Time and Difficulty: I found the install to be moderately difficult and pretty time-consuming (about 3 hours) ; others have found it simple and report they have done it in as little as 30 minutes. Your experience will depend on your familiarity with the tools and electronics. I, personally, found insertion of the connection pin into the HV ECU plug to be difficult and almost got the first pin irrevocably stuck in the slot. I spent quite a bit of time with that part alone. I also found threading the wire behind the dash to be fairly tricky. I think the average person, not encountering any problems, could do this job in about 1-1½ hours. Procedure in Brief: 1) Remove bottom cover of steering wheel 2) Locate and unplug flasher plug 3) Open plug and remove 1-3 unused connector pins 4) Reattach steering wheel cover 5) Dismantle part of dash (vents) and remove lower glove box 6) Locate HV ECU (gray plugs) and remove lower plug 7) Solder wire to connector pin and insert into ECU plug (#27) 8) Splice EV button ground wire into ECU plug ground wire (#1) 9) Plug ECU plug back into the ECU 10) Thread wire behind dash to opening near dimmer switch 11) Attach switch to cover and solder wires in place 12) Reassemble the dash 13) Test Procedure in Detail: *Review ALL steps before proceeding and be sure you understand all terms used and you’ve looked at all diagrams and pictures. 1) Remove the bottom cover of the steering wheel by releasing the steering wheel adjustment handle and unscrewing the silver screw in that recess. 2004_prius_evv2.doc Page 4 of 20 Last updated March 13th, 2004 Then, turn the steering wheel 90 degrees right and remove the black screw that becomes visible on the right side of the steering column. Then turn the wheel 180 degrees left (90 degrees from normal position) and remove the black screw on the left side of the steering column. Carefully pull down on the lower portion of the steering column cover until it releases. Pull those apart and remove the cover. Inside you’ll see lines of silver connector pins–some with wires attached, some without. You should remove between 1 and 3 of those pins–2 is probably safe, 3 might be better, since if you plan to install an OEM button at some point, you’ll probably need more pins for that. (You need one pin for the procedure, but it’s handy to have a back-up.) To remove the pins, you can use your paper clip to start the process of sliding them out, and then they just pull right out. 2004_prius_evv2.doc Page 6 of 20 Last updated March 13th, 2004 Stick them to a piece of tape or put them somewhere secure so you can find them later. Snap the cover back into place, and plug the flasher plug back in. 4) Replace the steering wheel cover by reversing the process. Be sure everything’s aligned properly and that there are no gaps. 5) Now you’ll need to dismantle part of the dash to get access to the ECU and other areas. First, open the top and bottom glove box doors. Squeeze the inside sides of the lower glove box together to get the catches past the portion of the dash frame that keeps the door from falling all the way open. Then pull the entire door straight toward you – it will unclip from the hinges at the bottom of the glove box. 2004_prius_evv2.doc Page 7 of 20 Last updated March 13th, 2004 You may also need to unclip the little hydraulic piston that keeps the door from falling open too quickly. REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE RADIATOR GRILLE Remove the 7 clips and radiator grille. 3. DISCONNECT UPPER RADIATOR HOSE 4. DISCONNECT RADIATOR RESERVOIR HOSE 5. DISCONNECT LOWER RADIATOR HOSE 6. REMOVE RADIATOR NO.2 FAN SHROUD 7. A/T: DISCONNECT OIL COOLER HOSES 8. REMOVE RADIATOR Remove the 4 bolts and the radiator. DISASSEMBLY 1. REMOVE NO.1 FAN SHROUD Remove the 4 bolts and No. 1 fan shroud. 2. REMOVE RADIATOR SUPPORTS 3. REMOVE DRAIN PLUG 4. ASSEMBLE SST SST 09230-01010 a. Install the claw to the overhaul handle, inserting it in the hole in part “A” as shown in the diagram. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram is 0.2 – 0.3 mm (0.008 – 0.012 inch). NOTICE: If this adjustment is not done, the claw may be damaged. 5. UNCAULK LOCK PLATES Using SST to release the caulking, squeeze the handle until stopped by the stopper bolt. SST 09230-01010 6. REMOVE TANKS AND O-RINGS a. Lightly tap the radiator port (inlet or outlet) with a soft faced hammer, and remove the tank. b. Remove the O-ring. REASSEMBLY 1. INSPECT LOCK PLATE Inspect the lock plate for damage. HINT: If the sides of the lock plate groove are deformed, reassembly of the tank will be impossible. NOTICE: The radiator can only be recaulked 2 times. After the 2nd time, the radiator core must be replaced. 2. INSTALL NEW O-RINGS AND TANKS a. After checking that there are no foreign objects in the lock plate groove, install the new O-ring without twisting it. HINT: When cleaning the lock plate groove, lightly rub it with sand paper without scratching it. b. Install the tank without damaging the O-ring. c. Tap the lock plate with a soft-faced hammer so that there is no gap between it and the tank. 3. ASSEMBLE SST 09230-01010 a. Install the punch assembly to the overhaul handle, inserting it in the hole in part “A” as shown in the illustration. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram. Dimension “B”: 8.4 mm (0.34 inch) 4. CAULK LOCK PLATE

1. Installation Review and Vehicle Preparation. (a) Review the entire instruction instructions provided before beginning the installation (b) Review the parts list/kit contents to ensure that all parts are present before beginning the installation. If any items are missing contact Technical Support at (800) 688-5912 before proceeding. (c) Remove any low-octane fuel from the vehicle. Ensure that ONLY 91 octane or higher unleaded gasoline is used. (d) Place the vehicle onto vehicle hoist. (e) Protect the vehicle with protection blankets over the fenders and front of the vehicle. (f) Disconnect and remove the battery. (g) When draining the cooling system into a clean container in Step 3, save this coolant as it will be reused. CAUTION: To avoid the danger of being burned, do not remove the radiator cap while the engine and radiator are still hot. Thermal expansion will cause the hot engine coolant and steam to blow out from the radiator. (h) All parts that are removed and not reused should be saved for the customer, i.e., “discard” means to save for the customer 2. Cover Removal. (a) Remove the engine V-bank cover by Lifting the front of the cover and pulling away from the firewall (Fig 2-1). Discard these parts. (b) If installed, remove the No. 1 engine under cover (Fig 2-2) by removing the 3 screws and 5 bolts. Save these parts for reuse. 3. Drain Engine Coolant. CAUTION: Do not remove the radiator cap while the engine and radiator are still hot. Pressurized, hot engine coolant and steam may be released and cause serious burns. (a) Loosen the radiator drain cock plug (Fig. 3-1). (b) Remove the radiator cap. Then drain the coolant from the radiator into a clean container so it can be reused (Fig. 3-1). (c) Loosen the 2 cylinder block drain cock plugs (Fig.3-1). Then drain the coolant from the engine and save for reuse. (d) Tighten the 2 cylinder block drain cock plugs. Torque: 13 Nm (10 ft lbf) 4. Fan and Shroud Removal. (a) Remove the upper radiator hose. Mark the radiator end of this hose with a marker or tape. This hose will be re-installed inverted and the mark will help identify the ends. (b) Loosen the 4 nuts holding the fluid coupling fan (Figs. 4-1). (c) Remove the fan/generator V-rib belt. Discard this belt as it will be replaced by a new belt. (d) Disconnect the reservoir hose from the upper radiator tank. (e) For vehicles with Trailer Towing System: Detach the claw to open the No. 1 hose clamp on the side of the fan shroud (Fig 4-2). (f) Remove the 2 bolts holding the fan shroud (Figs 4-3). Remove the 4 nuts of the fluid coupling fan, and then remove the shroud together with the coupling fan. Retain these parts for reuse. Temporarily re-install the 4 nuts to keep the pulley in place (reference Fig 4-1). Do not tighten. CAUTION: Be careful not to damage the radiator core. It is helpful to protect the radiator core with a piece of cardboard to prevent damage during subsequent steps. 5. Air Cleaner Lower Box Replacement. (a) Remove the air cleaner hose by disconnecting the vacuum and ventilation hoses and loosening the 2 clamps. (Fig 5-1). Discard this hose and clamps

1. Verify that the power steering pump reservoir is full. 2. Verify that the accessory drive belt is in good condition and that the pulleys are not bent or damaged. 3. Verify proper belt tension and operation of the belt tensioner. 4. Check for power steering hose ground out conditions. 5. Check for good engine idle and correct engine RPM. 6. Check to see that the rear transaxle mount does not have a plastic assembly aid installed which is used Subject: Steering Vibration/Shudder/Moan During Parking Maneuvers on Dry Pavement (Install Power Steering Pressure (Inlet) and/or Return (Outlet) Hose Assembly) Models: 1995-99 Buick Riviera 1997-2001 Buick Park Avenue, Ultra 2000-2001 Buick LeSabre 2000-2001 Pontiac Bonneville • 1995-98 Buick Riviera • 1997-98 Buick Park Avenue and Ultra • 1999 Buick Riviera • 1999-2001 Buick Park Avenue and Ultra • 2000-2001 Buick LeSabre • 2000-2001 Pontiac Bonneville • If fluid level is low, fill and check for leaks. • If power steering system has air in the system, perform the “Bleeding Air from Power Steering System” procedure as described in the Power Steering System sub-section of the Service Manual. Important: When performing the “Bleeding Air from Power Steering System” procedure, it is important that the front of the vehicle is supported by the lower control arms. If the vehicle is not supported by the lower control arms, the procedure may cause the strut bushing to dislocate and cause new concern. for assembly purposes. If the assembly aid is installed, remove the assembly aid and install the rear transaxle mount. 7. With the vehicle on dry pavement, maneuver the vehicle in parking positions. If the steering vibrates/shudders or moans in this test, replace the power steering pressure hose and/or the harmonic balancer. Important: A defective harmonic balancer on the 1995 Buick Riviera can influence steering vibrations after power steering hose installation. Important: When installing the pressure hose on the 1995 Buick Riviera, pull down on the pressure hose at the rear of the engine or bend the hose to allow clearance between the hose and the front of the dash. Power Steering Pressure (Inlet) Hose Replacement Procedure For 1995-1998 Vehicles: 1. Raise and suitably support the vehicle. Refer to Vehicle Lifting and Jacking in the General Information section of the Service Manual. 2. Drain the power steering fluid. Refer to Draining the Power Steering System in the Power Steering section of the Service Manual. 3. Remove the power steering gear assembly heat shield (1). 4. Disconnect the power steering pressure hose from the power steering pump assembly (4). 5. Remove the bolt/screws from the retaining clips (3). 6. Disconnect the power steering pressure hose from the power steering gear assembly (2). 7. Remove the power steering pressure hose assembly from the vehicle. 8. Install the power steering pressure hose assembly to the vehicle. 9. Connect the power steering pressure hose to the power steering pump assembly (4). 10. Connect the power steering pressure hose to the power steering gear assembly (2). Tighten Tighten the power steering pressure hose to the steering gear to 27 N·m (20 lb ft). 11. Install the bolt/screws to the retaining clips (3). Tighten Tighten the retaining clip bolt/screws to 6 N·m (53 lb in). 12. Install the power steering gear assembly heat shield (1). 13. Lower the vehicle. 14. Fill and bleed the power steering system using, J 43485. Refer to Corporate Bulletin Number 83-32-09, dated November, 1998. Power Steering Pressure (Inlet) and Return (Outlet) Hose Replacement Procedure For 1999-2001 Vehicles: 1. Raise and suitably support the vehicle. Refer to Vehicle Lifting and Jacking in the General Information section of the Service Manual. 2. Drain the power steering fluid. Correction 1. Visually inspect the tires and the wheels. Inspect for evidence of the following conditions and correct as necessary: 2. Set the tire pressure to 30 psi (205 kPa) COLD. Subject: Shake/Vibration in Steering Wheel, Floor, Seat at Highway Speeds on Smooth Roads (Diagnose/Balance Tires/Wheels) Models: 1998-2005 Buick Park Avenue, Park Avenue Ultra 2000-2005 Buick LeSabre 1998-2004 Cadillac Seville (SLS, STS) 2000-2005 Cadillac DeVille (DTS only) 2001-2003 Oldsmobile Aurora 2000-2005 Pontiac Bonneville (17″ Tires only) • Missing balance weights • Bent rim flange • Irregular tire wear • Incomplete bead seating • Tire irregularities • Mud/ice build-up in wheel • Stones in the tire tread © 2009 General Motors Corporation. All rights reserved 3. Road test the vehicle with the Electronic Vibration Analyzer (EVA) essential tool for a sufficient distance on a known, smooth road surface to duplicate the condition. Record the Hertz (Hz) reading as displayed by the EVA onto the tire data worksheet found at the end of this bulletin. This should be done after a tire break-in period of at least 10 miles (16 km) at 45 mph (72 km/h) or greater, in order to eliminate any possible tire flat-spotting. 4. If the road test indicates a shake/vibration still exists, check the imbalance of each tire/wheel assembly on a known, calibrated, off-car dynamic balancer. If any assembly calls for more than ¼ ounce on either rim flange, remove all balance weights and rebalance to as close to zero as possible. Important: Some GM dealers may have a Hunter GSP9700 Road Force Balancer, or a Coats XR1850 Runout Balancer. Either will simplify Step 5 by not requiring dial indicators. If a Hunter GSP9700 machine is available, it may also be used to measure the radial force of the tire/wheel assembly. A guideline here is 18 lbs or less. 5. While on the balancer, measure wheel runout. If radial or lateral runout exceeds .020 in (0.50 mm) for aluminum wheels (.030 in (0.76 mm) for steel wheels), replace the wheel. 6. After confirming wheel balance and wheel runout, if any changes were made, road test the vehicle again. 7. If the smooth road shake/vibration still exists: Important: THE CONTROL ARMS SHOULD ONLY BE INSTALLED ON VEHICLES IF, AFTER THE TIRE AND WHEEL DIAGNOSIS AND REPAIRS HAVE BEEN PERFORMED, THE VIBRATION CONDITION STILL EXISTS. 8. Replace both lower control arms on vehicles built prior to the following VIN breakpoints. On Aurora, Bonneville, DeVille, Park Avenue, Park Avenue Ultra and Seville models, a newly developed hydro-bushing lower control arm with improved damping characteristics has been released. This control arm is not used on the LeSabre. The new lower control arms may provide an incremental improvement to the vehicle ride. Customers who have become “tuned in” to the shake condition may still feel some shake in the vehicle after the new lower control arms are installed. Refer to Lower Control Arm Replacement in SI (refer to the Parts Information table below for SI document ID numbers) . Important: The completed worksheet must be attached to the hard copy of the repair order. • If a Hunter GSP9700 Road Force/Balancing machine is used, record radial force variation (RFV) on the worksheet at the end of this bulletin. If one or more of the tire/wheel assemblies read more than 18 lbs, match mount the tire to the wheel to get below 18 lbs. Readings of 12 lbs or less are preferable for sensitive customers. • If a Coats XR1850 Runout/Balancing Machine is used, record radial runout of the tire/wheel assemblies on the worksheet at the end of this bulletin. If one or more of the tire/wheel assemblies are more than .040, match mount the tire to the wheel to get below .040. Readings of .030 inch or less are preferable for sensitive customers. • If the RFV or runout cannot be reduced to an acceptable level, replace the affected tire(s) under the guidelines of the GM Tire Warranty. • The screened tire program is only available for the General branded tires used on the Buick LeSabre. Complete the tire request form at the end of this bulletin and fax to Continental/General. • Road test the vehicle to ensure the shake/vibration has been eliminated

1998 Dodge Truck Caravan Replace Radiator Fan Relay

1. With the ignition key in the OFF position, disconnect the battery. 2. Remove the two (2) screws that attach the air inlet resonator to the upper radiator support. 3. Disconnect the upper and lower air inlet hoses from the resonator and remove the resonator. 4. Remove the air cleaner housing. 5. Locate the radiator cooling fan relay on the left front inner frame rail just behind the radiator (Figure 1). 6. Disconnect the radiator fan relay wiring connector. 7. Remove the radiator fan relay. Discard the relay and the attaching screws. 8. Install the new radiator fan relay using the supplied screws. Tighten the screws to 35 in-lbs (4 N.m). CAUTION: Do not over torque screws. To ensure heat transfer and proper operation, the new radiator fan relay must be installed using both of the provided screws. 9. Connect the radiator fan relay electrical connector. Slide the red latch to the locked position. 10. Install the air cleaner housing. 11. Install the resonator assembly and connect the upper and lower air inlet hoses. 12. Install the resonator to upper radiator support screws. Tighten the screws securely. 13. Connect the negative battery cable.

Removal All vehicles 1. Disconnect both battery ground cables. For additional information, refer to Section 414-01 . 2. Loosen the clamps and remove the air cleaner outlet tube. 3. Remove the air intake tube and adapter. 1. Loosen the clamp. 2. Remove the bolts. 3. Lift the tube and adapter, disconnect the wastegate pressure hose, and remove the tube and adapter from the vehicle 4. Remove the degas bottle. For additional information, refer to Section 303-03 . Vehicles equipped with A/C 5. Recover the refrigerant. For additional information, refer to Section 412-00 . All vehicles 6. Remove the radiator grille, and the radiator grille opening panel. For additional information, refer to Section 501-02 . 7. Remove the bolts and position the hood latch aside. 8. Remove the three right side air deflector pushpins. 9. NOTE: Left side shown, right side similar. Remove the air charge cooler retainers. 10. Remove the radiator brackets and position the battery cable aside. 1. Remove the bolts and the brackets. 2. Detach the retainers and position the battery cables aside. 11. NOTE: Right side shown, left side similar. Remove the eight bolts and the radiator upper support. 12. Remove the radiator sight shield. Vehicles equipped with A/C 13. Disconnect the A/C condenser core inlet and outlet tubes. 14. Remove the A/C condenser. All vehicles 15. NOTE: Both the inlet and outlet ducts are removed the same way. Only the outlet duct is shown. Remove the inlet and outlet ducts from the charge air cooler. 1. Loosen the clamp. 2. Detach the ducts from the charge air cooler. 16. Remove the charge air cooler. 17. Disconnect the upper radiator hose from the radiator. 18. Remove the bolts and position the fan shroud on the fan. 19. Raise the vehicle. For additional information, refer to Section 100-02 . 20. Disconnect the degas supply and lower radiator hoses from the radiator. 21. Lower the vehicle. 22. Remove the radiator. 23. Remove the fan shroud. 24. CAUTION: The large clutch assembly nut has a right-hand thread and must be rotated counterclockwise to remove it. Using the special tools, remove the fan and the fan clutch from the water pump pulley. 25. Rotate the belt tensioner counterclockwise and remove the drive belt. 26. Disconnect the manifold absolute pressure (MAP) sensor hose from the turbocharger compressor manifold.

In addition to the content of this service kit, four other gaskets not included in this service kit will also be needed to complete the repair, a Control Valve Body Cover (Side Cover) Gasket (54), a Control Valve Body Cover (Side Cover) Inner Gasket (59), a Case Cover Lower Gasket (429), and a Case Cover Upper Gasket (430). These gaskets can be obtained by ordering service kit P/Ns 24206959 and 24206391. Be sure to use ONLY the Second Clutch Assembly and Second Clutch Housing Fluid Seal Rings provided in this service kit. DISCARD the Second Clutch Assembly and Second Clutch Housing Fluid Seal Rings removed from the transmission being serviced. Disassemble ONLY the Oil Pump Assembly from the Case Cover (Complete). DO NOT disassemble the Control Valve Body from the Case Cover. Remove ONLY the Case Cover-to- Case bolts to remove the Case Cover and Valve Body from Transmission Case AS AN ASSEMBLY . To access all Case Cover-to-Case bolts, it is necessary to remove the Pressure Control Solenoid Valve Assembly (322), and 1-2 & 3-4 Shift Solenoid Valve Assemblies (315A, 315B).
