Transmission Repair 1. Remove the transmission. Refer to the appropriate SI procedure. 2. Disassemble and inspect the transmission. Refer to Unit Repair Automatic Transmission – 4L60-E/4L65-E. Important: Subject: 4L60-E Automatic Transmission/Torque Converter Clutch (TCC) Shudder, Water in Transmission (Repair Transmission and Replace Transmission Filler Tube, Level Indicator and Seal) Models: 2004-2005 Buick Rainier 2003-2005 Chevrolet TrailBlazer Models 2003-2005 GMC Envoy Models 2003-2004 Oldsmobile Bravada 2005 Saab 9-7X with 4.2L In-Line 6 Cylinder Engine (VIN S — RPO LL8) • Visible rust on the transmission fluid level indicator. • Visible water in the oil pan. • A milky white substance inside the pan area. • Spacer plate gaskets that appear to be glued to the spacer plate, valve body or case. • Rust on internal transmission iron/steel components. • Remove the surge tank cap and examine the coolant for signs of contamination with transmission fluid (the coolant will have a milky, not clear appearance). • If the coolant has a normal, clear appearance, the radiator should not be replaced. • The cooler can also be tested by following the Coolant System Leak Test procedure (SI Document ID# 877442). Do NOT replace a radiator without verifying that the transmission oil cooler is leaking. If water or coolant is found in the transmission, the following components MUST be replaced. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator WITH the transmission REMOVED from vehicle. 1. Remove the transmission fluid filler tube from the transmission. 2. Replace the transmission fill tube seal, P/N 1259475. 3. Replace the transmission fill tube, P/N 15000220, following the appropriate SI Document for Transmission Installation. 4. Replace the transmission fluid level indicator, P/N 15069769 when appropriate during the transmission installation. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator with the transmission in the vehicle. 1. Remove the air cleaner outlet duct. Refer to Air Cleaner Element Replacement (SI Document ID# 1364496). 2. Remove the transmission fluid level indicator from the filler tube. 3. Remove the filler tube nut (2) located on the right side of the engine. 4. Remove the filler tube from the vehicle. Tip It is necessary to remove the two A/C line (suction line / low side of muffler hose) retainers and reposition • Replace all of the rubber type seals. • Replace all of the composition-faced clutch plate assemblies including the band. • Replace all of the nylon parts (Thrust Washers). • Replace the torque converter. • Thoroughly clean and rebuild the transmission, using new gaskets and oil filter. • Flush and flow check the transmission oil cooler using J 45096. Refer to Corporate Bulletin Number 02-07-30- 052C or newer – Automatic Transmission Oil Cooler Flush and Flow Test Essential Tool J 45096 TransFlow .
the A/C line to allow proper clearance for installation of the new transmission fluid fill tube. 5. Remove the A/C line at the oil level indicator tube bracket nut. 6. Remove the A/C bracket bolt from the engine lift hook. 7. Reposition the A/C line upward. 8. Install the new transmission filler tube, P/N 15000220, into position but NOT into the transmission at this time. 9. Raise the vehicle. Refer to Lifting and Jacking the Vehicle in General Information (SI Document ID# 744862). 10. Remove the two bolts securing the transmission heat shield to the transmission. 11. Remove the transmission heat shield from the transmission. 12. Remove the old filler tube seal from the transmission case. 13. Install a new seal, P/N 1259475 into the transmission case. 14. Position the new transmission filler tube into the transmission seal. 15. Install the transmission heat shield to the transmission. 16. Install the two bolts securing the transmission heat shield to the transmission. Tighten Tighten the bolts to 17 N·m (13 lb ft). 17. Lower the vehicle. 18. Install the nut securing the filler tube to the stud. Tighten Tighten the nut to 10 N·m (89 lb in). 19. Reposition the A/C line into place. 20. Install the A/C line bracket to the oil level indicator tube stud and secure the bracket with the nut. 21. Install the A/C line bracket to the engine lift bracket and secure the A/C bracket with the bolt

Removal Procedure 1. Raise the vehicle. Refer to Vehicle Lifting. 2. Remove the front propeller shaft. Refer to Propeller Shaft Replacement- Front. 3. Remove the rear propeller shaft. Refer to Propeller Shaft Replacement-Rear. 4. Remove the vent hose from the transfer case. 5. Disconnect the vehicle speed sensor electrical connectors. 6. Remove the electrical connectors from the transfer case motor/encoder. 9. If equipped with a manual transmission, remove the bolt securing the left side support brace to the transmission. 10. If equipped with a manual transmission, remove the bolt and stud securing the left side support brace to the transfer case 11. If equipped with a manual transmission, remove the two bolts securing the right side support brace to the transmission and transfer case. 12. For vehicles equipped with a manual transmission, remove the six nuts securing the transfer case and bracket to the transmission 13. Remove the transfer case. * Start by pulling the transfer case straight back from the transmission. * After the transfer case is pulled out from the transmission turn and lower the transfer case. 14. For vehicles equipped with a automatic transmission, remove the six nuts securing the transfer case and bracket to the transmission adapter. 15. Remove the transfer case. * Start by pulling the transfer case straight back from the transmission. * After the transfer case is pulled out from the transmission turn and lower the transfer case. 16. Remove and discard the gasket. Installation Procedure 1. Install a new gasket to the transmission. Use sealer GM P/N 12346004 in order to hold the gasket in place. 2. Raise and position the transfer case to the vehicle Notice: Refer to Fastener Notice in Service Precautions. 3. For vehicles equipped with a automatic transmission, install the six nuts securing the transfer case and bracket to the transmission adapter. * Tighten the nuts to 47 Nm (35 lb ft) . 4. For vehicles equipped with a manual transmission, install the six nuts securing the transfer case and bracket to the transmission. * Tighten the nuts to 47 Nm (35 lb ft)

REMOVE CENTER CLUSTER FINISH PANEL REMOVE SHIFT LEVER FROM INSIDE OF VEHICLE RAISE VEHICLE AND DRAIN TRANSMISSION OIL NOTICE: Be sure the vehicle is securely supported. REMOVE PROPELLER SHAFT Remove the propeller shaft and insert SST into the extension housing. SST 09325-2001 0 (for W58 M/T) 09325-4001 0 (for R 1 54 MIT) DISCONNECT EXHAUST FRONT PlPE FROM TAIL PlPE (a) Remove the rubber hanger. (b) Disconnect the pipe at the front side of the converter. (R154 M/T) REMOVE EXHAUST FRONT PlPE (a) Disconnect the exhaust pipe bracket from the clutch housing. (b) Remove the nuts and exhaust pipe from the exhaust manifold. (b) Pull out the release fork through the left clutch housing hole. (c) Place the matchmarks on the clutch cover and flywheel. (d) Remove the clutch cover set bolts while turning the crankshaft pulley. HINT: Loosen each set bolt one turn at a time until spring tension is released. (e) Remove the clutch cover and disc from the flywheel, and fully move them toward the transmission. (f) Pull out the transmission with the clutch cover and disc.

Inspect the motor mounts and the transmission mount. Worn, weak or broken mounts will cause the torque arm to not function properly and can cause damage to your vehicle. Stock OE transmission mounts in Camaros and Firebirds are very weak and known to fail. If you have a broken or weak transmission mount, it will cause the torque arm to actually lift the tail end of the trans. up. This could cause severe wheel hop, driveline misalignment and possible damage to the transmission, drive shaft, u-joints, rear axle, torque arm, and/or floor pan of vehicle. We highly recommend using a good quality polyurethane transmission mount like Energy Suspension #33- 1108. Using the Energy Suspension transmission mount is good insurance that your transmission stay solid and the torque arm will work to its full potential. 2. Inspect the rear suspension bushings. We strongly recommend using either Edelbrock (#5274) lower trailing arms with a spherical ball on one end and polyurethane bushings on the other, Edelbrock (#5204) trailing arms with polyurethane bushings on both ends, or other high quality trailing arms that use high quality polyurethane bushings. We also recommend the use of an Edelbrock or other high quality panhard rod to replace the stock OE piece that uses sponge rubber bushings. The lower trailing arms and panhard rod secure the rear axle under the car. Upgrading to stronger high quality tubular trailing arms and panhard rod with polyurethane bushings will increase the overall strength, eliminate the sponge feel of rubber bushings and further increase the function potential of the torque arm. Worn out trailing arm or panhard rod bushings can contribute to or cause torque arm or other suspension component failures. Remember each suspension component

1. To confirm the client’s complaint, test-drive the vehicle on a smooth road, preferably with a slight incline. Set the cruise control between 35 and 40 mph, and monitor the engine rpm using the vehicle’s tachometer, or use the HDS to take a snapshot of the engine rpm. 2. If the engine speed fluctuates several hundred rpm while maintaining a constant vehicle speed, disconnect the EGR valve and retest the vehicle. •If the fluctuation is gone, refer to the EGR troubleshooting in the service manual. •If the engine rpm still fluctuates, and the transmission does not have any other symptoms (shifting problems, slipping, transmission DTCs) go to step 3. 3. Drain the transmission fluid, then strain it through a paint strainer. •If you find little or no contamination in the strainer, the ATF is OK, even if it smells burnt, is discolored, and/or the magnetic drain plug has small chips, flakes, or metal fuzz on it. Go to REPAIR PROCEDURE A . •If you find large amounts of contamination (pieces of metal or friction material) in the strainer, go to REPAIR PROCEDURE B . REPAIR PROCEDURE A 1. Remove the torque converter: •Refer to page 14-203 of the 2003-04 MDX Service Manual , or •Online, enter keyword A/T REM , and select A/T Removal from the list. 2. Install the torque converter: •Refer to page 14-215 of the 2003-04 MDX Service Manual , or •Online, enter keyword A/T INSTALL , and select A/T Installation from the list. 3. Update the PGM-FI software using HDS version 1.018.016 or later (see SOFTWARE INFORMATION ). Refer to service bulletin 01-026, Updating the ECM/PCM . 4. Do the idle learn procedure: •Make sure all electrical items (A/C, audio unit, defogger, lights, etc.) are off. •Start the engine, and let it run until it reaches its normal operating temperature (cooling fan cycles twice). •Let the engine idle with the throttle fully closed for 10 minutes. REPAIR PROCEDURE B Follow the IN-WARRANTY EXCHANGE steps in service bulletin 90-009, Automatic Transmission In- Warranty Exchange Program , to order a remanufactured A/T, replace the failed A/T, and return the failed A/T core. 1. Remove the transmission: •Refer to page 14-203 of the 2003-04 MDX Service Manual , or •Online, enter keyword A/T REM , and select A/T Removal from the list. 2. Clean the transmission cooler. Refer to service bulletin 89-015, ATF Cooler Cleaner . 3. Install a remanufactured transmission: •Refer to page 14-215 of the 2003-04 MDX Service Manual , or •Online, enter keyword A/T INSTALL , and select A/T Installation from the list. 4. Update the PGM-FI software using HDS version 1.018.016 or later (see SOFTWARE INFORMATION ). Refer to service bulletin 01-026, Updating the ECM/PCM . 5. Apply silicone to face of single or dual transfer case assembly. Install adapter plate on face of transfer case, using 4 M10-1.25×35 bolts (provided). We recommend applying blue LocTite® to threads before installation. Torque four plate bolts to 30 ft. lbs. Step 2 Install M-10-1.25×30 allen head bolt using blue Loc- Tite® torque to 30 ft. lbs. Step 3 Remove rear transmission seal using a seal remover or claw hammer. Step 4 Step 5 Install M-10-1.25x 35 bolt using blue LocTite® torque to 30 ft. lbs. Using degreaser, clean the rear transmission seal sur- face. Step 6
Ensure two dowels are in place in the transmission. If dowels are in the transfer case move them to the trans- mission. Step 8 Step 11: Apply silicone to rear face of transmission Slide coupler into place on the back of the transmis- sion. Step 7 Step 9 Step 10 Apply silicon to smaller end of seal adapter Install Seal Adapter into rear of transmission. Gently seat seal adapter into place using rubber mallet Step 11 After Assembling Adapter Plate & T/Case(s): Install replacement v6 dual transfer case crossmember Reconnect 4 wheel drive indicator (This may require cutting and splicing connector from original case) 1988-1991 Application, reconnect speedometer cable (Use speedometer extension cable for dual case applications) 1992-1995 Application will need a replacement VSS for the transfer case Reattach front and rear drive shafts (drive shaft lengths may need to be changed) Fill transfer case with 90W GL5 gear oil, check gear oil level in transmission Reinstall transfer case shifter and boot Drain and replace transfer case oil after first 1,000 miles and every 30,000 thereafter Full synthetic gear oil may be used. Step 12 Using 6 of the 9 stock bolts, 1 allen head bolt and 2 M10-1.25×35 bolts, attach transfer case to transmission. Use blue LocTite® on all bolts. Tighten bolts to 30 ft. lbs. The second allen head bolt should be installed in position shown on the upper right (passenger) side. Step 13 These instructions are designed as a general installation guide. Changing Transmission Fluid There is no need to change the transmission fluid unless the transmission is used under one or more of the following heavy duty conditions. A. Repeated short trips B. Driving on rough roads C. Driving on dusty roads D. Towing a trailer If the vehicle is used under these conditions, change the fluid every 20,000 miles (32,000 km). 1. Place a large drain pan under the oil pan. 2. Remove the transmission oil drain screw (2) and drain fluid. 3. Tighten drain screw (2). Torque: 38 Nm (28 ft. lbs.) 4. Remove the transmission overfill screw (1) and fill transmission through overfill screw opening, using DEXRON-III ATF. Note: Add transmission fluid until it flows out over the overfill screw opening. 5. Let engine idle until a fluid temperature between 32°C (90°F) and 57°C (135°F) is reached. 6. Add transmission fluid until it flows out over the overfill screw opening, then close the overfill screw (1). Torque: 38 Nm (28 ft. lbs.) Note: To prevent fluid leaks, the overfill screw and oil drain screws gasket must be replaced each time these screws are removed. Note: Check transmission fluid temperature with scan tool

Carefully lower the headliner at the corner of the sun visor location to access the electrical connector and disconnect the electrical connector. 13. Disconnect the roof opening panel, if equipped. 14. Disconnect the interior mirror electrical connector and electronic compass sensor connector, if equipped. 15. Use a thin-blade tool and carefully remove the dome lamp cover. 16. Disconnect the dome lamp electrical connectors. Explorer and Mountaineer only 17. Remove the upper air duct. * Remove the pin-type retainers. * Push down on the duct, tilt the top outward and pull upward to remove. 18. Remove the lower air duct. 19. Disconnect the electrical connector located at the C-pillar. * Release the wiring harness pin-type retainers. 20. Disconnect all the electrical connectors. All vehicles 21. Disconnect the electrical connector and the wiring pin-type retainers on the A-pillar. 22. CAUTION: To prevent bending or damaging the headliner, an assistant is required to support the headliner while carrying out the remaining steps. Open the sun visor center retainer cover and remove the screw. 23. Remove the sun visor center retainer. 24. Remove the rear pin-type retainer. 25. CAUTION: To prevent damaging the garment hanger retainer, use a 3/16-inch flat-blade screwdriver to carry out this step. NOTE: The garment hanger is shown without the roof sheet metal screw to show the metal retainer clip. The metal retainer clip will remain engaged in the sheet metal after the garment hanger is removed. Remove the garment hangers. 1. Open the access door. 2. Insert the flat-blade screwdriver fully into the garment hanger slot. 3. Rotate the screwdriver 90 degrees so that the screwdriver spreads the metal retainer clip. Remove the plastic garment hanger. 26. NOTE: The headliner is removed through the passenger rear door for Explorer Sport Trac. Remove the headliner. 27. To install, reverse the removal procedure.

Front End Installation: 1. To begin installation, block the rear tires of the vehicle so that the vehicle is stable and can’t roll backwards. Safely lift the front of the vehicle and support the frame with jack stands. Place jack stands on both the driver and the p sides of the vehicle. Next remove the wheel from both sides. assenger s 2. Remove the upper strut mounts with a 15-mm wrench or . m socket. Using a ball cket. Use an socket. You will need a socket to remove the far strut mount 3. Remove the sway bar lower link pin bolt from the bottom of the control arm with an 18 mm socket. 4. Disconnect the tie rod end with a 21 m peen hammer or impact tool, hit the steering knuckle (not the tie rod) until the tie rod pops out. If you use a tie rod pickle fork, be careful not to cut the tie rod boot. A severed tie rod boot will allow dirt and moisture to damage the tie rod end. 5. Remove the upper ball joint nut with a 21 mm so impact tool or ball peen hammer and hit the steering knuckle until the upper control arm pops out.
6. Support the knuckle with a bungee cord or safety wire so not to overextend the CV axel or stretch the brake hydraulic hose. 7. Next remove the struts lower bolt. Using a 27 mm wrench, hold the nut and remove the bolt with a 30 mm socket. 8. Remove the strut assembly. 9. Place the strut extension on the top of the strut, hold the part up to start the nuts onto the factory studs. ** Caution: Use the factory nuts with the factory studs** 10. Run down nuts snug with end wrench. Torque to OEM specs. 11. Place strut back into upper strut mount. Tighten provided nuts snug with wrench or ratchet (after install, you will torque to OEM specs). 12. Use a pry bar to position the lower control arm and the strut mount to reinstall the mounting bolt. Torque to OEM specs. 13. Place a jack under the lower control arm. Raise the lower control arm to reattach the ball joint. A pry bar may be used to hold the upper control arm into position. Torque the ball joint nut to OEM specs. 14. Reattach the tie rod end. Torque to OEM specs. 15. Reattach the sway bar. Torque to OEM specs. 16. Reattach the wheel. Torque to OEM specs. 17. Repeat on opposite side. 18. Lower vehicle to ground and torque strut mounts to OEM specs. 19. Align the vehicle. A certified alignment technician that is experienced with lifted vehicles is recommended to perform the alignment
