2000 Ford Windstar Intake Manifold-Lower Removal And installation manual

Intake Manifold—Lower Removal 1. Partially drain the cooling system. For additional information, refer to Section 303-03 . 2. Remove the upper intake manifold (9424). For additional information, refer to Intake Manifold—Upper in this section. 3. Remove the fuel supply manifold (9F792). For additional information, refer to Section 303-04B . 4. Disconnect the EGR vacuum tube (9E498). 5. Disconnect the EGR-to-exhaust manifold tube (9D477). * Loosen the nut. 6. Disconnect the upper radiator hose (8260). * Reposition the clamp. * Disconnect the hose. 7. Disconnect the heater hose (18472). * Compress the fitting * Disconnect the hose. 8. Disconnect the intake manifold runner control (IMRC). 9. Position the water bypass tube (8555) aside. 1. Remove the bolts. 2. Position the tube aside. 10. NOTE: Note the location of the six long bolts. Remove the lower intake manifold (9J447). 1. Remove the bolts. 2. Remove the intake manifold. 11. Remove the intake manifold runner control (IMRC) if necessary. For additional information, refer to Section 303-14 . 12. Remove and discard the lower intake manifold sealing components. Installation 1. Refer to the illustration for intake manifold sealing component locations. 2. Install the lower intake manifold front and rear end seals. 1. Apply a bead of sealant to the intake manifold front and rear end seal mounting points as indicated. * Use Silicone Gasket and Sealant F7AZ-19554-EA or equivalent meeting Ford specification WSE-M4G323-A4. 3. Install the lower intake manifold front and rear end seals. 3. Install the intake manifold gaskets (9439). 4. Install the intake manifold runner control (IMRC) if required. For additional information, refer to Section 303-14 . 5. NOTE: The lower intake manifold must be installed within four minutes of applying sealant. Position the lower intake manifold. 1. Apply a bead of sealant to the lower intake manifold mounting at the points indicated. * Use Silicone Gasket and Sealant F7AZ-19554-EA or equivalent meeting Ford specification WSE-M4G323-A4. 3. Position the lower intake manifold.

Evaporator Core Housing Removal 1. Disconnect the battery ground cable. For additional information, refer to Section 414-01 . 2. Recover the refrigerant. For additional information, refer to Section 412-00 . 3. Drain the radiator so that the coolant level is below the heater core. For additional information, refer to Section 303-03 . 4. Raise the vehicle. For additional information, refer to Section 100-02 . 5. Remove the RH front wheel and tire. 6. Remove the screws from the RH fender apron and remove the fender apron. 7. Remove the nuts. 8. Lower the vehicle. 9. Remove the blower motor switch resistor. For additional information, refer to Section 412-04 . 10. Disconnect the connector. 11. Disconnect the evaporator to compressor suction line from the suction accumulator drier. For spring lock couplings disconnect and connect general procedure. For additional information, refer to Section 412-00 12. Disconnect the condenser to evaporator tube from the A/C evaporator core inlet tube. For spring lock couplings disconnect and connect general procedure. For additional information, refer to Section 412-00 13. Remove the nuts and position the purge valve and backet away from the evaporator core housing. 14. Remove the heater hoses from the heater core. 15. Disengage the connectors fom the bracket. 16. Disconnect the connector. 17. Remove the nut and reposition the wire harness away from the evaporator housing. 8 18. Disengage the harness from the bracket. 19. Remove the pin-type retainer and clip and remove the instrument panel lower insulator. 20. Fold back the carpet and remove the screw. 21. Inside the vehicle, remove the screw. 22. Remove the nuts(engine side).

REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE RADIATOR GRILLE Remove the 7 clips and radiator grille. 3. DISCONNECT UPPER RADIATOR HOSE 4. DISCONNECT RADIATOR RESERVOIR HOSE 5. DISCONNECT LOWER RADIATOR HOSE 6. REMOVE RADIATOR NO.2 FAN SHROUD 7. A/T: DISCONNECT OIL COOLER HOSES 8. REMOVE RADIATOR Remove the 4 bolts and the radiator. DISASSEMBLY 1. REMOVE NO.1 FAN SHROUD Remove the 4 bolts and No. 1 fan shroud. 2. REMOVE RADIATOR SUPPORTS 3. REMOVE DRAIN PLUG 4. ASSEMBLE SST SST 09230-01010 a. Install the claw to the overhaul handle, inserting it in the hole in part “A” as shown in the diagram. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram is 0.2 – 0.3 mm (0.008 – 0.012 inch). NOTICE: If this adjustment is not done, the claw may be damaged. 5. UNCAULK LOCK PLATES Using SST to release the caulking, squeeze the handle until stopped by the stopper bolt. SST 09230-01010 6. REMOVE TANKS AND O-RINGS a. Lightly tap the radiator port (inlet or outlet) with a soft faced hammer, and remove the tank. b. Remove the O-ring. REASSEMBLY 1. INSPECT LOCK PLATE Inspect the lock plate for damage. HINT: If the sides of the lock plate groove are deformed, reassembly of the tank will be impossible. NOTICE: The radiator can only be recaulked 2 times. After the 2nd time, the radiator core must be replaced. 2. INSTALL NEW O-RINGS AND TANKS a. After checking that there are no foreign objects in the lock plate groove, install the new O-ring without twisting it. HINT: When cleaning the lock plate groove, lightly rub it with sand paper without scratching it. b. Install the tank without damaging the O-ring. c. Tap the lock plate with a soft-faced hammer so that there is no gap between it and the tank. 3. ASSEMBLE SST 09230-01010 a. Install the punch assembly to the overhaul handle, inserting it in the hole in part “A” as shown in the illustration. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram. Dimension “B”: 8.4 mm (0.34 inch) 4. CAULK LOCK PLATE

1. Relieve the fuel pressure. For additional information, refer to Section 310-00 . 2. Disconnect the battery ground cable (14301). For additional information, refer to Section 414-01 . 3. Drain the engine cooling system. For additional information, refer to Section 303-03 . 4. Remove the hood (16612). 5. Remove the air cleaner outlet tube (9B659). For additional information, refer to Section 303-12 . 6. Remove the accelerator control splash shield (9E766). 7. Remove the upper radiator hose (8260). 8. Remove the lower radiator hose (8286). 9. Remove the two bolts and position the fan shroud (8146) on the fan blade (8600). 10. Remove the water pump pulley, fan and shroud; refer to Section 303-03 . 11. Disconnect the radiator overflow tube. 2. On vehicles equipped with automatic transmissions, disconnect the transmission cooler lines. 13. Disconnect the mass air flow sensor. 14. Disconnect the heater water hoses (18472) at the inlet and outlet; refer to Section 303-03 . 15. Disconnect the power connection from the generator (10346). 16. Disconnect the vacuum connection to the vacuum reservoir. 17. Disconnect the throttle body heater hose. 18. Disconnect the A/C cycling switch. 19. Disconnect the connector from the powertrain control module (PCM) (12A650). 20. Remove the nut. 21. Remove the ground wire stud from the powertrain control module. 22. Recover the A/C system; refer to Section 412-00 . 23. Disconnect the power steering cut-out switch. 24. Disconnect the peanut fitting from the A/C condenser core (19712). 25. Disconnect the A/C high pressure cut-out switch. 26. Disconnect the A/C manifold hose. 27. Remove the nut. 28. Disconnect the accelerator cable (9A758) and the speed control cable. 29. Disconnect the brake booster vacuum hose and vacuum tube at the upper intake manifold assembly. 30. Disconnect the EVR vacuum supply hose and the vacuum reservoir vacuum line. 31. Disconnect the wiring connector. 32. Disconnect the fuel line; refer to Section 310-01 . 33. Remove the A/C compressor; refer to Section 412-03 . 34. Disconnect the power steering pressure and return hoses. 35. Remove the nut retaining the wiring harness. 36. Disconnect the block heater if equipped. 37. Raise the vehicle on a hoist; refer to Section 100-02 . 38. Disconnect the engine ground cable

CAUTION: Vehicle cooling systems are filled with Motorcraft Premium Engine Coolant VC-4-A (in Oregon VC-5, in Canada CXC-10) or an equivalent meeting Ford specification ESE-M97B44-A. NOTE: Less than 80% of the coolant capacity can be recovered with the engine in the vehicle. Dirty, rusty or contaminated coolant requires replacement. 1. Release the pressure in the cooling system by slowly turning the pressure relief cap one half to one turn counterclockwise to the first stop on the filler neck. When the pressure has been released, remove the pressure relief cap. 2. Raise and support the vehicle. For additional information, refer to Section 100-02 . 3. Remove the front splash shield. 4. Place a suitable container below the radiator draincock. Drain the coolant. 5. Close the radiator draincock when finished. Filling and Bleeding With RADKITPLUS 1. Using the special tool, install the RADKITPLUS and follow the RADKITPLUS manufacturer’s instructions to fill and bleed the cooling system. Filling Without RADKITPLUS CAUTION: Engine coolant provides freeze protection, boil protection, cooling efficiency and corrosion protection to the engine and cooling components. In order to obtain these protections, the engine coolant must be maintained at the correct concentration and fluid level. When adding engine coolant, use a 50/50 mixture of engine coolant and clean, drinkable water. To maintain the integrity of the coolant and the cooling system: * Add Motorcraft Premium Engine Coolant VC-4-A (in Oregon VC-5, in Canada CXC-10) or equivalent meeting Ford specification ESE-M97B44-A. * Do not add Motorcraft Specialty Engine Coolant VC-2 or an equivalent meeting Ford specification WSS-M97B44-D. Mixing coolants may degrade the coolant’s corrosion protection. * Do not add alcohol, methanol, brine or any engine coolants mixed with alcohol or methanol antifreeze. These can cause engine damage from overheating or freezing. * Do not mix with recycled coolant unless it meets the requirement of specification ESE-M97B44-A. Not all coolant recycling processes meet this specification. Use of such a coolant may harm the engine and cooling system components. 1. Install the front splash shield. 2. Lower the vehicle. 3. Fill the degas bottle with the correct engine coolant mixture. 4. Install the pressure relief cap. 5. Move the temperature blend selector to the full warm position. 6. WARNING: Do not stand in line with or near the engine cooling fan blade when revving the engine. Run the engine until it reaches operating temperature. 7. Add the correct coolant mixture to the degas bottle until the coolant level is between the COOLANT FILL LEVEL marks. 8. Turn off the engine and allow the cooling system to cool. Recheck the coolant level and fill the cooling system to the FULL mark on the degas bottle. 9. WARNING: Do not stand in line with or near the engine cooling fan blade when revving the engine. Repeat Steps 3 through 8 until the reservoir level is OK. Bleeding Without RADKITPLUS 1. Bleed the cooling system as follows: * Select the maximum heater temperature and blower motor speed settings. Position the control to discharge air from the A/C vents in the instrument panel. * WARNING: Do not stand in line with or near the engine cooling fan blade when revving the engine. Start the engine and allow it to idle. While the engine is idling, feel for hot air from the A/C vents. * CAUTION: If the air discharge remains cool and the engine coolant temperature gauge does not move, the engine coolant level is low in the engine and must be filled. Stop the engine, allow it to cool and fill the cooling system. Start the engine and allow it to idle until the normal operating temperature is reached. Hot air should discharge from the A/C vents. The engine coolant temperature gauge should maintain a stabilized reading in the middle of the NORMAL range and the upper radiator hose should feel hot to the touch. * Shut the engine off and allow it to cool. * Check the engine for coolant leaks. * Check the engine coolant level in the degas bottle and fill it as necessary.
