Transmission Repair 1. Remove the transmission. Refer to the appropriate SI procedure. 2. Disassemble and inspect the transmission. Refer to Unit Repair Automatic Transmission – 4L60-E/4L65-E. Important: Subject: 4L60-E Automatic Transmission/Torque Converter Clutch (TCC) Shudder, Water in Transmission (Repair Transmission and Replace Transmission Filler Tube, Level Indicator and Seal) Models: 2004-2005 Buick Rainier 2003-2005 Chevrolet TrailBlazer Models 2003-2005 GMC Envoy Models 2003-2004 Oldsmobile Bravada 2005 Saab 9-7X with 4.2L In-Line 6 Cylinder Engine (VIN S — RPO LL8) • Visible rust on the transmission fluid level indicator. • Visible water in the oil pan. • A milky white substance inside the pan area. • Spacer plate gaskets that appear to be glued to the spacer plate, valve body or case. • Rust on internal transmission iron/steel components. • Remove the surge tank cap and examine the coolant for signs of contamination with transmission fluid (the coolant will have a milky, not clear appearance). • If the coolant has a normal, clear appearance, the radiator should not be replaced. • The cooler can also be tested by following the Coolant System Leak Test procedure (SI Document ID# 877442). Do NOT replace a radiator without verifying that the transmission oil cooler is leaking. If water or coolant is found in the transmission, the following components MUST be replaced. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator WITH the transmission REMOVED from vehicle. 1. Remove the transmission fluid filler tube from the transmission. 2. Replace the transmission fill tube seal, P/N 1259475. 3. Replace the transmission fill tube, P/N 15000220, following the appropriate SI Document for Transmission Installation. 4. Replace the transmission fluid level indicator, P/N 15069769 when appropriate during the transmission installation. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator with the transmission in the vehicle. 1. Remove the air cleaner outlet duct. Refer to Air Cleaner Element Replacement (SI Document ID# 1364496). 2. Remove the transmission fluid level indicator from the filler tube. 3. Remove the filler tube nut (2) located on the right side of the engine. 4. Remove the filler tube from the vehicle. Tip It is necessary to remove the two A/C line (suction line / low side of muffler hose) retainers and reposition • Replace all of the rubber type seals. • Replace all of the composition-faced clutch plate assemblies including the band. • Replace all of the nylon parts (Thrust Washers). • Replace the torque converter. • Thoroughly clean and rebuild the transmission, using new gaskets and oil filter. • Flush and flow check the transmission oil cooler using J 45096. Refer to Corporate Bulletin Number 02-07-30- 052C or newer – Automatic Transmission Oil Cooler Flush and Flow Test Essential Tool J 45096 TransFlow .
the A/C line to allow proper clearance for installation of the new transmission fluid fill tube. 5. Remove the A/C line at the oil level indicator tube bracket nut. 6. Remove the A/C bracket bolt from the engine lift hook. 7. Reposition the A/C line upward. 8. Install the new transmission filler tube, P/N 15000220, into position but NOT into the transmission at this time. 9. Raise the vehicle. Refer to Lifting and Jacking the Vehicle in General Information (SI Document ID# 744862). 10. Remove the two bolts securing the transmission heat shield to the transmission. 11. Remove the transmission heat shield from the transmission. 12. Remove the old filler tube seal from the transmission case. 13. Install a new seal, P/N 1259475 into the transmission case. 14. Position the new transmission filler tube into the transmission seal. 15. Install the transmission heat shield to the transmission. 16. Install the two bolts securing the transmission heat shield to the transmission. Tighten Tighten the bolts to 17 N·m (13 lb ft). 17. Lower the vehicle. 18. Install the nut securing the filler tube to the stud. Tighten Tighten the nut to 10 N·m (89 lb in). 19. Reposition the A/C line into place. 20. Install the A/C line bracket to the oil level indicator tube stud and secure the bracket with the nut. 21. Install the A/C line bracket to the engine lift bracket and secure the A/C bracket with the bolt

1. Opening the sunroof, just after it rains. Standing water on the glass will usually result in water dripping into the cabin. This is not a sunroof fault. Prevention is the solution! Simply drive a short distance to allow any standing water to blow off the glass prior to opening the sunroof. 2. Only after a car wash. High pressure water sprayed directly at the seal will often deflect the seal enough to enter the cabin. This is not a sunroof fault. Prevention is the solution! Don’t spray high pressure water directly on the seal. 3. During a rainstorm, water is immediately visible dripping on the rubber seal under the glass. There may be a problem with glass to seal contact. Carefully examine the seal. If it is visibly damaged or worn, it may need replacement. If dirty, it needs cleaning. An adjustment may solve the problem. Always water test to verify (see sprinkle test procedure below). a. Often dirt or debris will prevent proper contact between the glass and seal. Clean both the glass and seal with plain water (a damp cloth), or if very dirty, a mild detergent solution. Repeat water test after cleaning. If water intrusion between glass and seal continues, adjust the glass hardware. b. Adjust the glass hardware to increase clamping pressure on the seal. See procedure below. Repeat water test after adjusting. If water intrusion between glass and seal continues, replace seal. 4. Water is visible dripping through the glass hardware: Water test to verify (soak and sprinkle). You may need to slightly shift the glass hardware or change the rubber gaskets under the rectangular mounting plates. 5. After a long soaking rain the headliner gets wet. This is likely the result of water coming under the main frame or under the seal. Only a soak test will prove this. a. Under the main frame: remove the screw cover strip or pull back the headliner (of wrapped) and examine the clamping screws. Water spots or rusty screws are an indication that water is coming under the main frame. Remove the clamp frame and water spots or rust will likely be visible on the inside of the roofskin. This can be the result of an over-cut hole, a sunroof not centered on the hole (left a gap) or inadequate sealant. Solution: Remove the sunroof and re-install with new sealant. If the hole was over-cut, a larger size may be required. b. Underneath the main seal: carefully examine and verify proper seal insertion around perimeter of sunroof frame. Bottom of seal should be adhered to main frame with butyl tape. Top outer lip should be mechanically inserted into groove in frame. You may be able to manipulate the seal slightly to correct the problem. Otherwise replace the seal. c. Frame joint: typically will see water spots or rust on hinge block and handle mounting screws, particularly on the right hand side. Remove the knock-in bead and examine the channel for water or water spots. Solution: pull back the main seal at the passenger side and apply a small amount of silicone sealant across the frame joint. Allow to dry before reinserting the main seal.

REPAIR PROCEDURE 1. Remove the transmission. Refer to section 13 or 14 of the appropriate service manual. 2. Remove and discard the rear main oil seal (crankshaft oil seal). 3. Install the new oil seal. Refer to page 7 – 29 of the ’96-00 service manual or page 7-27 of the ’01 service manual. 4. Reinstall the transmission. 5. Reinstall the drain plug with a new sealing washer. 6. Refill the transmission with the appropriate fluid. 7. 2001 models only. Do the idle learn procedure: Make sure all electrical items (A/C, audio unit, defogger, lights, etc.) are turned off, then start the engine. Let the engine warm up to its normal operating temperature (the cooling fan cycles twice). Let the engine idle (throttle fully closed with all electrical items turned off) for 10 minutes. 8. 2001 2-door EX and LX models only. Drive the vehicle above 40 mph for 5 to 10 minutes with the cruise control on. (This lets the cruise control actuator learn how much slack there is in the throttle cable.)

Removal Procedure 1. Raise the vehicle. Refer to Vehicle Lifting. 2. Remove the front propeller shaft. Refer to Propeller Shaft Replacement- Front. 3. Remove the rear propeller shaft. Refer to Propeller Shaft Replacement-Rear. 4. Remove the vent hose from the transfer case. 5. Disconnect the vehicle speed sensor electrical connectors. 6. Remove the electrical connectors from the transfer case motor/encoder. 9. If equipped with a manual transmission, remove the bolt securing the left side support brace to the transmission. 10. If equipped with a manual transmission, remove the bolt and stud securing the left side support brace to the transfer case 11. If equipped with a manual transmission, remove the two bolts securing the right side support brace to the transmission and transfer case. 12. For vehicles equipped with a manual transmission, remove the six nuts securing the transfer case and bracket to the transmission 13. Remove the transfer case. * Start by pulling the transfer case straight back from the transmission. * After the transfer case is pulled out from the transmission turn and lower the transfer case. 14. For vehicles equipped with a automatic transmission, remove the six nuts securing the transfer case and bracket to the transmission adapter. 15. Remove the transfer case. * Start by pulling the transfer case straight back from the transmission. * After the transfer case is pulled out from the transmission turn and lower the transfer case. 16. Remove and discard the gasket. Installation Procedure 1. Install a new gasket to the transmission. Use sealer GM P/N 12346004 in order to hold the gasket in place. 2. Raise and position the transfer case to the vehicle Notice: Refer to Fastener Notice in Service Precautions. 3. For vehicles equipped with a automatic transmission, install the six nuts securing the transfer case and bracket to the transmission adapter. * Tighten the nuts to 47 Nm (35 lb ft) . 4. For vehicles equipped with a manual transmission, install the six nuts securing the transfer case and bracket to the transmission. * Tighten the nuts to 47 Nm (35 lb ft)

REMOVE PROPELLER SHAFT Remove the propeller shaft and insert SST into the extension housing. SST 09325-2001 0 (for W58 M/T) 09325-4001 0 (for R 1 54 MIT) DISCONNECT EXHAUST FRONT PlPE FROM TAIL PlPE (a) Remove the rubber hanger. (b) Disconnect the pipe at the front side of the converter. (b) Pull out the release fork through the left clutch housing hole. (c) Place the matchmarks on the clutch cover and flywheel. (d) Remove the clutch cover set bolts while turning the crankshaft pulley. HINT: Loosen each set bolt one turn at a time until spring tension is released. (e) Remove the clutch cover and disc from the flywheel, and fully move them toward the transmission. (f) Pull out the transmission with the clutch cover and disc.

Changing Transmission Fluid There is no need to change the transmission fluid unless the transmission is used under one or more of the following heavy duty conditions. A. Repeated short trips B. Driving on rough roads C. Driving on dusty roads D. Towing a trailer If the vehicle is used under these conditions, change the fluid every 20,000 miles (32,000 km). 1. Place a large drain pan under the oil pan. 2. Remove the transmission oil drain screw (2) and drain fluid. 3. Tighten drain screw (2). Torque: 38 Nm (28 ft. lbs.) 4. Remove the transmission overfill screw (1) and fill transmission through overfill screw opening, using DEXRON-III ATF. Note: Add transmission fluid until it flows out over the overfill screw opening. 5. Let engine idle until a fluid temperature between 32°C (90°F) and 57°C (135°F) is reached. 6. Add transmission fluid until it flows out over the overfill screw opening, then close the overfill screw (1). Torque: 38 Nm (28 ft. lbs.) Note: To prevent fluid leaks, the overfill screw and oil drain screws gasket must be replaced each time these screws are removed. Note: Check transmission fluid temperature with scan tool

Apply silicone to face of single or dual transfer case assembly. Install adapter plate on face of transfer case, using 4 M10-1.25×35 bolts (provided). We recommend applying blue LocTite® to threads before installation. Torque four plate bolts to 30 ft. lbs. Step 2 Install M-10-1.25×30 allen head bolt using blue Loc- Tite® torque to 30 ft. lbs. Step 3 Remove rear transmission seal using a seal remover or claw hammer. Step 4 Step 5 Install M-10-1.25x 35 bolt using blue LocTite® torque to 30 ft. lbs. Using degreaser, clean the rear transmission seal sur- face. Step 6
Ensure two dowels are in place in the transmission. If dowels are in the transfer case move them to the trans- mission. Step 8 Step 11: Apply silicone to rear face of transmission Slide coupler into place on the back of the transmis- sion. Step 7 Step 9 Step 10 Apply silicon to smaller end of seal adapter Install Seal Adapter into rear of transmission. Gently seat seal adapter into place using rubber mallet Step 11 After Assembling Adapter Plate & T/Case(s): Install replacement v6 dual transfer case crossmember Reconnect 4 wheel drive indicator (This may require cutting and splicing connector from original case) 1988-1991 Application, reconnect speedometer cable (Use speedometer extension cable for dual case applications) 1992-1995 Application will need a replacement VSS for the transfer case Reattach front and rear drive shafts (drive shaft lengths may need to be changed) Fill transfer case with 90W GL5 gear oil, check gear oil level in transmission Reinstall transfer case shifter and boot Drain and replace transfer case oil after first 1,000 miles and every 30,000 thereafter Full synthetic gear oil may be used. Step 12 Using 6 of the 9 stock bolts, 1 allen head bolt and 2 M10-1.25×35 bolts, attach transfer case to transmission. Use blue LocTite® on all bolts. Tighten bolts to 30 ft. lbs. The second allen head bolt should be installed in position shown on the upper right (passenger) side. Step 13 These instructions are designed as a general installation guide. Installation of many Trail-Gear Products require specialized skills such as metal fabrication, welding and mechanical trouble shooting. This step verifies that circuit 1222 is neither open nor shorted to power. 11. This step verifies that the 1-2 shift solenoid has neither shorted across its windings nor increased its resistance. DTC P0753 1-2 Shift Solenoid Circuit– Electrical Step Action Value(s) Yes No 1 Was the Powertrain On-Board Diagnostic (OBD) System Check performed? — Go to Step 2 Go to Powertrain On Board Diagnostic (OBD) System Check 2 1. Install the Scan Tool . 2. Turn the ignition switch to the RUN position. Important Before clearing the DTCs, use the scan tool in order to record the Freeze Frame and Failure Records for reference. The Clear Info function will erase the data. 3. Record the DTC Freeze Frame and Failure Records, then clear the DTC. — Go to Are DTCs P0758, P1860 or P0740 set? Step 3 Go to Step 6 3 1. Disconnect the Automatic Transmission 7-way connector. 3. Install the J 38835 Transmission Electrical Jumper on the engine harness connector. 4. Connect a test lamp from terminal E to terminal A of the jumper using a J 35616-A Connector Test Adapter Kit. Important Additional DTCs will set. 5. With the engine OFF, turn the ignition ON. Is the test lamp ON? — Go to Step 7 Go to Step 8 7 Inspect engine harness circuit 1222 for a short to ground. Refer to General Electrical Diagnosis Procedures . Was a condition found and corrected? — Go to Step 21 Go to Step 20 8 Using the scan tool command the 1-2 solenoid ON and OFF three times. Does the test lamp cycle ON and OFF as commanded? — Go to Step 11 Go to Step 9 9 Inspect engine harness circuit 1222 for an open. Refer to General Electrical Diagnosis Procedures . Was a condition found and corrected? — Go to Step 21 Go to Step 10 10 Inspect engine harness circuit 1222 for a short to power. Refer to General Electrical Diagnosis Procedures . Was a condition found and corrected? — Go to Step 21 Go to Step 19 11 1. Turn the ignition OFF. 2. Disconnect the J 38835 Transmission Electrical Jumper from the engine harness. 3. Connect the J 38835 Transmission Electrical Jumper to the Automatic Transmission 7-way connector. 4. Connect a J 39200 Digital Multimeter (DMM) from 19 ohms to 31 ohms terminal E to terminal A of the jumper. Is the measured resistance within the specified range? Go to Step 15 Go to Step 12 12 Is the resistance greater than the specified value? 31 ohms Go to Step 13 Go to Step 15 13 Inspect the transmission harness RED wire circuit 839 and the LT GRN wire circuit 1222 for an open. Refer to General Electrical Diagnosis Procedures . Was a condition found? — Go to Step 14 Go to Step 18 14 Replace the Automatic Transmission Wiring Harness. Refer to Solenoids and Wiring Harness Replacement . Is the replacement complete? — Go to Step 21 — 15 Connect the J 39200 Digital Multimeter from terminal A of the jumper to ground. Is the resistance less than the specified value? 100 ohms Go to Step 16 Go to Step 18 16 Inspect the transmission harness LT GRN wire circuit 1222 for a short to ground or short to power. Refer to General Electrical Diagnosis Procedures . Was a condition found? — Go to Step 17 Go to Step 18 17 Replace the Automatic Transmission Wiring Harness. Refer to Solenoids and Wiring Harness Replacement . Is the replacement complete? — Go to Step 21 — 18 Replace the 1-2 Shift Solenoid Valve Assembly. Refer to Solenoids and Wiring Harness Replacement . Is the replacement complete? — Go to Step 21 — 19 Inspect PCM connector C1 (Blue) for bent, damaged or backed out connector pins. Was a condition found and corrected? — Go to Step 21 Go to Step 20 20 Replace the PCM. Refer to PCM Replacement/Programming . Is the replacement complete? — Go to Step 21 — 21 In order to verify your repair, perform the following procedure: 1. Using the scan tool, clear DTCs. 2. Operate the vehicle under the following conditions: { The engine speed is more than 500 RPM. { The vehicle is not in fuel shut off. { System voltage is 10-16 volts. { Drive the vehicle through the 1-2 shift. { When the 1-2 SS Valve Assembly is commanded ON, the voltage decreases to zero. { When the 1-2 SS Valve Assembly is commanded OFF, the voltage increases to B+. { All conditions are met for 5 seconds.

SERVICE PROCEDURE Prior methods of cooler flushing have not obtained the level of cooler cleaning and contaminant removal that is required to prevent repeat repairs. The “Turbo-Tank Heated Cooler Line Flusher” uses heated Automatic Transmission Fluid ( ATF ) and a pulsating action to loosen system contamination. Previous equipment used solvents to clean & flush coolers, lines and torque- converters. There are 2 issues with this method: Aerosol Solvents should never be used for several reasons. NOTE YOU MUST IDENTIFY THE RETURN COOLER LINE TO START THE BACK FLUSHING PROCEDURE. A quick way to identify the return cooler line (fluid coming out of the cooler and returning to the transmission) is to locate the return cooler line fitting on the transmission case . Refer to the following lists: Rear Wheel Drive ^Residual solvent contamination can cause damage to friction bonding materials within the transmission (Clutches and Bands). ^Lack of fluid heating and agitation prevents this method from completely removing contamination from lines, in-radiator coolers and auxiliary coolers. ^They do not provide the volume necessary to remove heavy contaminants. ^They evaporate quickly and essentially leave contaminants in pockets, bends, or wherever they are as the solvent dries. ^TORQSHIFT, 4R100, E40D, C6 – The REAR transmission case filling receives the return line. ^4R70W, AODE, AOD – The TOP transmission case filling receives the return line. ^A4LD, 4R44/55E, 5R55E, 5R55N, 5R55W, 5R55S The TOP transmission case filling receives the return line. ^CD4E – The REAR or Pump End transaxle case fitting receives the return line. ^4F27E – The REAR or Cover End transaxle case fitting receives the return line. ^AXOD, AXODE, AX4S, AX4N, 4F50N – The BOTTOM transaxle cooler line fitting receives the return line. 1. Check and top off fluid level of the “Turbo-Tank Heated Cooler Line Flusher” tank with transmission fluid. 2. Allow the fluid in the flusher 15-30 minutes to heat up to 140°F (60°C) before using. 3. Install line adapters into the transmission cooler lines. 4. Attach the flusher’s blue line to the transmission return cooler line quick disconnect. 5. Attach the flusher’s red line to the transmission outlet cooler line quick disconnect. a. Follow equipment instructions, to purge cooler lines and cooler prior to starting flushing procedure (using factory installed purge valve and clear hose on “Turbo-Tank Heated Cooler Line Flusher”). 6. Allow the cooling system to back-flush for 10-15 minutes, then flush the cooler in a forward/normal flow direction for an additional 10-15 minutes
