Over or under-tightening can also cause severe damage to engine or spark plug. 2. Install the spark plugs to the engine. Tighten: Tighten the spark plugs to 25 N.m (18 lb ft). 3. Install the engine cover and tighten the 4 bolts. Tighten: Tighten the engine cover bolts to 3 N.m (31 lb in).

1. Disconnect engine coolant temperature sensor electrical connector and inspect sensor and connector terminals for corrosion and/or evidence of engine coolant. ^If terminals are corroded or if there is evidence of engine coolant proceed to step 4. ^If terminals are not corroded and there is no evidence of engine coolant, reconnect the electrical connector and continue to next step. 2. Perform one or both of the following checks to determine whether the engine coolant temperature sensor is providing the correct temperature indication. If engine coolant temperature sensor reading does not pass either of the above tests, continue with next step. ^If engine is at ambient temperature (vehicle has been sitting overnight or not started for several hours), use a Scan tool to compare the inlet air temperature ( IAT ) to the engine coolant temperature ( ECT ). These two readings should be within 2°C (4°F) of each other. ^If engine is at operating temperature, install a thermometer in the coolant recovery reservoir. With the engine running and A/C off, use a Scan tool to compare the engine coolant temperature sensor reading to the thermometer reading. These two readings should be within 8°C (15°F) of each other If engine coolant temperature sensor reading passes both of the tests above, refer to appropriate symptom diagnostic chart in the Engine/Emissions Controls Section of applicable Engine Service Manual. 3. Turn ignition off. 4Remove coolant surge tank cap. 5. Drain at least 1.9 L (2 Qt.) of engine coolant from the cooling system by opening radiator drain valve or removing engine drain plug. Collect engine coolant in a container. 6. Disconnect engine coolant temperature sensor electrical connector. 7. Remove engine coolant temperature sensor from cylinder head. 8. Obtain replacement engine coolant temperature sensor (P/N 21025106). 9. Use appropriate tap to clean sensor mounting hole of any thread sealant residue. 10. Install engine coolant temperature sensor in cylinder head. Torque: Engine Coolant Temperature Sensor: 8 Nm (71 in-lbs) 11. Inspect harness connector terminals for corrosion and/or evidence of engine coolant. If harness connector terminals are corroded or there is evidence of engine coolant, the harness connector must be replaced with new connector (P/N 12117087-includes: connector, terminals, wires, and splice sleeves). 12. Connect engine coolant temperature sensor connector. 13. Transfer engine coolant drained in step 5 into coolant surge tank. If necessary fill coolant surge tank to the FULL COLD range with 50/50 solution of correct type of antifreeze and clean water. 14. Start engine and check for leaks. 15. Run engine until upper radiator hose is hot, then add additional coolant if needed to bring the level to the FULL COLD level (1991-early 1997) or within the Min./Max. cold range (late l997-2001). 16. Install coolant surge tank cap.

CAUTION: If spark plug thread repair is being done in vehicle make sure the piston is 1/3 – 1/2 way down the bore on the down stroke. This will ensure the valves are closed to help reduce contamination and avoid any interference with the core drill. Cleaning and Identifying the Head Type 1. Remove spark plug from a good spark plug hole, chuck the FT5FTCB brush supplied in the kit into a slow speed drill, and clean the bottom of the hole. Note: If procedure is being done in vehicle clean hole using a vacuum cleaner to remove debris . Gauge the spark plug hole using FT5CG Tooling Type Gauge; this is to be used as a comparison when gauging the defective spark plug hole in step number 4. Pull down on the gauge until the snap ring seats against the top of the probe. 2. Perform Steps 2 through 4 to determine cylinder head Type: Cleaning: Identifying: Caution: Do not use the brush to clean the hole after the repair insert has been installed. 3 of 14 3. Push the gauge down into the spark plug well until it seats firmly at the bottom. Make sure that the upper part of the tool is up high enough to allow the gauge to reach the bottom of the hole. Allow the upper alignment bushing to center the tool in the hole. Let the rod float in the upper alignment bushing without tightening the thumb screw. 4. Pull the gauge up out of the well and read the chart on the side of the gauge by comparing the portion of the gauge that is exposed when pushed into the the spark plug hole to determine if the head is Type 1, 2, or 3. Note: the difference between Type 1 and Type 3 is small. Double check to make sure the reading repeats. If your gauge readings are in question remove another spark plug from a good hole and compare gauge readings.

1. Observe the Misfire Current Counters parameter with a scan tool, in order to determine the affected cylinder(s). 2. Remove the air cleaner resonator and outlet duct. Refer to Air Cleaner Resonator and Outlet Duct Replacement in SI. 3. Disconnect the engine wiring harness electrical connectors from the affected ignition coil(s). Refer to Ignition Coil Replacement in SI. 4. Remove the ignition coil bolt(s) and ignition coil(s) from the camshaft cover. Refer to Ignition Coil Replacement in SI. Note: If water is observed in ANY of the spark plug recess areas, then it will be necessary to apply Loctite® 565 PST Thread Sealant* to ALL of the ignition coil bolt hole vents and bolt threads. 5. Inspect for water intrusion in the spark plug recess areas. Warning: Wear safety glasses when using compressed air, as flying dirt particles may cause eye injury. 6. If any water is present, then remove the water from the spark plug recess areas with low pressure air. 7. Remove the affected spark plug(s) from the cylinder head. Refer to Spark Plug Replacement in SI. 8. Replace ONLY the affected spark plug(s) with new spark plug(s) as needed into the cylinder head. Refer to Spark Plug Replacement in SI. 9. Fill the bottom of the ignition coil bolt hole vent with Loctite® 565 PST Thread Sealant* as indicated in the illustration, and apply it to the ignition coil bolt threads also. 10. Replace ONLY the affected ignition coil(s) with new ignition coil(s) as needed. Refer to Ignition Coil Replacement in SI. 11. Connect the engine wiring harness electrical connectors to the ignition coil(s). Refer to Ignition Coil Replacement in SI. 12. Replace the air cleaner resonator and outlet duct. Refer to Air Cleaner Resonator and Outlet Duct Replacement in SI. 13. Clear the DTCs with a scan tool.

CAUTION: Vehicle cooling systems are filled with Motorcraft Premium Engine Coolant VC-4-A (in Oregon VC-5, in Canada CXC-10) or an equivalent meeting Ford specification ESE-M97B44-A. NOTE: Less than 80% of the coolant capacity can be recovered with the engine in the vehicle. Dirty, rusty or contaminated coolant requires replacement. 1. Release the pressure in the cooling system by slowly turning the pressure relief cap one half to one turn counterclockwise to the first stop on the filler neck. When the pressure has been released, remove the pressure relief cap. 2. Raise and support the vehicle. For additional information, refer to Section 100-02 . 3. Remove the front splash shield. 4. Place a suitable container below the radiator draincock. Drain the coolant. 5. Close the radiator draincock when finished. Filling and Bleeding With RADKITPLUS 1. Using the special tool, install the RADKITPLUS and follow the RADKITPLUS manufacturer’s instructions to fill and bleed the cooling system. Filling Without RADKITPLUS CAUTION: Engine coolant provides freeze protection, boil protection, cooling efficiency and corrosion protection to the engine and cooling components. In order to obtain these protections, the engine coolant must be maintained at the correct concentration and fluid level. When adding engine coolant, use a 50/50 mixture of engine coolant and clean, drinkable water. To maintain the integrity of the coolant and the cooling system: * Add Motorcraft Premium Engine Coolant VC-4-A (in Oregon VC-5, in Canada CXC-10) or equivalent meeting Ford specification ESE-M97B44-A. * Do not add Motorcraft Specialty Engine Coolant VC-2 or an equivalent meeting Ford specification WSS-M97B44-D. Mixing coolants may degrade the coolant’s corrosion protection. * Do not add alcohol, methanol, brine or any engine coolants mixed with alcohol or methanol antifreeze. These can cause engine damage from overheating or freezing. * Do not mix with recycled coolant unless it meets the requirement of specification ESE-M97B44-A. Not all coolant recycling processes meet this specification. Use of such a coolant may harm the engine and cooling system components. 1. Install the front splash shield. 2. Lower the vehicle. 3. Fill the degas bottle with the correct engine coolant mixture. 4. Install the pressure relief cap. 5. Move the temperature blend selector to the full warm position. 6. WARNING: Do not stand in line with or near the engine cooling fan blade when revving the engine. Run the engine until it reaches operating temperature. 7. Add the correct coolant mixture to the degas bottle until the coolant level is between the COOLANT FILL LEVEL marks. 8. Turn off the engine and allow the cooling system to cool. Recheck the coolant level and fill the cooling system to the FULL mark on the degas bottle. 9. WARNING: Do not stand in line with or near the engine cooling fan blade when revving the engine. Repeat Steps 3 through 8 until the reservoir level is OK. Bleeding Without RADKITPLUS 1. Bleed the cooling system as follows: * Select the maximum heater temperature and blower motor speed settings. Position the control to discharge air from the A/C vents in the instrument panel. * WARNING: Do not stand in line with or near the engine cooling fan blade when revving the engine. Start the engine and allow it to idle. While the engine is idling, feel for hot air from the A/C vents. * CAUTION: If the air discharge remains cool and the engine coolant temperature gauge does not move, the engine coolant level is low in the engine and must be filled. Stop the engine, allow it to cool and fill the cooling system. Start the engine and allow it to idle until the normal operating temperature is reached. Hot air should discharge from the A/C vents. The engine coolant temperature gauge should maintain a stabilized reading in the middle of the NORMAL range and the upper radiator hose should feel hot to the touch. * Shut the engine off and allow it to cool. * Check the engine for coolant leaks. * Check the engine coolant level in the degas bottle and fill it as necessary.

2000-2002 Buick Century, Regal 2000-2001 Chevrolet Lumina 2000-2002 Chevrolet Impala, Monte Carlo 2000-2002 Pontiac Grand Prix 2000-2002 Oldsmobile Intrigue 1. Verify that the coolant is at proper level in the radiator and the coolant recovery bottle. If the coolant is low, add proper amount of 50/50 water and DEX-COOL® mixture. If the low coolant light operates properly, diagnose the cooling system for loss of coolant as outlined in SI. DO NOT proceed further with this bulletin. 2. Remove the low coolant level sensor. Refer to Coolant Level Module Replacement in the Engine Cooling sub-section. 3. With the key on, the engine off and the coolant level sensor disconnected from the vehicle wiring harness, observe the low coolant light: Subject: Low Engine Coolant Level Indicator Always On (Diagnose Low Coolant Level System Operation/Check Sensor for Oil Contamination) Models: 2000-2002 Buick Century, Regal 2000-2001 Chevrolet Lumina 2000-2002 Chevrolet Impala, Monte Carlo 2000-2002 Pontiac Grand Prix 2000-2002 Oldsmobile Intrigue • Light is on — Chassis wiring or instrument cluster concern. Follow the appropriate diagnostic information in SI. • 4. With the key off, connect the coolant level sensor into the vehicle’s wiring harness. Connect a ground wire (1) to the battery negative terminal. Using a sharp probe (3) attached to the ground wire, ground the coolant sensor probe (2) as shown in the illustration. Make sure a good contact is made. With the key on and the engine off, observe the low coolant light for at least 15 seconds. 5. Using a small wire brush or emery cloth, polish the low coolant level sensor probe to remove any film or oxidation. The probe should be a bright brass color when finished. Use Brake Parts Cleaner to flush removed deposits from the low coolant sensor probe. Reinstall the low coolant sensor into the vehicle and proceed to Step 6. 6. Flush the cooling system and install new DEX-COOL® mixture as outlined in the SI. Check the vehicle’s warranty history to determine if any engine gasket had recently been changed. If there has not been a recent gasket replacement, locate and repair the source of the engine oil contamination

Remove oxygen sensor wire connector & clamp. Remove exhaust manifold & drain coolant. Remove installation hole cover & 2 studs. Remove original silicone sealant from hole. Clean hole surfaces. Secure heater in position with the bracket, bolts & lock washers provided. Connect cordset. Route cordset through opening between right side of bumper & engine under-cover. For Avalon, route cordset through opening beside right side of radiator and under right headlight. Secure cordset to the A/C suction pipe. Replace engine components removed earlier. Refill coolant, run engine & check for leakage & coolant level. 3 AVALON 2005- 2010 2GR-FE PU140-00900 PU140- 03571 Rear, L.H.S. (hole direction pointing to front) Route cord up. Tie the cord to the lower heater hose outlet. Route the cord to left side of engine. Tie the cord to the main harness besides the fuse box. Remove front radiator plastic cover. Route the cord down on left side of battery and tie the cord to the left side of radiator coolant fan harness at the front bottom of the battery. The ATF level gauge (dip-stick) has been discontinued, and the ATF inspection method and the oil level inspection method have been changed. This mechanism consists of a refill plug, overflow plug, ATF temperature sensor No.2, and A/T OIL TEMP temperature warning light. ATF Filling procedures using SST (09843-18020): When a large amount of ATF needs to be filled (i.e. after removal and installation of oil pan or torque converter), perform the procedure from step 1. When the small amount of ATF is required (i.e. removal and installation of the oil cooler tube, repair of oil leak), perform the procedure from step 7. 1) Raise the vehicle keeping it level. 2) Remove the refill plug and overflow plug. 3) Fill ATF from the refill plug until it overflows from the overflow plug. 4) Install the overflow plug. 5) Fill the specified amount of ATF determined by procedure and install the refill plug. Example 6) Lower the vehicle down. 7) Use the SST (09843-18020) to short the terminals Tc and CG of the DLC3 connector: 8) Start the engine and allow it to idle. A/C switch must be turned OFF. 9) Move the shift lever slowly through each of the positions from the P to the L position, and move it back to the P position. 10) Move the shift lever from the D position, and quickly move then back and forth between N and D (once per less than 1.5 seconds) for at least 6 seconds. This will activate the oil temperature detection mode. Standard: The A/T OIL TEMP warning light remains illuminated for 2 seconds and it goes off. 11) Return the shift lever to the P position and disconnect the terminal Tc. 12) Idle the engine to raise the oil temperature. 13) Immediately after the ATF OIL TEMP warning light turns on, lift the vehicle up. The A/T OIL TEMP warning light will indicate the ATF temperature according to the following table. (Insert table here) 14) Remove the overflow plug and adjust oil quantity. If the ATF overflows, go to step 17, and if the ATF does not overflow, go to step 15. 15) Remove the refill plug. 16) Fill ATF to the refill plug until it flows out from the overflow plug. 17) When the ATF flow slows to a trickle, install the overflow plug. 18) Install the refill plug (only if the refill plug has been removed). 19) Lower the vehicle down. 20) Turn the ignition switch OFF to stop the engine. Disassembly – Left Side 1. Disconnect negative cable from battery. 2. Use penetrating oil on all nuts and bolts to be removed. This will prevent the possibility of broken or stripped nuts and bolts. 3. Remove air cleaner system (note position of line and hose connections). 4. Disconnect spark plug wires. 5. Disconnect temperature sensor wire. 6. Remove EGR fitting. 7. Remove bolts and exhaust manifold. Disassembly – Right Side 1. Remove air cleaner box. 2. Disconnect spark plug wires. 3. Remove dipstick and dipstick tube. 4. Remove bolts and exhaust manifold. 5. Clean exhaust flange surfaces on both cylinder heads at this time. DISASSEMBLY – CROSSOVER PIPE 1. Raise vehicle and support with jackstands. 2. Disconnect and remove 02 sensors (2), being careful not to rupture or destroy the unit. WARNING: Do not clean this unit in any cleaning solvent and do not damage wire. 3. Between left and right side of the catalytic converter is a 3-bolt flange with gasket. From the front face of flange, measure out 15″ towards front of truck and cut stock exhaust pipes. Remove exhaust pipes from vehicle. NOTE: Before cutting pipes, measure the height of the converter from the bottom of the floor board for when you install new exhaust pipes you can maintain same distance. •ASSEMBLY – LEFT SIDE 1. Install T.E.S. flange gasket and one 3/8″-16 x 1″ bolt, lock washer, and thick flat washer at rearmost bolt hole (leave bolt loose enough to accept T.E.S.). 2. Install left side T.E.S. manifold from bottom side 3. Install all bolts and washers and tighten. Use thick flat washers on slotted holes. 4. Reinstall spark plugs. 5. Replace original equipment spark plug ends on cylinders #3 and #5 with 60° connectors and boots provided in kit. 6. Re-connect spark plug wires on left side. 7. Re-install temperature sensor wire to temperature sensor. ASSEMBLY – RIGHT SIDE 1. Install T.E.S. flange gasket and one 3/8″-16 x 1″ bolt, lock washer and thick flat washers at rearmost bolt hole (leave bolt loose enough to accept T.E.S.). 2. Install right side T.E.S. manifold from top side. Now install dipstick tube. 3. Install remaining bolts and lock washers. 4. Align all parts and tighten all right side bolts at this time. 5. Replace original equipment spark plug ends on cylinders #4, #6 and #8 with 60° connectors and boots provided in kit. 6. Re-connect right side spark plug wires. 7. To prevent contact with the hot T.E.S. tubing, use nylon tie wrap (supplied) to secure the heater hose to the a.c. dryer. 8. Re-install air cleaner box. CROSSOVER PIPE ASSEMBLY 1. With catalytic converters in their natural position, install and bolt exhaust extension pipes to header collectors using 3/8″ – 16″ x 2 1/2″ hex bolts, 3/8″ flat washers, 3/8″ lock washers and 3/8 hex nuts. Use the 3″ donut provided in kit. 2. Check alignment of pipes to the catalytic converter, secure bolts. 3. With everything in place, tack weld exhaust pipes to catalytic assembly. 4. Unbolt whole exhaust assembly from vehicle and let it hang. Complete weld around pipes. 5. Bolt assembly back in vehicle and check for clearance. 6. Re-install 02 sensors. Use anti-seize on threads of sensor. Route wires clear of exhaust system. 7. Lower vehicle to ground
