Over or under-tightening can also cause severe damage to engine or spark plug. 2. Install the spark plugs to the engine. Tighten: Tighten the spark plugs to 25 N.m (18 lb ft). 3. Install the engine cover and tighten the 4 bolts. Tighten: Tighten the engine cover bolts to 3 N.m (31 lb in).

1. Observe the Misfire Current Counters parameter with a scan tool, in order to determine the affected cylinder(s). 2. Remove the air cleaner resonator and outlet duct. Refer to Air Cleaner Resonator and Outlet Duct Replacement in SI. 3. Disconnect the engine wiring harness electrical connectors from the affected ignition coil(s). Refer to Ignition Coil Replacement in SI. 4. Remove the ignition coil bolt(s) and ignition coil(s) from the camshaft cover. Refer to Ignition Coil Replacement in SI. Note: If water is observed in ANY of the spark plug recess areas, then it will be necessary to apply Loctite® 565 PST Thread Sealant* to ALL of the ignition coil bolt hole vents and bolt threads. 5. Inspect for water intrusion in the spark plug recess areas. Warning: Wear safety glasses when using compressed air, as flying dirt particles may cause eye injury. 6. If any water is present, then remove the water from the spark plug recess areas with low pressure air. 7. Remove the affected spark plug(s) from the cylinder head. Refer to Spark Plug Replacement in SI. 8. Replace ONLY the affected spark plug(s) with new spark plug(s) as needed into the cylinder head. Refer to Spark Plug Replacement in SI. 9. Fill the bottom of the ignition coil bolt hole vent with Loctite® 565 PST Thread Sealant* as indicated in the illustration, and apply it to the ignition coil bolt threads also. 10. Replace ONLY the affected ignition coil(s) with new ignition coil(s) as needed. Refer to Ignition Coil Replacement in SI. 11. Connect the engine wiring harness electrical connectors to the ignition coil(s). Refer to Ignition Coil Replacement in SI. 12. Replace the air cleaner resonator and outlet duct. Refer to Air Cleaner Resonator and Outlet Duct Replacement in SI. 13. Clear the DTCs with a scan tool.

CAUTION: If spark plug thread repair is being done in vehicle make sure the piston is 1/3 – 1/2 way down the bore on the down stroke. This will ensure the valves are closed to help reduce contamination and avoid any interference with the core drill. Cleaning and Identifying the Head Type 1. Remove spark plug from a good spark plug hole, chuck the FT5FTCB brush supplied in the kit into a slow speed drill, and clean the bottom of the hole. Note: If procedure is being done in vehicle clean hole using a vacuum cleaner to remove debris . Gauge the spark plug hole using FT5CG Tooling Type Gauge; this is to be used as a comparison when gauging the defective spark plug hole in step number 4. Pull down on the gauge until the snap ring seats against the top of the probe. 2. Perform Steps 2 through 4 to determine cylinder head Type: Cleaning: Identifying: Caution: Do not use the brush to clean the hole after the repair insert has been installed. 3 of 14 3. Push the gauge down into the spark plug well until it seats firmly at the bottom. Make sure that the upper part of the tool is up high enough to allow the gauge to reach the bottom of the hole. Allow the upper alignment bushing to center the tool in the hole. Let the rod float in the upper alignment bushing without tightening the thumb screw. 4. Pull the gauge up out of the well and read the chart on the side of the gauge by comparing the portion of the gauge that is exposed when pushed into the the spark plug hole to determine if the head is Type 1, 2, or 3. Note: the difference between Type 1 and Type 3 is small. Double check to make sure the reading repeats. If your gauge readings are in question remove another spark plug from a good hole and compare gauge readings.

Important: When performing the “Bleeding Air from Power Steering System” procedure, it is important that the front of the vehicle is supported by the lower control arms. If the vehicle is not supported by the lower control arms, the procedure may cause the strut bushing to dislocate and cause new concern. for assembly purposes. If the assembly aid is installed, remove the assembly aid and install the rear transaxle mount. 7. With the vehicle on dry pavement, maneuver the vehicle in parking positions. If the steering vibrates/shudders or moans in this test, replace the power steering pressure hose and/or the harmonic balancer. Important: A defective harmonic balancer on the 1995 Buick Riviera can influence steering vibrations after power steering hose installation. Important: When installing the pressure hose on the 1995 Buick Riviera, pull down on the pressure hose at the rear of the engine or bend the hose to allow clearance between the hose and the front of the dash. Power Steering Pressure (Inlet) Hose Replacement Procedure For 1995-1998 Vehicles: 1. Raise and suitably support the vehicle. Refer to Vehicle Lifting and Jacking in the General Information section of the Service Manual. 2. Drain the power steering fluid. Refer to Draining the Power Steering System in the Power Steering section of the Service Manual. 3. Remove the power steering gear assembly heat shield (1). 4. Disconnect the power steering pressure hose from the power steering pump assembly (4). 5. Remove the bolt/screws from the retaining clips (3). 6. Disconnect the power steering pressure hose from the power steering gear assembly (2). 7. Remove the power steering pressure hose assembly from the vehicle. 8. Install the power steering pressure hose assembly to the vehicle. 9. Connect the power steering pressure hose to the power steering pump assembly (4). 10. Connect the power steering pressure hose to the power steering gear assembly (2). Tighten Tighten the power steering pressure hose to the steering gear to 27 N·m (20 lb ft). 11. Install the bolt/screws to the retaining clips (3). Tighten Tighten the retaining clip bolt/screws to 6 N·m (53 lb in). 12. Install the power steering gear assembly heat shield (1). 13. Lower the vehicle. 14. Fill and bleed the power steering system using, J 43485. Refer to Corporate Bulletin Number 83-32-09, dated November, 1998. Power Steering Pressure (Inlet) and Return (Outlet) Hose Replacement Procedure For 1999-2001 Vehicles: 1. Raise and suitably support the vehicle. Refer to Vehicle Lifting and Jacking in the General Information section of the Service Manual. 2. Drain the power steering fluid. Refer to Draining the Power Steering System in the Power Steering section of the Service Manual. 3. Remove the LH front wheel/tire assembly. 4. Remove the LH lower splash shield. 5. Remove the lower radiator air deflector (engine splash shield, if installed.

The ATF level gauge (dip-stick) has been discontinued, and the ATF inspection method and the oil level inspection method have been changed. This mechanism consists of a refill plug, overflow plug, ATF temperature sensor No.2, and A/T OIL TEMP temperature warning light. ATF Filling procedures using SST (09843-18020): When a large amount of ATF needs to be filled (i.e. after removal and installation of oil pan or torque converter), perform the procedure from step 1. When the small amount of ATF is required (i.e. removal and installation of the oil cooler tube, repair of oil leak), perform the procedure from step 7. 1) Raise the vehicle keeping it level. 2) Remove the refill plug and overflow plug. 3) Fill ATF from the refill plug until it overflows from the overflow plug. 4) Install the overflow plug. 5) Fill the specified amount of ATF determined by procedure and install the refill plug. Example 6) Lower the vehicle down. 7) Use the SST (09843-18020) to short the terminals Tc and CG of the DLC3 connector: 8) Start the engine and allow it to idle. A/C switch must be turned OFF. 9) Move the shift lever slowly through each of the positions from the P to the L position, and move it back to the P position. 10) Move the shift lever from the D position, and quickly move then back and forth between N and D (once per less than 1.5 seconds) for at least 6 seconds. This will activate the oil temperature detection mode. Standard: The A/T OIL TEMP warning light remains illuminated for 2 seconds and it goes off. 11) Return the shift lever to the P position and disconnect the terminal Tc. 12) Idle the engine to raise the oil temperature. 13) Immediately after the ATF OIL TEMP warning light turns on, lift the vehicle up. The A/T OIL TEMP warning light will indicate the ATF temperature according to the following table. (Insert table here) 14) Remove the overflow plug and adjust oil quantity. If the ATF overflows, go to step 17, and if the ATF does not overflow, go to step 15. 15) Remove the refill plug. 16) Fill ATF to the refill plug until it flows out from the overflow plug. 17) When the ATF flow slows to a trickle, install the overflow plug. 18) Install the refill plug (only if the refill plug has been removed). 19) Lower the vehicle down. 20) Turn the ignition switch OFF to stop the engine. Disassembly – Left Side 1. Disconnect negative cable from battery. 2. Use penetrating oil on all nuts and bolts to be removed. This will prevent the possibility of broken or stripped nuts and bolts. 3. Remove air cleaner system (note position of line and hose connections). 4. Disconnect spark plug wires. 5. Disconnect temperature sensor wire. 6. Remove EGR fitting. 7. Remove bolts and exhaust manifold. Disassembly – Right Side 1. Remove air cleaner box. 2. Disconnect spark plug wires. 3. Remove dipstick and dipstick tube. 4. Remove bolts and exhaust manifold. 5. Clean exhaust flange surfaces on both cylinder heads at this time. DISASSEMBLY – CROSSOVER PIPE 1. Raise vehicle and support with jackstands. 2. Disconnect and remove 02 sensors (2), being careful not to rupture or destroy the unit. WARNING: Do not clean this unit in any cleaning solvent and do not damage wire. 3. Between left and right side of the catalytic converter is a 3-bolt flange with gasket. From the front face of flange, measure out 15″ towards front of truck and cut stock exhaust pipes. Remove exhaust pipes from vehicle. NOTE: Before cutting pipes, measure the height of the converter from the bottom of the floor board for when you install new exhaust pipes you can maintain same distance. •ASSEMBLY – LEFT SIDE 1. Install T.E.S. flange gasket and one 3/8″-16 x 1″ bolt, lock washer, and thick flat washer at rearmost bolt hole (leave bolt loose enough to accept T.E.S.). 2. Install left side T.E.S. manifold from bottom side 3. Install all bolts and washers and tighten. Use thick flat washers on slotted holes. 4. Reinstall spark plugs. 5. Replace original equipment spark plug ends on cylinders #3 and #5 with 60° connectors and boots provided in kit. 6. Re-connect spark plug wires on left side. 7. Re-install temperature sensor wire to temperature sensor. ASSEMBLY – RIGHT SIDE 1. Install T.E.S. flange gasket and one 3/8″-16 x 1″ bolt, lock washer and thick flat washers at rearmost bolt hole (leave bolt loose enough to accept T.E.S.). 2. Install right side T.E.S. manifold from top side. Now install dipstick tube. 3. Install remaining bolts and lock washers. 4. Align all parts and tighten all right side bolts at this time. 5. Replace original equipment spark plug ends on cylinders #4, #6 and #8 with 60° connectors and boots provided in kit. 6. Re-connect right side spark plug wires. 7. To prevent contact with the hot T.E.S. tubing, use nylon tie wrap (supplied) to secure the heater hose to the a.c. dryer. 8. Re-install air cleaner box. CROSSOVER PIPE ASSEMBLY 1. With catalytic converters in their natural position, install and bolt exhaust extension pipes to header collectors using 3/8″ – 16″ x 2 1/2″ hex bolts, 3/8″ flat washers, 3/8″ lock washers and 3/8 hex nuts. Use the 3″ donut provided in kit. 2. Check alignment of pipes to the catalytic converter, secure bolts. 3. With everything in place, tack weld exhaust pipes to catalytic assembly. 4. Unbolt whole exhaust assembly from vehicle and let it hang. Complete weld around pipes. 5. Bolt assembly back in vehicle and check for clearance. 6. Re-install 02 sensors. Use anti-seize on threads of sensor. Route wires clear of exhaust system. 7. Lower vehicle to ground

INITIAL VISUAL INSPECTION 1. Place the vehicle on a suitable lift. 2. Visually inspect the parking brake cable installation, parking brake caliper levers and general condition of the brakes. • Ensure the caliper levers are returning fully to their stops. • Confirm the cable routing is correct • Confirm that the cable is securely fixed at all abutment points and is free to move within the C-clip. • Where cable routing goes over the top of the stabilizer bar drop links, confirm that the stabilizer bar rubber deflector blocks are fitted, and that the brake cables have not been getting trapped behind the stabilizer bar drop links (look for tell-tale marks on the links and/or cables). NOTE: Global Technical Reference (GTR) lookup sequence is as follows: GTR Home > NAS > Model > Service Information > Model Year > Workshop Manual > 2: Chassis — Section 206: Brake System NOTE: Refer to the correct section by reference to VIN and based on whether the vehicle is fitted with high performance brakes or not. 3. Rectify any obvious faults. 4. If no obvious faults are found or further guidance is needed to rectify faults, please proceed to the next stage of this bulletin. Refer to GTR Sections 206-05 (parking Brake and Actuation) and GTR Section 206-04 (Rear Disc Brake). 5. If any faults were found and rectified, it will be necessary to re-calibrate the parking brake after rectification. See ‘Parking Brake Calibration’ procedure. PREPARE THE PARKING BRAKE FOR DETAILED INSPECTION CAUTION: Jaguar IDS DVD 111 or later and Midtronics PSC-550 Vehicle Power Supply must be connected to the vehicle battery during diagnosis. 1. Install the Midtronics PSC-550 Vehicle Power Supply to the vehicle. 2. Connect the IDS to the vehicle and begin a new diagnostic session by entering the correct VIN for the current vehicle. 3. Follow the IDS prompts to read the vehicle configuration. 4. Select ‘YES’ when prompted ‘Do you wish to read diagnostic trouble codes?’. 5. Follow all on-screen instructions to complete this task. 6. Select ‘Vehicle Configuration’ tab when the ‘Content Model’ is displayed. 7. Select ‘Electronic Parking Brake’. 8. Select ‘Release to Service Position’ (S-TYPE/XJ) or ‘Parking Brake Unjam Procedure’(XK) ‘. CAUTION: When using the special service tool, take care to operate in the ‘release’ direction. Actuator motor damage may result if the tool is operated in the ‘apply’ direction for any length of time). 9. If the parking brake will not release using IDS, use the special service tool to fully release the parking brake. Refer to GTR Section ‘Parking Brake Cable Tension Release’ (in Section 206-05) for details of using the special service tool.

Timing Drive Components-Timing Belt Removal NOTE: Ford does not provide camshaft gear timing marks, or information to perform timing belt service without the special tools shown in this procedure. 1. Grasp the spark plug boot firmly and with a twisting pulling motion, disconnect the spark plug wires from the spark plugs. 2. NOTE: If an original spark plug is reused, install it in the cylinder from which it was removed. New spark plugs can be used in any cylinder. NOTE: Use compressed air to remove any foreign material from the spark plug well before removing the spark plugs. Remove the spark plugs . 3. Remove the valve cover. 4. Disconnect the heated oxygen sensor (HO2S) electrical connector. 5. Remove the timing belt covers. 6. Remove the catalytic converter 7. NOTE: Cylinder No. 1 is at top dead center (TDC) when the keyway is in the 12 o’clock position. Position cylinder No. 1 just prior to TDC. 8. Remove the stud bolt. 9. Install the timing peg. 10. Rotate the crankshaft clockwise against the timing peg. 11. CAUTION: If the crankshaft timing belt is to be reused, mark the direction of the camshaft timing belt to the rotation of the camshaft prior to removal, or premature wear or failure may occur. Relieve the tension on the timing belt tensioner pulley.

Time and Difficulty: I found the install to be moderately difficult and pretty time-consuming (about 3 hours) ; others have found it simple and report they have done it in as little as 30 minutes. Your experience will depend on your familiarity with the tools and electronics. I, personally, found insertion of the connection pin into the HV ECU plug to be difficult and almost got the first pin irrevocably stuck in the slot. I spent quite a bit of time with that part alone. I also found threading the wire behind the dash to be fairly tricky. I think the average person, not encountering any problems, could do this job in about 1-1½ hours. Procedure in Brief: 1) Remove bottom cover of steering wheel 2) Locate and unplug flasher plug 3) Open plug and remove 1-3 unused connector pins 4) Reattach steering wheel cover 5) Dismantle part of dash (vents) and remove lower glove box 6) Locate HV ECU (gray plugs) and remove lower plug 7) Solder wire to connector pin and insert into ECU plug (#27) 8) Splice EV button ground wire into ECU plug ground wire (#1) 9) Plug ECU plug back into the ECU 10) Thread wire behind dash to opening near dimmer switch 11) Attach switch to cover and solder wires in place 12) Reassemble the dash 13) Test Procedure in Detail: *Review ALL steps before proceeding and be sure you understand all terms used and you’ve looked at all diagrams and pictures. 1) Remove the bottom cover of the steering wheel by releasing the steering wheel adjustment handle and unscrewing the silver screw in that recess. 2004_prius_evv2.doc Page 4 of 20 Last updated March 13th, 2004 Then, turn the steering wheel 90 degrees right and remove the black screw that becomes visible on the right side of the steering column. Then turn the wheel 180 degrees left (90 degrees from normal position) and remove the black screw on the left side of the steering column. Carefully pull down on the lower portion of the steering column cover until it releases. Mine was a bit stiff/stuck to the upper part and you may need to carefully use a butter knife or screwdriver to start prying them apart. 2004_prius_evv2.doc Page 5 of 20 Last updated March 13th, 2004 2) Locate and unplug the white flasher plug visible just on the left side of the bottom of the steering column. 3) 2 little clips keep a cover locked in place. Pull those apart and remove the cover. Inside you’ll see lines of silver connector pins–some with wires attached, some without. You should remove between 1 and 3 of those pins–2 is probably safe, 3 might be better, since if you plan to install an OEM button at some point, you’ll probably need more pins for that. (You need one pin for the procedure, but it’s handy to have a back-up.) To remove the pins, you can use your paper clip to start the process of sliding them out, and then they just pull right out. 2004_prius_evv2.doc Page 6 of 20 Last updated March 13th, 2004 Stick them to a piece of tape or put them somewhere secure so you can find them later. Snap the cover back into place, and plug the flasher plug back in. 4) Replace the steering wheel cover by reversing the process. Be sure everything’s aligned properly and that there are no gaps. 5) Now you’ll need to dismantle part of the dash to get access to the ECU and other areas. First, open the top and bottom glove box doors. Squeeze the inside sides of the lower glove box together to get the catches past the portion of the dash frame that keeps the door from falling all the way open. 1998-2000 FORD SVT CONTOUR/ MERCURY 2.5L V-6 COUGAR Installation Instructions For best performance and continued durability, please take note of the following key points: 1. Use only premium grade fuel 92 octane or higher (R+M/2). 2. The engine must have stock compression ratio. 3. If the engine has been modified in any way, check with Vortech prior to using this product. 4. Always listen for any sign of detonation (pinging) and discontinue hard use (no boost) until problem is resolved. 5. Perform an oil and filter change upon completion of this installation and prior to test driving your vehicle. Thereafter, always use a high grade SF rated engine oil or a high quality synthetic, and change the oil and filter every 3,000 miles or less. Never attempt to extend the oil change interval beyond 3,000 miles, regardless of oil manufacturer’s claims as potential damage to the supercharger may result. 6. Before beginning installation, replace all spark plugs that are older than 1 year or 10,000 miles with original heat range plugs as specified by the manufacturer and reset timing to factory specifications (follow the procedures indicated within the factory repair manual and/or as indicated on the factory underhood emissions tag). Do not use platinum spark plugs unless they are original equipment. Change spark plugs at least every 20,000 miles and spark plug wires at least every 50,000 miles.
