Non-Enhanced EVAP System Diagnostic Procedure 1. Pinch off or plug the EVAP vapor line to seal the EVAP system. 2. Connect the EEST red battery clip to the positive (+) battery terminal. Connect the black battery clip to chassis ground. 3. Install the appropriate fuel fill cap adapter to the fuel fill pipe. Refer to the Service Information for the appropriate fuel fill cap adapter part number. 4. Connect the EEST’s nitrogen/smoke supply hose and vehicle fuel fill cap to the adapter. 5. Turn the nitrogen/smoke valve on the EEST control panel to SMOKE. 6. Use the remote switch to introduce smoke into the EVAP system for 60 seconds. Important: Additional smoke may need to be introduced at 15-second intervals until the leak source has been located. 7. Inspect the entire EVAP system for exiting smoke using the high intensity white light (J 41413-SPT). Enhanced EVAP System Leak Detection Procedure When diagnosing DTCs P0440, P0442, P0446 and P0455, use the J 41413-200 EEST along with 1. Turn ON the ignition with the engine OFF. 2. Command the EVAP vent valve closed with a scan tool.* *Prizm: In order to seal the EVAP system on the 1998-2002 Prizm, bypass the EVAP canister by connecting the fuel tank vapor hose to the canister purge line. Refer to the Service Information for additional information. 3. Connect the EEST red battery clip to the positive (+) battery terminal. Connect the black battery clip to chassis ground. 4. Install the appropriate fuel fill cap adapter to the fuel fill pipe. Refer to the Service Information for the appropriate fuel fill cap adapter part number. 5. Connect the EEST’s nitrogen/smoke supply hose and vehicle fuel fill cap to the adapter. 6. Turn the nitrogen/smoke valve on the EEST control panel to SMOKE. 7. Use the remote switch to introduce smoke into the EVAP system. 8. Use the J 41413-VLV EVAP Port Vent Fitting tool to open the EVAP service port (if equipped) until smoke is observed. 9. Remove the J 41413-VLV EVAP Port Vent Fitting tool once smoke is observed. Important: Additional smoke may need to be introduced at 15-second intervals until the leak source has been located.

DO NOT disassemble the Control Valve Body from the Case Cover. Remove ONLY the Case Cover-to- Case bolts to remove the Case Cover and Valve Body from Transmission Case AS AN ASSEMBLY . To access all Case Cover-to-Case bolts, it is necessary to remove the Pressure Control Solenoid Valve Assembly (322), and 1-2 & 3-4 Shift Solenoid Valve Assemblies (315A, 315B).

Equipment: Robinair R-134a Refrigerant Recovery/Recycling Machine (Robinair P/N: 342000) 2. Disconnect Negative Terminal of Battery. 3. Drain Coolant. CAUTION: Do not remove the radiator cap while the engine and radiator are still hot, as coolant and steam can be blown out under pressure. A. Remove the radiator cap. B. Loosen the radiator and engine drain plugs and drain the coolant. C. Close the drain plugs. Install the SST to the piping clamp. SST: 09870-00015 HINT: Confirm the direction of the piping clamp claw and the SST using the illustration shown on the caution label. B. Push down the SST and release the clamp lock. NOTE: Be careful not to deform the tube when pushing the SST. C. Pull the SST slightly and push the release lever. Then remove the piping clamp with the SST. D. Remove the piping clamp from the SST. E. Disconnect the cooler refrigerant suction hose No. 1. NOTE: Disconnect the tube by hand only. Do not pry the tube apart. Cap the open fittings immediately to keep moisture or dirt out of the system. Disconnect the same way as cooler refrigerant suction hose No. 1. 6. Disconnect Heater Inlet Water Hose. Using pliers, grip the claws of the clip and slide the clip and disconnect the heater inlet water hose. 7. Disconnect Heater Outlet Water Hose. Using pliers, grip the claws of the clip and slide the clip and disconnect the heater outlet water hose. 8. Place Front Wheels Facing Straight Ahead. 9. Remove Horn Button Assembly. NOTE: If the airbag connector is disconnected with the ignition switch ON, DTCs will be recorded. Before working on SRS, please refer to the Technical Information System (TIS), 2005 model year Corolla Repair Manual: Supplemental Restraint System: Supplemental Restraint System: Precaution. A. The PCV system is designed to prevent blow-by gas from escaping to the atmosphere by drawing it directly into the intake manifold. The PCV valve contains a spring-loaded plunger which is lifted in proportion to intake manifold vacuum. Under high vacuum, blow-by is returned directly to the manifold through the breather chamber and PCV valve with fresh air. When intake manifold vacuum decreases (wide open throttle) and vacuum in the air cleaner increases, the PCV valve closes and the blow-by is returned through the cylinder head cover breather hose and into the air cleaner. The PCV valve also acts as a check valve when the engine backfires to prevent crankcase explosion. Fig. 1: PCV system components-1984-87 1.5L engines Fig. 2: PCV system components-1988-91 1.6L engines Fig. 3: PCV system components-1992-95 engines Fig. 4: PCV system components-1984-87 carbureted engines SERVICE Positive Crankcase Ventilation (PCV) Valve For PCV valve removal, refer to Routine Maintenance of this information. 1. Locate the PCV valve. With the engine running at idle, use pliers to pinch the PCV hose between the valve and the intake manifold. It should be possible to hear the spring loaded valve click shut. 2. If no click is heard, remove the valve from the engine but leave it connected to the intake manifold. A hissing sound should be heard and vacuum should be felt at the valve inlet. 3. If no vacuum is felt, remove the valve from the intake manifold hose. The engine should stall or almost stall. This will indicate a stuck valve or clogged hose. Check the breather hose for clogging or leaks and replace any defective parts. Exhaust Gas Recirculation (EGR) System FUEL INJECTED ENGINES General Information See Figure 3 The Exhaust Gas Recirculation (EGR) system is used to control emissions measured at the tailpipe. Components included are the EGR valve and controls. The EGR system uses a poppet type valve to regulate the amount of exhaust gas flowing into the intake manifold. The flow path is cast into the cylinder head and does not use any external tubing. A control solenoid valve regulates the amount of vacuum to the EGR valve. A Constant Volume Control (CVC) valve provides a constant amount of vacuum to the control solenoid valve over a wide range of engine vacuum. When servicing or repairing any part of the emissions system, it is absolutely essential to check for any obvious mechanical faults or failures. Remember, a trouble code only indicates which sensor or circuit is affected by the problem. Simple mechanical faults such as a vacuum leak or poor electrical connection can cause a fault code. The EGR valve is not simply open or closed but is modulated by controlling the amount of engine vacuum to the valve diaphragm, up to a maximum of 8 in. Hg of vacuum. The EGR valve has a sensor in the top of the valve that reports valve lift to the ECU (same as ECM, 1992-95). The ECU modulates the position of the control solenoid valve to control the EGR valve lift according to an internal program. Upstream of the control solenoid valve, the CVC provides a constant supply of vacuum so EGR control is precise under all manifold vacuum conditions

connected to the vehicle, the TBC module will enter a “sleep mode” but still continue to send a PWM voltage signal to the trailer tow connector every 4 seconds to detect when a trailer is connected. When the ignition key is in the RUN position and the module is in sleep mode, pressing a gain button or sliding the manual switch will cause the module to “wake up”. If a trailer is not connected to the vehicle, the display should prove out for 3 seconds, then the trailer icon should illuminate red and the IC message center should display TRAILER DISCONNECTED or CHECK TRAILER. If a trailer is connected to the vehicle, the display should prove out for 3 seconds and then the trailer icon should illuminate green. Inspection and Verification NOTE: A trailer brake emulator tool is available to verify that the TBC module and vehicle wiring are functioning correctly. 1. Verify the TBC system is correctly installed by checking that the vehicle is equipped with a brake pressure transducer on the master cylinder. If the brake pressure transducer is not present, then the TBC system has been erroneously installed. 2. Verify the customer concern. 3. NOTE: The TBC does not function with electric-over-hydraulic or surge trailer brake types. Verify that the trailer brakes are electric-actuated drum type brakes. 4. Verify the stoplamps operate correctly by applying and releasing the brake pedal with the ignition switch in the OFF position and the trailer disconnected. If the stoplamps do not operate correctly, refer to Section 417-01 . If the stoplamps operate correctly, proceed to the next step. 5. Visually inspect for obvious signs of mechanical or electrical damage. Visual Inspection Chart 6. If the cause is not visually evident, connect the scan tool to the data link connector (DLC) and select the vehicle to be tested from the scan tool menu. If the scan tool does not communicate with the vehicle: * check that the program card is correctly installed. * check the connections to the vehicle. * check the ignition switch position. 7. If the scan tool still does not communicate with the vehicle, refer to the scan tool operating manual. 8. Carry out the scan tool data link test. If the scan tool responds with: * CAN, ISO, or UBP circuit fault; all electronic control units no response/not equipped, refer to Section 418-00 . * No response/not equipped for the TBC, GO to Pinpoint Test A . * System passed, retrieve and record the continuous diagnostic trouble codes (DTCs), erase the continuous DTCs, and carry out self-test diagnostics for the TBC and the antilock brake system (ABS) module. 9. If the DTCs retrieved are related to the concern, go to the Trailer Brake Control (TBC) module Diagnostic Trouble Code (DTC) Chart or Anti-Lock Brake System (ABS) Module Diagnostic Trouble Code (DTC) Chart to continue diagnosis. 10. If no DTCs related to the concern are retrieved, GO to Symptom Chart to continue diagnosis. NOTE: Always retrieve the continuous DTCs after running the self-test.

A mechanical hydraulic injection system provides the basis for the Bosch KE-Jetronic (CIS-E) fuel system. The mechanical portion of the CIS-E system consists of the mixture control unit (air flow meter and fuel distributor ), primary pressure regulator, fuel accumulator , cold start valve , fuel injectors, pumps, filter, lines, tank and fuel cooler . In addition, electrical controls have been added for increased flexibility to meet todays more stringent performance and exhaust emission requirements. Refer to “COMPUTERIZED ENGINE CONTROLS” for a detailed description of electronic components. Air/Fuel Metering The basic function of the KE-Jetronic system is to meter fuel to the engine dependent upon the quantity of air drawn in by the engine (which is the main actuating variable). The stream of air drawn in by the engine deflects the sensor plate, which in turn actuates the fuel-metering plunger. Depending upon its position, the plunger opens or closes the fuel-metering slits. The metering slits supply fuel through the differential pressure valves to the individual fuel injectors. In contrast to the K-Jetronic system, the KE-Jetronic system also takes a number of additional engine operating data into account by means of sensors. The output signals from these sensors are processed by the KE-Jetronic electronic control unit which controls the electro-hydraulic actuator which adapts the injected fuel quantity to the various operating conditions. In the event of a system malfunction, the KE-Jetronic system operates solely with the basic function (CIS), and the driver then has a system at his disposal which provides a good limp-home capability when the engine is warm
