1. Before starting work, familiarize yourself with the installation procedure by reading all of the instructions. 2. The exploded view (Figure 2) provides only general guidance. Refer to each step and section diagram in this manual for proper instruction. 3. Throughout this manual, the left side of the vehicle refers to the driver’s side, and the right side to the passenger’s side. 4. Disconnect the negative (ground) cable from the battery (or batteries, if there are two) before beginning work. 5. Route and tie wires and hoses a minimum of 6″ away from exhaust heat, moving parts and sharp edges. clearance of 8″ or more is recommended where possible. 6. When raising the vehicle, support it on properly weight-rated safety stands, ramps or a commercial hoist. Follow the manufacturer’s safety precautions. Take care to balance the vehicle to prevent it from slipping or falling. When using ramps, be sure the front wheels are centered squarely on the topsides; put the transmission in park; set the hand brake; and place blocks behind the rear wheels. Caution! Do not use floor jacks to support the vehicle while working under it. Do not raise the vehicle onto concrete blocks, masonry or any other item not intended specifically for this use. 7. During installation, keep the work area clean. Do not allow anything to be dropped into intake, exhaust, or lubrication system components while performing the installation, as foreign objects will cause immediate engine damage upon start-up. Tools Required: • 1? 2 ” and 3? 8 ” drive ratchets with standard and metric sockets and 1 ? 2 ” and 3? 8 ” drive extension • Standard and metric combination or open-end wrenches • Standard screwdriver • Clean shop towels or rags • Pry-bar Highly recommended tools and supplies: • Foot-pound torque wrench • Penetrating oil or light lubricant spray General Installation Practices 97083 v.2.0 3 Monster Exhaust SySTEM INSTallaTIoN 1. Disconnect the negative (ground) cable from the battery (if there is more than one battery, disconnect both negative cables). Secure the cable so it cannot accidentally come in contact with the post. 2. Raise the vehicle and support it securely with properly weight-rated safety stands, ramps or a commercial hoist. Take care to balance the vehicle to prevent it from slipping or falling. When using ramps, be sure the wheels are centered squarely on the topsides. Place the transmission in park (automatic), set the parking brake and securely block the wheels that are on the ground. CaUTIoN: Do NoT WoRK UNDER aNy VEHIClE SUPPoRTED oNly By a JaCK. SEVERE INJURy May RESUlT. 3. From under the vehicle remove the factory exhaust starting at the 2-bolt flange in front of the muffler. Remove the two (2) bolts, two (2) washers, and two (2) springs from the flange and retain for re-use. NOTE: Remove the factory gasket from the 2-bolt flange. The exhaust system will be hanging by the exhaust hanger pins. 4. Liberally apply an aerosol lubricant on all the hanger pins. Remove the exhaust system from the vehicle by removing each hanger pin from the rubber grommet. NOTE: Remove hanger pins from the front of the vehicle to the rear. 5. Drop the exhaust system to the floor and move out of the way. You will not be reusing any components from the exhaust system. 6. Install the Banks conical gasket onto the vehicle’s 2-bolt flange. 7. Install the hanger pin on the intermediate pipe into the corresponding rubber grommet. Install the Banks intermediate pipe onto the factory 2-bolt intermediate pipe outlet using the factory hardware. TOOLS REQUIRED 10 mm Socket Torque wrench Rubber mallet 2 Exhaust pipe finishers 3. While pushing the exhaust pipe finisher firmly against the exhaust pipe, tighten the flange bolt. Torque the flange bolt to 10 N·m (7lbs-ft.). Repeat for the second exhaust pipe finisher. 2. With the flange bolts facing down, slide the exhaust pipe finishers onto the exhaust pipes until they bottom. If necessary, use a rubber mallet to tap the exhaust pipe finishers into place. 4. Start the engine and rev it up a few times. Listen for vibration from the exhaust pipe finishers and adjust if necessary.

SERVICE PROCEDURE NOTE IF THE MANIFOLD IS TO BE RESURFACED, THE BOLTS MUST BE SHORTENED TO ACCOMMODATE THE EXHAUST MANIFOLD . THE BOLTS SHOULD HAVE THE LEADING “DOG POINT” REMOVED TO PREVENT BOTTOMING INTO THE HOLE. NOTE THERE SHOULD NOT BE ANY TYPE OF GASKET USED BETWEEN THE EXHAUST MANIFOLD AND THE CYLINDER HEAD. Parts Block OTHER APPLICABLE ARTICLES: NONE SUPERSEDES: 97-26-23 WARRANTY STATUS: Eligible Under The Provisions Of Bumper To Bumper 1. If an exhaust leak exists at the exhaust manifold due to a reduction in bolt torque, remove the manifold bolts and the exhaust manifold and check the overall flatness of the manifold. The manifold should not exceed 0.25 mm (0.010″) out- of-flat. Refer to the appropriate model/year Service Manual for manifold removal procedures. 2. If the vehicle is covered under the emissions warranty period, replace the manifold if it is out-of-flat. If the vehicle is out of the emissions warranty period, resurface the exhaust manifold 3. Install the manifold using new mounting hardware, but DO NOT USE WASHERS TO INSTALL THE MANIFOLD. Torque the bolts to 34-47 N.m (25- 35 lb-ft). 4. Check all exhaust system fittings loosened during repair for adequate tightness and allow engine to warm up. Recheck exhaust system for leaks and repair as required.

2007 Toyota FJ Cruiser 4.0L Parts List: Qty. A. Intermediate pipe 1 B. JBA Muffler 1 C. Turn up pipe 1 D. Tail pipe hanger w/ tip 1 E. 2-1/2″ Clamp 2 F. Muffler hanger clamp 1 Recommended Tools: 14mm socket Channel lock pliers Pry bar WD40 or equivalent A B C D E E F Start: 1. Remove and inventory new JBA exhaust system. 2. Disconnect negative battery cable and allow vehicle to cool. 3. With the vehicle raised and properly supported, spray WD40 or equivalent on the factory exhaust clamps and rubber isolators. 4. Unbolt the factory tail pipe above the rear axle. 5. Using channel lock pliers remove the tailpipe hanger from the rear rubber isolator and remove the tailpipe from the rear. 5. Using channel lock pliers pry the intermediate pipe hangers from the factory rubber isolators. 7. Using channel lock pliers remove the rear muffler hangers from the (2) rubber isolators and remove the intermediate pipe / muffler assembly from the vehicle. 8. Insert the JBA intermediate pipe (A) hangers into the (2) rubber isolators then bolt the intermediate pipe to the factory catalytic converter assembly using the factory hardware. 10. Install the muffler clamp with hangers (F) into the rear (2) muffler hanger rubber isolators with the hangers shifting pipe to driver side. 11. Insert the center inlet of the JBA muffler (B) onto the intermediate pipe (A) with the offset outlet closer to the center of the vehicle. Make sure to fully slide the two together and that the muffler is level and flat and tighten clamp (E) over the connection. 9. Slide one of the supplied 2-1/2″ exhaust clamps (E) over the end of the JBA intermediate pipe (A). 12. Slip the rear offset end of the JBA muffler (B) into the muffler clamp with hangers (F). The offset end of the muffler should be toward the center of the vehicle. 13. Slip the turn up pipe (C) onto the JBA muffler (B). Position muffler clamp with hangers (F) over connection and tighten. 14. Slide the supplied 2-1/2″ exhaust clamp (E) on to the turn up pipe (C).

Disassembly – Left Side 1. Disconnect negative cable from battery. 2. Use penetrating oil on all nuts and bolts to be removed. This will prevent the possibility of broken or stripped nuts and bolts. 3. Remove air cleaner system (note position of line and hose connections). 4. Disconnect spark plug wires. 5. Disconnect temperature sensor wire. 6. Remove EGR fitting. 7. Remove bolts and exhaust manifold. Disassembly – Right Side 1. Remove air cleaner box. 2. Disconnect spark plug wires. 3. Remove dipstick and dipstick tube. 4. Remove bolts and exhaust manifold. 5. Clean exhaust flange surfaces on both cylinder heads at this time. DISASSEMBLY – CROSSOVER PIPE 1. Raise vehicle and support with jackstands. 2. Disconnect and remove 02 sensors (2), being careful not to rupture or destroy the unit. WARNING: Do not clean this unit in any cleaning solvent and do not damage wire. 3. Between left and right side of the catalytic converter is a 3-bolt flange with gasket. From the front face of flange, measure out 15″ towards front of truck and cut stock exhaust pipes. Remove exhaust pipes from vehicle. NOTE: Before cutting pipes, measure the height of the converter from the bottom of the floor board for when you install new exhaust pipes you can maintain same distance. •ASSEMBLY – LEFT SIDE 1. Install T.E.S. flange gasket and one 3/8″-16 x 1″ bolt, lock washer, and thick flat washer at rearmost bolt hole (leave bolt loose enough to accept T.E.S.). 2. Install left side T.E.S. manifold from bottom side 3. Install all bolts and washers and tighten. Use thick flat washers on slotted holes. 4. Reinstall spark plugs. 5. Replace original equipment spark plug ends on cylinders #3 and #5 with 60° connectors and boots provided in kit. 6. Re-connect spark plug wires on left side. 7. Re-install temperature sensor wire to temperature sensor. ASSEMBLY – RIGHT SIDE 1. Install T.E.S. flange gasket and one 3/8″-16 x 1″ bolt, lock washer and thick flat washers at rearmost bolt hole (leave bolt loose enough to accept T.E.S.). 2. Install right side T.E.S. manifold from top side. Now install dipstick tube. 3. Install remaining bolts and lock washers. 4. Align all parts and tighten all right side bolts at this time. 5. Replace original equipment spark plug ends on cylinders #4, #6 and #8 with 60° connectors and boots provided in kit. 6. Re-connect right side spark plug wires. 7. To prevent contact with the hot T.E.S. tubing, use nylon tie wrap (supplied) to secure the heater hose to the a.c. dryer. 8. Re-install air cleaner box. CROSSOVER PIPE ASSEMBLY 1. With catalytic converters in their natural position, install and bolt exhaust extension pipes to header collectors using 3/8″ – 16″ x 2 1/2″ hex bolts, 3/8″ flat washers, 3/8″ lock washers and 3/8 hex nuts. Use the 3″ donut provided in kit. 2. Check alignment of pipes to the catalytic converter, secure bolts. 3. With everything in place, tack weld exhaust pipes to catalytic assembly. 4. Unbolt whole exhaust assembly from vehicle and let it hang. Complete weld around pipes. 5. Bolt assembly back in vehicle and check for clearance. 6. Re-install 02 sensors. Use anti-seize on threads of sensor. Route wires clear of exhaust system. 7. Lower vehicle to ground

INSTALLATION INSTRUCTIONS DISASSEMBLY 1. Disconnect negative battery cable. 2. Unbolt exhaust pipes from manifolds. RIGHT SIDE 1. Disconnect and remove spark plug wires. 2. Unbolt and remove dipstick tube. 3. Unbolt and remove manifold from top. 4. Install flange gasket and header from top. Install header bolts, lock washers, and thick flat washers supplied. Note: Ensure proper alignment on slotted holes of port flange and only snug bolts at this time. 5. Re-install spark plug wires. 6. Re-install dipstick tube. 7. Some models may require the aluminum heat shield under the A/C receiver dryer to be re-positioned, adjusted or bent to gain some clearance between header and heat shield. LEFT SIDE 1. Disconnect and remove spark plug wires. 2. Unbolt and remove manifold. 3. Install flange gasket and header from top. Install header bolts, lock washers, and thick flat washers supplied, ensure proper alignment and only snug bolts at this time. IMPORTANT NOTE: Proper installation is the responsibility of the installer. Improper installation will void warranty and may result in poor performance and engine or vehicle damage.

Using supplied hardware, re-attach the factory exhaust pipes to the headers and tighten bolts evenly to ensure a tight seal. ( Note: The 7/16 x 2 bolts are to be used on 4.8L, 5.3L, & some 6.0L V8s. The 7/16 x 1 ¾ are for the left side of 4.8L & 5.3L V8s, and on the 6.0L V8 that do not have OEdonut gaskets. 3. After the factory exhaust pipes have been tightened to the collector flange of the header, tighten the port flange bolts to recommended factoryspecifications. FINAL INSPECTION 1. Check all lines (hydraulic, vacuum, air conditioning and fuel) to ensure there is adequate clearance to headers. 2. Re-connect battery. 3. At this point, it is a good idea to look everything over and make sure that nothing was missed in assembly. 4. Start vehicle and bring up to normal operating temperature. Check for possible leaks. 5. Turn engine off and let cool. Tighten all bolts again. Note: Thick washers are to be used on slotted holes of port flange. 4. Re-install spark plug wires. Note: Due to production tolerance, it may be necessary to bend the motor mount heat shield for better clearance. ASSEMBLY OF EXHAUST PIPE Note: Some 2007 model year vehicles will have a donut gasket on the right side OE exhaust manifold. If your vehicle has that donut gasket, it will be re-used with your shorty headers (see below). This system comes with 2 exhaust crush rings. On 2001- 2006 4.8L & 5.3L V8s, one will be used on the left side collector. On 2001-2006 6.0L vehicles will use one on the left side and one on the right side to replace factory-installed crush rings. 1. On 4.8L, 5.3L, &6.0L V8s with donut gasket – Remove the donut gasket from right side exhaust manifold. Using a pair of pliers, remove the retaining ring from the donut gasket and place the donut gasket in flare of factory exhaust pipe.

Certain exhaust system components, including exhaust heat shielding systems, have been installed on some vehicles in our assembly plants in an effort to provide protection against engine compartment and exhaust system temperatures. Subsequent aftermarket installers/manufacturers are responsible for providing thermal protection (e.g. underbody heat shields) for any structure and/or equipment added to the vehicle and should not remove any components or exhaust heat shielding installed on the vehicle by Ford Motor Company. All exposed interior sheet metal of closed structures (e.g. fl oor pan of cab and/or secondary structure, tool boxes, etc.) should be covered with an insulating material capable of protecting vehicle occupants and contents from temperatures potentially up to 700°F. OZONE DEPLETING SUBSTANCE (ODS) OZONE DEPLETING SUBSTANCE (ODS) The Clean Air Act of 1990, Section 611 requires any product (i.e., completed vehicle) containing or manufactured with any Class I Ozone Depleting Substance on, or after May 15,1993 must be identifi ed with a “clearly and conspicuously attached label.” Ford Motor Company has eliminated Class I ODS from its manufacturing processes. All 2006 Ford Truck incomplete vehicles will not have Class I ODS content. Manufacturers, including subsequent stage manufacturers, are required to label their products if the product, including any component (whether manufactured by that manufacturer or not), contains a Class I ODS or if the manufacturer used a Class I ODS in the manufacturing of the product. In the case where Ford Motor Company provides a label saying the incomplete vehicle contains a Class I ODS that information must be placed on the product warning label. (See EPA regulation on wording, placement, size, and combining labels.) In Canada consult the appropriate Provincial or Territorial Ministry of Environment. EMISSION CONTROL INFORMATION LABEL To meet United States Environmental Protection Agency regulations, the Important Vehicle Information (tune-up and fuel tank capacity) labels must be affi xed in a location that is readily visible after installation and in such a manner that it cannot be removed without destroying or defacing the label. The label shall not be affi xed to any equipment that is easily detached from the vehicle. When emission control labels are supplied but not attached to the vehicle (i.e., tune-up label or fuel tank label), they must be permanently mounted in a readily visible location to meet the preceding requirements. In addition, whether the label is already affi xed or to be affi xed, no components shall be installed which visibly obscure the label in any way that fails to satisfy the visibility requirements described in the California Emission Control Label Specifications. For Canadian requirements consult Section 1100 8 (1) (d) (i), (ii), & (iii). CALIFORNIA FUEL VAPOR RECOVERY California regulations require that the vehicle fuel systems be designed to accommodate a vapor recovery fueling nozzle including unobstructed access to the fi ll pipe. Fuel fi ller pipes installed per the Figure B on page 15 will comply with the “Specifi cations For Fill Pipes and Openings of Motor Vehicle Fuel Tanks” referenced in Title 13 California Administrative Code provided no part of the aftermarket body, as installed, intrudes within a 254mm [10 in] radius cylinder which has its axis parallel to the ground at point “Z” and extends outward from the Ford Motor Company supplied fuel pipe housing component. The fuel pipe housing component is shown on the referenced fi gures and is attached to the aftermarket body via 4.76 mm [.188 in.] diameter rivets. Fuel fi ller pipes installed using the alternative bracket shown in Figure B, will comply with the above California vapor recovery regulations provided the aftermarket body does not interfere with the access zone as defi ned by the California Air Resources Board, and the areas adjacent to this opening cannot foreseeably damage the nozzle bellows or face plate of nozzles during insertion, latching, disposing or removal

FORD: 2004-2007 F-Super Duty ISSUE SERVICE PROCEDURE Some 2004-2007 F-Super Duty vehicles, equipped with a power sliding rear window (back glass), may 1. Prior to window removal, verify that center exhibit a stuck or binding concern.
