfer, end detail should be similar to original AE101

1. With the vehicle in NEUTRAL, position it on a hoist. For additional information, refer to Section 100-02 . 2. Remove the brake disc. For additional information, refer to Section 206-04 . 3. Index-mark the driveshaft flange and pinion flange for correct alignment during installation. 4. Remove the 4 driveshaft flange bolts. 5. NOTE: The driveshaft centering socket yoke fits tightly on the pinion flange pilot. Never hammer on the driveshaft or any of its components to disconnect the driveshaft centering socket yoke from the pinion flange. Pry only in the area shown with a suitable tool to disconnect the driveshaft centering socket yoke from the pinion flange. Using a suitable tool as shown, disconnect the driveshaft centering socket yoke from the pinion flange. ? Using mechanic’s wire, position the driveshaft aside. 6. Using a Nm (lb-in) torque wrench on the pinion nut, record the torque required to maintain rotation of the pinion gear through several revolutions. 7. Using the special tool to hold the pinion flange, remove and discard the pinion nut.2005 F-150 Workshop Manual 8. Index-mark the pinion flange in relation to the drive pinion stem to make sure of correct alignment during installation. 9. Using the special tool, remove the pinion flange. 10. Force up on the metal flange of the drive pinion seal. Install gripping pliers and strike with a hammer until the drive pinion seal is removed. Installation 1. Lubricate the new drive pinion seal with grease. 2. Using the special tool, install a new drive pinion seal. 3. Lubricate the pinion flange splines with axle lubricant. 4. NOTE: Disregard the scribe marks if a new pinion flange is being installed. Align the pinion flange with the drive pinion shaft. 5. Using the special tool, install the pinion flange. 6. l a new pinion nut with the same iginal if not replacing the collapsible spacer. If a installed, install the nut in the kit, as indicated in the chart below, or damage to the component may occur. Position the new pinion nut. Pinion Nut 7. no circumstances ut to be backed off to reduce drive pinion bearing preload. If reduced drive pinion bearing preload is required, a new drive pinion collapsible spacer and pinion nut must be installed or damage to the component may occur. NOTE: Remove the special tool while taking drive pinion bearing preload readings with the Nm (lb-in) torque wrench. Using the special tool to hold the pinion flange, tighten the pinion nut. ? Rotate the drive pinion occasionally to make sure the drive pinion bearings are seating correctly. ? Install a Nm (lb-in) torque wrench on the pinion nut. ? Rotating the drive pinion through several revolutions, take frequent drive pinion bearing preload readings until the original recorded drive pinion bearing preload reading is obtained. ? If the original recorded drive pinion bearing preload is lower than specification, tighten to the appropriate specification for used drive pinion bearings. If the drive pinion bearing preload is higher than specification, tighten the pinion nut to the original reading as recorded. For additional information, refer to the Specification portion of this section. 8. Position the driveshaft and align the index mark on the pinion flange.

Manual A/C REMOVAL PROCEDURE CAUTION: Refer to Battery Disconnect Caution in Service Precautions. 1. Disconnect the negative battery cable. 2. Remove the right side instrument panel sound insulator. 3. Remove the instrument panel storage compartment. 4. Disconnect the passenger side SIR. 5. Remove the lower right instrument panel mounting bolt. 6. Remove the left and right front speaker grilles. 7. Remove the center instrument panel sound insulator. 8. Remove the left side instrument panel sound insulator. 9. Disconnect the park brake release cable. 10. Remove the knee bolster. 11. Remove the lower left instrument panel mounting bolt. 12. Remove the BCM. 13. Disconnect the driver side SIR. 14. Remove the instrument panel cluster. 15. Remove the radio. 16. Remove the HVAC control assembly. 17. Remove the steering column retaining retaining nuts. 18. Lower the steering column. 19. Remove the instrument panel carrier. 20. Remove the left and right cowl vent grille panels. 21. Disconnect the underhood lamp electrical connector, if equipped. 22. Remove the hood. 23. Remove the VCM. 24. Remove the coolant recovery tank. 25. Remove the heater hoses. 26. Disconnect the electrical connectors from the grille mounted lamps. 27. Remove the right front headlamp assembly. 28. Remove the front bumper. 29. Remove the right wheelhouse panel. 30. Disconnect the radio antenna cable. 31. Disconnect the electrical connector for the horn. 32. Remove the right fender. 33. Remove the evaporator case heat shield, if equipped. 34. Remove the blower motor resistor. 35. Remove the evaporator case bolts and screws. 36. Remove the accumulator. 37. Remove the condenser to the evaporator line fitting. 38. Remove the bolts which retain the evaporator case to the bulkhead. 39. Pull back lightly on the heater case to remove the evaporator case. 40. Remove the evaporator case retaining screws. 41. Disassemble the evaporator case sections, and remove the evaporator core. NOTE: If replacing the evaporator core, remove the expansion (orofice) tube and install it into the new core. INSTALLATION PROCEDURE 1. Install the evaporator core. 2. Assemble the evaporator case sections. 3. Install the evaporator case retaining screws. Tighten to 2.5 N.m (24 in lb) . 4. Install the evaporator core assembly to the vehicle. 5. Install the bolts which retain the evaporator case to the bulkhead. Tighten the bolts to 4.5 N.m (40 lb in) . 6. Install the condenser to the evaporator line fitting. 7. Install the accumulator. 1998 Chevy Truck S10/T10 Blazer 2WD 8. Install the evaporator case bolts and screws. Tighten to 2.5 N.m (24 In in) . 9. Install the blower motor resistor. 10. Install the evaporator case heat shield, if equipped. 11. Install the right fender. 12. Connect the electrical connector for the horn. 13. Install the radio antenna cable. 14. Install the right wheelhouse panel. 15. Install the front bumper. 16. Install the right front headlamp assembly. 17. Connect the electrical connectors to the grille mounted lamps. 18. Install the heater hoses. 19. Install the coolant recovery tank. 20. Install the VCM. 21. Install the hood. 22. Connect the underhood lamp electrical connector, if equipped. 23. Install the left and right cowl vent grille panels. 24. Connect the park brake release cable. 34. Install the left side instrument panel sound insulator. 35. Install the center instrument panel sound insulator. 36. Install the left and right front speaker grilles. 37. Install the lower right instrument panel mounting bolt. 38. Connect the passenger side SIR. 39. Install the instrument panel storage compartment. 40. Install the right side instrument panel sound insulator. 41. Connect the negative battery cable. 42. Inspect the system for leaks.

Honda Door Panel 96-00 Civic REMOVAL & INSTALLATION Remove the screw from behind the interior door handle Slide out the door handle trim as shown Removing the door panel from the passenger side door View of the inside of the door, panel removed 1. Remove the screw from the door handle trim. 2. Slide the handle assembly forward and out to access the lock rod clip. 3. Release the clip 4. Disconnect the door lock switch 5. Remove the door opener handle assembly. 6. Carefully pry at the small opening on the bottom of the speaker grill. 7. Remove the speaker grille. 8. Remove the speaker mounting screws. 9. Detach the electrical connector and remove the speaker. 10. Remove the screws in the armrest. 11. Remove the center from the trim clip at the upper front of the door panel and remove the clip. 12. Using a suitable trim panel removal tool, unsnap the door panel from the door frame. 13. Carefully lift the door panel up and away from the door frame. To install: 14. Installation is the reverse of the removal procedure. Honda Civic/Del Sol 1996-2000 Electric Window Motor REMOVAL & INSTALLATION 1. Remove the regulator from the door assembly. 2. Except for the rear doors, drill a hole through the regulator sector gear and backplate. Install the bolt and nut to lock the sector gear in position. Be careful not to drill a hole closer than 7/ 16 in. (11mm) from the edge of the sector. Also, do not drill through the lift arm attaching portion of the sector gear, or the joint integrity will be jeopardized. 3. Drill out the ends of the motor attaching rivets using a 1/ 4 in. (6mm) bit. 4. Remove the motor and the remaining portions of the rivets from the regulator. Except for the rear doors, one rivet will not be accessible until assembly. Regulator and motor assembly—except rear doors Secure the rivets by collapsing the rivet ends using a ball peen hammer To install: 5. Position the new motor to the regulator. With the aid of an assistant, install new rivets by collapsing or crushing the rivet ends using a ball peen hammer. 6. Except for the rear doors, once two of the three rivets have been installed, remove the bolt securing the sector gear to the backplate, then use an appropriate electrical source (such as the vehicle’s window motor harness) to rotate the regulator, providing access to the remaining rivet. 7. Except for the rear doors, use a flat nosed rotary file to grind off one sector gear tooth from the side which does not contact the driven gear. This is necessary to reach the remaining rivet. Remove the old rivet, then install the remaining new rivet. 8. Install the regulator to the door assembly.

1. Verify that the water pump drive belt auto tensioner indicator mark does not exceeds the limit. ? If it exceeds the limit, replace the water pump drive belt. (See WATER PUMP DRIVE BELT .) Fig. 20: Water Pump Drive Belt Auto Tensioner Limit Indicator Mark – Normal WATER PUMP DRIVE BELT 1. Remove the plug hole plate. 2. Rotate the water pump drive belt auto tensioner counterclockwise to release the drive belt tension and remove the water pump drive belt. 3. Reinstall the water pump drive belt or install a new water pump drive belt. WATER PUMP DRIVE BELT PULLEY REMOVAL NOTE 1. Replace part A of the SST [303-009 (49 UN30 3009)] with the SST [303-457 (49 UN30 3457)].

REMOVAL NOTE: The oil pump and valve body are removed as an assembly. 1. Disconnect battery ground cable, then remove battery, battery tray, and remote air cleaner. 2. Position supply hoses, vacuum hoses, and wiring away from pump and valve body cover. 3. Remove shift lever. 4. On models equipped with Anti-lock Brake System (ABS) , remove splash shield cover, then disconnect brake reservoir hose and cap to prevent contamination. 5. On all models, remove EGR bracket attaching bolts, then install lifting eye. 6. Remove throttle body bracket attaching bolt, install lifting eye, then using suitable equipment support engine. 7. Remove lefthand transaxle mount. 8. Remove transaxle side pan upper attaching bolts. 9. Raise and support vehicle. 10. Remove lefthand front wheel and tire assembly. 11. Remove inner fender cover and position aside, then disconnect ride height sensor. 12. Remove rear transaxle mount attaching bolt. 13. Loosen but do not remove two lefthand subframe attaching bolts. 14. Remove two engine support mount attaching bolts. 15. Remove four lefthand engine support attaching bolts, then remove the engine support. 16. Position suitable drain pan, then remove remaining transaxle side pan attaching bolts and remove pan. 17. Using suitable screwdriver, place manual shift shaft in Park position. 18. Disconnect upper bulkhead electrical connector wiring retainer clip from valve body. 19. Disconnect electrical connectors 20. Remove valve body attaching bolts, then disengage linkage and remove valve body. NOTE: Do not remove oil pump cover attaching bolts. INSTALLATION 1. Install new pump and valve body to chain cover gasket. 2. Slide pump and valve body onto pump shaft. 3. Rotate pump and valve body assembly toward dash panel, then engage manual valve link with manual valve. 4. Slightly rotate pump and valve body assembly to engage oil pump shaft splines with oil pump rotor splines. Valve body should slide flush with chain cover. A suitable 7/8 inch deep well socket on crankshaft pulley may be required for complete engagement. 5. On models less anti-skid, if engagement is not as indicated in step 4, proceed as follows: a. Remove manual valve from valve body. b. Rotate assembly to allow full engagement, up to 360° . c. After full engagement, return assembly to installed position, then install manual valve. REPAIR PROCEDURE 1. Remove the transmission. Refer to section 13 or 14 of the appropriate service manual. 2. Remove and discard the rear main oil seal (crankshaft oil seal). 3. Install the new oil seal. Refer to page 7 – 29 of the ’96-00 service manual or page 7-27 of the ’01 service manual. 4. Reinstall the transmission. 5. Reinstall the drain plug with a new sealing washer. 6. Refill the transmission with the appropriate fluid. 7. 2001 models only. Do the idle learn procedure: Make sure all electrical items (A/C, audio unit, defogger, lights, etc.) are turned off, then start the engine. Let the engine warm up to its normal operating temperature (the cooling fan cycles twice). Let the engine idle (throttle fully closed with all electrical items turned off) for 10 minutes. 8. 2001 2-door EX and LX models only. Drive the vehicle above 40 mph for 5 to 10 minutes with the cruise control on. (This lets the cruise control actuator learn how much slack there is in the throttle cable.)
