ISSUE Some 1997-2005 E-Series/F-150/F-Super Duty 4×2 vehicles may exhibit a driveline clunk or bump that occurs as the vehicle starts to move forward, following a stop. This condition may be caused by the slip yoke not sliding smoothly on the output shaft splines. ACTION Lubricate the slip yoke with Motorcraft PTFE Lubricant. 1. With the vehicle in NEUTRAL, position it on a hoist. For additional information, refer to Section 100-02 . 2. Remove the brake disc. For additional information, refer to Section 206-04 . 3. Index-mark the driveshaft flange and pinion flange for correct alignment during installation. 4. Remove the 4 driveshaft flange bolts. 5. NOTE: The driveshaft centering socket yoke fits tightly on the pinion flange pilot. Never hammer on the driveshaft or any of its components to disconnect the driveshaft centering socket yoke from the pinion flange. Pry only in the area shown with a suitable tool to disconnect the driveshaft centering socket yoke from the pinion flange. Using a suitable tool as shown, disconnect the driveshaft centering socket yoke from the pinion flange. ? Using mechanic’s wire, position the driveshaft aside. 6. Using a Nm (lb-in) torque wrench on the pinion nut, record the torque required to maintain rotation of the pinion gear through several revolutions. 7. Using the special tool to hold the pinion flange, remove and discard the pinion nut.2005 F-150 Workshop Manual 8. Index-mark the pinion flange in relation to the drive pinion stem to make sure of correct alignment during installation. 9. Using the special tool, remove the pinion flange. 10. Force up on the metal flange of the drive pinion seal. Install gripping pliers and strike with a hammer until the drive pinion seal is removed. Installation 1. Lubricate the new drive pinion seal with grease. 2. Using the special tool, install a new drive pinion seal. 3. Lubricate the pinion flange splines with axle lubricant. 4. NOTE: Disregard the scribe marks if a new pinion flange is being installed. Align the pinion flange with the drive pinion shaft. 5. Using the special tool, install the pinion flange. 6. l a new pinion nut with the same iginal if not replacing the collapsible spacer. If a installed, install the nut in the kit, as indicated in the chart below, or damage to the component may occur. Position the new pinion nut. Pinion Nut 7. no circumstances ut to be backed off to reduce drive pinion bearing preload. If reduced drive pinion bearing preload is required, a new drive pinion collapsible spacer and pinion nut must be installed or damage to the component may occur. NOTE: Remove the special tool while taking drive pinion bearing preload readings with the Nm (lb-in) torque wrench. Using the special tool to hold the pinion flange, tighten the pinion nut. ? Rotate the drive pinion occasionally to make sure the drive pinion bearings are seating correctly. ? Install a Nm (lb-in) torque wrench on the pinion nut. ? Rotating the drive pinion through several revolutions, take frequent drive pinion bearing preload readings until the original recorded drive pinion bearing preload reading is obtained. ? If the original recorded drive pinion bearing preload is lower than specification, tighten to the appropriate specification for used drive pinion bearings. If the drive pinion bearing preload is higher than specification, tighten the pinion nut to the original reading as recorded. For additional information, refer to the Specification portion of this section. 8. Position the driveshaft and align the index mark on the pinion flange.

Installation 1. Secure the Relay to the wire loom next to the Battery with wire ties. Secure top and bottom with wire ties (see Picture 1). Note: It is suggested to loosen the battery from the base and move it to allow extra working room. Picture 1 2. Attach the ring terminal with 2 black wires to the 10mm ground bolt next to the battery (see picture 2) Run the fog light wire harness on the driver side of the car. Use wire ties as needed Vehicle Disassembly 5. Remove the screws on the lower part of the instrument panel (picture 6) Picture 6 6. Remove lower instrument panel sub assy (picture 6) 7. Mount switch into switch knockout on left side of dash (see picture 9) Picture 9 8. From inside the cabin, locate the wires that were pushed through in step 4. It will be the grommet above the gas pedal (see picture 10) Picture 10 9. Install switch harness (see picture 11) Picture 11 10. Locate the junction box behind the lower instrument panel (picture 12) Picture 12 11. T-tap green/black wire from fog light harness to connector DB pin 16, red wire (bottom pin on right). Connector DB is in the driver’s side junction box, located on the left side of the steering column (pic. 13 & 14) 12. T-Tap orange/black wire from fog light harness to connector DB pin 18, blue wire (right side third pin up from bottom). Lifting a vehicle does cause the center of gravity to rise and rollover may become easier, always avoid situations where a rollover may occur and always wear seat belts. Larger tires will cause braking performance to decrease. Mixing of brands and lift components is not recommended. 1. Park vehicle on level ground and take before measurements to use for reference when adjusting the height on the new keys. LF___ RF___ LR___ RR___ 2. Block the rear wheels and jack up the front of the vehicle and support with jack stands on the frame so the front wheels are off the ground. 3. Remove the front tire and wheel assemblies using 22mm socket. 4. Measure the torsion key adjuster bolts for reference points for later reinstallation. Left Side____ Right Side____ (Figure1) Figure1 Figure2 5. Remove the adjuster bolts from the torsion key keeper using 21mm socket and save for later reinstallation. (Figure 2) 6. Using the torsion key unload tool (figure3) or a ball joint press can also be used, (figure4) carefully unload the torsion key and remove the keeper.
Figure3 Figure4 7. Remove the keys from the torsion bars. Sometimes the keys rust weld to the bar the use of an air hammer and striking the back of the bar thru an access hole in the back of the torsion bar cross member. This usually breaks the bars free from the keys. 8. Install new keys onto the bars in the same location as the old ones were located on the bar. 9. Now that the suspension is unloaded the shock extenders will need to be installed. 10. Remove the lower shock bolt and nut using 21mm socket and 21mm wrench and save for reinstallation. Push the shock up out of the way and install shock extender. Use stock bolt to mount the extender to the control arm shock mount. (Figures 5 & 6)

1.) Remove both black plastic rivets by prying up center portion with a flat head screwdriver. 3.) Remove three bolts with a 10mm socket. Remove headlight housing. Carefully disconnect all harnesses from stock housing. Remove the two amber bulbs from stock housing and install them into new housing. To connect the halos, LED’s, and top “brow” light you will need to tap into the stock grey harness that holds the large amber bulb. Driver side: Tap the solid white wire to the stock red wire (amber “brow” light to blinker). Tap the both the dotted and stripped white wire to the stock purple wire (Halo & top row of led’s to running lights). All Three black wires will tap into the middle wire in the stock harness which is white with a black stripe. Passenger side: Tap the solid white wire to the stock pink wire (amber “brow” light to blinker). Tap both the dotted and stripped white wire to the stock purple wire (Halo & top row of led’s to running lights). All Three black wires will tap into the middle wire in the stock harness which is white with a black stripe. Reverse steps for reassembly. This wiring is from an 07 Tundra that was equipped with from the factory with day time running lights. If your vehicle is not equipped with day time running lights then you will need to have the running lights on for the halo and led’s to be on. Before driving the vehicle make sure all lights are operating properly. Adjust the aim of the lights by turning the adjusting screws on the back of the housings. Each light high and low beam adjust independently

Bronco & F150 (Automatic Locking Hub) 1. Raise and support front of vehicle. Remove wheels. Remove locking hub assembly. See AUTOMATIC LOCKING HUBS under REMOVAL & INSTALLATION. Remove outer lock nut with Spanner Lock Nut Wrench (D85T-1197-A). See Fig. 3 . 2. Remove lock washer. Tighten inner lock nut to 50 ft. lbs. (68 N.m). Back off inner lock nut and retighten to 30-40 ft. lbs. (41-54 N.m). While rotating hub, back off lock nut 90 degrees. Install lock washer so key is positioned in spindle groove. 3. Rotate inner lock nut so pin is aligned in nearest lock washer hole. Install and tighten outer lock nut to 160-205 ft. lbs. (217-278 N.m). Final end play of hub should be .00-.004″ (.00-.11 mm). Torque required to rotate hub and rotor should not exceed 20 INCH lbs. (2.3 N.m). Install hub locks and wheels. 1994 Ford Pickup F150 WHEEL BEARING ADJUSTMENT

46RE AUTOMATIC TRANSMISSION DIAGNOSIS AND TESTING – ROAD TESTING Before road testing, be sure the fluid level and control cable adjustments have been checked and adjusted if necessary. Verify that diagnostic trouble codes have been resolved.Observe engine performance during the road test. A poorly tuned engine will not allow accurate analysis of transmission operation. Operate the transmission in all gear ranges. Check for shift variations and engine flare, which indicates slippage. Note if shifts are harsh, spongy, delayed, early, or if part throttle downshifts are sensitive. Slippage indicated by engine flare, usually means clutch , band or overrunning clutch problems. If the condition is advanced, an overhaul will be necessary to restore normal operation. A slipping clutch or band can often be determined by comparing which internal units are applied in the various gear ranges. The Clutch and Band Application chart provides a basis for analyzing road test results. Note that the rear clutch is applied in all forward ranges (D, 2, 1). The transmission overrunning clutch is applied in first gear (D, 2 and 1 ranges) only. The rear band is applied in 1 and R range only. Note that the overdrive clutch is applied only in fourth gear and the overdrive direct clutch and overrunning clutch are applied in all ranges except fourth gear. For example: If slippage occurs in first gear in D and 2 range but not in 1 range, the transmission overrunning clutch is faulty. Similarly, if slippage occurs in any two forward gears, the rear clutch is slipping. Applying the same method of analysis, note that the front and rear clutches are applied simultaneously only in D range third and fourth gear . If the transmission slips in third gear, either the front clutch or the rear clutch is slipping. If the transmission slips in fourth gear but not in third gear, the overdrive clutch is slipping. By selecting another gear, which does not use these clutches, the slipping unit can be determined. For example, if the transmission also slips in Reverse, the front clutch is slipping. If the transmission does not slip in Reverse, the rear clutch is slipping. If slippage occurs during the 3-4 shift or only in fourth gear , the overdrive clutch is slipping. Similarly, if the direct clutch were to fail, the transmission would lose both reverse gear and overrun braking in 2 position (manual second gear). If the transmission will not shift to fourth gear , the control switch, overdrive solenoid or related wiring may also be the problem cause.

Removal 1. Raise and support vehicle. Remove wheel assembly. Remove caliper from rotor. Remove locking hub. See AUTOMATIC LOCKING HUBS or MANUAL LOCKING HUBS under REMOVAL & INSTALLATION. 2. Remove wheel bearings, lock nuts, hub and rotor. Remove spindle-to-steering knuckle nuts. Tap spindle with plastic hammer to free spindle from steering knuckle. See Fig. 9 . Remove spindle, spindle seat (if equipped) and splash shield. 3. On right side applications, remove and discard keystone clamp from shaft assembly and stub shaft. Slide rubber boot onto stub shaft. Remove shaft assembly from right axle. See Fig. 9 . 4. Remove left shaft assembly (if required). On all applications, wrap spindle in protective cloth and place second step of spindle in soft-jawed vise. 5. On Explorer and Ranger, remove oil seal using slide hammer and Seal Remover (TOOL-1175-AC). Remove needle bearing from spindle. Press seal from shaft assembly. See Fig. 9 . 6. On Bronco and F150, remove needle bearing and oil seal using slide hammer and Cup Puller (T77F- 1102-A). Press seal from shaft assembly. Installation 1. Clean all dirt and grease from spindle bearing bore. Ensure bearing bore is free of nicks and burrs. On Explorer and Ranger, install seal on shaft assembly using press and Seal Installer (T83T-3132-A). 2. On Bronco and F150, install seal on shaft assembly, with seal lip toward spindle. On right side applications, install rubber boot and NEW keystone clamps on stub shaft. Install right shaft assembly into stub shaft, with stub shaft missing spline aligned with shaft assembly. 3. Ensure splines are fully engaged. Install rubber boot over assembly and tighten keystone clamps. On left axle applications, install shaft assembly through steering knuckle, and engage in splines. 4. Install needle bearing in spindle, with manufacturer identification mark facing away from spindle bore. For bearing installation, use Handle (T80T-4000-W), and Bearing/Seal Installer (T83T-3123-A for Explorer and Ranger; T80T-4000-S for Bronco and F150).
