REPAIR PROCEDURE This repair is compatible with DaimlerChrysler’s Mobile Service Program and does not require hoists or other full service facility special equipment. 1. Remove the serpentine belt from around the idler pulley by rotating the tensioner clockwise ( Fig. 3 ). 2. Remove the purge duty cycle solenoid and wiring harness from the right side engine mount. 3. Remove the two right side engine mount insulator vertical fasteners and loosen the horizontal fastener. DO NOT remove the large nut in the center of the core of the insulator ( Fig. 4 ). 4. Remove the load on the engine mount by carefully supporting the engine with a floor jack. 5. Remove the vertical and horizontal fasteners from the engine side bracket. Remove the engine mount assembly. 6. Remove the idler pulley from the engine mounting bracket. ( Fig. 3 ). 7. Remove the engine mounting bracket. 8. Install a new engine mounting bracket. Torque the fasteners to 40-68 N.m (30-50 ft-lbs.). 9. Install the idler pulley to the engine mounting bracket. Torque the fastener to 40-68 N.m (30-50 ft-lbs.). 10. Properly route and position a serpentine belt onto all pulleys except the idler pulley (Use a new belt if there is any evidence of damage to the original one). 11. Rotate the belt tensioner clockwise until the belt can be installed onto the idler pulley. Slowly release the belt tensioner. 12. Install the engine mount; torque the assembly in the following order, engine mount to rail fasteners 68 N.m (50 ft-lbs.), vertical fastener 102 N.m (75 ft-lbs.), and horizontal fastener 150 N.m (111 ft-lbs.). 13. Install the purge duty cycle solenoid to the engine mount. 14. Start the vehicle and let it run for one minute then turn the engine off. 15. Verify the serpentine belt is properly aligned ( Fig. 1 ) 16. If the serpentine belt has moved toward the outboard edge of the idler pulley, further diagnosis will be required. REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE RADIATOR GRILLE Remove the 7 clips and radiator grille. 3. DISCONNECT UPPER RADIATOR HOSE 4. DISCONNECT RADIATOR RESERVOIR HOSE 5. DISCONNECT LOWER RADIATOR HOSE 6. REMOVE RADIATOR NO.2 FAN SHROUD 7. A/T: DISCONNECT OIL COOLER HOSES 8. REMOVE RADIATOR Remove the 4 bolts and the radiator. DISASSEMBLY 1. REMOVE NO.1 FAN SHROUD Remove the 4 bolts and No. 1 fan shroud. 2. REMOVE RADIATOR SUPPORTS 3. REMOVE DRAIN PLUG 4. ASSEMBLE SST SST 09230-01010 a. Install the claw to the overhaul handle, inserting it in the hole in part “A” as shown in the diagram. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram is 0.2 – 0.3 mm (0.008 – 0.012 inch). NOTICE: If this adjustment is not done, the claw may be damaged. 5. UNCAULK LOCK PLATES Using SST to release the caulking, squeeze the handle until stopped by the stopper bolt. SST 09230-01010 6. REMOVE TANKS AND O-RINGS a. Lightly tap the radiator port (inlet or outlet) with a soft faced hammer, and remove the tank. b. Remove the O-ring. REASSEMBLY 1. INSPECT LOCK PLATE Inspect the lock plate for damage. HINT: If the sides of the lock plate groove are deformed, reassembly of the tank will be impossible. NOTICE: The radiator can only be recaulked 2 times. After the 2nd time, the radiator core must be replaced. 2. INSTALL NEW O-RINGS AND TANKS a. After checking that there are no foreign objects in the lock plate groove, install the new O-ring without twisting it. HINT: When cleaning the lock plate groove, lightly rub it with sand paper without scratching it. b. Install the tank without damaging the O-ring. c. Tap the lock plate with a soft-faced hammer so that there is no gap between it and the tank. 3. ASSEMBLE SST 09230-01010 a. Install the punch assembly to the overhaul handle, inserting it in the hole in part “A” as shown in the illustration. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram. Dimension “B”: 8.4 mm (0.34 inch) 4. CAULK LOCK PLATE

REMOVAL The air conditioning system can be equipped with either a standard, single blend- air door actuator, or it can be equipped with dual actuators. The dual system has separate blend-air controls. This allows for separate control of the driver’s side air, and the passenger side air. 1. Remove the lower left side steering column cover. 1. Disconnect the speed/timing connector “P9/J9″ (2) . Inspect the connector for the following conditions. * Corrosion * Bent pins * Missing pins * Damaged sockets * Mismating * Broken wires 2. Remove the Speed/timing sensor (1) from the front gear cover. 3. Examine the plastic end of the sensor for signs of wear or contaminants such as metal filings. The plastic end of the speed/timing sensor should have no contaminants and should show no wear (greater than 0.051 mm (0.0020 inch) from the face) . 4. Use a screwdriver to carefully pry the plastic sensor end to the fully extended position (approximately 4.775 mm (0.1880 inch) beyond the metal housing of the sensor). 5. Gently push in on the plastic end of the sensor. The plastic end should be firm. The plastic end should resist movement in the retract direction. If there is no resistance replace the sensor 6. Remove the two bolts (3) and remove the cover (5) from the flywheel housing. This hole is used for engine turning. 7. Put one bolt (3) in the timing bolt location (4) . The timing bolt location is approximately 127 mm to 152 mm (5 inch to 6 inch) above the hole in the flywheel housing for engine turning. I 8. Use 9S-9082 Engine Turning Tool (6) and a 1/2 inch drive ratchet wrench to turn the engine flywheel in the direction of normal engine rotation. The normal engine rotation is in a counterclockwise direction when viewed from the flywheel end. Turn the engine flywheel until the timing bolt engages with the threaded hole in the flywheel. Note: Visually check the location of the tooth on the wheel on which the speed/timing sensor is to be positioned. The end of the sensor must be in alignment with a tooth on the wheel and not in alignment with the valley of the wheel. Note: The No. 1 piston must be at either top center of the compression stroke or at top center of the exhaust stroke. 9. Inspect the speed/timing sensor before installation. Use steps 3 through step 6 to inspect the sensor. 10. If the sensor end is not fully extended, use a screwdriver to carefully pry the plastic sensor end to the fully EXTENDED position approximately 4.775 mm (0.1880 inch) beyond the metal housing of the sensor.

REPAIR PROCEDURE: VALVE ROTATION: 1. Relieve the fuel pressure. Refer to the detailed service information available in TechCONNECTunder: Service Info>14-Fuel System>Fuel Delivery >Standard Procedure>Fuel System Pressure Release Procedure. 2. Remove upper intake manifold. Refer to the detailed service information available in TechCONNECTunder: Service Info >9-Engine>Manifolds>Intake Manifold> Removal. 3. Remove cylinder head cover(s). Refer to the detailed service information available in TechCONNECTunder: Service Info >9-Engine>Cylinder Head>Cylinder Head Cover(s) >Removal. 4. Remove rocker arm and shaft assembly. Refer to the detailed service information available in TechCONNECT under: Service Info >9-Engine>Cylinder Head> Rocker Arm/Adjuster Assembly >Removal). 5. Clean and mark the tip of each exhaust valve stem at the 12 O’clock position witha paint marker. The paint mark will be used later to assist with determining the amount of valve rotation. 6. Remove the sparkplugs. 7. Rotate the crankshaft clockwise, until the number 1 piston is at Top Dead Center (TDC) on the compression stroke. 8. Install the compression tester sparkplug adapter in cylinder#1 sparkplug hole. With air hose attached to sparkplug adapter, apply 620.5 to 689 kPa (90 to 100 psi) air pressure. This is to hold valves into place while servicing components. 9. Using Tool MD 998772A (1) with adapter 6527 (4) or equivalent, slightly compress the exhaust valve spring to release tension against the valve and valve spring retainer ( Fig. 1 ). 10. Remove the valve spring retainer locks and discard the locks. NOTE: It is important that the valve rotation section of this repair procedure be performed.
