Removal 1) Disconnect negative battery cable. Remove battery, battery tray, air cleaner assembly and air cleaner case. Disconnect throttle valve cable from throttle body. Remove cruise control actuator with mounting bracket from body. 2) Raise and support vehicle. Disconnect necessary electrical connectors and ground cables for transaxle removal. Disconnect shift cable and oil cooler lines at transaxle. Remove shift cable clamp bracket from transaxle. 3) Remove front (radiator side) engine mount shock absorber- to-lower frame assembly bolts. Remove front (radiator side) engine mount-to-lower frame assembly bolts/nuts. Remove starter. 4) Remove front (radiator side) exhaust manifold brace from rear of exhaust manifolds. Brace fits between rear of exhaust manifold and front of transaxle. 5) Remove 4 upper transaxle-to-cylinder block bolts. Support engine with hoist. Steering gear assembly must be supported in place during transaxle removal. Secure steering gear assembly to engine hoist using an attaching strap placed at each end of steering gear assembly. 6) Remove front wheels. Remove front exhaust pipe located between exhaust manifolds and rear exhaust pipe. Drain transaxle fluid. Remove axle shafts from transaxle. See appropriate AXLE SHAFTS article in AXLE SHAFTS & TRANSFER CASES section. 7) Disconnect shift control cable from mounting bracket. Remove rear (firewall side) engine mount-to-lower frame assembly bolts/nuts. Remove transaxle mount-to-transaxle bolts at driver’s side end of transaxle. 8) Remove stabilizer bar mount bracket-to-lower frame assembly bolts. Remove steering gear assembly-to-lower frame assembly bolts/nuts. Support lower frame assembly with floor jack. Lower frame assembly is located below engine and transaxle. 9) Disconnect power steering reservoir pipe mounting brackets from lower frame assembly. Remove bolts for each fender liner from lower frame assembly. Remove lower frame assembly mounting brackets. Lower frame assembly mounting brackets are located on front and rear of lower frame assembly and attach lower frame assembly to body. Remove lower frame assembly. 10) Support transaxle with transmission jack. Remove torque converter cover from front of transaxle. Remove torque converter bolts. Remove remaining exhaust manifold support brace. Remove remaining transaxle-to-cylinder block bolts. Lower transaxle from vehicle.

REMOVAL 1. REMOVE HOOD HINT: At the time of installation, please refer to the following item. Adjust the hood. 2. REMOVE NO. 2 CYLINDER HEAD COVER Remove the 4 nuts and No. 2 cylinder head cover. Torque: 7.0 Nm (71 kgf-cm, 62 inch lbs.) 5. REMOVE BATTERY AND AIR CLEANER CASE ASSEMBLY WITH AIR HOSE 6. DISCONNECT WIRE HARNESS FROM TRANSAXLE Remove the set bolt of the wire harness clamp. 7. DISCONNECT CONTROL CABLE a. Remove the 2 clips and washers. b. Remove the 2 clips and disconnect the control cables from the transaxle. 8. DISCONNECT CLUTCH RELEASE CYLINDER a. Remove the set bolt of the clutch line. Torque: 4.9 Nm (50 kgf-cm, 43 inch lbs.) b. Remove the 2 set bolts of the clutch release cylinder. Torque: 12 Nm (120 kgf-cm, 9 ft. lbs.) 9. DRIVER SIDE DISASSEMBLY 1. With weight taken off the rear springs, as noted in pre-installation checklist, remove the front and rear bolts from the leaf spring. 2. Remove existing U-bolts and U-bolt plate that attach the axle to the leaf spring . Remove the leaf spring from the axle. 3. Remove the front spring hanger bracket , rear leaf spring hanger bracket, and any overload spring brackets . See Figure 2-1. These can be removed by grinding, or air chiseling, the heads off the factory-installed rivets, and using a hammer and punch to remove remainder of the rivet. See Figure 2-2. 3. Remove the OEM shock absorbers and retain the lower mounting fastener for later use. 4. Cut the exhaust as it bends downward after the axle, at its most vertical and straight section. See Figures 2-3 & 2-4. Save the cut-off portion for use in Section 9. Remove the rear exhaust hanger from the frame. CAUTION: Be careful that the leaf spring does not spring out of its hanger, or off the frame. FIG. 2-4 FIG. 2-1 FRONT HANGER BRACKET FIG. 2-2 LEAF SPRING REAR HANGER BRACKET FIG. 2-3 CUT HERE FOR EXHAUST MODIFICATION 6 3. DRIVER SIDE ASSEMBLY 1. Review Figure 3-1 & Figure 11-2 to acquaint yourself with the various parts of the UltraRide suspension. 2. Fasten the Front Hanger to the frame using the (4) 7/16 x 1 1/4 UNC FLANGE BOLTS and (4) 7/16 UNC TOP LOCK FLANGE NUTS. (See Table 11-1 for appropriate Torque) . 3. Loosely secure the suspension Arm to the axle using (2) 5/8 UNF, 4.0 X 10.50 U-bolts, (4) 5/8 WASHERS, (4) 5/8 UNF HIGH NUTS, and the Arm Mount Plate. Make sure the locating pin is properly inserted into the mating hole on the axle pad and that the bottom side of the arm rests evenly on the axle pad. Note : Install the axle tube spacer between the U-bolts and Axle when installing on an E350. 4. Insert the Bolt Spacer Tube into the arm bushing and loosely fasten the Arm to the Front Hangar using (1) 3/4 X 7 UNF BOLT, (1) 3/4 UNF NUT, (2) 3/4 WASHERS, and (2) plastic wear washers. 5. Using the enclosed bolt hole template for the Upper Air Spring Mount, align the template to the frame using the appropriate rear spring hanger holes. Mark and drill three (3) new frame holes to 0.47″ on each side of the frame. Bolt the air spring bracket assembly to the frame using (5) 7/16 x 1 1/4 UNC CAPTIVE BOLTS and (5) 7/16 UNC TOP LOCK FLANGE NUTS. (See Table 11-1 for appropriate Torque) . Note : Use the correct holes designated for either the E350 or E450 chassis. See Figure 3-2. 6. Bolt the air spring to the suspension Arm using (1) 1/2 UNC JAM NUT. Make certain the air spring is not twisted or creased after tightening the nut. (See Table 11-1 for appropriate Torque) . Tighten the Arm bushing bolts and the Arm U-bolts AFTER the suspension has been installed and brought to Design Height, in Section 9.5. (See Table 11-1 for appropriate Torque) . 8. Install the new shock absorbers using the same orientation as factory, with factory and enclosed hardware. 9. IMPORTANT: Route the brake cable away from the air spring and any other moving components. It may need to be tied, or slightly repositioned in order to accommodate this. 4. PASSENGER SIDE DISASSEMBLY 1. Repeat Section 2 for the passenger’s side of the truck. 5. PASSENGER SIDE ASSEMBLY 1. Repeat Section 3 for the passenger’s side of the truck. Double-check all fasteners for proper torque. Check all clearance points and all alignments. See Figure 5-1 for details.

REPAIR PROCEDURE 1. Remove the door panel. Refer to section 20 of the 1996-00 Civic Service Manual. 2. Remove the armrest bracket, then pull down the plastic cover to gain access to the window regulator. 3. Carefully move the glass until you can see the glass mounting bolts, then loosen them. Slide the guide rearward, remove the glass from the guide, and carefully pull the glass out through the window slot. 4. Check the year and VIN. If the vehicle is a 1996 or 1997 within the affected VIN range, replace the window regulator. Go to step 5. If the vehicle is not a 1996 or 1997 within the affected VIN range, go to step 8. 5. Remove the two roller guide bolts and the two rear regulator mounting bolts; then remove the front regulator mounting bolts. 6. Disconnect the power window motor connector, and detach the harness clip (if applicable); then lift and remove the regulator through the opening in the door. 7. Install the new regulator in the door, then loosely install the two rear mounting bolts and the two roller guide bolts. Do not tighten the two front mounting bolts yet. Go to step 9. 8. Loosen the window regulator’s two rear mounting bolts, two front mounting bolts, and two roller guide bolts

1. Apply a force of 98 N (10 kgf, 22 Ibf), and measure the deflection between the A/C compressor and the crankshaft pulley. A/C Compressor Belt Used Belt: B16A2 engine 6.0 – 9.5 mm (0.24 – 0.37 in) 7.5 – 9.5 mm (0.30 – 0.37 in) 4.5 – 6.5 mm (0.18 – 0.26 in) 5.0 – 6.5 mm (0.20 – 0.26 in) Except B16A2 engine New Belt: B16A2 engine Except B16A2 engine Note these items when adjusting belt tension: If there are cracks or any damage evident on the belt, replace it with a new one. ” Used belt ” means a belt which has been used for five minutes or more. ” New belt ” means a belt which has been used for less than five minutes. 2. Loosen, the center nut of the idler pulley (SANDEN), or the pivot bolt of the idler pulley bracket and the lock nut of the adjusting bolt (DENSO). Turn the adjusting bolt to get proper belt tension. Retighten the center nut of the idler pulley (SANDEN), or the pivot bolt of the idler pulley bracket and the lock nut of the adjusting bolt (DENSO). Recheck the deflection of the A/C compressor belt. 3. 4. 5. Tension Gauge Method 1. Attach the special tool to the 4/C compressor belt as shown below, and measure the tension of the belt. A/C Compressor Belt Used Belt: B16A2 engine 390 – 540 N (40 – 55 kgf, 88 – 120 Ibf) Except B16A2 engine 340 – 490 N 135 – 50 kgf, 77 – 110 Ibf) New Belt: B16A2 engine 740 – 880 N (75 – 90 kgf, 170 – 200 Ibf) Except B16A2 engine 690 – 830 N (70 – 85 kgf, 150 – 190 Ibf) Note these items when adjusting belt tension: Follow the manufacturer’s instructions for the belt tension gauge. If there are cracks or any damage evident on the belt, replace it with a new one. ” Used belt ” means a belt which has been used for five minutes or more. ” New belt ” means a belt which has been used for less than five minutes. 2. Removal Removal Raise and support front of vehicle. 1. Support engine. 2. Remove: RH front wheel. Inner wing panel. Engine mounting and bracket. Auxiliary drive belt(s). Cylinder head cover. Timing belt upper cover [1] . 3. Turn crankshaft clockwise to TDC on No.1 cylinder. Ensure crankshaft pulley timing mark aligned [2] . 4. Check hole in camshaft sprocket aligned with mark on camshaft bearing cap [3] . 5. If not: Turn crankshaft one turn clockwise. 6. Remove: Crankshaft pulley bolt [4] . Use tool Nos.09213-14010 & 09330-00021. Crankshaft pulley [5] . Use tool No.09213-31021. Timing belt lower cover [6] . 7. Temporarily fit crankshaft pulley bolt [4] . 8. Ensure timing marks aligned [3] & [7] . 9. Slacken tensioner bolt [8] . Move tensioner away from belt and lightly tighten bolt. 10. Remove: Timing belt. Tensioner pulley and spring [9] & [10] . 11. Installation Installation Check tensioner pulley for smooth operation [9] . 1. Check free length of tensioner spring is 38,4 mm [10] . 2. Fit tensioner and spring. Ensure spring is connected correctly. 3. Push tensioner to left and lightly tighten bolt [8] . 4. Ensure timing marks aligned [3] & [7] . 5. Fit timing belt in anti-clockwise direction, starting at crankshaft sprocket. Ensure belt is taut between sprockets. 6. Slacken tensioner bolt [8] . 7. Turn crankshaft two turns clockwise to TDC on No.1 cylinder. Ensure timing marks aligned [3] & [7] . 8. If not: Repeat installation and tensioning procedures. 9. Tighten tensioner bolt [8] . Tightening torque: 19 Nm. 10. Remove crankshaft pulley bolt [4] . 11. Install: Timing belt lower cover [6] . Crankshaft pulley [5] . 12. Install components in reverse order of removal. 13. Tighten crankshaft pulley bolt [4] . Tightening torque: 152 Nm. Use tool Nos.09213-14010 & 09330-00021. 14.

INSPECTION When inspecting serpentine drive belts, small cracks that run across the ribbed surface of the belt from rib to rib are considered normal. If the the cracks are running along the rib (rather across), this is not normal and the belt(s) must be replaced. ADJUSTMENT It is not necessary to adjust belt tension on the 5.2L or 5.9L engines and on the 2.5L and 4.0L engines (without power steering). These engines are equipped with an automatic tensioner. The tensioner maintains correct tension at all times. 2.5L and 4.0L Engines With Power Steering See Figures 1, 2, 3 and 4 If the vehicle is not equipped with power steering, it will be equipped with an idler pulley. If equipped with an idler pulley, refer to and follow the 5.2L/5.9L belt removal and installation procedure. Loosen the pump upper pivot bolt, lower locknut and pump adjusting bolt using a ratchet and 13mm socket or a 13mm box wrench. 1. Use a belt tension gauge placed in the middle of the belt being tested. Proper tension for a new belt is 180-200 lbs. (800-900 N) and 140-160 lbs. (623-712 N) for a used belt. 2. Tighten the pump adjusting bolt to achieve proper tension and recheck the belt tension. 3. Loosen the pump upper pivot bolt, lower locknut and the pump adjusting bolt using a ratchet and 13mm socket or a 13mm box wrench. 2. Remove the belt. 3. To install: Install the belt. 4. Tighten the pump adjusting bolt to achieve proper tension. 5. Install the pump rear mounting bolts, pivot bolt and locknut. Tighten the bolts to 20. ft. lbs. (27 Nm). 6. Check the belt for proper tension. If tension is incorrect, refer to the adjustment procedure in this section. 7. 5.2L and 5.9L Engines See Figures 8, 9 and 10

Disassembly – Left Side 1. Disconnect negative cable from battery. 2. Use penetrating oil on all nuts and bolts to be removed. This will prevent the possibility of broken or stripped nuts and bolts. 3. Remove air cleaner system (note position of line and hose connections). 4. Disconnect spark plug wires. 5. Disconnect temperature sensor wire. 6. Remove EGR fitting. 7. Remove bolts and exhaust manifold. Disassembly – Right Side 1. Remove air cleaner box. 2. Disconnect spark plug wires. 3. Remove dipstick and dipstick tube. 4. Remove bolts and exhaust manifold. 5. Clean exhaust flange surfaces on both cylinder heads at this time. DISASSEMBLY – CROSSOVER PIPE 1. Raise vehicle and support with jackstands. 2. Disconnect and remove 02 sensors (2), being careful not to rupture or destroy the unit. WARNING: Do not clean this unit in any cleaning solvent and do not damage wire. 3. Between left and right side of the catalytic converter is a 3-bolt flange with gasket. From the front face of flange, measure out 15″ towards front of truck and cut stock exhaust pipes. Remove exhaust pipes from vehicle. NOTE: Before cutting pipes, measure the height of the converter from the bottom of the floor board for when you install new exhaust pipes you can maintain same distance. •ASSEMBLY – LEFT SIDE 1. Install T.E.S. flange gasket and one 3/8″-16 x 1″ bolt, lock washer, and thick flat washer at rearmost bolt hole (leave bolt loose enough to accept T.E.S.). 2. Install left side T.E.S. manifold from bottom side 3. Install all bolts and washers and tighten. Use thick flat washers on slotted holes. 4. Reinstall spark plugs. 5. Replace original equipment spark plug ends on cylinders #3 and #5 with 60° connectors and boots provided in kit. 6. Re-connect spark plug wires on left side. 7. Re-install temperature sensor wire to temperature sensor. ASSEMBLY – RIGHT SIDE 1. Install T.E.S. flange gasket and one 3/8″-16 x 1″ bolt, lock washer and thick flat washers at rearmost bolt hole (leave bolt loose enough to accept T.E.S.). 2. Install right side T.E.S. manifold from top side. Now install dipstick tube. 3. Install remaining bolts and lock washers. 4. Align all parts and tighten all right side bolts at this time. 5. Replace original equipment spark plug ends on cylinders #4, #6 and #8 with 60° connectors and boots provided in kit. 6. Re-connect right side spark plug wires. 7. To prevent contact with the hot T.E.S. tubing, use nylon tie wrap (supplied) to secure the heater hose to the a.c. dryer. 8. Re-install air cleaner box. CROSSOVER PIPE ASSEMBLY 1. With catalytic converters in their natural position, install and bolt exhaust extension pipes to header collectors using 3/8″ – 16″ x 2 1/2″ hex bolts, 3/8″ flat washers, 3/8″ lock washers and 3/8 hex nuts. Use the 3″ donut provided in kit. 2. Check alignment of pipes to the catalytic converter, secure bolts. 3. With everything in place, tack weld exhaust pipes to catalytic assembly. 4. Unbolt whole exhaust assembly from vehicle and let it hang. Complete weld around pipes. 5. Bolt assembly back in vehicle and check for clearance. 6. Re-install 02 sensors. Use anti-seize on threads of sensor. Route wires clear of exhaust system. 7. Lower vehicle to ground

Removal Procedure 1. Disconnect the negative battery cable. 2. Remove the floor console. 3. Remove the sun sensor and the automatic temperature controls assembly. 4. Remove the tweeter speakers and the stereo cassette AM/FM radio. Refer to Section 9F, Audio Systems. 5. Remove the screws and the instrument panel storage compartment. 6. Remove the instrument cluster dimmer switch assembly. 7. Remove the instrument cluster. 8. Remove the chime module. 9. Remove the kick panels. 10. Remove the glove box. 11. Remove the screws and the glove box housing. 12. Disconnect the glove box housing electrical connectors. 13. Remove the knee bolster. 14. Remove the nuts and the bolts securing the steering column. 2002 Daewoo Leganza SE L4-2.2L DOHC D-TEC MFI Page 2 15. Disconnect the steering column electrical connectors. 16. Lower the steering column. 17. Remove the screw behind the stereo cassette AM/FM radio. 18. Remove the screw securing the instrument panel to the heater air distributor case. 19. Remove the bolts and the glove box brace. 2002 Daewoo Leganza SE L4-2.2L DOHC D-TEC MFI Page 3 20. Remove the instrument panel screw behind the glove box brace. 21. Remove the instrument panel bolts below the windshield. 22. Remove the bolts securing the bottom of the instrument panel to the floor. 23. Remove the bolts securing the sides of the instrument panel to the body. 2002 Daewoo Leganza SE L4-2.2L DOHC D-TEC MFI Page 4 24. Disconnect the instrument panel electrical connectors. 25. Remove the instrument panel. Installation Procedure 1. Position the instrument panel in the vehicle. 2. Connect the instrument panel electrical connectors. NOTE: Dissimilar metals in direct contact with each other may corrode rapidly. Make sure to use the correct fasteners to prevent premature corrosion. 3. Install the bolts securing the sides of the instrument panel to the body. Tighten Tighten the instrument panel-to-body bolts to 22 N.m (16 lb-ft) . 4. Install the bolts securing the bottom of the instrument panel to the floor. Tighten Tighten the instrument panel-to-floor bolts to 22 N.m (16 lb-ft) .
