FORD: 2004-2007 F-Super Duty ISSUE SERVICE PROCEDURE Some 2004-2007 F-Super Duty vehicles, equipped with a power sliding rear window (back glass), may 1. Intake Manifold—Lower Removal 1. Partially drain the cooling system. For additional information, refer to Section 303-03 . 2. Remove the upper intake manifold (9424). For additional information, refer to Intake Manifold—Upper in this section. 3. Remove the fuel supply manifold (9F792). For additional information, refer to Section 303-04B . 4. Disconnect the EGR vacuum tube (9E498). 5. Disconnect the EGR-to-exhaust manifold tube (9D477). * Loosen the nut. 6. Disconnect the upper radiator hose (8260). * Reposition the clamp. * Disconnect the hose. 7. Disconnect the heater hose (18472). * Compress the fitting * Disconnect the hose. 8. Disconnect the intake manifold runner control (IMRC). 9. Position the water bypass tube (8555) aside. 1. Remove the bolts. 2. Position the tube aside. 10. NOTE: Note the location of the six long bolts. Remove the lower intake manifold (9J447). 1. Remove the bolts. 2. Remove the intake manifold. 11. Remove the intake manifold runner control (IMRC) if necessary. For additional information, refer to Section 303-14 . 12. Remove and discard the lower intake manifold sealing components. Installation 1. Refer to the illustration for intake manifold sealing component locations. 2. Install the lower intake manifold front and rear end seals. 1. Apply a bead of sealant to the intake manifold front and rear end seal mounting points as indicated. * Use Silicone Gasket and Sealant F7AZ-19554-EA or equivalent meeting Ford specification WSE-M4G323-A4. 3. Install the lower intake manifold front and rear end seals. 3. Install the intake manifold gaskets (9439). 4. Install the intake manifold runner control (IMRC) if required. For additional information, refer to Section 303-14 . 5. NOTE: The lower intake manifold must be installed within four minutes of applying sealant. Position the lower intake manifold. 1. Apply a bead of sealant to the lower intake manifold mounting at the points indicated. * Use Silicone Gasket and Sealant F7AZ-19554-EA or equivalent meeting Ford specification WSE-M4G323-A4. 3. Position the lower intake manifold.

REMOVAL CAUTION: Prior to removal of the Camshaft Position (CMP) sensor, set cylinder No.1 to zero degrees Top Dead Center (TDC) of compression stroke. Then note the position of the CMP sensor electrical connector. The installation procedure requires that the connector be located in the same position. 1. Disconnect battery ground cable. NOTE: When the battery has been disconnected and reconnected, some abnormal drive symptoms may occur while the Powertrain Control Module (PCM) relearns its adaptive strategy. The vehicle may need to be driven 16 km (10 miles) or more to relearn the strategy. 2. Disconnect engine control sensor wiring connector from CMP sensor. 3. Remove retaining screws and CMP sensor from sensor housing. 4. If removing CMP sensor housing from the cylinder block, proceed with Removal Step 5. If not removing sensor housing, proceed to installation Step 6. 5. Remove hold-down clamp (bolt and washer assembly) . 6. Remove CMP sensor housing from cylinder block INSTALLATION CAUTION : A special service tool such as Syncro Positioning Tool T95T-12200-A must be obtained prior to installation of the replacement CMP sensor. Failure to follow this procedure will result in improper sensor alignment. This will result in the fuel system being out of time with the engine, possibly causing engine damage. 1. Attach Syncro Positioning Tool T95T-12200-A as follows: a. Engage CMP sensor housing vane into the radial slot of the tool. b. Rotate tool on CMP sensor housing until tool boss engages notch in sensor housing. 2. Pre-lubricate synchronizer gear with engine oil meeting Ford specification ESE-M2C123-A prior to assembly. 3. Install sensor housing so that drive gear engagement occurs when arrow on ocator tool is pointed approximately 75 degrees counterclockwise from the rear face of the cylinder block. This step will locate CMP sensor electrical connector in the pre-removal position. 4. Rotate Syncro Positioning Tool T95T-12200-A clockwise slightly. This will engage oil pump intermediate shaft. Push downward while adjusting Syncro Positioning Tool T95T-12200-A until the Syncro Gear engages the camshaft gear. 5. When synchronizer flange is fully seated against block, the installation tool should be facing counterclockwise of engine centerline approximately 33 to 45 degrees. 6. Install hold-down clamp (washer and bolt) and tighten bolt to 19-30 Nm (14- 22 lb ft)

Removing the Door Panel Coverings 1. For ease of installation, do both sides at the same time. 2. Roll the windows to approximately 1/2 open, and so the crank handle is in the Down Position. With either the Crank Spring Removal Tool, or a flat Screwdriver, remove the spring, located in a slot on the back of the crank. 3. Remove the cover plate for the remote-control mirror, which is held in place by 3 spring clips. Remove by gently pulling the front corner of the cover out, and then slide the cover back. 4. Remove the door Pull-handle cover, by inserting a screwdriver into the access hole on the bottom of the handle, and using the screwdriver as a lever, pop off the handle cover. 5. Remove the button covering a retaining screw in the interior door latch backing plate. 6. Remove the 8 Torx™ retaining screws around the perimeter of the door panel, and the single Torx™ retaining screw in the interior door latch. 7. Remove the 2 hex bolts in the door handle. 8. Gently lift the panel upwards, to disengage the window weather-strip molding. 9. Remove the Door Latch Trim Panel, be sure to unplug the Power Lock Switch, and remember how the wire was run. 10. Remove the interior door latch, by gently pulling out on the front corner, which is held in by a plastic compression spring. 11. Remove the Foam Arm Rest bolster, by unclipping the 4 plastic compression clips and the clip fasteners.. 12. Remove the 4 Door Speaker screws, and disconnect the speaker. 13. Gently remove the closed cell Foam Cover from the doorframe, by pulling out, while cutting the rubber cement around the cover. Remove all but the front edge of the cover. This cover tears very easily, so use extreme care. B. Removing the Manual Window Regulator 1. Temporarily re-attach the crank handle, and roll the window so that clamps (6, 7) on window are accessible through the voids in the door frame. 2. Loosen the glass clamp nuts (or bolts). 3. Roll the window all the way up, and lock in place by inserting a screwdriver into the small access hole at the top of the doorframe. 4. Remove the 4 Hex bolts (1, 2, 3) Before removing the last bolt (4), take up the weight of the glass, and remove the last bolt. Gently let the glass rest on the screwdriver. 5. Remove the manual regulator and tracks. C. Installing the Electric Window Regulator 1. Align and install the Hex bolts (1, 2, 3, 4, and nut 5) 2. Loosen the glass clamp nuts (or bolts). 3. Gently let the glass rest in the Clamps. 4. Lightly tighten the glass clamp nuts (or bolts).

Special Tool(s) Removal 1. With the vehicle in NEUTRAL, position it on a hoist. 2. Disconnect the shift cable from the manual control lever. 3. Disconnect the digital transmission range (TR) sensor electrical connector. 4. Remove the manual control outer lever nut and manual control outer lever. 2004 Ford Truck Ranger 2WD V6-4.0L VIN E 5. Remove the screws and the digital TR sensor. Installation 1. Install the digital TR sensor and loosely install the screws. 2. CAUTION: Tightening one screw before tightening the other may cause the sensor to bind or become damaged. NOTE: The manual lever must be in the NEUTRAL position. Using the special tool, align the digital TR sensor and tighten screws in an alternating sequence. 3.
