REMOVAL & INSTALLATION NOTE: For 2004, manufacturer does not provide a timing belt replacement interval. CAUTION: This application is an interference engine. Do not rotate camshaft or crankshaft when timing belt is removed, or engine damage may occur. NOTE: Engine code AEG is stamped into machined pad on front of cylinder block above crankcase breather, near cylinder head mating surface. See Fig. 1 . For all other 2.0L engines, engine code is stamped on transmission mating flange at the rear of the engine. See Fig. 2 . For all engines, code can also be found on the vehicle data plate and on a sticker on the timing belt cover. Remove right hand insulation tray from engine compartment. Remove engine cover. Rotate serpentine belt tensioner clockwise to relieve belt tension. Remove serpentine belt. See Fig. 3 . Lock in place using Mandrel (T10060) or a drift. Fig. 3: Releasing Serpentine Belt Tensioner Courtesy of VOLKSWAGEN UNITED STATES, INC. 2. Remove serpentine belt tensioner assembly. See Fig. 4 . Turn crankshaft to TDC position. See Fig. 5 . Align TDC marks visible in bellhousing access hole. See Fig. 6 . Remove upper timing belt cover. Ensure camshaft sprocket timing mark aligns with mark on rear cover. See Fig. 5 . 3. Support engine from above or below with floor jack to take engine weight off of mounts. Remove coolant reservoir and set aside. On Golf and Jetta, remove power steering reservoir (hoses attached), and set aside. On New Beetle, pull off EVAP hoses at EVAP canister and throttle valve housing. 4. On all models, remove engine mount from timing belt end of engine. See Fig. 7 . Remove crankshaft pulley from crankshaft sprocket. It is NOT necessary to remove center bolt (center bolt is torque-to-yield type that must be replaced if removed). 5. Remove timing belt covers. Remove engine support from front of engine. See Fig. 4

Removal Procedure 1. Remove the steering linkage shield. Refer to Steering Linkage Shield Replacement in Steering Linkage. Important: Have a drain pan ready for the engine oil to drain into. 2. Remove the bolt attaching the engine oil cooler lines to the remote (frame mounted) oil filter adapter. 3. Remove and discard the seals. 4. Remove the engine oil cooler line retaining rings from the engine oil cooler line quick connectors at the radiator engine oil cooler inlet and outlet. Follow the next two steps for the proper retaining ring removal procedure. 5. Using a bent-tip screwdriver or equivalent, pull on one of the open ends of the retaining ring in order to rotate the retaining ring. 6. Rotate the retaining ring around the quick connector until the retaining ring is out of position and can be completely removed. Discard the retaining rings. 7. Remove the engine oil cooler lines from the quick connectors at the radiator engine oil cooler inlet and outlet. Pull the lines straight out from the connectors. 8. Remove the remote engine oil filter lines support clamp bolt. Important: Have a drain pan ready for the engine oil to drain into. 9. Remove the bolt attaching the remote engine oil filter lines to the remote (frame mounted) engine oil filter adapter. 10. Hold the remote engine oil filter lines below the remote engine oil filter lines (engine mounted) adapter to drain the engine oil. 11. Remove and discard the seals. 12. Remove the bolt attaching the remote engine oil filter lines to the remote engine oil filter lines (engine mounted) adapter. 13. Remove and discard the seals. 14. Clean all of the components in a suitable solvent, and dry them with compressed air. 15. Inspect the fittings, the connectors, the cooler lines, the cooler, the filter lines, and the remote filter adapter for damage, distortion, or restriction. Replace parts as necessary. 16. Flush the engine oil cooler, the engine oil cooler lines, the remote engine oil filter adapter, and the remote engine oil filter lines with the same type of engine oil normally circulating through the engine. REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE RADIATOR GRILLE Remove the 7 clips and radiator grille. 3. DISCONNECT UPPER RADIATOR HOSE 4. DISCONNECT RADIATOR RESERVOIR HOSE 5. DISCONNECT LOWER RADIATOR HOSE 6. REMOVE RADIATOR NO.2 FAN SHROUD 7. A/T: DISCONNECT OIL COOLER HOSES 8. REMOVE RADIATOR Remove the 4 bolts and the radiator. DISASSEMBLY 1. REMOVE NO.1 FAN SHROUD Remove the 4 bolts and No. 1 fan shroud. 2. REMOVE RADIATOR SUPPORTS 3. REMOVE DRAIN PLUG 4. ASSEMBLE SST SST 09230-01010 a. Install the claw to the overhaul handle, inserting it in the hole in part “A” as shown in the diagram. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram is 0.2 – 0.3 mm (0.008 – 0.012 inch). NOTICE: If this adjustment is not done, the claw may be damaged. 5. UNCAULK LOCK PLATES Using SST to release the caulking, squeeze the handle until stopped by the stopper bolt. SST 09230-01010 6. REMOVE TANKS AND O-RINGS a. Lightly tap the radiator port (inlet or outlet) with a soft faced hammer, and remove the tank. b. Remove the O-ring. REASSEMBLY 1. INSPECT LOCK PLATE Inspect the lock plate for damage. HINT: If the sides of the lock plate groove are deformed, reassembly of the tank will be impossible. NOTICE: The radiator can only be recaulked 2 times. After the 2nd time, the radiator core must be replaced. 2. INSTALL NEW O-RINGS AND TANKS a. After checking that there are no foreign objects in the lock plate groove, install the new O-ring without twisting it. HINT: When cleaning the lock plate groove, lightly rub it with sand paper without scratching it. b. Install the tank without damaging the O-ring. c. Tap the lock plate with a soft-faced hammer so that there is no gap between it and the tank. 3. ASSEMBLE SST 09230-01010 a. Install the punch assembly to the overhaul handle, inserting it in the hole in part “A” as shown in the illustration. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram. Dimension “B”: 8.4 mm (0.34 inch) 4. CAULK LOCK PLATE

TIMING BELT REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE ENGINE UNDER COVER 3. REMOVE AIR CLEANER DUCT 4. REMOVE DRIVE BELT, FAN WITH FLUID COUPLING AND WATER PUMP PULLEY (See step 5 in water pump removal in Cooling System) 5. REMOVE RADIATOR ASSEMBLY (See steps 5 and 6 in radiator removal in Cooling System) 6. REMOVE NO.3 TIMING BELT COVER (a) Remove the oil filler cap. (b) Using a 5 mm hexagon wrench, remove the 6 bolts and belt cover. 7. REMOVE NO.2 TIMING BELT COVER Using a 5 mm hexagon wrench, remove the 3 bolts, belt cover and gasket. If you are unable to loosen the bolt on the right because the PS pump pulley interferes with the hexagon wrench, first remove the pulley as follows. (a) Using SST to hold the pulley, remove the nut. SST 09960-10010 (b) Remove the pulley. 8. REMOVE DRIVE BELT TENSIONER Remove the 3 bolts and tensioner. – ENGINE ENGINE MECHANICAL EG-19 9. SET NO.1 CYLINDER TO TDC/COMPRESSION (a) Turn the crankshaft pulley, and align its groove with timing mark “0″ of the No.1 timing belt cover. NOTICE: Always turn the crankshaft clockwise. (b) Check that the timing marks of the camshaft timing pulleys are aligned with the timing marks of the No.4 timing belt cover. If not, turn the crankshaft 1 revolution (360?). 10. REMOVE TIMING BELT FROM CAMSHAFT TIMING PULLEYS HINT (Re-using timing belt): Place matchmarks on the timing belt and camshaft timing pulleys as shown in the illustration. (a) Alternately loosen the 2 bolts, and remove them, the tensioner and dust boot. (b) Disconnect the timing belt from the camshaft timing pulleys. 11. REMOVE CAMSHAFT TIMING PULLEYS Using SST, remove the bolt for the timing pulley. Remove both timing pulleys. SST 09960-10010 (09962-01000, 09963-01000) 12. REMOVE CRANKSHAFT PULLEY (a) Using SST, loosen the pulley bolt. SST 09213-70010, 09330-00021 (b) Remove the SST and pulley bolt

Instrument Panel Removal CAUTION: Electronic modules are sensitive to static electrical charges. If exposed to these charges, damage may result. 1. Remove the driver side air bag module. For additional information, refer to Section 501-20B . 2. Remove the passenger side air bag module. For additional information, refer to Section 501-20B . 3. Close the glove compartment. 4. Position the speed control servo aside. 1. Disconnect the electrical connector. 2. Remove the nuts. 3. Position the speed control servo aside. 5. Disconnect the LH engine compartment in-line electrical connector. * Release the wiring harness locators. 6. Disconnect the brake fluid sensor electrical connector. 7. Disconnect the windshield wiper motor electrical connector. * Release the wiring harness locators. 8. Disconnect the LH engine compartment in-line electrical connectors. 9. Unseat the LH wiring harness grommet 10. Disconnect the blower motor electrical connector. 11. Disconnect the A/C pressure cut-off switch electrical connector. 12. Disconnect the RH engine compartment in-line wiring harness connectors. 13. Disconnect the vacuum line at the intake manifold. 14. Disconnect the electronic air temperature control (EATC) variable blower motor controller electrical connector. * Release the wiring harness locators. 15. Remove the RH front wheel and tire assembly. For additional information, refer to Section 204-04 . 16. Remove the upper front fender splash shield bolts. 17. Remove the lower front fender splash shield bolt and locator. 18. Position the front fender splash shield away from the dash panel. 19. Unlock the wiring harness guide. 20. Unseat the RH wiring harness grommet. 21. Install the RH front wheel and tire assembly. For additional information, refer to Section 204-04 . 22. Remove the RH instrument panel lower insulator. 1. Remove the pin-type retainers. 2. Release the locking tab. 3. Remove the instrument panel lower insulator. * Disconnect the courtesy lamp.
