Toyota Landcruiser Rear Brake Upgrade Package HOPPERS STOPPERS HOPPERS STOPPERS HOPPERS STOPPERS HOPPERS STOPPERS 4 4 4 4 Rear Brake Upgrade Package 78/79 Series Toyota Landcruiser Cause of Rear Brake Problems 1 Combining a drum handbrake and a disc rotor and caliper within the confines of a 16-inch wheel necessitates a small brake caliper and small pad radial section, resulting in an undersized pad area. The standard design has a thin disc and a handbrake of small diameter and swept area relative to the weight of the vehicle. 2 The backing plate and handbrake arrangement allow mud and slurry to enter but not exit, causing abrasives to accumulate and rapidly destroy the handbrake, including its function as an emergency brake. 3 The small disc pad contact area is at odds with the affects of loading under abrasive conditions where rates of wear are parabolic for wear rate versus load. 4 The handbrake design is fiddly and complicated with many small parts that prove to be difficult to assemble correctly. Some take unconventional and unusual approaches but appear expensive to purchase and repair; with their application probably only justified if they perform perfectly for a very long time. By all reports, the front brakes on these Toyotas work adequately, and considering their environment do not give significant problems in the field. REPAIR PROCEDURE: 2002-04 MODELS 1. Replace the rear differential fluid: •Refer to page 15-13 of the 2002-04 CR-V Service Manual , or •Online, enter keywords REAR DIFF, and select Rear Differential Fluid Inspection and Replacement (4WD) from the list. 2. Raise the vehicle on a lift until all four wheels are completely off the ground and can rotate freely. 3. Start the engine, and let it idle until the radiator fan cycles on and off twice. 4. Burnish the rear differential clutches: Automatic transmission models – •Set the parking brake, and shift the transmission to D. Let the engine idle for 5 minutes. •With the shift lever in D, release the parking brake, keep the wheel speed at 10 mph, and let all four wheels rotate freely for 5 minutes. •Apply the brakes to stop the wheels, repeat the bulleted steps one more time, then go to step 5. Manual transmission models – •With the engine idling and the parking brake released, shift the transmission into 1st, release the clutch, and let the wheels rotate for 5 minutes. •Disengage the clutch, and apply the brakes to stop the wheels. Shift the transmission into reverse, release the clutch, and let the wheels rotate for 5 minutes. •Shift the transmission into neutral, then apply the brakes to stop the wheels. •Repeat the bulleted steps one more time, then go to step 5. 5. Removal WARNING: Do not use any fluid other than clean brake fluid meeting manufacturer’s specification. Additionally, do not use brake fluid that has been previously drained. Following these instructions will help prevent system contamination, brake component damage and the risk of serious personal injury. WARNING: Carefully read cautionary information on product label. For EMERGENCY MEDICAL INFORMATION seek medical advice. In the USA or Canada on Ford/Motorcraft products call: 1-800-959-3673. For additional information, consult the product Material Safety Data Sheet (MSDS) if available. Failure to follow these instructions may result in serious personal injury. CAUTION: Brake fluid is harmful to painted and plastic surfaces. If brake fluid is spilled onto a painted or plastic surface, immediately wash it with water. CAUTION: Do not allow the brake fluid to come in contact with the adhesive backing on the brake pads. If brake fluid is spilled onto the brake pads, new pads must be installed. CAUTION: Use only specified brake parts cleaner. Use of other cleaners may leave a residue on the brake caliper preventing the brake pads adhesive surface from bonding with the brake caliper. 1. Remove the wheel and tire. 2. Check the brake fluid level in the brake fluid reservoir. * If required, remove fluid until the brake master cylinder reservoir is half full. 3. Remove the brake caliper bolts. 4. CAUTION: Do not use the brake caliper sight hole to retract the pistons as this may damage the pistons and boots. CAUTION: Do not allow the caliper to hang from the brake hose or damage to the hose may occur. CAUTION: Care must be taken when servicing rear brake components without disconnecting the parking brake cable from the brake caliper lever. Carefully position the caliper aside using a suitable support or damage to the parking brake cable end fittings may occur. Using hand force and a rocking motion, separate the brake caliper from the anchor plate. Position the brake caliper aside. * Support the caliper with mechanic’s wire. 5. CAUTION: When the brake pads are separated from the brake caliper , new brake pads must be installed to prevent brake noise. The brake pads are one-time use only. Remove and discard the brake pads and spring clips from the brake caliper anchor plate. 6. NOTE: Do not remove the anchor plate guide pins. The guide pins are press fit to the brake caliper anchor plate. If the guide pins are damaged a new anchor plate must be installed. Inspect the brake caliper anchor plate assembly. * Check the guide pins and boots for binding or damage. * Install a new brake caliper anchor plate if it is worn or damaged. Installation 1. NOTE: To move the piston back into the caliper, the LH piston is turned clockwise and the RH piston is turned counterclockwise. NOTE: A moderate to heavy force toward the caliper piston must be applied. If sufficient force is not applied, the internal park brake mechanism clutch cone will not engage and the piston will not compress. Using the special tool (or equivalent such as OTC tool 7317A), compress the brake caliper piston into its cylinder. 2. Clean the residual adhesive from the brake caliper fingers and pistons using the specified brake parts cleaner. 3. CAUTION: Do not allow grease, oil, brake fluid or other contaminants to contact the brake pad or caliper mating surface or damage to components may occur. Do not install contaminated pads. NOTE: Install all the new hardware supplied with brake pad kit. Install the new spring clips and brake pads. 4. Position the brake caliper and install the 2 bolts. * Tighten to 29 Nm (21 lb-ft). 5. If necessary, fill the brake fluid reservoir with clean, specified brake fluid. 6. With the vehicle engine running, apply 89-133 N (20-30 lb) of pressure on the brakes for approximately one minute, to make sure the brake pads adhere to the caliper before any contamination can be introduced. 7. Test the brakes for normal operation.

SERVICE PROCEDURE To service, reduce/minimize moisture intrusion into the rear drum brake assemblies by applying Motorcraft® Silicone Gasket and Sealant to the brake backing plate . WARNING Do not breathe dust or use compressed air to blow dust from storage containers or friction components. Remove dust using government-approved techniques. Friction component dust may be a cancer and lung disease hazard. Exposure to potentially hazardous components may occur if dusts are created during repair of friction components, such as brake pads and clutch discs. Exposure may also cause irritation to skin, eyes and respiratory tract, and may cause allergic reactions and/or may lead to other chronic health effects. If irritation persists, seek medical attention or advice. Failure to follow these instructions may result in serious personal injury. 1. Place vehicle on hoist and remove the rear wheels. 2. Remove the rear brake drums and replace the rear linings. Refer to Workshop Manual (WSM), Section 206-02. 3. Inspect the rear brake assemblies for damaged, missing and/or improperly seated adjuster plug or parking brake cable . 4. Inspect and clean the lining contact area of the brake drum ; machine if necessary. 5. Reinstall the rear brake drums and adjust the lining to drum clearance per WSM, Section 206-02. 6. Thoroughly clean the backside of the rear drum brake backing plate to promote proper adhesion of sealant. Zoom Sized for Print 7. Apply Motorcraft(R) Silicone Gasket and Sealant to the backside of the rear drum brake backing plate at the following inter[ace areas (Figure 1): ^Axle Flange ^ Wheel Cylinder ^ Parking Brake Cable ^Hold Down Pins 8. Reinstall the rear wheels and torque lug nuts per Workshop Manual, Section 204-04.

1. Before starting work, familiarize yourself with the installation procedure by reading all of the instructions. 2. The exploded view (Figure 2) provides only general guidance. Refer to each step and section diagram in this manual for proper instruction. 3. Throughout this manual, the left side of the vehicle refers to the driver’s side, and the right side to the passenger’s side. 4. Disconnect the negative (ground) cable from the battery (or batteries, if there are two) before beginning work. 5. Route and tie wires and hoses a minimum of 6″ away from exhaust heat, moving parts and sharp edges. clearance of 8″ or more is recommended where possible. 6. When raising the vehicle, support it on properly weight-rated safety stands, ramps or a commercial hoist. Follow the manufacturer’s safety precautions. Take care to balance the vehicle to prevent it from slipping or falling. When using ramps, be sure the front wheels are centered squarely on the topsides; put the transmission in park; set the hand brake; and place blocks behind the rear wheels. Caution! Do not use floor jacks to support the vehicle while working under it. Do not raise the vehicle onto concrete blocks, masonry or any other item not intended specifically for this use. 7. During installation, keep the work area clean. Do not allow anything to be dropped into intake, exhaust, or lubrication system components while performing the installation, as foreign objects will cause immediate engine damage upon start-up. Disconnect the negative (ground) cable from the battery (if there is more than one battery, disconnect both negative cables). Secure the cable so it cannot accidentally come in contact with the post. 2. Raise the vehicle and support it securely with properly weight-rated safety stands, ramps or a commercial hoist. Take care to balance the vehicle to prevent it from slipping or falling. When using ramps, be sure the wheels are centered squarely on the topsides. SEVERE INJURy May RESUlT. 3. From under the vehicle remove the factory exhaust starting at the 2-bolt flange in front of the muffler. Remove the two (2) bolts, two (2) washers, and two (2) springs from the flange and retain for re-use. NOTE: Remove the factory gasket from the 2-bolt flange. The exhaust system will be hanging by the exhaust hanger pins. 4. Liberally apply an aerosol lubricant on all the hanger pins. Remove the exhaust system from the vehicle by removing each hanger pin from the rubber grommet. NOTE: Remove hanger pins from the front of the vehicle to the rear. 5. Drop the exhaust system to the floor and move out of the way. You will not be reusing any components from the exhaust system. 6. Install the Banks conical gasket onto the vehicle’s 2-bolt flange. 7. Install the hanger pin on the intermediate pipe into the corresponding rubber grommet. Install the Banks intermediate pipe onto the factory 2-bolt intermediate pipe outlet using the factory hardware.
