Removal 1. Remove the intake manifold cover (A) and ignition coil cover(s) (B). 1999-2001 models: 2002-2004 models: 2. Remove the evaporative emission (EVAP) canister hose (A) (1999-2001 models) or vacuum hose (A) (2002-2004 models). 3. Remove the vacuum hose(s) (B) and breather pipe (C), then remove the intake air duct (D). 1999-2001 models: 2002-2004 models: 4. Remove the throttle cable (A) and cruise control cable (B) by loosening the locknuts (C), then slip the cable ends out of the accelerator linkage. Take care not to bend the cables when removing them. Always replace any kinked cable with a new one. 5. Remove the engine wire harness connectors and wire harness clamps from the intake manifold. *Intake air temperature (IAT) sensor connector *Idle air control (IAC) valve connector *Throttle position (TP) sensor connector *Manifold absolute pressure (MAP) sensor connector *Evaporative emission (EVAP) canister purge valve connector (2002-2004 models) 6. Remove the brake booster vacuum hose (A) and positive crankcase ventilation (PCV) hose (B). 7. Remove the vacuum hoses (C) (1999-2001 models). 1999-2001 models: 2002-2004 models: 8. Intake Manifold—Lower Removal 1. Partially drain the cooling system. For additional information, refer to Section 303-03 . 2. Remove the upper intake manifold (9424). For additional information, refer to Intake Manifold—Upper in this section. 3. Remove the fuel supply manifold (9F792). For additional information, refer to Section 303-04B . 4. Disconnect the EGR vacuum tube (9E498). 5. Disconnect the EGR-to-exhaust manifold tube (9D477). * Loosen the nut. 6. Disconnect the upper radiator hose (8260). * Reposition the clamp. * Disconnect the hose. 7. Disconnect the heater hose (18472). * Compress the fitting * Disconnect the hose. 8. Disconnect the intake manifold runner control (IMRC). 9. Position the water bypass tube (8555) aside. 1. Remove the bolts. 2. Position the tube aside. 10. NOTE: Note the location of the six long bolts. Remove the lower intake manifold (9J447). 1. Remove the bolts. 2. Remove the intake manifold. 11. Installation 1. Refer to the illustration for intake manifold sealing component locations. 2. Install the lower intake manifold front and rear end seals. 1. Apply a bead of sealant to the intake manifold front and rear end seal mounting points as indicated. * Use Silicone Gasket and Sealant F7AZ-19554-EA or equivalent meeting Ford specification WSE-M4G323-A4. 3. Install the lower intake manifold front and rear end seals. 3. Install the intake manifold gaskets (9439). 4. Install the intake manifold runner control (IMRC) if required. For additional information, refer to Section 303-14 . 5. NOTE: The lower intake manifold must be installed within four minutes of applying sealant. Position the lower intake manifold. 1. Apply a bead of sealant to the lower intake manifold mounting at the points indicated. * Use Silicone Gasket and Sealant F7AZ-19554-EA or equivalent meeting Ford specification WSE-M4G323-A4. 3. Position the lower intake manifold.

Intake Manifold Replacement (Upper) Notes Intake Manifold Replacement – Upper Removal Procedure Important: The upper intake does not have to be removed to remove the lower intake manifold. 1. Disconnect the breather tube at the air cleaner outlet duct 2. Remove the air cleaner outlet duct retaining wingnut. 3. Disconnect the IAT sensor harness connector 4. Remove the air cleaner outlet duct from the throttle body. 5. Disconnect the accelerator cable from the throttle body 6. Remove the accelerator cable from the accelerator control cable bracket. 7. Disconnect the cruise control cable, if equipped from the throttle shaft and the accelerator cable bracket. 8. Disconnect the vacuum hose from the intake manifold for the vacuum tank. 9. Remove the power brake booster vacuum hose. 10. Disconnect the following electrical connectors: * The A/C compressor clutch (1) * The A/C compressor cutoff switch (5), if equipped * The Throttle Position (TP) sensor (2) * The Idle Air Control (IAC) motor (3) 11. Disconnect the following electrical connectors: * The fuel meter body assembly (1) * The Manifold Absolute Pressure (MAP) sensor(3) * The EVAP canister purge solenoid valve (2) 12. Remove the engine wire harness clip from the accelerator cable bracket. 13. Move the engine wiring harness aside. 14. Remove the accelerator cable bracket from the throttle body and the intake manifold. 15. Remove the accelerator and cruise control cable bracket from the throttle body. Leave the accelerator and cruise control cables on the bracket16. Remove the PCV valve hose assembly from the intake manifold and the valve rocker arm cover. 17. Remove the bracket for the engine wiring harness from the intake manifold stud. 18. Remove the fuel lines from the fuel meter body assembly. 19. Remove the EVAP canister purge solenoid valve.

Intake Manifold—Gasoline Engines Removal 1. Disconnect the battery ground cable. For additional information, refer to Section 414-01 . 2. Drain the engine cooling system. For additional information, refer to Section 303-03 . 3. Remove the air cleaner outlet tube. For additional information, refer to Section 303-12 . 4. Disconnect the fuel line. For additional information, refer to Section 310-00A or Section 310-00B . 5. Remove the wiper arm and pivot shaft. For additional information, refer to Section 501-16 . 6. Remove the drive belt. For additional information, refer to Section 303-05 . 7. Raise the vehicle on a hoist. For additional information, refer to Section 100-02 . 8. Disconnect the electrical connector at the crankshaft position (CKP) sensor. * Disconnect the pin-type retainer from the A/C compressor bracket. 9. Disconnect the electrical connector from the A/C compressor. 10. Remove the oil bypass filter. 11. Disconnect the oil pressure sensor electrical connector and the power steering pressure (PSP) switch electrical connector. 12. Disconnect the exhaust gas recirculation (EGR) tube from the exhaust manifold 13. Lower the vehicle. 14. Disconnect the two differential pressure feedback EGR hoses. 15. Disconnect the RH heated oxygen sensor electrical connector. 16. Disconnect the fuel charging wiring electrical connectors from the eight ignition coils. 17. Disconnect the fuel charging wiring electrical connectors from the eight fuel injectors. 18. Disconnect the accelerator cable and the speed control actuator cable. 19. Remove the cables from the EGR tube heat shield and position out of the way. 20. Remove the bolts and the EGR tube heat shield. 21. Disconnect the evaporative emissions (EVAP) return tube, the main chassis vacuum supply line, and the EGR valve vacuum supply. 22. Disconnect the positive crankcase ventilation (PCV) tube assembly at two locations and remove. 23. Disconnect the electrical connector from the EGR vacuum regulator solenoid. 24. Disconnect the vacuum line from the EVAP canister purge valve. 25. Disconnect the generator cable and electrical connector 26. Remove the bolts and the generator mounting bracket. 27. Remove the upper radiator hose. 28. Disconnect the electrical connector from the idle air control (IAC) valve and the throttle position (TP) sensor. 29. Disconnect the heater water hose. 30. Disconnect the EGR tube from the EGR valve. 31. NOTE: The LH heated oxygen sensor and the transmission electrical connectors are attached to the wiring bracket and must be separated from the bracket. Remove the wiring bracket. * Disconnect the wiring connectors. * Separate the transmission harness from the stud. * Remove the nut and the bolt and remove the bracket.

For additional information, refer to Section 501-02 . 12. Remove the brace. 13. Remove the vacuum hoses from the mounting bracket. 14. Remove the bracket and position the accelerator and cruise control cables aside. 15. Disconnect the differential pressure feedback EGR electrical connector. 16. Remove the stud and nut and position the differential pressure feedback EGR transducer aside. 7. Remove the fuel pressure sensor shield. 1. Remove the nut. 2. Remove the bolts. 3. Remove the shield. 18. Disconnect the vacuum hose from the rear of the upper intake manifold. 19. Disconnect the intake manifold tuning valve (IMTV) electrical connector. 20. Disconnect the exhaust vacuum regulator (EVR). 1. Disconnect the electrical connector. 2. Disconnect the vacuum line. 21. Remove the upper intake support bolt. 22. Remove the front intake manifold support bolt.
