Removal 1. Remove upper radiator crossmember. Disconnect fan assembly connector. Remove fan assembly. Remove drive belts. Using Crankshaft Pulley Holder (8191), hold crankshaft pulley and remove center bolt. Using a 3-jaw puller, remove crankshaft pulley. 2. Remove upper intake manifold. See INTAKE MANIFOLD . Remove electrical and vacuum harness retaining clips from valve cover studs. Remove ignition coils. Remove valve covers. Remove power steering pump and set aside. Remove drive belt tensioner pulley and bracket. Remove timing chain cover. 3. Align crankshaft sprocket timing mark to mark on oil pump housing. Mark on oil pump housing is 60 degrees ATDC of number one cylinder. See Fig. 10

Service and Repair Notes Removal Important: Thorough cleanliness must be observed during all work on drive shafts and drive shaft joints, to prevent dirt and dust getting into the joints. Before starting work, always clean the wheel arch, MacPherson strut and other areas around the drive shaft and joints. 1Unfasten the hub centre-nut. 2Lift the car and remove the wheel. 3Remove the hub centre-nut. Push the axle stub back approx. 2 cm (if it pushed further back it can damage the tripod). Use puller 87 91 287 and puller arms 87 91 303 together with tool 87 91 154, puller bracket, the belongs to tool collection for manual gear boxes. 4Remove the steering-swivel member from the MacPherson strut and unfasten the flexible hose from the hose mounting and, if appropriate, also unfasten the ABS sensor and cable. Important: Scrupulously clean the rubber gaiter and the universal joint driver. 5Remove the clamp securing the rubber gaiter on the inner universal joint driver. Pull the universal joint apart and fit the protective cover on the rubber gaiter and universal joint driver. 6Pull out the drive shaft from the hub. Fitting 1Remove existing grease out of the universal joint driver and carefully clean the interior. 2 Pack the universal joint driver with grease, 60 g Mobile K 575 GS. Observe great cleanliness. Removal 1. Disconnect the battery ground cable (14301). For additional information, refer to Section 414-01 . 2. WARNING: Fuel supply lines will remain pressurized for long periods of time after engine shut down. This pressure must be relieved before disconnecting any fuel lines or fuel system components. Relieve the fuel system pressure. For additional information, refer to Section 310-00 . 3. Remove the engine air cleaner outlet tube. For additional information, refer to Section 303-03 . 4. Remove the timing belt. For additional information, refer to Timing Drive Components—Timing Belt in this section. 5. Remove the vacuum hoses at the: * positive crankcase ventilation (PCV) valve (6A666). * throttle body (9E926). * intake manifold (9424). * fuel pressure sensor. 6. Disconnect the fuel charging wiring (9D930) electrical connectors at main engine connector. 7. Disconnect the crankshaft position (CKP) sensor electrical connector. 8. Disconnect the fuel line. For additional information, refer to Section 303-04 . 9. Remove the power steering pump (3A674) and bracket as an assembly. For additional information, refer to Section 211-02 . 10. Remove the generator (GEN). For additional information, refer to Section 414-02 . 11. Remove the oil level indicator tube (6754). For additional information, refer to Oil Level Indicator and Tube in this section. 12. Disconnect the heater hoses. For additional information, refer to Section 412-02 . 13. Lower the vehicle. 14. Disconnect the upper radiator hose (8260) from the thermostat housing water hose connection. For additional information, refer to Section 303-03 . 15. Remove the camshafts (6250). For additional information, refer to Camshaft in this section. 16. Remove the ignition coil (12029) and bracket. For additional information, refer to Section 303-07 . 17. Remove the water thermostat housing. For additional information, refer to Section 303-03 . 18. Disconnect the knock sensor electrical connector. 19. Remove the generator bracket-to-cylinder head bolt. 20. Remove the bolts and the cylinder head (6049). 21. Remove the cylinder head gasket and discard. Installation WARNING: Do not smoke or carry lighted tobacco or open flame of any type when working on or near any fuel related components. Highly flammable mixtures are always present and may be ignited, resulting in possible personal injury. 1. CAUTION: Do not use abrasive grinding discs to remove gasket material; use only plastic manual scrapers. Do not scratch or gouge the aluminum sealing surfaces. Clean all gasket material from the mating surfaces on the cylinder head and cylinder block. Clean out the bolt holes in the cylinder block. Inspect the cylinder head for flatness. For additional information, refer to Section 303-00 . 2. Install a new head gasket on the cylinder block. 3. CAUTION: Do not attempt to install the cylinder head assembly without assistance. Installation of the cylinder head assembly requires two people or possible injury may occur. CAUTION: The bolts are torque-to-yield and must be replaced or engine damage may occur. Tighten the bolts in three stages in the sequence shown. * Stage 1: Tighten the bolts to 15-25 Nm (12-18 lb-ft). * Stage 2: Tighten the bolts to 35-45 Nm (26-33 lb-ft). * Stage 3: Tighten the bolts an additional 105 degrees. 4. Install the generator bracket-to-cylinder head bolt. * Tighten to 20 Nm (15 lb-ft). 5. Connect the knock sensor electrical connector. 6. Install the thermostat housing. For additional information, refer to Section 303-03 . 7. Install the ignition coil and bracket. For additional information, refer to Section 303-07 . 8. Install the camshafts. For additional information, refer to Camshaft in this section. 9. Connect the upper radiator hose. For additional information, refer to Section 303-03 . 10. Raise and support the vehicle. For additional information, refer to Section 100-02 . 11. Install the heater hoses. For additional information, refer to Section 412-02 . 12. Install the generator and bracket assembly. For additional information, refer to Section 414-02 . 13. Install the power steering pump and bracket assembly. For additional information, refer to Section 211-02 . 14. Connect the fuel lines. For additional information, refer to Section 310-00 . 15. Connect the crankshaft sensor electrical connector.

REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE RADIATOR GRILLE Remove the 7 clips and radiator grille. 3. DISCONNECT UPPER RADIATOR HOSE 4. DISCONNECT RADIATOR RESERVOIR HOSE 5. DISCONNECT LOWER RADIATOR HOSE 6. REMOVE RADIATOR NO.2 FAN SHROUD 7. A/T: DISCONNECT OIL COOLER HOSES 8. REMOVE RADIATOR Remove the 4 bolts and the radiator. DISASSEMBLY 1. REMOVE NO.1 FAN SHROUD Remove the 4 bolts and No. 1 fan shroud. 2. REMOVE RADIATOR SUPPORTS 3. REMOVE DRAIN PLUG 4. ASSEMBLE SST SST 09230-01010 a. Install the claw to the overhaul handle, inserting it in the hole in part “A” as shown in the diagram. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram is 0.2 – 0.3 mm (0.008 – 0.012 inch). NOTICE: If this adjustment is not done, the claw may be damaged. 5. UNCAULK LOCK PLATES Using SST to release the caulking, squeeze the handle until stopped by the stopper bolt. SST 09230-01010 6. REMOVE TANKS AND O-RINGS a. Lightly tap the radiator port (inlet or outlet) with a soft faced hammer, and remove the tank. b. Remove the O-ring. REASSEMBLY 1. INSPECT LOCK PLATE Inspect the lock plate for damage. HINT: If the sides of the lock plate groove are deformed, reassembly of the tank will be impossible. NOTICE: The radiator can only be recaulked 2 times. After the 2nd time, the radiator core must be replaced. 2. INSTALL NEW O-RINGS AND TANKS a. After checking that there are no foreign objects in the lock plate groove, install the new O-ring without twisting it. HINT: When cleaning the lock plate groove, lightly rub it with sand paper without scratching it. b. Install the tank without damaging the O-ring. c. Tap the lock plate with a soft-faced hammer so that there is no gap between it and the tank. 3. ASSEMBLE SST 09230-01010 a. Install the punch assembly to the overhaul handle, inserting it in the hole in part “A” as shown in the illustration. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram. Dimension “B”: 8.4 mm (0.34 inch) 4. CAULK LOCK PLATE

TIMING BELT REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE ENGINE UNDER COVER 3. REMOVE AIR CLEANER DUCT 4. REMOVE DRIVE BELT, FAN WITH FLUID COUPLING AND WATER PUMP PULLEY (See step 5 in water pump removal in Cooling System) 5. REMOVE RADIATOR ASSEMBLY (See steps 5 and 6 in radiator removal in Cooling System) 6. REMOVE NO.3 TIMING BELT COVER (a) Remove the oil filler cap. (b) Using a 5 mm hexagon wrench, remove the 6 bolts and belt cover. 7. REMOVE NO.2 TIMING BELT COVER Using a 5 mm hexagon wrench, remove the 3 bolts, belt cover and gasket. If you are unable to loosen the bolt on the right because the PS pump pulley interferes with the hexagon wrench, first remove the pulley as follows. (a) Using SST to hold the pulley, remove the nut. SST 09960-10010 (b) Remove the pulley. 8. REMOVE DRIVE BELT TENSIONER Remove the 3 bolts and tensioner. – ENGINE ENGINE MECHANICAL EG-19 9. SET NO.1 CYLINDER TO TDC/COMPRESSION (a) Turn the crankshaft pulley, and align its groove with timing mark “0″ of the No.1 timing belt cover. NOTICE: Always turn the crankshaft clockwise. (b) Check that the timing marks of the camshaft timing pulleys are aligned with the timing marks of the No.4 timing belt cover. If not, turn the crankshaft 1 revolution (360?). 10. REMOVE TIMING BELT FROM CAMSHAFT TIMING PULLEYS HINT (Re-using timing belt): Place matchmarks on the timing belt and camshaft timing pulleys as shown in the illustration. (a) Alternately loosen the 2 bolts, and remove them, the tensioner and dust boot. (b) Disconnect the timing belt from the camshaft timing pulleys. 11. REMOVE CAMSHAFT TIMING PULLEYS Using SST, remove the bolt for the timing pulley. Remove both timing pulleys. SST 09960-10010 (09962-01000, 09963-01000) 12. REMOVE CRANKSHAFT PULLEY (a) Using SST, loosen the pulley bolt. SST 09213-70010, 09330-00021 (b) Remove the SST and pulley bolt
