Removal (Model 194, 8 1/4″ & 1998 Grand Cherokee 216 Axles) 1. Raise and support vehicle. Remove rear wheel(s). If equipped with drum brakes, remove brake drum. If equipped with disc brakes, remove brake caliper and rotor. On all models, clean axle housing cover. Loosen cover bolts, and drain oil. Remove cover. 2. Remove differential pinion-shaft lock bolt. Remove pinion shaft from differential. Push in axle. Remove “C” clip from axle at pinion gear. Remove axle from tube. Remove axle shaft seal and bearing from axle tube. Installation 1. Grease bearing, and install into axle tube. Ensure bearing part number is facing outwards. Apply wheel bearing grease to axle shaft seal. Install seal in axle tube. Install axle shaft. 2. Install axle “C” clip. Pull axle out to seat “C” clip. Install pinion shaft. Install lock bolt, and tighten to specification. Apply RTV to axle housing cover. Tighten cover bolts to specification. See TORQUE SPECIFICATIONS table. Fill with gear oil. Removal (Model 198, 1999 Grand Cherokee 216 & 226 Axles) 1. Raise and support vehicle. Remove rear wheel(s). Remove brake drum. Remove nuts securing axle retainer plate to axle tube, and discard. Using slide hammer and Adapter (6790), remove axle shaft from axle tube. 2. Using a 3/8″ drill bit, drill a shallow hole into bearing retaining ring on axle. DO NOT drill into axle. Using a cold chisel, cut bearing retaining ring across drilled hole, and remove from axle shaft. Using a press and Bearing Remover (1130), remove bearing from axle shaft. Remove seal and retainer plate from axle shaft. Installation 1. Ensure axle shaft retaining plate is flat and not warped. Install retaining plate on axle shaft. Apply wheel bearing grease to axle shaft seal. Install seal on axle shaft. Grease bearing, and install on axle shaft with outer surface groove facing seal. 2. Using press and Bearing Installer (7913), press bearing onto axle shaft. Press NEW bearing retainer ring onto axle shaft. Install axle shaft in axle tube. Tighten NEW axle retainer plate nuts to specification. See TORQUE SPECIFICATIONS table. PINION SEAL & YOKE Removal

REMOVAL & INSTALLATION FWD AXLE SHAFT Removal (Axle Shaft) 1. Raise and support vehicle. Remove front wheel assembly. Remove wheel bearing lock nut. Remove brake caliper, and support aside. Remove brake rotor. 2. Disconnect tie rod end. Remove upper knuckle nut, and separate knuckle assembly from third link assembly. Push axle shaft through hub, and separate axle assembly from knuckle assembly. 3. Insert screwdriver blade between transaxle case and right axle inner CV joint. Pry out on joint until joint pops free. Use care not to damage axle boot or axle seal. 4. On M/T vehicles, remove left axle in same manner. On A/T vehicles, insert screwdriver through differential, and drive axle out of transaxle case using a hammer. See Fig. 2 . Thread wheel bearing lock nut onto joint. Using a slide hammer and bearing puller, remove joint from axle shaft. See Fig. 3 . NOTE: Outer joint cannot be disassembled. 1. Opening the sunroof, just after it rains. Standing water on the glass will usually result in water dripping into the cabin. This is not a sunroof fault. Prevention is the solution! Simply drive a short distance to allow any standing water to blow off the glass prior to opening the sunroof. 2. Only after a car wash. High pressure water sprayed directly at the seal will often deflect the seal enough to enter the cabin. This is not a sunroof fault. Prevention is the solution! Don’t spray high pressure water directly on the seal. 3. During a rainstorm, water is immediately visible dripping on the rubber seal under the glass. There may be a problem with glass to seal contact. Carefully examine the seal. If it is visibly damaged or worn, it may need replacement. If dirty, it needs cleaning. An adjustment may solve the problem. Always water test to verify (see sprinkle test procedure below). a. Often dirt or debris will prevent proper contact between the glass and seal. Clean both the glass and seal with plain water (a damp cloth), or if very dirty, a mild detergent solution. Repeat water test after cleaning. If water intrusion between glass and seal continues, adjust the glass hardware. b. Adjust the glass hardware to increase clamping pressure on the seal. See procedure below. Repeat water test after adjusting. If water intrusion between glass and seal continues, replace seal. 4. Water is visible dripping through the glass hardware: Water test to verify (soak and sprinkle). You may need to slightly shift the glass hardware or change the rubber gaskets under the rectangular mounting plates. 5. After a long soaking rain the headliner gets wet. This is likely the result of water coming under the main frame or under the seal. Only a soak test will prove this. a. Under the main frame: remove the screw cover strip or pull back the headliner (of wrapped) and examine the clamping screws. Water spots or rusty screws are an indication that water is coming under the main frame. Remove the clamp frame and water spots or rust will likely be visible on the inside of the roofskin. This can be the result of an over-cut hole, a sunroof not centered on the hole (left a gap) or inadequate sealant. Solution: Remove the sunroof and re-install with new sealant. If the hole was over-cut, a larger size may be required. b. Underneath the main seal: carefully examine and verify proper seal insertion around perimeter of sunroof frame. Bottom of seal should be adhered to main frame with butyl tape. Top outer lip should be mechanically inserted into groove in frame. You may be able to manipulate the seal slightly to correct the problem. Otherwise replace the seal. c. Frame joint: typically will see water spots or rust on hinge block and handle mounting screws, particularly on the right hand side. Remove the knock-in bead and examine the channel for water or water spots. Solution: pull back the main seal at the passenger side and apply a small amount of silicone sealant across the frame joint. Allow to dry before reinserting the main seal.

LATERAL CONTROL ROD AXLE BRACKET INSTALLATION 1. Remove and discard the OEM shock absorbers, but retain the mounting fasteners (bolts & nuts) for re-use. 2. Remove the top d-bushing mount bolts and disconnect the axle breather tube (See Figure 2- 1). 3. If the truck is equipped with an S110 4.25″ X 4.25″ square axle (most F450s and F550s), install both axle spacer tabs on the axle bracket using (4) 1/2 x 1 1/4 UNC FLANGE BOLTS and (4) UNC TOP LOCK FLANGE NUTS. (See Figure 2-2). 4. Loosely fasten the axle bracket to the axle as shown in Figure 2-3 using (2) M12 x 1.75 x 40 METRIC BOLTS and (2) 1/2″ WASHERS. 5. Reconnect the axle breather tube to the axle. LATERAL CONTROL ROD (LCR) FRAME BRACKET INSTALLATION 1. On the PASSENGER side, remove to two top rivets from the OE bumper bracket and ream the holes to 0.47″ (See Figure 3-1) 2. Install the frame bracket as shown in Figure 3-2 using (4) 7/16 UNC TOP LOCK FLANGE NUTS. FIG. 3-2 Frame bracket Remove these two rivets and ream to 0.47″ DRIVER SIDE DISASSEMBLY 1. With weight taken off the rear springs, as noted in pre-installation checklist, remove the rear leaf spring hanger. Removal of the rear overload spring bracket is optional See Figure 4-1. 2. Remove the front spring hanger bracket and the front overload spring bracket. (See Figure 4-2). 3. Remove existing U-bolts that attach the axle to the leaf spring and keep the OE U-bolt plate for later use. (See Figure 4-3) After this is done, the axle, spring, and hanger will be loose. Remove and discard the spring and hangers from the axle.DRIVER SIDE ASSEMBLY 1. Review Figure 5-1 & Figure 13-2 to acquaint yourself with the various parts of the UltraRide suspension. 2. Fasten the Front Hanger to the frame using (6) 9/16 x 1-1/2 UNF BOLTS, (6) 9/16 UNF NUTS, and (12) 9/16 FLAT WASHERS. Route the parking brake cables through the corresponding holes on the Front Hanger. 3. Assemble the Suspension Arm to the axle using (2) M20 X 2.50, 79 X 425 METRIC U- BOLTS, (4) M20X2.5 METRIC NUTS, and original OE top plate and axle bracket. Make sure the arm/axle locating pin is properly inserted into the mating hole on the axle pad and that the bottom side of the arm rests evenly on the axle pad. 4. Insert the Bolt Spacer Tube into the arm bushing and loosely fasten the arm to the front hanger using (1) 3/4 X 7 UNF BOLT, (1) 3/4 UNF NUT, (2) 3/4 WASHERS, and (2) plastic wear washers. 5. Loosely fasten the Lateral Control Rod Axle Bracket to the Arm using (2) 1/2 X 1-1/4 UNC FLANGE BOLTS (See Figure 5-2). 6. Bolt the Air Spring Bracket Assembly to the frame using (5) 1/2 X 1-1/4 UNC FLANGE BOLTS and (5) 1/2 UNC TOP LOCK FLANGE NUTS. One frame hole will need to be reamed to 0.53″ on each side. See Figure 5-2. 7. Bolt the Air Spring to the Suspension Arm using (1) 1/2 UNC JAM NUT. Make certain the air spring is not twisted or creased after tightening the nut.

1. With the truck on the ground, remove the track bar bolt at the differential Lift truck up, and make sure it is safe by using jack stands or a 2-post lift that locks in place. 1. Support the front axle with a support jack equipped with the proper fixture. 2. Undo the sway bar links. 3. Undo the four U-bolts on the passenger side leaf springs ONLY. Make sure the differential is supported as it may fall at this point. 4. If the truck has hydraulic shocks, just slide them up and out of the way. If the truck has gas shocks, it will be easier to remove them. Caster Left Caster Right Camber Left Camber Right Toe-in Need Camber Kit? 3 3.5 0 -1/4 -1/32 No Alignment Specifications: 1999-2004 Ford SuperDuty 4×4 Lift and Level Kit Installation 5. On the drivers side, LOOSEN but DO NOT REMOVE the U-bolts on the drivers side leaf springs. This will enable the passenger side to sag enough to get the Lift and Level kit into place. 6. Remove the center bolt on the passenger side. 7. Install the Lift and Level kit with new center bolt on the passenger side. You may wish to cut off any extra length of the center bolt once it is installed and tightened. 8. Slide the shock back on and use the pair of U-bolts to clamp the leaf springs together. DO NOT TIGHTEN the nuts on the U-bolts, just snug them enough to hold the assembly together. 9. Repeat steps from 3 to 8, using the other pair of U-bolts on the drivers side leaf spring assembly 10. Tighten all 8 U-bolts after both spring packs are installed. 11. Re-attach the sway bar links 12. Put the truck on the ground before re-attaching the trackbar. Have an assistant start the truck and turn the steering wheel until the trackbar lines up. Re-install trackbar bolt and check all the fasteners for correct torque. Test drive and align vehicle. Always check fasteners after the first test drive

FWD AXLE SHAFT Removal 1. Raise and support vehicle. Remove wheel. Remove wheel bearing lock nut from end of drive axle. Remove disc brake caliper and suspend out of way. DO NOT allow caliper to hang by hydraulic hose. 2. Separate tie rod end from steering knuckle. Remove axle shaft from steering knuckle hub using a soft mallet. On models with ball and cage type right axle shaft, remove support bearing retainer-to-block bolts. See Fig. 4 . 3. On all models, pry right axle shaft from transaxle using screwdriver. See Fig. 1 . On M/T models, pry left axle shaft from transaxle using screwdriver. On A/T models, insert screwdriver through right axle shaft hole in differential, and drive out left axle shaft. See Fig. 2 1. Place axle shaft in soft-jawed vise with inner joint facing up. Remove boot clamps. See Fig. 4 . Mark slide joint housing and inner race in relation to axle shaft for reassembly reference. 2. Remove and discard snap ring “A”. See Fig. 3 and Fig. 4 . Remove slide joint housing. Remove snap ring “C”. Remove cage, inner race and balls as an assembly. Remove snap ring “B”. Cover axle shaft splines with tape. Remove boot. 3. To disassemble support bearing and retainer assembly on right axle shaft, remove dust shield and snap ring “D”. See Fig. 4 . Press axle shaft out of support bearing and retainer assembly. Remove snap ring and dust shield from retainer. Using bearing driver and hammer, drive support bearing out of retainer.

STEP 1: POSITIONING CANISTER Remove the top cover from the canister box and set it aside for later installation. Perform a quick inventory to insure all parts are there. Be sure to check inside the small cardboard box for parts. Remove the Canister from the box and set it in the truck bed against the cab. The canister should be resting on the canister end plates and be centered in the truck bed. DO NOT USE A KNIFE TO OPEN THE RAIL BOX. OPEN THE RAIL BOX ALONG THE LENGTH OF THE BOX AND LIFT RAILS OUT TO AVOID SCRATCHING THE SURFACE OF THE RAILS ON THE PACKAGE STAPLES. CAUTION! Canister End Plates INSTALLATION INSTRUCTIONS Slide the four (4) Inner Rail Clamps (2 on each side) through the Tie Down Bars of the truck. (Figure 2B) Place the Outer Angled Rail Clamps on the Inner Rail Clamps (MAKE SURE THE NARROWER EDGE IS DOWN ON THE OUTER ANGLED RAIL CLAMPS) loosely fasten the clamps in place with the 1/4″ Washer, 1/4″ Lock Washer and Rail Clamp Nut on both sides of the truck bed. The fi rst clamp should be placed about 6 inches from the canister (closest to truck cab). The second clamp assembly should be about 4 inches from the end of the Tie Down Bar (closest to the tailgate). Open the rail box along the length of the box, lift rails out to avoid scratching the rail surface on the package staples. The side rails are marked “left” and “right” (left is the driver’s side of the truck). Then Slide Rail Clamp Bracket A on each Rail followed by Rail Clamp Bracket B. Rail Clamp Bracket A should be closest to the Cab of the truck. At this time you will need to install the taligate end of the pull strap to the underside of the drivers side rail using the #8-32 x 3/4 machine screw that is already located at the tailgate end on the underside of the rail. (Figure 2A) Now, with the tailgate closed, place the side rails in position on the truck bed with the Rail Clamp Brackets A & B resting on the Outer Angled Rail Clamps. Loosely assemble the Rail Clamp Brackets to the Outer Angled Rail Clamps with the 1/4″ Washer, 1/4″ Lock Washer and 1/4-20 x 1/2″ Bolt on each side of the truck bed. Center the Rails in the Truck bed. Check spacing in the truck bed between the Left and Right Rails. Spacing should be 51 3/4″. Once correct spacing is achieved tighten the Rail Clamp Brackets A & B only in place Correct spacing to the tailgate should be 1/16″ to prevent the tailgate from striking the side rails when closing. Tighten the Set Screws on both Rail Clamp Bracket A to hold rails in position. ( Adjust spacing from the tailgate by moving rails forward or backward as needed prior to fi nal tightening of set screws .) Apply downward pressure while tightening the Outer Angled Rail Clamp to the Inner Rail Clamp, especially on the tailgate end. This will ensure a tight seal, fi rm seat, and good fi t on the truck bed

Time and Difficulty: I found the install to be moderately difficult and pretty time-consuming (about 3 hours) ; others have found it simple and report they have done it in as little as 30 minutes. Your experience will depend on your familiarity with the tools and electronics. I, personally, found insertion of the connection pin into the HV ECU plug to be difficult and almost got the first pin irrevocably stuck in the slot. I spent quite a bit of time with that part alone. I also found threading the wire behind the dash to be fairly tricky. I think the average person, not encountering any problems, could do this job in about 1-1½ hours. Procedure in Brief: 1) Remove bottom cover of steering wheel 2) Locate and unplug flasher plug 3) Open plug and remove 1-3 unused connector pins 4) Reattach steering wheel cover 5) Dismantle part of dash (vents) and remove lower glove box 6) Locate HV ECU (gray plugs) and remove lower plug 7) Solder wire to connector pin and insert into ECU plug (#27) 8) Splice EV button ground wire into ECU plug ground wire (#1) 9) Plug ECU plug back into the ECU 10) Thread wire behind dash to opening near dimmer switch 11) Attach switch to cover and solder wires in place 12) Reassemble the dash 13) Test Procedure in Detail: *Review ALL steps before proceeding and be sure you understand all terms used and you’ve looked at all diagrams and pictures. 1) Remove the bottom cover of the steering wheel by releasing the steering wheel adjustment handle and unscrewing the silver screw in that recess. 2004_prius_evv2.doc Page 4 of 20 Last updated March 13th, 2004 Then, turn the steering wheel 90 degrees right and remove the black screw that becomes visible on the right side of the steering column. Then turn the wheel 180 degrees left (90 degrees from normal position) and remove the black screw on the left side of the steering column. Carefully pull down on the lower portion of the steering column cover until it releases. Mine was a bit stiff/stuck to the upper part and you may need to carefully use a butter knife or screwdriver to start prying them apart. 2004_prius_evv2.doc Page 5 of 20 Last updated March 13th, 2004 2) Locate and unplug the white flasher plug visible just on the left side of the bottom of the steering column. 3) 2 little clips keep a cover locked in place. Pull those apart and remove the cover. Inside you’ll see lines of silver connector pins–some with wires attached, some without. You should remove between 1 and 3 of those pins–2 is probably safe, 3 might be better, since if you plan to install an OEM button at some point, you’ll probably need more pins for that. (You need one pin for the procedure, but it’s handy to have a back-up.) To remove the pins, you can use your paper clip to start the process of sliding them out, and then they just pull right out. 2004_prius_evv2.doc Page 6 of 20 Last updated March 13th, 2004 Stick them to a piece of tape or put them somewhere secure so you can find them later. Snap the cover back into place, and plug the flasher plug back in. 4) Replace the steering wheel cover by reversing the process. Be sure everything’s aligned properly and that there are no gaps. 5) Now you’ll need to dismantle part of the dash to get access to the ECU and other areas. First, open the top and bottom glove box doors. Squeeze the inside sides of the lower glove box together to get the catches past the portion of the dash frame that keeps the door from falling all the way open. Then pull the entire door straight toward you – it will unclip from the hinges at the bottom of the glove box. 2004_prius_evv2.doc Page 7 of 20 Last updated March 13th, 2004 You may also need to unclip the little hydraulic piston that keeps the door from falling open too quickly. Next, grasp the bottom of the silver vent piece next to the glove box. Pull it toward you firmly. It should unclip at the bottom first. Then pull the whole unit straight out
