2001 Dodge Durango BLOWER MOTOR RELAYS REPAIR MANUAL

BLOWER MOTOR RESISTOR 1. Disconnect negative battery cable. Disconnect blower motor resistor harness connector. Using DVOM, check for continuity between all blower motor resistor terminals. If continuity exists between all terminals, go to next step. If continuity does not exist between all terminals, replace faulty blower motor resistor. 2. Check for open or short in circuits between blower motor resistor and heater control panel. Also check for open or short in wire between blower motor resistor and blower motor. BLOWER MOTOR SWITCH 2000 Dakota, 2000 Durango & 2000-01 Ram Pickup 1. Remove Power Distribution Center (PDC) cover. Using DVOM, check for battery voltage at PDC fuse No. 5 (40-amp) on Dakota and Durango; PDC fuse No. 12 (40-amp) on Ram Pickup. If battery voltage exists, go to next step. If battery voltage does not exist, check for open in Red wire between battery and underhood PDC. If Red wire is okay, replace underhood PDC. 2. Disconnect negative battery cable. Remove heater control panel. See HEATER CONTROL PANEL under REMOVAL & INSTALLATION. Disconnect heater control panel cable, electrical and vacuum connectors as necessary. Using DVOM, check for continuity between heater control panel harness connector terminal No. 7 (Black wire on Dakota and Durango; Black/Orange on Ram Pickup) and ground. See Fig. 5 . If continuity exists, go to step 4 . 3. If continuity does not exist, repair open in Black wire or Black/Orange wire between heater control panel 2001 Dodge Durango 2000-01 HEATER SYSTEMS’ ‘RWD Trucks & Vans harness connector terminal No. 7 and ground connector located at lower right corner of instrument panel (Dakota and Durango) or behind center of instrument panel (Ram Pickup). 4. Place heater mode control knob to any position except OFF. Using DVOM, check for continuity between heater control panel terminal No. 7 and terminals No. 3, 4, 5 and 6 while rotating blower motor switch. See Fig. 5 . 5. If continuity does not exist at any terminal, replace faulty heater control panel. If continuity exists as specified, check for open in circuits between heater control panel and blower motor resistor. Also check for an open in circuit between heater control panel and blower motor. Disconnect negative battery cable. Remove heater control panel. See HEATER CONTROL PANEL under REMOVAL & INSTALLATION. Disconnect heater control panel harness connectors. Using DVOM, check for continuity between heater control panel C3 harness connector terminal “C” (Black wire) and ground. See Fig. 6 . If continuity exists, go to next step. If continuity does not exist, repair open in Black wire between heater control panel and ground connector located at lower right of steering column. 2. Place heater mode control selector to any position, except OFF. Using DVOM, check for continuity between appropriate terminals of heater control panel, for C3 connector terminals “B” (Violet wire) and “C” (Black wire). If continuity exists through heater control panel, go to next step. If continuity does not exist, replace faulty heater control panel assembly. 3. Using DVOM, check for continuity between heater control panel C3 connector terminal “B” (Violet wire) and C1 connector terminal “E” (Violet wire). See Fig. 6 . If continuity exists, go to next step. If continuity does not exist, repair open in Violet wire between heater control panel C3 and C1 connectors.

HEATER CORE Removal Procedure 1. Remove the heater/vent module. Refer to HEATER/VENT MODULE . 2. Remove the heater core access cover screws. Fig. 14: Identifying Heater Core Access Cover & Screws Courtesy of GENERAL MOTORS CORP. 3. Remove the heater core access cover. 4. Remove the heater core from the heater/vent module. Install the heater core to the heater/vent module Fig. 16: Identifying Heater Core Courtesy of GENERAL MOTORS CORP. 2. Install the heater core access cover. Tighten Tighten the heater core access cover screws to 1.9 N.m (17 lb in). NOTE: Use the correct fastener in the correct location. Replacement fasteners must be the correct part number for that application. Fasteners requiring replacement or fasteners requiring the use of thread locking compound or sealant are identified in the service procedure. Do not use paints, lubricants, or corrosion inhibitors on fasteners or fastener joint surfaces unless specified. These coatings affect fastener torque and joint clamping force and may damage the fastener. Use the correct tightening sequence and specifications when installing fasteners in order to avoid damage to parts and systems.

This bracket kit fits the 2001-10 Toyota Highlander. For the ’01-’07 Toyota Highlander, follow the instructions below. For ’08-’10 Toyota Highlander instructions, see the separate section included in these instructions. Important: please use all supplied bolts and parts and read all instructions carefully before beginning this installation. The majority of questions you may have can be answered within the text, and proper installation will ensure safe and secure travel. Now, begin the installation. Fig.C Fig.D Fig.E 1. Start by removing four plastic fasteners that attach the grille to the core support (Fig.C). 2. Once all the fasteners are removed, squeeze and push out a square plastic clip fastener for the grille, located between the headlight housing and the radiator support frame on each side. 3. Pull back the grille and remove the Phillips screw that attaches the fascia to the hood latch support (Fig.D). 4. On each side, remove three plastic fasteners: two of the plastic fasteners are attaching the fender liner to the fascia (Fig.E); the other plastic fastener is attaching the fender liner to the frame rail (Fig.F) 5. Remove ten 10mm (head) bolts (Fig.G) and two plastic fasteners (Fig.H) attaching the lower splash shield to the fascia and the sub frame. 6. On both sides, pull back the fender liner and remove one 10mm screw attaching the corner of the fascia to the fender (Fig.I). Remove the foam shock absorption core by pulling forward (Fig. L). Note: this will not be reinstalled. Retain the foam shock absorption core and attachment hardware so that it can be replaced if the bracket is ever removed. 10. Remove six 14mm (head) bolts to remove the bumper core (Fig.M). Note: this will not be reinstalled. Retain the bumper core and attachment hardware so that it can be replaced if the bracket is ever removed. 11. Remove the alignment studs at the end of each frame rail (Fig.N). 12. Now, place the main receiver brace into the ends of the frame rails (Fig.O). 13. Bolt the main receiver brace into place using the three supplied 10mm x 1.25 x 35mm bolts, flat washers and lock washers (Fig.P). Repeat for the other side. Tighten to the torque specifications listed at the end of these instructions.

ADJUSTMENTS WINDOWS Remove door trim panel. See DOOR TRIM PANEL under REMOVAL & INSTALLATION. Loosen bolts holding window to regulator. Raise window fully, seating window in frame. Tighten bolts. Install door trim panel. TROUBLE SHOOTING POWER WINDOWS On Dakota, inspect circuit breaker No. 20 (20-amp) in junction block. On Durango inspect circuit breaker No. 21 (25-amp) in junction block. On all models, junction block is located on left end of instrument panel. Inspect fuse No. 9 (40-amp on Dakota, 50-amp on Durango) in Power Distribution Center (PDC). PDC is located in left front corner of engine compartment. Inspect power window system ground circuit. See WIRING DIAGRAMS . SYSTEM TESTS ALL WINDOWS INOPERATIVE Dakota 1. Check circuit breaker for power window system. See TROUBLE SHOOTING . Replace circuit breaker as necessary. If circuit breaker is okay, go to next step. 2. Disconnect negative battery cable. Remove driver’s front power window switch. See POWER WINDOW SWITCH under REMOVAL & INSTALLATION. Check for continuity between ground and terminal No. 3 (Black wire) at driver power window switch wiring harness connector. If continuity exists, go to next step. See WIRING DIAGRAMS . 3. Connect negative battery cable. Turn ignition on. Measure voltage between ground and terminal No. 5 (Tan wire) at driver’s power window switch wiring harness connector. If battery voltage is present, check driver power window switch. See POWER WINDOW SWITCH under COMPONENT TESTS. If battery voltage is not present, repair open Tan wire between driver power window switch connector and ignition switch. See WIRING DIAGRAMS . See POWER DISTRIBUTION article in WIRING DIAGRAMS. Durango 1. Check circuit breaker for power window system. See TROUBLE SHOOTING . Replace circuit breaker as necessary. If circuit breaker is okay, go to next step. 2. 2001 Toyota Highlander Sport Utility PRELIMINARY: Disconnect the negative battery cable. ANTENNA: The factory antenna is located atop the right front fender panel. RADIO REMOVAL AND IN-DASH INSTALLATION: Note: The factory radio provision is for a Double ISO/DIN style radio. An installation kit is required when installing an aftermarket stereo. 1. Using panel removal tool carefully pry off radio bezel. 2. Extract (6) 10 mm bolts securing radio and climate controls in dash, disconnect and remove. 3. Extract (8) Iso screws securing radio to bracket. 4. Extract (2) Philips screws securing bracket to bezel, pull away and remove radio. FRONT DOOR SPEAKER INSTALLATION: Note: The factory speaker provision is for a 1 ½” tweeter and a 6 ½” 3-Hole speaker mounted to a factory speaker adapter. 1. Remove screw cover from door opener cup and exract (1) Philips head screw, pry bezel out then forward to remove. 2. Remove inside mirror cover. 3. Pry out door cup and extract (1) Philips screw from beneath. 4. Exract (1) plastic fastener from front top portion of door. 5. Pry off door panel, pull away, disconnect, and remove. 6. Extract (3) 10 mm bolts securing speaker, pull away, disconnect, and remove. REAR DOOR SPEAKER INSTALLATION: Note: The factory speaker provision is for a 5 ¼” 3-Hole speaker mounted in a factory speaker adapter. 1. Remove screw cover from door opener cup and extract (1) Philips head screw, pry bezel out then forward to remove. 2. Pry out door cup and extract (1) Philips screw from beneath. 3. Pry off door panel, pull away, disconnect and remove. 4. Extract (3) 10 mm bolts securing speaker , pull away, disconnect, and remove

INSTALLATION INSTRUCTIONS DISASSEMBLY 1. Disconnect negative battery cable. 2. Unbolt exhaust pipes from manifolds. RIGHT SIDE 1. Disconnect and remove spark plug wires. 2. Unbolt and remove dipstick tube. 3. Unbolt and remove manifold from top. 4. Install flange gasket and header from top. Install header bolts, lock washers, and thick flat washers supplied. Note: Ensure proper alignment on slotted holes of port flange and only snug bolts at this time. 5. Re-install spark plug wires. 6. Re-install dipstick tube. 7. Some models may require the aluminum heat shield under the A/C receiver dryer to be re-positioned, adjusted or bent to gain some clearance between header and heat shield. LEFT SIDE 1. Disconnect and remove spark plug wires. 2. Unbolt and remove manifold. 3. Install flange gasket and header from top. Install header bolts, lock washers, and thick flat washers supplied, ensure proper alignment and only snug bolts at this time. IMPORTANT NOTE: Proper installation is the responsibility of the installer. Improper installation will void warranty and may result in poor performance and engine or vehicle damage.

Using supplied hardware, re-attach the factory exhaust pipes to the headers and tighten bolts evenly to ensure a tight seal. ( Note: The 7/16 x 2 bolts are to be used on 4.8L, 5.3L, & some 6.0L V8s. The 7/16 x 1 ¾ are for the left side of 4.8L & 5.3L V8s, and on the 6.0L V8 that do not have OEdonut gaskets. 3. After the factory exhaust pipes have been tightened to the collector flange of the header, tighten the port flange bolts to recommended factoryspecifications. FINAL INSPECTION 1. Check all lines (hydraulic, vacuum, air conditioning and fuel) to ensure there is adequate clearance to headers. 2. Re-connect battery. 3. At this point, it is a good idea to look everything over and make sure that nothing was missed in assembly. 4. Start vehicle and bring up to normal operating temperature. Check for possible leaks. 5. Turn engine off and let cool. Tighten all bolts again. Note: Thick washers are to be used on slotted holes of port flange. 4. Re-install spark plug wires. Note: Due to production tolerance, it may be necessary to bend the motor mount heat shield for better clearance. ASSEMBLY OF EXHAUST PIPE Note: Some 2007 model year vehicles will have a donut gasket on the right side OE exhaust manifold. If your vehicle has that donut gasket, it will be re-used with your shorty headers (see below). This system comes with 2 exhaust crush rings. On 2001- 2006 4.8L & 5.3L V8s, one will be used on the left side collector. On 2001-2006 6.0L vehicles will use one on the left side and one on the right side to replace factory-installed crush rings. 1. On 4.8L, 5.3L, &6.0L V8s with donut gasket – Remove the donut gasket from right side exhaust manifold. Using a pair of pliers, remove the retaining ring from the donut gasket and place the donut gasket in flare of factory exhaust pipe.

Front Bumper Installation – TOYOTA FJ CRUISER Step 1 Very Important Before beginning installation, assure that vehicle has been pulled forward into work-area with the wheels straight and that the ground is level. The clearances around the FJ bumper are critical to proper installation and fitment. Moving vehicle with wheels turned causes slight frame twist preventing ease of removal of OE bumper and installation of new bumper without issue. Make sure you have plenty of room to work around front of vehicle. Open the hood at this time, you will need to see down through the inner-body core-support while removing your OE bumper and installing your Body Armor FJ Bumper. Step 2 a. Unpack bumper using staple puller to remove staples. Save all packing materials and take care not to tear cartons. b. Remove hardware and misc.parts. Check parts/hardware list to confirm all parts and necessary hardware are included. c. It’s a good idea to spray all OE attaching hardware at this time with penetrating oil before beginning removal of OE bumper. This will ease removal as well as to help assure that none of the bolts’ / nuts’ threads are damaged during removal. Use extra caution when working with the bumper mounting studs & nuts. Step 3Prep bumper for install: You may install your auxilary lights in the light pockets. The light tab is slotted to allow for adjustment for adjustment for light grilles. You may also attach a second set of lights on the top deck . Also attach the grill guard at this time. Step 4 a. Begin removing OE bumper following instructions and photos on the following page for detailed descriptions and references. When done, proceed to Step 4 here. Step 5 a. If equipped, remove OE chassis skid plate and set aside for install after new bumper is installed. Save OE hardware to re-install the skid plate once new bumper is installed (3 upper bolts and 2 lower bolts, lowers have spacers between frame & skid plate). b. Remove the (3) outer hold-down hex nuts holding bumper to frame-caps on both passenger and driver sides. Un-clip the outer ends of the bumper from the outer bumper support clips (see Photo 5 on following page) by pulling bumper fascia down and out of clip on driver and passenger sides. Next, while a helper holds the bumper in place, loosen and remove the inner hold-down hex nuts on both passenger and driver sides. Reference Photo 1 on the last page for stud locations. The bumper should now slide off the front of the locating / mounting studs in the frame-caps. Remove slowly prevent paint damage. Save hold-down nuts. c. Remove the outer bumper support clips from both driver and passenger sides (see Photo 5 on following page) Step 6 a. If you bought a winch, skip to Step 6b. If you did not purchase a winch, you can mount the winch cover plate / lower bumper fascia, and fairlead slot cover plate to the bumper now, using (6) 3/8″ x 1″ bolts with (2) flat washers, (1) lock washer, and (1) hex nut on each bolt. See photos 4 & 5 on the last page for reference. b. If you purchased a winch for your FJ, now is the time to mount it in the bumper. The winch will bolt down using the fairlead mounting bracket and 10mm bolts to secure winch & fairlead bracket to bumper. The roller fairlead bolts to the fairlead bracket using the 1/2″ hex nuts supplied. See photo 3 on the last page for reference. Be sure to mount with the correct side of winch to passenger side for solenoid pack installation / clearance. Once the winch is bolted in, you can mount the winch cover plate / lower bumper fascia to the bottom of the bumper using (4) of the 3/8″ x 1″ bolts with (2) flat washers, (1) lock washer and (1) hex nut on each bolt. If you purchased lights, mount them to the light tabs. It the lights have a protective grille you should be able. to use the cover. Important: Follow winch mfr’s directions for cable to winch / solenoid / battery connections. Use caution to assure clearance of any and all bumper / winch / mounting surfaces at all cable end connections. Coil cables and lay in winch mount plate to protect against damage while installing bumper onto vehicle. Place coiled cables in winch mount plate to assure no interference with the radiator, a/c line and / or inner body core support during bumper installation. Cables to be run in Step 7. Step 7 Along with your helper, one person on each side, guide your Body Armor FJ Bumper onto the the frame-cap mounting studs. Use caution guiding the bumper on slowly and evenly to prevent paint damage. Locating / mounting studs and bumper mounting plates can be seen down through inner-body core support while guiding bumper into place. Make sure the bumper does not contact grill or fascia while installing bumper as this can cause paint damage. While you or your helper hold the bumper in place, thread the OE hold-down nuts onto mounting studs to hold the bumper in place, hand tighten at this time. Step 8 Confirm bumper is even side-to-side, torque hold-down nuts to 80 ft.lbs. Again confirm bumper is even and there are no clearance issues between the bumper and any part of the body and / or inner-body core-support. You can now run the winch cables through the inner-body core support to the battery. If you purchased a set of lights to be used with your bumper, you can now wire them up, please follow the detailed light manufacturer instructions. **Body Armor is not responsible for any issues with respect to the wiring, operation or warranties to the lights Step 9 a. Fit the wheel well inner-liner end-caps to the bottom of the bumper at each corner and bolt up with supplied 1/4″ x .75″ phillips- head machine screws, (2) each side, into drilled / threaded holes in bottom corners of bumper. See photos 6 & 7 on the last page. b. Next, using the OE hardware and spacers, re-install your chassis skidplate, making sure it’s straight before tightening. c. Using the (2) remaining 1/4″ x .75″ phillips-head machine screws, mount your license plate to threaded holes in the bumper face. d. Re-install the grill by snapping onto clips and using the OE push-pins and screws to hold down in OE locations. ** trimming off the front inner fender is a customer option, it is not required. We recommend you check the torque of all bolts after about two weeks, and after every off-road / trail run thereafter to assure tightness

1. Disconnect battery ground cable (14301) . 2. Remove two console armrest mounting access covers (047A62) at rear of console panel (045A36) (snaps out) to gain access to armrest retaining bolts. 3. Remove four armrest-to-floor bracket retaining bolts and remove armrest assembly (snaps out of console). 4. Remove console panel gear shift plate (044G24) (snaps out). On vehicles equipped with manual transmissions, shift boot is attached to bottom of finish panel. Remove shift knob and slide boot and console panel gear shift plate up shift lever to remove. 5. To remove top finish panel position emergency brake lever in the UP position. Remove four retaining screws and lift top finish panel up. Disconnect necessary wire connectors. 6. Remove two console-to-rear floor bracket retaining screws. 7. Insert a small screwdriver into two notches at bottom of front upper finish panel and snap out. 8. If the vehicle has a radio chassis (18806) , the radio chassis must be removed. Refer to Section 15-01 . If the vehicle doesn’t have a radio chassis , use a small screwdriver and pry radio cover finish panel out of console. 9. Flex glove compartment bin tabs inward. Drop down glove compartment (06010) assembly. Remove two console-to-instrument panel retaining screws. 10. Remove four console bracket retaining screws. Remove console panel from vehicle. 11. Remove three bolts retaining steering column opening cover (3A673) and reinforcement panel. Remove cover. 12. Remove steering column opening reinforcement by removing two bolts. 13. Remove two bolts retaining steering column opening reinforcement and remove reinforcement. 14. Remove six steering column retaining nuts (two retaining the hood release mechanism and four retaining column to lower brake pedal support). Lower steering column to floor. 15. Remove upper and lower steering column shrouds (3530) and disconnect wiring from turn signal and windshield wiper switch (13K359) . 16. Remove steering column through bolt and nut on engine compartment side of cowl panel. Remove steering column from vehicle. 17. Remove brake pedal support nut. 18. Snap out instrument panel defroster opening grille (044E82) . 19. Remove screws from speaker covers. Snap out speaker covers. 20. Remove front screws retaining RH and LH scuff plates at cowl side trim panels. 21. Remove RH and LH cowl side trim panels. 22. Disconnect wiring at RH cowl side. 23. Remove cowl side retaining bolts (one each side) . 24. Remove five cowl top screws attachments. 25. Gently pull instrument panel (04320) away from RH side of cowl panel. Disconnect speedometer cable, air conditioning controls and wire connectors. 26. Place a drain pan or suitable container under the heater water hose connections at the cowl panel. 27. Disconnect heater water hoses (18472) from heater core tubes and plug heater water hoses with suitable 5/8-inch and 3/4-inch plugs. Cap heater core tubes to prevent coolant loss from heater core (18476) during removal of heater case. 28. Remove screw retaining A/C evaporator case support bracket (19A639) to cowl top panel. 29. Disconnect vacuum supply supply hose (black) from A/C vacuum supply in engine compartment.
