I have intentionally left the photos large, to try to clarify any detail I did not explain in the text. This modification DOES require the use of a lathe, I have tried to write it so as to allow you to go to your local machine shop, brother in law, mate or anyone with a lathe…and it will be done correctly Much thanks to John O’Rielly (PLAGER 7) in Brisbane for passing on the information and problems he had with this modification. Fig.1Standard Drive Assemblies T50 left and AE101 right T50 Speedo Drive Adaption Rev 1 Feb 2003 2 Step One:- Dissassembly T50 Drive:- Disassembly is simple, remove the “C” clip from the drive housing , just above the drive gear. This will allow the shaft/gear assembly to be withdrawn from the housing. Remove the “O” ring from the housing. Wash all parts internally and externally to remove oil, grease and road grime. Fig.2 T50 Drive Disassembled T50 Speedo Drive Adaption Rev 1 Feb 2003 3 AE101 Drive:- Disassembly is similar to T50, remove the “C” clip from the drive housing , just above the drive gear. This will allow the shaft/gear assembly to be withdrawn from the housing. Remove the “O” rings from the housing. Remove the three (3) philips head screws from the cover on the top of the drive housing. Carefully remove cover, be aware that the small parts in side may be stuck to the cover. Remove all internal parts, record order of assembly. Wash housing and shaft to remove oil, grease and road grime. Fig.3 AE101 Drive Disassembled T50 Speedo Drive Adaption Rev 1 Feb 2003 4 Step Two:- Shortening the Drive Shaft Drive Shaft:- The T50 drive shaft needs to be shortened to a similar length to the AE101. I reassembled the AE101 shaft and housing, and then measured from the top face of the AE101 housing down to the top of the AE101 drive shaft. ( Fig.4) Record this reference depth, (I got 17mm) . Fig.4 Drive Shaft Depth Std AE101 Shaft & Housing The T50 drive shaft will need to be shortened to give the same depth as measured in Fig.4. When I did mine, (and a few others), I found I needed the T50 shaft to be 68.0mm long. Fig.5 Fig.6 The drive shaft is hardened, so I used a belt linisher to shorten the shaft, it could as easily be done on a fine grinding wheel. Remember slowly does it, regular checks of depth in housing and do not let the shaft get too hot during grinding/linishing, this will affect the heat treatment and consequently affect the strength of the drive dogs on the shaft end. Carefully deburr and chamfer, end detail should be similar to original AE101

Refer to Lifting and Jacking the Vehicle in General Information. 2. Remove the tire and wheel. Refer to Tire and Wheel Removal and Installation in Tires and Wheels. 3. Remove the rotor. 1. With the vehicle in NEUTRAL, position it on a hoist. For additional information, refer to Section 100-02 . 2. Remove the brake disc. For additional information, refer to Section 206-04 . 3. Index-mark the driveshaft flange and pinion flange for correct alignment during installation. 4. Remove the 4 driveshaft flange bolts. 5. NOTE: The driveshaft centering socket yoke fits tightly on the pinion flange pilot. Never hammer on the driveshaft or any of its components to disconnect the driveshaft centering socket yoke from the pinion flange. Pry only in the area shown with a suitable tool to disconnect the driveshaft centering socket yoke from the pinion flange. Using a suitable tool as shown, disconnect the driveshaft centering socket yoke from the pinion flange. ? Using mechanic’s wire, position the driveshaft aside. 6. Using a Nm (lb-in) torque wrench on the pinion nut, record the torque required to maintain rotation of the pinion gear through several revolutions. 7. Using the special tool to hold the pinion flange, remove and discard the pinion nut.2005 F-150 Workshop Manual 8. Index-mark the pinion flange in relation to the drive pinion stem to make sure of correct alignment during installation. 9. Using the special tool, remove the pinion flange. 10. Force up on the metal flange of the drive pinion seal. Install gripping pliers and strike with a hammer until the drive pinion seal is removed. Installation 1. Lubricate the new drive pinion seal with grease. 2. Using the special tool, install a new drive pinion seal. 3. Lubricate the pinion flange splines with axle lubricant. 4. NOTE: Disregard the scribe marks if a new pinion flange is being installed. Align the pinion flange with the drive pinion shaft. 5. Using the special tool, install the pinion flange. 6. l a new pinion nut with the same iginal if not replacing the collapsible spacer. If a installed, install the nut in the kit, as indicated in the chart below, or damage to the component may occur. Position the new pinion nut. Pinion Nut 7. no circumstances ut to be backed off to reduce drive pinion bearing preload. If reduced drive pinion bearing preload is required, a new drive pinion collapsible spacer and pinion nut must be installed or damage to the component may occur. NOTE: Remove the special tool while taking drive pinion bearing preload readings with the Nm (lb-in) torque wrench. Using the special tool to hold the pinion flange, tighten the pinion nut. ? Rotate the drive pinion occasionally to make sure the drive pinion bearings are seating correctly. ? Install a Nm (lb-in) torque wrench on the pinion nut. ? Rotating the drive pinion through several revolutions, take frequent drive pinion bearing preload readings until the original recorded drive pinion bearing preload reading is obtained. ? If the original recorded drive pinion bearing preload is lower than specification, tighten to the appropriate specification for used drive pinion bearings. If the drive pinion bearing preload is higher than specification, tighten the pinion nut to the original reading as recorded. For additional information, refer to the Specification portion of this section. 8. Position the driveshaft and align the index mark on the pinion flange.

Disassembly 1. Raise the vehicle and install Rotunda Car/Truck Stands 077-00018 or equivalent. 2. Remove the wheel and tire assembly. 3. Remove the retainer washers and remove the hub assembly. Refer to Manual Locking or Automatic Locking Hubs under Front Wheel Bearing Adjustment in this section for removal. 4. Remove the disc brake caliper (2B120) as described in Section 06-03 . 5. Remove the hub and rotor. Remove the outer wheel bearing cone. 6. Remove the wheel hub grease seal (1190) from the rotor with Seal Remover TOOL-1175-AC or equivalent and Impact Slide Hammer T50T-100-A. Discard wheel hub grease seal and replace upon assembly. 7. Remove excluder seal. 8. Remove the inner wheel bearing. 9. NOTE: If new wheel bearing cups are installed, install new cone and roller assemblies. Inspect the wheel bearing cups for pits or cracks. If necessary, remove them with Internal Puller D80L-943-A or equivalent and Impact Slide Hammer T50T-100- A. Assembly 1. Lubricate the wheel bearings with High Temperature Constant Velocity Grease E43Z-19590-A or equivalent meeting Ford specification ESP-M1C207-A. Clean all grease from the hub. Pack the cones and rollers. If a bearing packer is not available, work as much lubricant as possible between the rollers and the cages. 2. If wheel bearing cups are to be installed, position wheel bearing cups in rotor and drive in place with Bearing Cup Replacer T80T-4000-P and Driver Handle T80T-4000-W. 3. Position excluder seal on spindle and drive into position using Spindle Seal Replacer T95T-3132-D. 4. Position the inner wheel bearing in the inner wheel bearing cup in the rotor. Install the wheel hub grease seal by driving in place with Seal Replacer T80T-4000-T and Driver Handle T80T-4000-W. 5. Carefully install the rotor onto the front wheel spindle (3105). Refer to Section 06-03 . 6. Install outer wheel bearing into rotor. 7. Refer to Automatic Locking Hubs under Front Wheel Bearing Adjustment in this section for remainder of installation

Wheel Hub Removal All vehicles 1. Remove the wheel and tire assembly. For additional information, refer to Section 204-04 . 2. NOTE: Caliper is removed for clarity. Position aside the front disc brake caliper and anchor plate (2B292). 1. Remove the two front disc brake caliper anchor plate bolts. 2. Remove the front disc brake caliper anchor plate and position aside. 3. NOTE: Carry out this step for F-250 and F-350 4×4 SRW vehicles. Remove the rotor. 4. NOTE: Carry out this step for DRW vehicles. NOTE: If excessive force must be used during brake rotor removal, the brake rotors should be checked for lateral runout prior to installation. For additional information, refer to Section 206-00 . Remove the eight hub extender nuts, the hub plate and the rotor. 1. Remove the eight hub plate nuts. 2. Remove the hub plate. 3. Remove the rotor. 5. Remove the hub lock. 1. Remove the retainer ring. 2. Pull outward and remove the hub lock. 6. Remove the axle shaft thrust washers. 1. Remove the snap ring. 2. Remove the three thrust washers. Vehicles equipped with ABS 7. sensor from the bearing. Disconnect the ABS wheel sensor harness. 1. Disconnect the connector. 2. Disconnect the harness routing clips. All vehicles 8. NOTE: The wheel hub and bearing is a slip fit design and should not require a puller to remove it. Remove the wheel hub and bearing. 1. Remove the four lock nuts. 2. Remove the wheel hub and bearing 9. If necessary, remove the brake disc shield. Vehicles with ABS 10. If necessary, remove the bolt and the ABS sensor. All vehicles 11. NOTE: If necessary, position the hub in a soft-jawed vise. Install two nuts on the studs and use the inner nut to remove the studs. 12. Remove and discard the O-ring. Installation All vehicles 1. NOTE: Any time the wheel hub is removed for any reason, a new O-ring seal must be installed. Failure to do so can cause a vacuum leak and loss of four wheel drive operations. Install a new O-ring. 2. NOTE: Position the hub in a soft-jawed vise. Install two nuts on the studs and use the outer nut to install the studs. Vehicles equipped with ABS 3. Position the ABS sensor and install the bolt. All vehicles 4. Position the brake disc shield. 5. NOTE: Apply a coat of Ford High Temperature 4×4 Front Axle and Wheel Bearing Grease E8TZ-19590-A meeting Ford specification ESA-M1C198-A to the O-ring area of the wheel hub and bearing before installing the hub and bearing. Install the wheel hub and bearing. 1. Position the wheel hub and bearing. 2. Install the four lock nuts. Vehicle equipped with ABS 6. NOTE: The following step applies only to vehicles equipped with ABS. Connect the ABS sensor harness. 1. Position the ABS sensor harness and install the routing clips. 2. Connect the harness connector. All vehicles 7. n-metallic thrust washer must be installed between the two metal thrust washers. Failure to do so will cause severe wear to the non-metallic thrust washer, allowing the axle shaft to travel further in and out during torque thrust causing damage to the wheel hub and bearing, the axle shaft end seal and the axle shaft. Install the snap ring. 1. Position the three thrust washers onto the axle shaft. 2. Install the snap ring. 8. NOTE: Any time the hub lock is removed, a new O-ring seal must be installed. Failure to do so can cause a vacuum leak and loss of four wheel drive functions. Install a new O-ring. 9. Install the hub lock. 1. Position the hub lock. 2. Install the retainer ring. 10. Position the front disc brake rotor (1125) to the wheel hub (1104). Make sure the wheel hub and the front disc brake rotor braking and mounting surfaces are clean. ? Use brake parts cleaner to clean the front disc brake rotor. 11. NOTE: Carry out this step for DRW vehicles only. Install the front wheel hub extender and nuts.

Removal & Installation Installation Installation Installation WARNING Do not loosen the axle wheel hub retainer until the wheel and tire are removed from the vehicle. Wheel bearing damage will occur if the wheel bearing is unloaded with the weight of the vehicle applied. NOTE Have an assistant press the brake pedal to keep the axle from turning. 1. Before servicing the vehicle, please familiarize yourself with safety procedures. 2. Remove the axle”to”wheel hub retainer nut and washer. 3. Remove the parking brake shoes. 4. Press the outboard CV”joint until it is loose from the hub. 5. Remove and discard the toe link”to”wheel knuckle nut. 6. Remove the bolt and separate the toe link from the wheel knuckle. 7. Install the left front wheel drive shaft in the intermediate shaft. 5. To ensure that the wheel drive shaft is installed properly, grasp the inner tripod housing and pulling it outward. 1. Open the driver side door and lower the window. 2. Remove the door panel, kick panel, and plastic trim piece along the bottom of the door frame. 3. Disconnect the mirror wire harness. Remove the three mirror mounting nuts and remove the mirror housing from the vehicle. 1 2 3 Mirror Replacement – 2 – 4 There is a plug seated in a socket in the center of the mirror that holds the mirror in the mirror housing. Lift up the inboard edge of the mirror. Use a small pry bar and pry up around the center of the mirror until the plug unseats from the socket. 5 There are two drive pins on the bottom and outboard sides of the mirror. Hold the top of the mirror away from the mirror housing and pry away the bottom drive pin from the back of the mirror. 6 Hold the inboard side of the mirror away from the mirror housing and pry away the outboard drive pin from the back of the mirror. IF heated, disconnect OE heater wire from heater terminals. Note: During the removal of the original mirror, if motor pins stay attached to the back plate, use “V” end in small pry bar or needle nose pliers to disengage pins from back plate. Set the mirror aside. 7 8 Using the shorter of the two harnesses from the kit, tape the end without the mating connector to the end of the gopher wire. Remove the foam insulation from the mirror housing sail. Starting from the inside of the mirror housing, guide a piece of gopher wire down alongside the existing factory wire harness and out of the bottom of the mirror housing sail. 9 Pull the gopher wire and wire harness through the mirror housing until about 4 inches of wire remain inside the mirror housing.
13 Tuck the wire harness behind the Signal® mirror. Insert the other drive pin into the outboard pin socket (socket closest to the optic module). Align the socket in the center of the Signal® mirror over the plug on the center of the mirror mount. Align drive pins to its mating slots on the motor mount and vice-versa. Anti-vibration tab should be tucked inside housing. 14 Use the palm of your hand and firmly press down on lower portion (marked boundaries) of the Signal® mirror until it snaps into position. Press down carefully on the mirror outboard edge to engage outboard drive pin into mirror mount socket. 15 Press mirror down carefully on the lower edge to engage the lower drive pin into motor mount. Remount mirror to door, then use Electronic Hand Control to relocate mirror position. Gently clean any finger mark/dirt away from mirror using paper towel and glass cleaner. 10 Guide the Signal® mirror harness along the existing path of the factory wire harness and through the foam insulation. Remove any slack in the wire. Reposition the foam insulation on the mirror housing sail. 11 Connect the Signal® mirror mating connector to the Signal ® mirror harness. If heated , reconnect the heater wires to the heater terminals on the back of the new Signal® mirror. NOTE: There is no polarity so the wires may be interchanged. Disregard heater connections on vehicles not equipped with outside heated mirrors. 12 The drive pins must be aligned before installing the Signal® mirror. If needed, insert a drive pin into the lower socket on the mirror mount. Align the nubs on the lower drive pin so it points to the round plug in the center of the mirror mount.

Use this schedule if the vehicle is driven MAINLY in Canada or in any of the following conditions; if only OCCASIONALLY driven in these conditions, use the Normal Conditions schedule. Severe Driving Conditions ?Driving less than 5 miles (8 km) per trip in freezing temperatures, or driving less than 10 miles (16 km) per trip. ?Driving in extremely hot (over 90 ºF/32 ºC) conditions. ?Extensive idling, or long periods of stop-and-go driving, such as a taxi or a commercial delivery vehicle. ?Driving on muddy, dusty, or de-iced roads. ?Trailer towing, driving with a roof rack, or driving in mountainous conditions. Engine oil capacity-D17A1 engine without oil filter: 3.0 L (3.2 US qt), D17A2 and D17A6 engines without oil filter: 3.3 L (3.5 US qt). ? Replace engine oil filter, every 10,000 miles (16,000 km) or 1 year. ? Engine oil capacity-D17A1 engine with oil filter: 3.2 L (3.4 US qt), D17A2 and D17A6 engines with oil filter: 3.5 L (3.7 US qt). ? Check front and rear brakes, every 10,000 miles (16,000 km) or 1 year. ?Check pads and discs for wear (thickness), damage, and cracks. ?Check calipers for damage, leaks, and tightness of mount bolts. ?Check wheel cylinders for leaks. ?Check brake linings for cracking, glazing, wear, or contamination. ? Lubricate all hinges, locks, and latches, every 10,000 miles (16,000 km) or 1 year. ? Rotate tires, and check tire inflation and condition, every 10,000 miles (16,000 km). ? Follow the pattern shown in the Owner’s Manual. ? Inspect tie rod ends, steering gearbox, and gearbox boots, every 10,000 miles (16,000 km) or 1 year. ?Check rack grease and steering linkage. ?Check boots for damage and leaking grease. ?Check fluid lines for damage and leaks. ? Inspect suspension components, every 10,000 miles (16,000 km) or 1 year. ?Check bolts for tightness. ?Check condition of ball joint boots for deterioration and damage
