Battery Replacement Notes WARNING: TO PROTECT THE HANDS FROM BATTERY ACID, A SUITABLE PAIR OF HEAVY DUTY RUBBER GLOVES, NOT THE HOUSEHOLD TYPE, SHOULD BE WORN WHEN REMOVING OR SERVICING A BATTERY. SAFETY GLASSES ALSO SHOULD BE WORN . REMOVAL 1. Turn the steering wheel all the way to the right. 2. Verify that the ignition switch and all accessories are OFF. 3. Disconnect and isolate the negative battery cable remote terminal from the remote battery post. 4. Remove air cleaner housing. 5. Remove battery splash shield. 6. Remove two short bolts to battery hold down. 7. Slide battery rearward to disconnect the negative and positive battery terminals from battery. 8. Slide battery toward rear of vehicle and lift out through wheel well opening. 9. Remove battery from vehicle. 1. Tighten clamp nuts to 8.5 N.m (75 in. lbs.) torque.INSTALLATION For installation, reverse the above procedures. Inspect and clean battery and attaching components before installation. WARNING: DO NOT OVER TIGHTEN BATTERY CABLE CLAMPS, DAMAGE TO CLAMPS CAN RESULT .

Puddles on the garage floor or drive, or obvious wetness under the bonnet or underneath the car, suggest a leak that needs investigating. It can sometimes be difficult to decide where the leak is coming from, especially if the engine bay is very dirty already. Leaking oil or fluid can also be blown rearwards by the passage of air under the car, giving a false impression of where the problem lies. Warning: Most automotive oils and fluids are poisonous. Wash them off skin, and change out of contaminated clothing, without delay. Identifying leaks The smell of a fluid leaking from the car may provide a clue to what’s leaking. Some fluids are distinctively coloured. It may help to clean the car carefully and to park it over some clean paper overnight as an aid to locating the source of the leak. Remember that some leaks may only occur while the engine is running. Sump oil Gearbox oil Brake fluid Power steering fluid Oil from filter Antifreeze Engine oil may leak from the drain plug… …or from the base of the oil filter. Leaking antifreeze often leaves a crystalline deposit like this. Gearbox oil can leak from the seals at the inboard ends of the driveshafts. A leak occurring at a wheel is almost certainly brake fluid. Power steering fluid may leak from the pipe connectors on the steering rack. 0•9 Roadside repairs When jump-starting a car using a booster battery, observe the following precautions: ? Before connecting the booster battery, make sure that the ignition is switched off. ? Ensure that all electrical equipment (lights, heater, wipers, etc) is switched off. ? Make sure that the booster battery is the same voltage as the discharged one in the vehicle. ? If the battery is being jump-started from the battery in another vehicle, the two vehcles MUST NOT TOUCH each other. ? Make sure that the transmission is in neutral (or PARK, in the case of automatic transmission). Jump starting will get you out of trouble, but you must correct whatever made the battery go flat in the first place. There are three possibilities: 1 The battery has been drained by repeated attempts to start, or by leaving the lights on. 2 The charging system is not working properly (alternator drivebelt slack or broken, alternator wiring fault or alternator itself faulty). 3 The battery itself is at fault (electrolyte low, or battery worn out). Connect one end of the red jump lead to the positive (+) terminal of the flat battery Connect the other end of the red lead to the positive (+) terminal of the booster battery. Connect one end of the black jump lead to the negative (-) terminal of the booster battery Connect the other end of the black jump lead to a bolt or bracket on the engine block, well away from the battery, on the vehicle to be started. 1 2 3 4 Make sure that the jump leads will not come into contact with the fan, drive- belts or other moving parts of the engine. 5 Start the engine using the booster battery, then with the engine running at idle speed, disconnect the jump leads in the reverse order of connection

Remove the negative battery terminal Installation 1. Secure the relay to the next to the fuse block with wire ties 2. Attach the ring terminal with 2 black wires to ground 3. Attach fog light 12v red wire to open spade inside the fuse block as shown in picture 1 Picture 1 4. Locate the large vehicle harness grommet on the left side. Cut the auxiliary wiring access nipple off the grommet and push small 2-wire connector through firewall. Note: Extra caution should be taken not to damage connector 5. Run wires along the driver side of the engine compartment. Secure with wire ties as needed 6. From inside the cabin remove dash panels and locate the little small connector that was pushed through in step 4. Plug it to the switch harness. 7. T-tap orange/black wire from fog light harness to connector 2C pin 32 green wire. Pin 32 is on the left side of the connector 7th pin up from bottom of the connector. Connector 2C located left of the steering column above big white wire picture 2 Picture 2 8. T-Tap green/black wire from fog light harness to connector L47 pin 11, pink wire (it is the last pin to the left). Connector L47 is on the steering column and plugs into the headlight control arm picture 3 Picture 3 9. POWERTRAIN CONTROL MODULE (PCM) Removal & Installation 1. The PCM is located between driver’s side front fender and power distribution center, near battery. See Fig. 1 . Disconnect negative battery cable and then positive battery cable from battery. 2. Remove bolts on side of power distribution center that secure power distribution center to mounting bracket. Remove heat shield from outside of battery. Remove battery. 3. Rotate power distribution center toward the engine to disengage power distribution center from rear mounting bracket. Pull power distribution center toward rear of vehicle to disengage power distribution center from front mounting bracket. 4. Allow power distribution center to lay aside for access to PCM. Remove electrical connectors from PCM. Electrical connectors may be removed by squeezing tabs on electrical connector together and pulling electrical connector from PCM. Remove bolts and PCM. To install, reverse removal procedure. Vehicles equipped with engine or transmission computers may require a relearn procedure after the vehicle battery is disconnected. Vehicle computers memorize and store vehicle operation patterns for optimum driveability and performance. When the vehicle battery is disconnected, this memory is lost. Default data is used until new data from each key start is stored. As the computer restores its memory from each new key start, driveability is restored. Driveability problems may occur during the relearn stage. Depending on the vehicle and how it is equipped, the following driveability problems may exist: z Rough or unstable idle. z Hesitation or stumble. z Rich or lean running. z Poor fuel mileage. z Harsh or poor transmission shift quality. To accelerate relearn process after battery removal and installation, vehicle should be road tested in the following manner: z Vehicle at normal operating temperature (cooling fan cycles). z Accelerate at normal throttle position (20-50%). z Cruise at light to medium throttle. z Decelerate to a stop, downshifting and using brakes normally. Manufacturers identify specific relearn procedures. See RELEARN PROCEDURES. Always complete the procedure before returning the vehicle to the owner. RELEARN PROCEDURES Theft Alarm Relearn Procedure 1. Theft alarm relearn is necessary whenever battery is disconnected or dead battery is boosted. If battery is connected or boosted without conducting relearn procedure, alarm system will enter power-up mode and vehicle will not start. 2. Before reconnecting battery or connecting booster, insert door key into driver side door lock

PROBLEM The IMA system indicator comes on and IMA DTC 77 (P1447) (battery module deterioration) or DTC 78 (P1449) (battery module deterioration) is set. CORRECTIVE ACTION Replace the battery module. If needed, replace the motor control module (MCM), the battery condition monitor (BCM), or both INSPECTION PROCEDURE 1. Turn the ignition switch to LOCK (0). 2. Remove the cargo floor mat (see page 20-44 of the 2000-04 Insight Service Manual). (In ISIS, use the keyword FLOOR MAT , and select Interior Trim Removal/Installation – Cargo Area from the list.) 3. Remove the battery module switch cover (two bolts), then remove the locking cover from the switch. 4. Flip the battery module switch to OFF . Reinstall the locking cover. 5. Wait at least 5 minutes to let the capacitors in the system discharge. 6. Remove the right trunk shelf support (five clips and two bolts). 7. Remove the six mid-frame cover bolts. Remove the intelligent power unit (IPU) lid (17 bolts). 8. Measure the voltage at the junction board terminals. There should be 30 V or less . If you read more than 30 V , there is a problem in the circuit; do the DTC troubleshooting first. SWITCH COVER LOCKING COVER BOLTS LOCKING COVER BATTERY MODULE SWITCH IPU LID RIGHT TRUNK SHELF SUPPORT BOLTS (17) CLIPS CLIPS BOLTS ON JUNCTION BOARD TERMINALS REPAIR PROCEDURE 1. Remove the battery module from the vehicle (see page 12-113 of the service manual). (In ISIS, use the keyword BAT MOD , and select Battery Module Removal/Installation from the list.) 2. Remove the lifting tool from the battery module. 3. Remove the mounting bolts for the MCM and the BCM (eight total). Unplug the electrical connectors (five for the MCM and three for the BCM), then remove the modules. 4. Install the MCM and the BCM in the new battery module. Use the original MCM and BCM if no replacement was needed; otherwise, use the appropriate replacement parts. Torque the mounting bolts to 9.8 N·m (7.2 lb-ft) . 5. Install the lifting tool on the battery module. 6. With someone to help you, carefully lift the battery module into the vehicle, and set it down into position. Remove the lifting tool. 7. Plug in the connectors, and install the Y condenser harness. Then install the mounting bolts. Torque the bolts to 24 N·m (17 lb-ft) . 8. Install the battery module air duct. Torque the bolt to 9.8 N·m (7.2 lb-ft) . 9. Connect the high voltage cables to the junction board. Torque the bolts to 9.8 N·m (7.2 lb-ft) . 10. Install the front and rear IPU braces and the mid- frame. Torque the bolts to 9.8 N·m (7.2 lb-ft) . TROUBLE SHOOTING NOTE: See TROUBLE SHOOTING – BASIC PROCEDURES article in GENERAL INFORMATION. 1) If a no-start condition exists and battery is known to be good, connect test light or voltmeter between starter solenoid terminal No. 50 and ground. See Figs. 6 and 7. 2) Turn ignition switch to START position. If test light or voltmeter does not indicate voltage, check main fusible links and large ampere main fuses in engine compartment relay box. If fusible links and fuses are okay, see IGNITION SWITCH CONTINUITY TEST and/or STARTER RELAY TEST under ON-VEHICLE TESTING. ON-VEHICLE TESTING NOTE: Before testing, ensure battery is fully charged, battery cables and terminal ends are tight and clean, and engine grounds are secure. CLUTCH START SWITCH TEST 1) Switch is located above clutch pedal on bracket. Disconnect wiring harness connector from switch. 2) Connect ohmmeter probes to switch terminals. Depress clutch pedal. If continuity does not exist, adjust or replace clutch start switch. If continuity exists, check circuit to starter relay for open, and check starter relay. See STARTER RELAY TEST. CLUTCH START CANCEL SWITCH TEST 1) Locate switch in left dash panel. Remove right lower instrument panel to access switch connector. Disconnect wiring harness connector from switch pigtail connector. See Fig. 1. 2) Connect negative lead of ohmmeter to terminal No. 1. Ensure continuity does not exist between connector terminals No. 1 and 2, terminals No. 1 and 3, and terminals No. 2 and 3. Check operation of switch by connecting jumper wires from 12-volt battery. Connect positive lead to terminal No. 3 and negative battery lead to terminal No. 1. 3) Using ohmmeter, ensure continuity does not exist between connector terminals No. 1 and 2 until switch button is pushed. When switch button is pushed, switch light should come on and continuity should exist. Disconnect battery and ensure continuity does not exit between terminals No. 1 and 2. IGNITION SWITCH CONTINUITY TEST WARNING: Deactivate air bag system before performing any service operation. For 1996 4Runner, see AIR BAG RESTRAINT SYSTEM article. 1995 1) Disconnect negative battery cable. Removedriver’s lower instrument panel cover. Remove upper and lower steering column covers if needed. Locate ignition switch wiring harness 8-pin connector. See Figs. 2-3. 2) With ignition switch in LOCK position, there should be no continuity between any terminals. With ignition switch in ACC position, there should be continuity between terminals No. 2 and 3. With ignition switch in ON position, there should be continuity between terminals No. 1, 2 and 3, and between terminals No. 7 and 8. 3) With ignition switch in START position, there should be continuity between terminals No. 1, 4 and 6, and between terminals No. 7 and 8. If continuity is not as specified, replace switch.

Grounding the Automobile A perfectly and beautifully wired automobile will nevertheless have bugs and problems if everything is not properly grounded. Do not go to the careful effort of installing a quality wire harness only to neglect proper grounding. Note: The Painless Wire Harness Kit includes no ground wire except the black wire from the two headlamp connectors. You must supply ground wire (14-16 gauge) for all circuits. 6.3.1 Connect a Ground Strap or Cable (2-gauge minimum) from the Negative Battery terminal to the automobile chassis (frame). 6.3.2 Connect a Ground Strap from the Engine to the chassis (even a 10-gauge wire is too small) . DO NOT RELY UPON THE MOTOR MOUNTS TO MAKE THIS CONNECTION . 6.3.3 Connect a Ground Strap from the Engine to the Body. 6.3.4 If you have a fiberglass body you should install a terminal block to ground all your Gauges and Accessories. Ground the Terminal Block with at least a 12-gauge wire to the chassis. 6.4 Terminal Installation and Making Connections Note: In the following steps you will be making the circuit connections. Before you start, you should carefully read Sections 7.0 through 10.0 , as appropriate, and continually refer to Section 10.0 , DOUBLE- CHECKING your routing and length calculations before cutting any wires and making connections. Give special attention to Turn Signal and Ignition Switch connections. These can be somewhat confusing. 6.4.1 Have all needed tools and connectors handy. 6.4.2 Select the correct size terminal for the wire and stud application. 6.4.3 Determine the correct wire length and cut the wire. Remember to allow enough slack in the harness and wires at places where movement could possibly occur, such as automobile body to frame, frame to engine, etc. Double-check your calculations. 6.4.4 Strip insulation away from wire. Strip only enough necessary for the type of terminal lug you are using. Note: In the following step, make sure that the terminal is crimped with the proper die in the crimping tool. An improper crimp will NOT make a good connection. 6.4.5 Crimp the terminal onto the wire. CAUTION: DO NOT OVER-CRIMP! 6.4.6 Connecting the harness throughout the groups is a redundant process. Make sure that each wire is FIRST properly routed and THEN attach. DO NOT ATTACH FIRST THEN ROUTE AFTERWARD. 6.4.7 When all wires are attached, tighten the mounts and ties to secure harness permanently. 6.5 Testing The System 6.5.1 Use a small (10 amp or less) battery charger to power up the vehicle for circuit testing. If there is a problem anywhere, the battery charger’s low amperage and internal circuit breaker will provide circuit protection. CAUTION: IF YOU HAVE NOT YET DISCONNECTED THE BATTERY FROM THE AUTOMOBILE, DO SO NOW! DO NOT CONNECT THE BATTERY CHARGER WITH THE BATTERY CONNECTED. Connect the battery charger’s NEGATIVE output to the automobile chassis or engine block and its POSITIVE output to the automobile’s positive battery terminal. 6.5.2 INDIVIDUALLY turn on each light, ignition, wiper circuit, etc. and check for proper operation. Note: The turn signals will not flash properly if you do not have both the front and rear bulbs installed and connected. 6.5.3 When all circuits check out THEN attach the battery cable to the battery for vehicle operation

Locate the large vehicle harness grommet on the left side. Cut the auxiliary wiring access nipple off the grommet and push small 2-wire connector through firewall. Note: Extra caution should be taken not to damage connector. Seal with 3M Silicone sealant (see picture 1) Picture 1 5. Run the fog light wire harness on the driver side of the car. Use wire ties as needed. 6. Remove dash panels 7. Mount switch into switch knockout on left side of dash 8. From inside the cabin, locate the small connector that were pushed through in step 4. It will be the grommet above the gas pedal 9. Install switch harness 10. T-tap green/black wire from fog light harness to connector E21 pin 11, light green wire (first pin on right). Connector E21 is located on the left side of the steering column (picture 2) Picture 2 11. T-Tap orange/black wire from fog light harness to connector ID pin 3, pink wire (middle third pin from left). Connector ID is left of steering wheel (picture 3) Picture 3 12. Secure with wire ties. 13. Reinstall dash panels 14. Route the fog light wire under car. 15. Remove fog light cover plates and lower splash shields on both sides 16. Insert one side of the fog light into the plastic sleeve and secure other side with supplied Phillip screws (see picture 4
