Cylinder Head Replacement * Tools Required * J28467-360 Engine Support Fixture * J36660-A Torque Angle Meter. Removal Procedure 1. Disconnect the negative battery cable. 2. Relieve the fuel system pressure. 3. Drain cooling system . 4. Remove the alternative fuel module assembly. Remove the drive belt . 5. Remove the air cleaner outlet duct and resonator assembly. 6. Support engine using floor jack and block of wood. 7. Remove the engine mount . 3. Remove the intake manifold . 9. Remove the exhaust manifold 10. Disconnect the Engine Coolant Temperature Sensor ( ECT ) electrical connection. 11. Remove the valve rocker arm cover. Important: When removing valve train components keep them in order. Do this to ensure that the components are installed in the same locations and with the same mating surfaces as when removed. 12. Remove the rocker arms and pushrods. 13. Remove the generator. 14. Remove the generator rear brace. 15. Remove the power steering pump. Position the pump aside with the lines attached. 16. Remove the radiator inlet pipe. 17. Remove the ignition coil assembly. 18. Remove the accessory bracket. 19. Disconnect the secondary ignition wires from the spark plugs . 20. Remove the cylinder head bolts. 21. Remove the cylinder head. 22. Clean the following components: * Head gasket surface * Valve rocker arm cover gasket surface * Threads Installation Procedure Important: Install the cylinder head gasket with the words THIS SIDE UP showing. Do not use sealer on the gasket. 1. Install the cylinder head gasket to the block. 2. Removal 1. Disconnect the battery ground cable (14301). For additional information, refer to Section 414-01 . 2. WARNING: Fuel supply lines will remain pressurized for long periods of time after engine shut down. This pressure must be relieved before disconnecting any fuel lines or fuel system components. Relieve the fuel system pressure. For additional information, refer to Section 310-00 . 3. Remove the engine air cleaner outlet tube. For additional information, refer to Section 303-03 . 4. Remove the timing belt. For additional information, refer to Timing Drive Components—Timing Belt in this section. 5. Remove the vacuum hoses at the: * positive crankcase ventilation (PCV) valve (6A666). * throttle body (9E926). * intake manifold (9424). * fuel pressure sensor. 6. Disconnect the fuel charging wiring (9D930) electrical connectors at main engine connector. 7. Disconnect the crankshaft position (CKP) sensor electrical connector. 8. Disconnect the fuel line. Remove the generator (GEN). For additional information, refer to Section 414-02 . 11. Remove the oil level indicator tube (6754). Disconnect the upper radiator hose (8260) from the thermostat housing water hose connection. For additional information, refer to Section 303-03 . 15. Remove the camshafts (6250). For additional information, refer to Camshaft in this section. 16. Remove the ignition coil (12029) and bracket. For additional information, refer to Section 303-07 . 17. Remove the water thermostat housing. For additional information, refer to Section 303-03 . 18. Disconnect the knock sensor electrical connector. 19. Remove the generator bracket-to-cylinder head bolt. 20. Remove the bolts and the cylinder head (6049). 21. Remove the cylinder head gasket and discard. Installation WARNING: Do not smoke or carry lighted tobacco or open flame of any type when working on or near any fuel related components. Highly flammable mixtures are always present and may be ignited, resulting in possible personal injury. 1. CAUTION: Do not use abrasive grinding discs to remove gasket material; use only plastic manual scrapers. Do not scratch or gouge the aluminum sealing surfaces. Clean all gasket material from the mating surfaces on the cylinder head and cylinder block. Clean out the bolt holes in the cylinder block. Inspect the cylinder head for flatness. For additional information, refer to Section 303-00 . 2. Install a new head gasket on the cylinder block. 3. CAUTION: Do not attempt to install the cylinder head assembly without assistance. Installation of the cylinder head assembly requires two people or possible injury may occur. CAUTION: The bolts are torque-to-yield and must be replaced or engine damage may occur. Tighten the bolts in three stages in the sequence shown. * Stage 1: Tighten the bolts to 15-25 Nm (12-18 lb-ft). * Stage 2: Tighten the bolts to 35-45 Nm (26-33 lb-ft). * Stage 3: Tighten the bolts an additional 105 degrees. 4. Install the generator bracket-to-cylinder head bolt. * Tighten to 20 Nm (15 lb-ft). 5. Connect the knock sensor electrical connector. 6. Install the thermostat housing. For additional information, refer to Section 303-03 . 7. Install the ignition coil and bracket. For additional information, refer to Section 303-07 . 8. Install the camshafts. For additional information, refer to Camshaft in this section. 9. Connect the upper radiator hose. For additional information, refer to Section 303-03 . 10. Raise and support the vehicle. Removal 1. Release fuel pressure. See FUEL PRESSURE RELEASE . Drain coolant from radiator and cylinder block. Drain engine oil. Disconnect all necessary coolant hoses, electrical connectors, vacuum hoses, fuel lines and control cables. 2. Remove front exhaust tube. Remove intake manifold collector supports, and intake manifold. Remove exhaust manifold with catalytic converter. Remove air injection valve pipe. Remove intake air duct. Remove radiator fan and shroud. Remove injectors and fuel rail as an assembly. Remove distributor cap and spark plugs. 3. Set cylinder No. 1 at TDC of compression stroke, ensuring marks on crankshaft pulley and front cover align, and distributor rotor points to spark plug wire No. 1 on cap. Remove cylinder head cover. Remove distributor. 4. Prevent camshafts from turning, and remove camshaft sprocket bolts. Remove camshaft sprocket. See Fig. 13 . Mark and remove camshaft bearing caps in reverse order of installation. See Fig. 16 . Remove camshafts. 5. Loosen cylinder head bolts in 2 or 3 steps, in reverse order of tightening sequence. See Fig. 11 . Remove camshaft sprocket cover. Remove outer (upper) chain tensioner and guide. Remove outer timing chain. Remove idler sprocket bolt. Remove cylinder head. 6. Remove oil pan and oil strainer. See OIL PAN. Remove accessory drive belts. Remove A/C compressor idler pulley (if equipped). Remove crankshaft pulley. Remove front cover. Remove chain tensioner, tensioner arm and chain guides. Remove inner (lower) timing chain and idler sprocket. Remove oil pump drive spacer and crankshaft sprocket. Inspection 1. Inspect chain roller links. Replace chain if roller links are cracked or worn. Inspect cylinder head and cylinder block mating surfaces for warpage. If warpage exceeds specification, machine cylinder head. See CYLINDER HEAD under ENGINE SPECIFICATIONS. 2. If machining reduces cylinder head height to less than specification, replace cylinder head. After machining, rotate camshaft by hand. Replace cylinder head if camshaft does not rotate freely.

OVERHAUL HINT: Overhaul the RH side by the same procedures with LH side. REMOVE FRONT WHEEL 1. DRAIN BRAKE FLUID NOTICE: Wash off the brake fluid immediately if it comes into contact with a painted surface. 2. DISCONNECT FRONT FLEXIBLE HOSE 3. Remove the union bolt and a gasket from the disc brake cylinder, then disconnect the flexible hose from the disc brake cylinder. a. REMOVE DISC BRAKE CYLINDER ASSY FR LH 4. Remove the 2 bolts and disc brake cylinder. a. REMOVE DISC BRAKE PAD KIT FRONT (PAD ONLY) 5. Remove the 2 brake pads with anti-squeal shim. a. 6. Remove the 2 anti-squeal shims from each of 2 brake pads . a. Using a screwdriver, remove the wear indicator from each of 2 brake pads . b. REMOVE FRONT DISC BRAKE PAD SUPPORT PLATE 7. Remove the upper side front disc brake pad support plate. a. REMOVE FRONT DISC BRAKE PAD SUPPORT PLATE 8. Remove the bottom side front disc brake pad support plate. a. 10. REMOVE FRONT DISC BRAKE CYLINDER MOUNTING LH 12. Remove the 2 bolts and disc brake cylinder mounting LH. a. 13. Using a screwdriver, remove the set ring and cylinder boot. a. REMOVE FRONT DISC BRAKE PISTON 14. Place a piece of cloth or similar, between the piston and the disc brake cylinder. a. Use compressed air to remove the piston from the disc brake cylinder. CAUTION: Do not place your fingers in front of the piston when using compressed air. NOTICE: Do not spatter the brake fluid . b. 2004 Toyota Camry L4-2.4L (2AZ-FE) REMOVE PISTON SEAL 15. Some vehicles may experience a gradual coolant loss over time. A very low percentage of cylinder head(s) manufactured with an embossed Castech logo may develop a porosity crack in a very specific area. Inspect the cylinder head assembly to determine if the casting was manufactured by Castech. This can be accomplished by inspecting for their casting logo located on top of the intake port, under the rocker arm support rail and in the spring deck cavity portion of the cylinder head. Important: If the cylinder head(s) are Not a Castech casting, follow normal diagnostic procedures in SI to determine the cause of the coolant loss. Refer to the following illustrations on how to identify Castech casting and/or the very specific areas of the cylinder head(s) for a coolant leak from porosity. If the cylinder head(s) is a Castech casting (1), inspect the area around the five oil drain holes for witness marks indicating coolant seepage over time (2). Important: If No evidence of coolant loss is found on inspection of Castech casting cylinder head (s), follow normal diagnostic procedures in SI to determine the cause of the coolant loss

3.0L INTERMITTENT CYLINDER HEAD CAMSHAFT KNOCK/THUMP NOISE This article supersedes TSB 09-11-6 to update the b. Isolate noise to LH – Listen to the cylinders Service Procedure and Part List. 4 and 6 valve cover fasteners (number 6 is by the coolant pump). Removal 1. Set # 1 piston at TDC on its compression stroke. 2. Remove the spark plug wires. 3. Remove the rocker cover (see Figure 1). 4. Remove the coolant reservoir tank with bracket and reposition it for clearance. 5. Support the engine with a suitable jack. 6. Remove cylinder head front mounting bracket. 7. Remove engine front mounting, then the engine front mounting bracket. 8. Remove cylinder head front cover 9. Remove the upper chain tensioner (see Figure 2). 10. Wipe off the links of the upper timing chain next to the timing marks on the sprockets. Put paint marks on the timing chain, matching them with the timing marks on the cam sprockets and idler sprocket (see Figure 3) 11. Remove the four (4) front cover to cylinder head bolts. 12. Remove side and lower engine compartment splash covers. 13. Remove the accessory drive belts. 14. Remove the crankshaft pulley. 15. Drain coolant by removing the cylinder block drain plug and opening the radiator drain cock (Refer to MA section of the Service Manual). 16. Drain engine oil. 17. Remove intake manifold support of engine front side. 18. Remove power steering pump, pump bracket and tension rod. Position pump aside for clearance. 19. Remove the thermostat housing (See Figure 4) 20. Remove the lower chain tensioner (see Figure 5). 21. Remove the front exhaust tube. Refer to the “FE” section (Exhaust System) of the Service Manual. 22. Remove the front and rear engine gussets (if equipped) on either side of the oil pan. NOTE: On A/T models, remove the rear plate cover. 23. Remove the oil pan (see Figure 6). a. Insert the Tool between the cylinder block and oil pan. CAUTION: Be careful not to damage the aluminum mating face. Do not insert a screwdriver, or the oil pan flange will become damaged. b. Slide the Tool by tapping it on the side of the Tool with a hammer. 24. Remove the A/C compressor and position it aside for clearance. 25. Remove the A/C and alternator bracket with the alternator. 26. Remove the oil pump drive spacer. CAUTION: Be careful not to scratch the drive spacer when removing it. 27. Remove the front cover bolts and front cover. CAUTION: One bolt is located on the water pump (see Figure 7). *1: Located on engine front mounting bracket. *2: Located on the water pump. *3: Located on the power steering oil pump adjusting bar. CAUTION: Be careful not to tear or damage the cylinder head gasket. 28. Remove the cylinder block to front cover alignment dowels. CAUTION: Do not hit the dowels or the cylinder block will crack. 29. Wipe off the links of the lower timing chain next to the timing marks on the sprockets. Put paint marks on the timing chain, matching them with the timing marks on the idler sprocket and crankshaft sprocket (see Figure 8). Installation 1. Install the crankshaft sprocket, making sure the mating marks face the front of the engine. 2. Install the idler sprocket and lower timing chain using the mating marks and the paint marks made during the removal process. CAUTION:

Installation instructions: 1.) Open hood and disconnect negative battery cable from battery. 2.) Remove air box assembly from driver side of engine compartment to provide needed space to install header tubes. 3.) Raise and support vehicle on a suitable lift as per lift instructions. 4.) Disconnect all four oxygen sensor electrical harness connectors and remove sensors from exhaust system with a 7/8 wrench. Mark each sensor so as to enable reinstallation in the same location. 5.) Remove all fasteners and clamps attaching stock H-pipe to exhaust manifolds and over-axle pipes. Remove H-pipe from vehicle. 6.) Remove all fasteners (nuts and studs) attaching exhaust manifolds to cylinder heads and remove manifolds from engine. 7.) Loosely assemble passenger side header on the ground or bench top to obtain a mental picture of the relationship of the header tubes to each other and the collector. 8.) Disassemble header assembly and load passenger side header tubes into the car from bottom of engine. Do not bolt any tube to cylinder head until you are able to get all four into approximate position. Exercising patience during this step will help to prevent scratching the header coating. 9.) Attach passenger side header tubes to cylinder head using stock gaskets and supplied 8mm header bolts but do not fully tighten until last step. Be sure to use supplied anti-seize compound on bolt threads. 10.) Apply a thin coat of Permatex Ultra Copper high-temp silicone to inside of collector slip joints æ of the way to the bottom and install collector over ends of header tubes with oxygen sensor bung facing driveshaft. Use your finger to evenly spread sealant. 11.) Install supplied 1/4″ hardware into tabs on collector and corresponding header tubes. Do not tighten fasteners until last step of installation. 12.) Proceed to driver side. 13.) Loosely pre-assembly header assembly as before to obtain a mental picture of tube positions relative to each other then disassemble. 14.) Feed the number 2 header tube between steering column and frame and into its approximate installed position. You will need the assistance of a pry bar to accomplish this as the flange is slightly too large to pass through this point without doing so. 15.) Working through the top of engine compartment, install the number 1 header tube into position with the number two header tube. Now attach both header tubes to cylinder head with stock gaskets and supplied fasteners but do not fully tighten until last step. 16.) Install number 3 and number 4 tubes into position from underneath vehicle and attach to cylinder head with supplied fasteners; do not fully tighten until last step. 17.) Apply a thin coat of Permatex Ultra Copper high-temp silicone to inside of collector slip joints æ of the way to the bottom and install collector over ends of header tubes with oxygen sensor bung facing driveshaft. Use your finger to evenly spread sealant. 18.) Install pre-catalyst oxygen sensors into header collectors and connect to electrical harness with supplied harness extensions. 19.) If you are installing headers with a Bassani “X” style crossover pipe, install the crossover pipe as per the included instructions. The two oxygen sensor bungs included with these headers can to be used to install these headers with any custom fabricated mid-pipe assembly if you choose to not install a direct fit, Bassani off-road or catalyzed “X” style crossover pipe. 20.) Connect rear oxygen sensors installed in Bassani crossover pipe to electrical harness with supplied extensions. It will be required to trim off index lugs from male side of O2 sensor connectors to enable insertion into mating female connector of extension. 21.) Tighten all fasteners on left and right header assemblies. 22.) Reinstall air filter housing assembly and reconnect negative battery cable

REMOVAL 1.Remove upper intake manifold. 2.Remove cylinder head covers, crankshaft damper, and timing chain cover. CAUTION: When aligning timing marks, always rotate engine by turning the crankshaft. Failure to do so will result in valve and/or piston damage. Fig. 70 3.Align crankshaft sprocket timing mark to mark on oil pump housing (Fig. 70). The mark on oil pump housing is 60° ATDC of #1 cylinder. CAUTION: When the timing chain is removed and the cylinder heads are still installed, DO NOT rotate the camshafts or crankshaft without first locating the proper crankshaft position. Failure to do so will result in valve and/or piston damage Fig. 74 4.Remove primary timing chain tensioner from right cylinder head (Fig. 74). 5.Remove camshaft position sensor from left cylinder head (Fig. 69). 6.Remove chain guide access plug from left cylinder head (Fig. 69). NOTE: When camshaft sprocket bolts are removed, the camshafts will rotate in a clockwise direction. 7.Starting with the right camshaft sprocket, remove the sprocket attaching bolts. Remove camshaft damper and sprocket (Fig. 69). 8.Remove left side camshaft sprocket attaching bolts and remove sprocket (Fig. 69). 9.Remove lower chain guide and tensioner arm (Fig. 69). 10.Remove the primary timing chain. INSTALLATION 1.Inspect all sprockets and chain guides. Replace if worn. Refer to Crankshaft Gear/Sprocket, for removal and installation procedures. 2.If removed, install right and left side short chain guides (Fig. 69). Tighten attaching bolts to 28 Nm (250 in. lbs.) 3.Align crankshaft sprocket timing mark to the mark on oil pump housing (Fig. 71). NOTE: Lubricate timing chain and guides with engine oil before installation. 4.Place left side primary chain sprocket onto the chain so that the timing mark is located in-between the two (plated) timing links (Fig. 71). 5.Lower the primary chain with left side sprocket through the left cylinder head opening
