2005 Ford F-150 Drive Pinion Flange and Drive Pinion Seal Repair Manual

1. With the vehicle in NEUTRAL, position it on a hoist. For additional information, refer to Section 100-02 . 2. Remove the brake disc. For additional information, refer to Section 206-04 . 3. Index-mark the driveshaft flange and pinion flange for correct alignment during installation. 4. Remove the 4 driveshaft flange bolts. 5. NOTE: The driveshaft centering socket yoke fits tightly on the pinion flange pilot. Never hammer on the driveshaft or any of its components to disconnect the driveshaft centering socket yoke from the pinion flange. Pry only in the area shown with a suitable tool to disconnect the driveshaft centering socket yoke from the pinion flange. Using a suitable tool as shown, disconnect the driveshaft centering socket yoke from the pinion flange. ? Using mechanic’s wire, position the driveshaft aside. 6. Using a Nm (lb-in) torque wrench on the pinion nut, record the torque required to maintain rotation of the pinion gear through several revolutions. 7. Using the special tool to hold the pinion flange, remove and discard the pinion nut.2005 F-150 Workshop Manual 8. Index-mark the pinion flange in relation to the drive pinion stem to make sure of correct alignment during installation. 9. Using the special tool, remove the pinion flange. 10. Force up on the metal flange of the drive pinion seal. Install gripping pliers and strike with a hammer until the drive pinion seal is removed. Installation 1. Lubricate the new drive pinion seal with grease. 2. Using the special tool, install a new drive pinion seal. 3. Lubricate the pinion flange splines with axle lubricant. 4. NOTE: Disregard the scribe marks if a new pinion flange is being installed. Align the pinion flange with the drive pinion shaft. 5. Using the special tool, install the pinion flange. 6. l a new pinion nut with the same iginal if not replacing the collapsible spacer. If a installed, install the nut in the kit, as indicated in the chart below, or damage to the component may occur. Position the new pinion nut. Pinion Nut 7. no circumstances ut to be backed off to reduce drive pinion bearing preload. If reduced drive pinion bearing preload is required, a new drive pinion collapsible spacer and pinion nut must be installed or damage to the component may occur. NOTE: Remove the special tool while taking drive pinion bearing preload readings with the Nm (lb-in) torque wrench. Using the special tool to hold the pinion flange, tighten the pinion nut. ? Rotate the drive pinion occasionally to make sure the drive pinion bearings are seating correctly. ? Install a Nm (lb-in) torque wrench on the pinion nut. ? Rotating the drive pinion through several revolutions, take frequent drive pinion bearing preload readings until the original recorded drive pinion bearing preload reading is obtained. ? If the original recorded drive pinion bearing preload is lower than specification, tighten to the appropriate specification for used drive pinion bearings. If the drive pinion bearing preload is higher than specification, tighten the pinion nut to the original reading as recorded. For additional information, refer to the Specification portion of this section. 8. Position the driveshaft and align the index mark on the pinion flange.

INSTALLATION NOTE: •These instructions show the left splash guards being installed. The same procedure applies to installing the right splash guards. •Clean and wax the areas to be covered with a high-quality paste wax. Installing the Front Splash Guards 1. Turn the steering wheel all the way counter clockwise to provide access to the left front fenderwell. 2. Remove the two self-tapping screws from the left front inner fender. Using a pushpin, make a small hole through the center of the upper clip. UPPER CLIP PUSHPIN SELF-TAPPING SCREW LEFT FRONT INNER FENDER SPLASH GUARDS P/N 08P00-SHJ-101 2 of 2 All 33039-33598 (0608) LEFT REAR SPLASH GUARD SELF-TAPPING SCREW LEFT REAR FENDERWALL SELF- TAPPING SCREW (reused) REAR BUMPER LEFT REAR SPLASH GUARD There must be no clearance. REAR BUMPER LEFT FRONT INNER FENDER LEFT FRONT SPLASH GUARD LEFT FRONT INNER FENDER SELF- TAPPING SCREW LEFT FRONT SPLASH GUARD CLIP CLIP SELF- TAPPING SCREW SELF-TAPPING SCREW (reused) LOWER HOLE 5. While holding the left splash guard against the fender, tighten the self-tapping screws in the order shown. 6. Turn the steering wheel all the way clock wise and repeat steps 2 through 4 to install the right front splash guard. Installing the Rear Splash Guard 7. Using a floor jack, lift up the left rear side of the vehicle according to the service manual. 8. Remove the self-tapping screw from the rear bumper. Using a pushpin, make a hole through the center of the recess. 9. Install one square head grommet into the hole in the left rear fenderwall. Slide one spring nut over the hole you made in step 8 in the rear bumper. 10. Position the left rear splash guard on the left rear fenderwall and rear bumper, and loosely install one self-tapping screw you removed, and the two self-tapping screws supplied with the kit. LEFT REAR FENDERWALL REAR BUMPER SELF-TAPPING SCREW (Reuse.) SQUARE HEAD GROMMET SPRING NUT RECESS PUSHPIN REAR BUMPER With RECESS SELF- TAPPING SCREW 4. Install the left front splash guard using the two self-tapping screws removed in step 2, and one self-tapping screw supplied with the kit. Do not tighten the self-tapping screws yet. 11. Hold the left rear splash guard against the fenderwall and check that there is no clearance between the splash guard and rear bumper. Tighten the three self-tapping screws in the sequence shown. 12. Repeat steps 7 thru 11 to install the right rear splash guard

If bearing removal is required, for additional information, refer to Differential Case in this section. NOTE: The anti-lock speed sensor ring cannot be reused once removed. Remove the differential pinion shaft lock bolt and remove the differential pinion shaft. ? If required, remove the ring gear and anti-lock speed sensor ring. 3. NOTE: This tool does not have the 1/2-inch drive hole. Install the special tool in a suitable vise. 2003 F-Super Duty 250-550/Excursion Workshop Manual 5. Install the special tool in the bottom side gear bore. ? Apply a small amount of grease to the centering hole of the special tool. 6. Install the nut in the upper differential side gear. Hold the nut in position while installing the hex screw. Tighten the hex-head screw until contact is made with the Step Plat 2003 F-Super Duty 250-550/Excursion Workshop Manual 7. Insert a suitable dowel bar in the hole of the nut. Tighten the forcing screw to force the differential side gear away from the differential pinion gears. The dowel bar is used to keep the nut from turning when the forcing screw is tightened. NOTE: Differential pinion thrust washers cannot be removed independently of the differential pinion gears and so must be removed simultaneously with the differential pinion gears. Insert the special tool in the pinion shaft bore and turn the differential case to “walk” the differential pinion gears and differential pinion thrust washers out to the differential case windows. 9. Remove the differential pinion gears and differential pinion thrust washers. 10. Remove the differential side gears and differential clutch packs and tag them RIGHT and LEFT with the shim

While wearing eye protection, drill the two clip holes in the right and left trunk side panels to 9 mm. Remove any burrs, and apply touch-up paint to each hole. TRUNK SIDE LINING TRUNK SIDE PANEL CLIPS (Discard.) TRUNK SIDE LINING DRILL DRILL BIT (9 mm) DRILL BIT Installing the Rivet nuts 4. Position template “R” on the right trunk side floor by aligning the clip with the hole and the edge parallel with the trunk side lining. Mark the floor using a felt-tip pen. Remove the template.

WARNING: Keep fingers/hands away from pinion gears when rotating the differential case with the differential rotating tool. NOTE: Differential pinion thrust washers cannot be removed independently of the differential pinion gears and so must be removed simultaneously with the differential pinion gears. Insert the special tool in the pinion shaft bore and turn the differential case to “walk” the differential pinion gears and differential pinion thrust washers out to the differential case windows. 9. Remove the differential pinion gears and differential pinion thrust washers. 10. Remove the differential side gears and differential clutch packs and tag them RIGHT and LEFT with the shim. CAUTION: When separating the clutch plates and clutch discs, note the sequence in which they are disassembled. They must be reassembled in the same sequence. CAUTION: Do not use acids or solvents when cleaning the differential clutch pack. Wipe components with a clean, lint-free cloth only. Separate the differential clutch discs and clutch plates for cleaning and inspection. Refer to the disassembled view of the limited slip differential case in the Description and Operation portion of this section.

REMOVAL 1. REMOVE REAR BUMPER ASSEMBLY (w/o Rear Lower Spoiler ) a. Put protective tape around the rear bumper assembly. b. Using a screwdriver, open the 2 rear bumper plates. HINT: Tape the screwdriver tip before use. c. Remove the 6 screws and 2 clips. d. Disengage the 12 claws and disconnect the rear bumper assembly as shown in the illustration HINT: Use the same procedures for the RH side and LH side. e. Remove the rear bumper assembly. 2. VERIFY RATIO BEFOREASSEMBLY STEP 1 . Remove the gears to be replaced and thoroughly clean both the gear carrier and housing with solvent to remove any gear/bearing residue, which could lead to abrasive failure of the new gear set. After cleaning, dry- wipe (or air-dry) all disassembled parts, housings, and covers. STEP 2. Examine the ring gear mounting surface for nicks or burrs which might prevent total landing of the newly installed ring gear. Ring/pinion tooth depth variations can result from a ring gear that is “cocked”on its mounting surface. If a ring gear spacer is to be used, also check it for similar surface imperfections, dressing these with block backed pieces of grit paper or a small file. Following material removal (from ANY part of the assembly), bathe the pieces in the solvent and wipe or air-dry. NOTE: Spacers not normally recommended STEP 3. Study the illustrations provided with these instructions. Familiarize yourself with the terms “backlash”and “pinion depth” (sometimes called checking distance). Each set of gears is a matched pair which has been prerun on a gear test machine. Consequently, the pair should never be mixed with other rings or pinions, Also, since all gear sets have been run-checked, specific settings are supplied with each ring/pinion pair. These specifications vary from set to set. Backlash settings are marked on the outside diameter face of the ring gear as follows (see illustration A): Ref: BL.008, which means a backlash figure of .008 inch at the closest point. Pinion depth settings (or checking distance) are marked on the face of the pinion gear as follows (see illustration B): Ref: CD 2.799, which means distance of 2.799 inches from centerline of the ring gear to pinion face. Dimensional variations for backlash SHOULD NOT EXCEED .004″variation. Example: If backlash is .008, the backlash — including maximum variation — should be .008-.012. 1 Illustration B Location of checking distance (pinion depth) & serial no. on pinion Location of backlash dimension & gear serial no. on ring gear Illustration A STEP 4. When installing the pinion gear you must check its depth in the housing as per the pinion depth dimension. Add or subtract pinion depth shims to arrive at the checking distance etched on the surface of the pinion face. (See illustration C.). Refer to Helpful Hints & Additions to Richmond Gear Installation Instructions on pages 3 and 4. STEP 5. Using a mew crush collar or preload shim pack, set the pinion rotating torque to 10-15 (used bearings) 20-25 (new bearings) inch pounds. For oval track applications when not using a cooling pump, set at 16- 17 inch pounds on new bearings and 10 inch pounds maximum on used bearings. STEP 6. After correct installation of the pinion gear, position the ring gear and check for backlash. Mount a magnetic-base dial indicator on the axle housing in such a way that the indicator plunger will be moving in a line that is tangent to rotation of the ring gear. This will provide you with a backlash reading which should conform to the figure etched on the side of the ring gear. Again, maintain a tolerance of .004 variation. Example: If backlash is .008, the backlash – including maximum variation – should be .008-.012. (Backlash is always measured in 3 or more places equally spaced around in the ring gear.) Note: For oval track racing set BL at approximately .012-.014 inches. STEP 7. Compensation for variations in this setting can be made by side-adjustment of the ring gear. Adjusting rings or side-shim packs can be changed to bring the backlash and rotating torque figures into tolerance. (Use same torque on gear bearings as on pinion bearings.) You are now ready to check the tooth contact pattern to assure that no accidental departures from the factory- marked specifications have been made. Apply a thin coat of RICHMOND GEAR compound (“Part # 55-0001- 1″) on gear teeth for best results. Tooth contact patterns should comply with those shown on next page. (Note rounded or bullet nose shape at heel end of pattern on Gear drive sides). See page 4 for patterns and additional installation hints

Removal 1. Set the parking brake. 2. Loosen the retaining bolts. 3.
