INSTALLATION INSTRUCTIONS 1. Park the vehicle on a level surface. Check the vehicle height from side to side and front to back. This is done by measuring from the ground up to the fender using the hub as a centering point. 2. Apply a thin coat of grease to the polyurethane bushings and insert into each eye of the new front springs. Now apply a thin coat of grease on outside of bushings. This will help you to insert the bushing into the spring mount. 3. Raise the front of the vehicle and support securely with jack stands under the frame behind the front springs, and block the rear wheels. Remove the tires, shocks, u-bolts, and loosen the sway bar bolts. (Caution: the front axle will now be free to move, so support securely on floor jack.) 4. With a floor jack supporting the axle, unbolt each end of leaf springs and remove from both sides. (If new shackle bushings were purchased, grease and install them in the frame at this time.) Install new front springs, part # 8041. When installing the front springs that the fat part of the shim on the bottom of the spring pack should be pointing toward the rear of the vehicle. Notice the tie bolt in the front leaf springs is not in the center of the leaf spring, but there is a long end and short end. Install the springs with the short end towards the rear, and long end towards the front bumper. Do not tighten spring eyebolts at this time. 92756702 64-80 TOYOTA LANDCRUISER INSTALLATION

Be sure the tie bolts align and fit into the tie bolt holes in the front axle housing. Install and tighten new u-bolts. Torque u-bolts to 75-90 ft.lbs. 6. Install new shocks and tires then lower the vehicle to the ground. Tighten spring eyebolts at this time. NOTE: The drag link that goes along side of the frame from the gear box to the bell crank may require slight bending for clearance of the new shock. Bending this drag link will not affect it, but do not kink the bar. 7. Raise the rear of the vehicle. Support securely with jack stands and block the front wheels. Remove the tires, shocks, and u-bolts. (CAUTION: the rear axle will be free to move, so support securely on a floor jack. 8. Apply a thin coat of grease to the polyurethane bushings and insert into each eye of the new rear springs. Now apply a thin coat of grease on outside of bushings. This will help you to insert the bushing into the spring mount. 9. With a floor jack supporting the rear axle, unbolt each end of the rear leaf spring and remove from both sides. (If new shackle bushings were purchased, grease and install them in the frame at this time.) Install new springs, part # 8042. When installing the rear springs the fat part of the shim on the bottom of the spring pack should be pointing toward the front of the vehicle. Notice the tie bolt in the rear leaf springs is not in the center of the leaf springs, but there is a long end and a short end. Install the springs with the short end towards the front and longer end towards the rear bumper. Do not tighten spring eyebolts at this time. 10. Using a floor jack, lower the rear axle down to the leaf springs. Be sure tie bolts align and fit into the tie bolt holes in the axle housing. Install and tighten new u-bolts, shocks and tires then lower vehicle to the ground. Torque u-bolts to 75-90 ft.lbs. Tighten spring eyebolts at this time.

INSTALLATION NOTE: •These instructions show the left splash guards being installed. The same procedure applies to installing the right splash guards. •Clean and wax the areas to be covered with a high-quality paste wax. Installing the Front Splash Guards 1. Turn the steering wheel all the way counter clockwise to provide access to the left front fenderwell. 2. Remove the two self-tapping screws from the left front inner fender. PARTS LIST Right front splash guard Left front splash guard Right rear splash guard Left rear splash guard 6 Self-tapping screws 2 Spring nuts 2 Square head grommets 3. Using a pushpin, make a small hole through the center of the upper clip. UPPER CLIP PUSHPIN SELF-TAPPING SCREW LEFT FRONT INNER FENDER SPLASH GUARDS P/N 08P00-SHJ-101 2 of 2 All 33039-33598 (0608) LEFT REAR SPLASH GUARD SELF-TAPPING SCREW LEFT REAR FENDERWALL SELF- TAPPING SCREW (reused) REAR BUMPER LEFT REAR SPLASH GUARD There must be no clearance. REAR BUMPER LEFT FRONT INNER FENDER LEFT FRONT SPLASH GUARD LEFT FRONT INNER FENDER SELF- TAPPING SCREW LEFT FRONT SPLASH GUARD CLIP CLIP SELF- TAPPING SCREW SELF-TAPPING SCREW (reused) LOWER HOLE 5. While holding the left splash guard against the fender, tighten the self-tapping screws in the order shown. 6. Turn the steering wheel all the way clock wise and repeat steps 2 through 4 to install the right front splash guard. Installing the Rear Splash Guard 7. Using a floor jack, lift up the left rear side of the vehicle according to the service manual. 8. Remove the self-tapping screw from the rear bumper. Using a pushpin, make a hole through the center of the recess. 9. Install one square head grommet into the hole in the left rear fenderwall. Slide one spring nut over the hole you made in step 8 in the rear bumper. 10. Position the left rear splash guard on the left rear fenderwall and rear bumper, and loosely install one self-tapping screw you removed, and the two self-tapping screws supplied with the kit. LEFT REAR FENDERWALL REAR BUMPER SELF-TAPPING SCREW (Reuse.) SQUARE HEAD GROMMET SPRING NUT RECESS PUSHPIN REAR BUMPER With RECESS SELF- TAPPING SCREW 4. Install the left front splash guard using the two self-tapping screws removed in step 2, and one self-tapping screw supplied with the kit. Do not tighten the self-tapping screws yet. 11. Hold the left rear splash guard against the fenderwall and check that there is no clearance between the splash guard and rear bumper. Tighten the three self-tapping screws in the sequence shown. 12. Repeat steps 7 thru 11 to install the right rear splash guard

SERVICE PROCEDURE To service, reduce/minimize moisture intrusion into the rear drum brake assemblies by applying Motorcraft® Silicone Gasket and Sealant to the brake backing plate . WARNING Do not breathe dust or use compressed air to blow dust from storage containers or friction components. Remove dust using government-approved techniques. Friction component dust may be a cancer and lung disease hazard. Exposure to potentially hazardous components may occur if dusts are created during repair of friction components, such as brake pads and clutch discs. Exposure may also cause irritation to skin, eyes and respiratory tract, and may cause allergic reactions and/or may lead to other chronic health effects. If irritation persists, seek medical attention or advice. Failure to follow these instructions may result in serious personal injury. 1. Place vehicle on hoist and remove the rear wheels. 2. Remove the rear brake drums and replace the rear linings. Refer to Workshop Manual (WSM), Section 206-02. 3. Inspect the rear brake assemblies for damaged, missing and/or improperly seated adjuster plug or parking brake cable . 4. Inspect and clean the lining contact area of the brake drum ; machine if necessary. 5. Reinstall the rear brake drums and adjust the lining to drum clearance per WSM, Section 206-02. 6. Thoroughly clean the backside of the rear drum brake backing plate to promote proper adhesion of sealant. Zoom Sized for Print 7. Apply Motorcraft(R) Silicone Gasket and Sealant to the backside of the rear drum brake backing plate at the following inter[ace areas (Figure 1): ^Axle Flange ^ Wheel Cylinder ^ Parking Brake Cable ^Hold Down Pins 8. Reinstall the rear wheels and torque lug nuts per Workshop Manual, Section 204-04.

REMOVAL 1. REMOVE REAR BUMPER ASSEMBLY (w/o Rear Lower Spoiler ) a. Put protective tape around the rear bumper assembly. b. Using a screwdriver, open the 2 rear bumper plates. HINT: Tape the screwdriver tip before use. c. Remove the 6 screws and 2 clips. d. Disengage the 12 claws and disconnect the rear bumper assembly as shown in the illustration HINT: Use the same procedures for the RH side and LH side. e. Remove the rear bumper assembly. 2. REMOVE REAR FLOOR BOARD (w/ Rear Lower Spoiler ) a. Remove the 4 screws, 2 clips, 3 nuts and rear floor board. 3. REMOVE REAR BUMPER ASSEMBLY (w/Rear Lower Spoiler ) a. Put protective tape around the rear bumper assembly. b. Using a screwdriver, open the 2 rear bumper plates. HINT: Tape the screwdriver tip before use. c. Remove the 6 screws. d. Disengage the 12 claws and disconnect the rear bumper assembly as shown in the illustration. HINT: Use the same procedures for the RH side and LH side. e. Remove the rear bumper assembly. INSTALLATION Installing the Cargo Cover 1. Open the tailgate. Using a flat-tip screwdriver, remove the panel covers from the right and left rear side trim panels. SUPPLIES REQUIRED Flat-tip screwdriver Clean soft cloth Cargo cover 2 Adhesive tapes 2. Using a clean soft cloth, clean the areas where the panel covers were removed. Remove the adhesive backings from the adhesive tapes, and attach the tapes to the right and left, rear side trim panels where the panel covers were removed. 3. Insert the left end of the cargo cover into the recess in the left rear side trim panel; compress the cargo cover, and insert the right end into the recess in the right rear side trim panel as you release the cover 4. Attach the four front roll cover hooks to the rear seat headrest posts as shown. 5. Slide both ends of the rear roll cover rod into the recesses in the rear side trim panel. Storing the Cargo Cover 6. Insert the right end of the cargo cover into the recess in the right rear side trim panel; compress the cargo cover, and insert the left end into the recess in the left rear side trim panel by compressing the cargo cover, and aligning the end with the recess in the left rear side panel. USE AND CARE •The front roll cover cannot be used when the rear seat is stored. •Do place cargo on the front and rear roll covers. •Do not hang anything from the roll cover hooks. REPAIR PROCEDURE: 1. Raise the vehicle on an alignment rack (drive-on lift). 2. Verify the road tires are correctly sized and the tire tread is not excessively worn. Replace any worn tire before proceeding. Any new or old replacement tire should be equal to the original tires that came with the vehicle when it was new. Tire wear is not covered by the vehicle warranty. 3. Set the tire pressure for the FRONT TIRES to the following specification, regardless of the load being carried by the vehicle . Tire Size FRONT Tire Pressure LT235/80R17EorLT245/70R17E 448 Kpa (65 psi) LT265/70R17EorLT285/70R17E 414 Kpa (60 psi) 4. Set the tire pressure for the REAR TIRES as recommended for the vehicle configuration and load that is being carried at the time. Tire Size REAR Tire Pressure LT235/80R17EorLT245/70R17E Refer to the Tire Inflation Chart brochure in the Owners Manual or to the placards located either on the face of the driver’sdoor or on the driver’sside”B”pillar. LT265/70R17EorLT285/70R17E Refer to the Tire Inflation Chart brochure in the Owners Manual or to the placards located either on the face of the driver’sdoor or on the driver’sside”B”pillar. 5. Verify that the steering damper is operating correctly. a. Unbolt the end of the damper at the axle end. b. Cycle the damper rod by hand. c. There should be resistance to motion in both directions of the damper rod. d. Replace the damper if no resistance is present. 6. Verify both outer tie rod ends dustcovers are not worn. a. Attempt to rotate the dustcover by hand. b. If the dustcover on an outer tie rod end can be rotated, or is free and loose, then replace the tie rod (regardless of joint wear). 7. Inspect each outer tie rod end for internal wear. a. Maximum allowed wear (joint travel) fora tie rod end is 1.15 mm (0.045 in.). b. Install a dial indicator to the tie rod end (in-line with the vertical stud of the tie rod end). c. With a pry bar placed between the steering linkage and the axle tube, pry upwards while measuring the amount of joint travel (wear). d. Measure the amount of wear in the other outer tie rod end joint. e. If wear (joint travel) in either outer tie rod end is greater than 1.15 mm (0.045 in.), then replace the worn tie rod end. 8. Verify the torque on each outer tie rod end stud nut. The nut should be tightened to 122 Nm (90 ft. lbs.). 9. Make sure any worn outer tie rod ends have been replaced before proceeding further. 10. Verify all other steering linkage connections are tightened to their torque specifications.

PROCEDURE FOR 2003 ESCORT ZX2 PROCEDURES FOR 1997-2002 ESCORT, ESCORT ZX2 AND TRACER ^DRIVEABILITY – IDLE VIBRATION – VEHICLES EQUIPPED WITH 2.0L SPI OR ZETEC ENGINE ONLY ^ENGINE – IDLE VIBRATION – VEHICLES EQUIPPED WITH 2.0L SPI OR ZETEC ENGINE ONLY 1. Neutralize engine mounts only. Refer to appropriate model year Noise, Vibration and Harshness (NVH) Workshop Manual Section 100-04. 1. Shift the transaxle into Neutral and apply the parking brake. 2. Remove battery and battery tray. 3. Support engine with Three-Bar Engine Support Tool (Rotunda 303-D063) and Lifting Brackets (Rotunda 303-050). 4. Raise vehicle. Refer to the appropriate model year Workshop Manual, Section 100-02. Zoom Sized for Print 5. Remove the rear lower cross-member (attached with four (4) bolts (Figure 1)) 6. Remove the engine support cross-member that runs from front to rear of the engine (Belly Band). This can be accomplished by removing the front two (2) attaching bolts, the rear two (2) attaching nuts and the four (4) Engine Mount # 1 and # 2 nuts (Figure 1). 7. Modify the Belly Band on the two rear attaching Engine Mount # 1 holes by slotting the holes approximately 1/4″ (6 mm) in a front to rear direction. Use a Drill Bit (Figure 7). 8. Loosen the center bolt on the # 1 (rear) lower Engine Mount (Figure 4). 9. Loosen the center bolt on the # 2 (front) lower Engine Mount (Figure 4) 10. Remove original front and rear engine support cross-member bushings (Figure 3). Zoom Sized for Print a. Modify two (2) new Front-Upper Engine Support Cross-Member Bushings only (F7CZ-6A061-AA) by removing approximately 1/4″ (6 mm) of material from two (2) sides of the upper bushing. Use a utility knife or hack saw to achieve desired shape (Figure 2). b. Reinstall front attaching point of engine support cross-member with the original two (2) bolts, two (2) new Lower Bushings (F7CZ-6A061-BA), and two (2) new Upper Bushings (F7CZ-6A061-AA) that were modified in Step A (Figure 3). Apply 2-3 drops of threadlocker (EOAZ-19554-AA) to the bolts. c. Reinstall rear attaching point of engine support cross-member using new Bushings (F7CZ-6A061-BA and F7CZ-6A061-AA) and original nuts (Figure 3). Both rear position upper bushings must be installed in “AS IS” condition (UNMODIFIED). d. Torque the retaining nuts and bolts to 64-89 N.m (47-65 lb-ft.). 11. Reinstall the front attaching points of the Belly Band with the original two (2) bolts. Apply 2-3 drops of threadlocker (EOAZ-19554-AA) to the bolts (Figure 1). 12. Reinstall rear-attaching points of the Belly Band with original two (2) nuts (Figure 1). 13. Torque the retaining nuts and bolts to 64-89 N-m (47-65 lb-ft.)
