Manual A/C REMOVAL PROCEDURE CAUTION: Refer to Battery Disconnect Caution in Service Precautions. 1. Disconnect the negative battery cable. 2. Remove the right side instrument panel sound insulator. 3. Remove the instrument panel storage compartment. 4. Disconnect the passenger side SIR. 5. Remove the lower right instrument panel mounting bolt. 6. Remove the left and right front speaker grilles. 7. Remove the center instrument panel sound insulator. 8. Remove the left side instrument panel sound insulator. 9. Disconnect the park brake release cable. 10. Remove the knee bolster. 11. Remove the lower left instrument panel mounting bolt. 12. Remove the BCM. 13. Disconnect the driver side SIR. 14. Remove the instrument panel cluster. 15. Remove the radio. 16. Remove the HVAC control assembly. 17. Remove the steering column retaining retaining nuts. 18. Lower the steering column. 19. Remove the instrument panel carrier. 20. Remove the left and right cowl vent grille panels. 21. Disconnect the underhood lamp electrical connector, if equipped. 22. Remove the hood. 23. Remove the VCM. 24. Remove the coolant recovery tank. 25. Remove the heater hoses. 26. Disconnect the electrical connectors from the grille mounted lamps. 27. Remove the right front headlamp assembly. 28. Remove the front bumper. 29. Remove the right wheelhouse panel. 30. Disconnect the radio antenna cable. 31. Disconnect the electrical connector for the horn. 32. Remove the right fender. 33. Remove the evaporator case heat shield, if equipped. 34. Remove the blower motor resistor. 35. Remove the evaporator case bolts and screws. 36. Remove the accumulator. 37. Remove the condenser to the evaporator line fitting. 38. Remove the bolts which retain the evaporator case to the bulkhead. 39. Pull back lightly on the heater case to remove the evaporator case. 40. Remove the evaporator case retaining screws. 41. Disassemble the evaporator case sections, and remove the evaporator core. NOTE: If replacing the evaporator core, remove the expansion (orofice) tube and install it into the new core. INSTALLATION PROCEDURE 1. Install the evaporator core. 2. Assemble the evaporator case sections. 3. Install the evaporator case retaining screws. Tighten to 2.5 N.m (24 in lb) . 4. Install the evaporator core assembly to the vehicle. 5. Install the bolts which retain the evaporator case to the bulkhead. Tighten the bolts to 4.5 N.m (40 lb in) . 6. Install the condenser to the evaporator line fitting. 7. Install the accumulator. 1998 Chevy Truck S10/T10 Blazer 2WD 8. Install the evaporator case bolts and screws. Tighten to 2.5 N.m (24 In in) . 9. Install the blower motor resistor. 10. Install the evaporator case heat shield, if equipped. 11. Install the right fender. 12. Connect the electrical connector for the horn. 13. Install the radio antenna cable. 14. Install the right wheelhouse panel. 15. Install the front bumper. 16. Install the right front headlamp assembly. 17. Connect the electrical connectors to the grille mounted lamps. 18. Install the heater hoses. 19. Install the coolant recovery tank. 20. Install the VCM. 21. Install the hood. 22. Connect the underhood lamp electrical connector, if equipped. 23. Install the left and right cowl vent grille panels. 24. Install the instrument panel carrier. 25. Reposition the the steering column, and install the steering column retaining nuts. 26. Install the HVAC control assembly. 27. Install the radio. 28. Install the instrument panel cluster. 29. Connect the driver side SIR. 30. Install the BCM. 31. Install the lower left instrument panel mounting bolt. 32. Install the knee bolster. 33. Connect the park brake release cable. 34. Install the left side instrument panel sound insulator. 35. Install the center instrument panel sound insulator. 36. Install the left and right front speaker grilles. 37. Install the lower right instrument panel mounting bolt. 38. Connect the passenger side SIR. 39. Install the instrument panel storage compartment. 40. Install the right side instrument panel sound insulator. 41. Connect the negative battery cable. 42. Inspect the system for leaks.

BLOWER MOTOR RESISTOR 1. Disconnect negative battery cable. Disconnect blower motor resistor harness connector. Using DVOM, check for continuity between all blower motor resistor terminals. If continuity exists between all terminals, go to next step. If continuity does not exist between all terminals, replace faulty blower motor resistor. 2. Check for open or short in circuits between blower motor resistor and heater control panel. Also check for open or short in wire between blower motor resistor and blower motor. BLOWER MOTOR SWITCH 2000 Dakota, 2000 Durango & 2000-01 Ram Pickup 1. Remove Power Distribution Center (PDC) cover. Using DVOM, check for battery voltage at PDC fuse No. 5 (40-amp) on Dakota and Durango; PDC fuse No. 12 (40-amp) on Ram Pickup. If battery voltage exists, go to next step. If battery voltage does not exist, check for open in Red wire between battery and underhood PDC. If Red wire is okay, replace underhood PDC. 2. Disconnect negative battery cable. Remove heater control panel. See HEATER CONTROL PANEL under REMOVAL & INSTALLATION. Disconnect heater control panel cable, electrical and vacuum connectors as necessary. Using DVOM, check for continuity between heater control panel harness connector terminal No. 7 (Black wire on Dakota and Durango; Black/Orange on Ram Pickup) and ground. See Fig. 5 . If continuity exists, go to step 4 . 3. If continuity does not exist, repair open in Black wire or Black/Orange wire between heater control panel 2001 Dodge Durango 2000-01 HEATER SYSTEMS’ ‘RWD Trucks & Vans harness connector terminal No. 7 and ground connector located at lower right corner of instrument panel (Dakota and Durango) or behind center of instrument panel (Ram Pickup). 4. Place heater mode control knob to any position except OFF. Using DVOM, check for continuity between heater control panel terminal No. 7 and terminals No. 3, 4, 5 and 6 while rotating blower motor switch. See Fig. 5 . 5. If continuity does not exist at any terminal, replace faulty heater control panel. If continuity exists as specified, check for open in circuits between heater control panel and blower motor resistor. Also check for an open in circuit between heater control panel and blower motor. Disconnect negative battery cable. Remove heater control panel. See HEATER CONTROL PANEL under REMOVAL & INSTALLATION. Disconnect heater control panel harness connectors. Using DVOM, check for continuity between heater control panel C3 harness connector terminal “C” (Black wire) and ground. See Fig. 6 . If continuity exists, go to next step. If continuity does not exist, repair open in Black wire between heater control panel and ground connector located at lower right of steering column. 2. Place heater mode control selector to any position, except OFF. Using DVOM, check for continuity between appropriate terminals of heater control panel, for C3 connector terminals “B” (Violet wire) and “C” (Black wire). If continuity exists through heater control panel, go to next step. If continuity does not exist, replace faulty heater control panel assembly. 3. Using DVOM, check for continuity between heater control panel C3 connector terminal “B” (Violet wire) and C1 connector terminal “E” (Violet wire). See Fig. 6 . If continuity exists, go to next step. If continuity does not exist, repair open in Violet wire between heater control panel C3 and C1 connectors.

HEATER CORE Removal Procedure 1. Remove the heater/vent module. Refer to HEATER/VENT MODULE . 2. Remove the heater core access cover screws. Tighten Tighten the heater core access cover screws to 1.9 N.m (17 lb in). NOTE: Use the correct fastener in the correct location. Replacement fasteners must be the correct part number for that application. Fasteners requiring replacement or fasteners requiring the use of thread locking compound or sealant are identified in the service procedure. Do not use paints, lubricants, or corrosion inhibitors on fasteners or fastener joint surfaces unless specified. These coatings affect fastener torque and joint clamping force and may damage the fastener. Use the correct tightening sequence and specifications when installing fasteners in order to avoid damage to parts and systems.

Wheel Hub Removal All vehicles 1. Remove the wheel and tire assembly. For additional information, refer to Section 204-04 . 2. NOTE: Caliper is removed for clarity. Position aside the front disc brake caliper and anchor plate (2B292). 1. Remove the two front disc brake caliper anchor plate bolts. 2. Remove the front disc brake caliper anchor plate and position aside. 3. NOTE: Carry out this step for F-250 and F-350 4×4 SRW vehicles. Remove the rotor. 4. NOTE: Carry out this step for DRW vehicles. NOTE: If excessive force must be used during brake rotor removal, the brake rotors should be checked for lateral runout prior to installation. For additional information, refer to Section 206-00 . Remove the eight hub extender nuts, the hub plate and the rotor. 1. Remove the eight hub plate nuts. 2. Remove the hub plate. 3. Remove the rotor. 5. Remove the hub lock. 1. Remove the retainer ring. 2. Pull outward and remove the hub lock. 6. Remove the axle shaft thrust washers. 1. Remove the snap ring. 2. Remove the three thrust washers. Vehicles equipped with ABS 7. sensor from the bearing. Disconnect the ABS wheel sensor harness. 1. Disconnect the connector. 2. Disconnect the harness routing clips. All vehicles 8. NOTE: The wheel hub and bearing is a slip fit design and should not require a puller to remove it. Remove the wheel hub and bearing. 1. Remove the four lock nuts. 2. Remove the wheel hub and bearing 9. If necessary, remove the brake disc shield. Vehicles with ABS 10. If necessary, remove the bolt and the ABS sensor. All vehicles 11. NOTE: If necessary, position the hub in a soft-jawed vise. Install two nuts on the studs and use the inner nut to remove the studs. 12. Remove and discard the O-ring. Installation All vehicles 1. NOTE: Any time the wheel hub is removed for any reason, a new O-ring seal must be installed. Failure to do so can cause a vacuum leak and loss of four wheel drive operations. Install a new O-ring. 2. NOTE: Position the hub in a soft-jawed vise. Install two nuts on the studs and use the outer nut to install the studs. Vehicles equipped with ABS 3. Position the ABS sensor and install the bolt. All vehicles 4. Position the brake disc shield. 5. NOTE: Apply a coat of Ford High Temperature 4×4 Front Axle and Wheel Bearing Grease E8TZ-19590-A meeting Ford specification ESA-M1C198-A to the O-ring area of the wheel hub and bearing before installing the hub and bearing. Install the wheel hub and bearing. 1. Position the wheel hub and bearing. 2. Install the four lock nuts. Vehicle equipped with ABS 6. NOTE: The following step applies only to vehicles equipped with ABS. Connect the ABS sensor harness. 1. Position the ABS sensor harness and install the routing clips. 2. Connect the harness connector. All vehicles 7. n-metallic thrust washer must be installed between the two metal thrust washers. Failure to do so will cause severe wear to the non-metallic thrust washer, allowing the axle shaft to travel further in and out during torque thrust causing damage to the wheel hub and bearing, the axle shaft end seal and the axle shaft. Install the snap ring. 1. Position the three thrust washers onto the axle shaft. 2. Install the snap ring. 8. NOTE: Any time the hub lock is removed, a new O-ring seal must be installed. Failure to do so can cause a vacuum leak and loss of four wheel drive functions. Install a new O-ring. 9. Install the hub lock. 1. Position the hub lock. 2. Install the retainer ring. 10. Position the front disc brake rotor (1125) to the wheel hub (1104). Make sure the wheel hub and the front disc brake rotor braking and mounting surfaces are clean. ? Use brake parts cleaner to clean the front disc brake rotor. 11. NOTE: Carry out this step for DRW vehicles only. Install the front wheel hub extender and nuts.

1. Open all boxes and inspect parts and verify from packing list that everything is there. 2. Find Turbo, Header, T4 Gasket, and Waste gates. 3. Carefully remove turbine housing from turbo. 4. Install 10×1.25 stud in location as indicated by picture. 5. Install Gasket and use nuts and bolts with lock washers to secure turbine housing to header.(use anti-seize on threads) 6. Carefully install the rest of the turbo to the turbine housing. Leave the clamps a little loose. (enough to rotate assemblies) 7. Use supplied TiAL gaskets and install waste gates to header. (use anti-seize to lube threads) 8. Install oil feed line to center section and tighten. Rotate center section so the line almost hits the flange and tighten turbine clamp. 9. Install oil return line on center section with gasket. 10. Install water banjo fittings using supplied bolts and washers. 11. Install longer hose on front of turbo and shorter hose on back of turbo. 12. Install assembled turbo on header and tighten all bolts. 13. Install flange on oil pan with gasket use RTV on bolts tighten return line to flange. 14. Install AMS support bracket to block. Twist bolt hand tight against turbine housing then tighten nut securely. – check support bracket bolt every 500 to 1000 miles to make sure it is holding its place properly. 15. Install Downpipe and Secure clamp. 16. Install both dump tubes. Secure passenger side dump tube to bracket on downpipe. Secure drivers side dump tube to threaded hole in compressor housing. 17. Install banjo fitting to cylinder head and secure line. 18. Tighten water lines to stock water lines using supplied clamps. 19. Tighten compressor to center section clamp. 20. Install lower intercooler pipe. 21. Install supplied small radiator kit per instructions. 22. GET TUNED!

INSTALLATION INSTRUCTIONS DISASSEMBLY 1. Disconnect negative battery cable. 2. Unbolt exhaust pipes from manifolds. RIGHT SIDE 1. Disconnect and remove spark plug wires. 2. Unbolt and remove dipstick tube. 3. Unbolt and remove manifold from top. 4. Install flange gasket and header from top. Install header bolts, lock washers, and thick flat washers supplied. Note: Ensure proper alignment on slotted holes of port flange and only snug bolts at this time. 5. Re-install spark plug wires. 6. Re-install dipstick tube. 7. Some models may require the aluminum heat shield under the A/C receiver dryer to be re-positioned, adjusted or bent to gain some clearance between header and heat shield. LEFT SIDE 1. Disconnect and remove spark plug wires. 2. Unbolt and remove manifold. 3. Install flange gasket and header from top. Install header bolts, lock washers, and thick flat washers supplied, ensure proper alignment and only snug bolts at this time. IMPORTANT NOTE: Proper installation is the responsibility of the installer. Improper installation will void warranty and may result in poor performance and engine or vehicle damage.

Using supplied hardware, re-attach the factory exhaust pipes to the headers and tighten bolts evenly to ensure a tight seal. ( Note: The 7/16 x 2 bolts are to be used on 4.8L, 5.3L, & some 6.0L V8s. The 7/16 x 1 ¾ are for the left side of 4.8L & 5.3L V8s, and on the 6.0L V8 that do not have OEdonut gaskets. 3. After the factory exhaust pipes have been tightened to the collector flange of the header, tighten the port flange bolts to recommended factoryspecifications. FINAL INSPECTION 1. Check all lines (hydraulic, vacuum, air conditioning and fuel) to ensure there is adequate clearance to headers. 2. Re-connect battery. 3. At this point, it is a good idea to look everything over and make sure that nothing was missed in assembly. 4. Start vehicle and bring up to normal operating temperature. Check for possible leaks. 5. Turn engine off and let cool. Tighten all bolts again. Note: Thick washers are to be used on slotted holes of port flange. 4. Re-install spark plug wires. Note: Due to production tolerance, it may be necessary to bend the motor mount heat shield for better clearance. ASSEMBLY OF EXHAUST PIPE Note: Some 2007 model year vehicles will have a donut gasket on the right side OE exhaust manifold. If your vehicle has that donut gasket, it will be re-used with your shorty headers (see below). This system comes with 2 exhaust crush rings. On 2001- 2006 4.8L & 5.3L V8s, one will be used on the left side collector. On 2001-2006 6.0L vehicles will use one on the left side and one on the right side to replace factory-installed crush rings. 1. On 4.8L, 5.3L, &6.0L V8s with donut gasket – Remove the donut gasket from right side exhaust manifold. Using a pair of pliers, remove the retaining ring from the donut gasket and place the donut gasket in flare of factory exhaust pipe.

1. Verify that the power steering pump reservoir is full. 2. Verify that the accessory drive belt is in good condition and that the pulleys are not bent or damaged. 3. Verify proper belt tension and operation of the belt tensioner. 4. Check for power steering hose ground out conditions. 5. Check for good engine idle and correct engine RPM. 6. Check to see that the rear transaxle mount does not have a plastic assembly aid installed which is used Subject: Steering Vibration/Shudder/Moan During Parking Maneuvers on Dry Pavement (Install Power Steering Pressure (Inlet) and/or Return (Outlet) Hose Assembly) Models: 1995-99 Buick Riviera 1997-2001 Buick Park Avenue, Ultra 2000-2001 Buick LeSabre 2000-2001 Pontiac Bonneville • 1995-98 Buick Riviera • 1997-98 Buick Park Avenue and Ultra • 1999 Buick Riviera • 1999-2001 Buick Park Avenue and Ultra • 2000-2001 Buick LeSabre • 2000-2001 Pontiac Bonneville • If fluid level is low, fill and check for leaks. • If power steering system has air in the system, perform the “Bleeding Air from Power Steering System” procedure as described in the Power Steering System sub-section of the Service Manual. Important: When performing the “Bleeding Air from Power Steering System” procedure, it is important that the front of the vehicle is supported by the lower control arms. If the vehicle is not supported by the lower control arms, the procedure may cause the strut bushing to dislocate and cause new concern. for assembly purposes. If the assembly aid is installed, remove the assembly aid and install the rear transaxle mount. 7. With the vehicle on dry pavement, maneuver the vehicle in parking positions. If the steering vibrates/shudders or moans in this test, replace the power steering pressure hose and/or the harmonic balancer. Important: A defective harmonic balancer on the 1995 Buick Riviera can influence steering vibrations after power steering hose installation. Important: When installing the pressure hose on the 1995 Buick Riviera, pull down on the pressure hose at the rear of the engine or bend the hose to allow clearance between the hose and the front of the dash. Power Steering Pressure (Inlet) Hose Replacement Procedure For 1995-1998 Vehicles: 1. Raise and suitably support the vehicle. Refer to Vehicle Lifting and Jacking in the General Information section of the Service Manual. 2. Drain the power steering fluid. Refer to Draining the Power Steering System in the Power Steering section of the Service Manual. 3. Remove the power steering gear assembly heat shield (1). 4. Disconnect the power steering pressure hose from the power steering pump assembly (4). 5. Remove the bolt/screws from the retaining clips (3). 6. Disconnect the power steering pressure hose from the power steering gear assembly (2). 7. Remove the power steering pressure hose assembly from the vehicle. 8. Install the power steering pressure hose assembly to the vehicle. 9. Connect the power steering pressure hose to the power steering pump assembly (4). 10. Connect the power steering pressure hose to the power steering gear assembly (2). Tighten Tighten the power steering pressure hose to the steering gear to 27 N·m (20 lb ft). 11. Install the bolt/screws to the retaining clips (3). Tighten Tighten the retaining clip bolt/screws to 6 N·m (53 lb in). 12. Install the power steering gear assembly heat shield (1). 13. Lower the vehicle. 14. Fill and bleed the power steering system using, J 43485. Refer to Corporate Bulletin Number 83-32-09, dated November, 1998. Power Steering Pressure (Inlet) and Return (Outlet) Hose Replacement Procedure For 1999-2001 Vehicles: 1. Raise and suitably support the vehicle. Refer to Vehicle Lifting and Jacking in the General Information section of the Service Manual. 2. Drain the power steering fluid. Disconnect battery. 2. Lift or jack car to a comfortable height. 3. Using WD-40 spray all 6 collector studs and nuts, Y-pipe slip connect, all 4 cat pipe studs & nuts 4. Remove stock Y-pipe by removing the 2 bracket bolts and loosening up the slip connector clamp at rear then remove the 4 nuts holding the Y-pipe to the cat pipes. Slip Y-pipe out, and free from the car. 5. Remove all 4 of the O2 sensors (1) on driver manifold (1) on drive cat pipe (2) on passenger cat pipe. Four total. 6. Remove the 3 nuts on the driver side cat pipe and then remove the 3 nuts on the passenger cat pipe (be careful because the cats are heavy). 7. Remove all 8 spark plug wires. 8. Remove air tube on driver side manifold using a 10 mm socket. 9. Remove air tube on passenger side manifold using a 10 mm socket with universal. 10. Remove EGR tube on passenger side manifold using a 10″ extension with a 10 mm socket and universal. 11. Remove air pump on passenger side of engine and swing out of the way. 12. Remove EGR in front of manifold on top with a 10 mm socket and move to side. 13. Remove dipstick on passenger side 4. Remove all manifold bolts on passenger side and take manifold out. NOTE: Manifolds are Heavy 15. Remove all manifold bolts on driver side and take manifold out. NOTE: Manifolds are Heavy. 16. Unplug electrical hook up on EGR and move out of way. Note: Make sure plug wires are all the way on, and check after installation. Note: Save all stock gaskets, they will be used in installation. INSTALLATION OF BASSANI HEADERS 1. Use Bassani Jet lube on all threads 2. Install the 4 collector studs in headers 2 ea. On each side & snug down. 3. Use the stock exhaust gaskets and install the passenger side header from the bottom and install all of the header bolts then tighten them down after all of them are in. 4. Repeat step 3 for Drivers side. 5. Install the EGR tube on the lower passenger side of the Header. 6. Install the dipstick on Passenger side of engine and put the bolt in. 7. Install plug wires on Passenger side. 8. Install Air tube on Passenger side with supplied 5/16 Hardware. 9. Install EGR to front of motor and plug wire back in. 10. Install EGR tube on top of manifold with 10MM socket. 11. Install the air tube on Drivers side header with supplied 5/16 hardware and Stock Gasket. 12. Install Drivers side spark plug wires, make sure they are all the way on. 13. Install O2 Sensor in Drivers side header and tighten down. 14. Install new Bassani Cat pipe on Drivers side with Jet Lube and supplied 7/16-14 flange nuts and leave loose. 15. Install 2 ea. O2 Sensors in Passenger side Cat pipe

Installation instructions: 1.) Raise and support vehicle. 2.) Lubricate all factory rubber hangers and fasteners with penetrating oil. 3.) Detach tailpipe from rear of factory muffler and slip hanger rods on tailpipe out of rubber hangers. Remove tailpipe from vehicle. 4.) Remove factory rubber hangers from hanger rods attached to muffler inlet pipes. 5.) Remove factory bolts attaching inlet pipe flanges to vehicle converter pipes; retain stock flange gaskets. 6.) Using stock gasket and bolts, attach supplied left muffler inlet pipe to mating flange of driver side converter pipe. Install factory rubber hanger onto hanger rod welded to pipe. 7.) Using stock gasket and bolts, attach supplied right muffler inlet pipe to mating flange of passenger side converter pipe. Install factory rubber hanger onto hanger rod welded to pipe. 8.) Place supplied 2.25? band clamps over inlets of muffler and install muffler onto inlet pipes with weld seam on muffler body facing up. 9.) Place one supplied 2.5? clamp over inlet of tailpipe section “D” and install pipe onto muffler outlet closest to drive-shaft. Insert hanger rod welded to pipe into corresponding factory rubber hanger just behind muffler 10.) Place one supplied 2.5? clamp over inlet of tailpipe section “E” and install pipe onto outlet of tailpipe section “D”. 11.) Install supplied fabricated hanger bracket, with two attached rods, to bottom of driver side frame rail as shown in Photo no.1. below. Use the supplied 5/16? hardware for attachment; there is an existing hole in frame to use for this purpose. 12.) Place one supplied 2.5? clamp over inlet of tailpipe section “H” and install pipe onto outlet of tailpipe section “D”. 13.) Install one supplied urethane hanger onto the hanger rods welded to the fabricated bracket and tailpipe section “H”. 14.) Place one supplied 2.5? clamp over inlet of tailpipe section “F” and install pipe onto remaining muffler outlet. 15.) Place one supplied 2.5? clamp over inlet of tailpipe section “G” and install pipe onto outlet of tailpipe section “F”. Insert hanger rod on pipe into stock rubber hanger next to spare tire. 16.) Referring to photo no.2 below, remove one stock bumper attachment bolt from each frame rail and replace with supplied 14mm bolts; the bolts closest to the front of the vehicle are the ones which need to be replaced. 17.) Install the supplied left and right tip hangers to the inside of the frame rails and onto the supplied bolts as shown in photo no. 2.; the slots in the brackets will index over the rear-most factory bolts when properly installed. Install the supplied 14mm nuts onto the supplied bolts to retain in place. 18.) Place two remaining 2.5? clamps over tip inlets and install tips onto outlets of tailpipes. 19.) Install remaining urethane hangers between hanger rods on tips and tip brackets attached to frame. Hanger rods on tips will point to the center of vehicle when correctly installed. 20.) Align all components for proper fit and clearance and tighten all clamps.
