INSTALLATION 1. Remove the screws from the rear corners of the bumper, two in each side. Figure 2 Figure 2 Bumper mounting screws, left side 2. Remove the eight screws along the bottom of the bumper. Lift the hood and remove the two screws from the top of the grille. Retain the hardware for use later. Figure 4 Figure 4 Grille fasteners 4. Remove the two plastic fasteners from the top of the grille. Retain the hardware for use later. Carefully pry the center pins up before removing the fasteners. Figure 5 Figure 5 Left grille fastener removal 5. Pull the grille free of the retaining clips with a “sharp” pull. The top of the bumper is snapped into plastic clips just below the fender corners, in front of the flares. Pull the bumper free. Remove the molded plastic inner fender extensions by clipping or drilling out the rivets holding them to the bottom of the inner fenders. Locate the 1″ hole in the side of the frame behind the body mount. Drill a 1/2″ hole through the center into the inner wall. The Spacer Tube may be used as a centering tool. Repeat for opposite side. Hold the Lower Frame Bracket in position and insert a 12mm bolt with 1/2″ lock washer and flat washer through the bottom hole in the Bracket and into the threaded hole in the frame. Do not tighten yet. Figure 14 Drill ½” hole through center of existing hole into inner frame wall Clip or drill rivets to remove fender extension Fender extension WARN INDUSTRIES PAGE 9 73465 A0 14. Slide a 1/2″ flat washer and Spacer Tube over a 1/2 x 4″ bolt and insert through the Lower Frame Bracket and Frame. Install 1/2″ lock washer and hex nut. Do not tighten yet. Figure 14 15. Slide an Upper Frame Bracket above the frame rail along the inside of the Lower Frame Bracket. Align the holes and insert two 7/16 x 1 1/2″ bolts through the holes and install a lock washer and hex nut on each. Do not tighten yet.

Remove head unit (Consult with owner’s and shop manual) 2. Disconnect factory wiring harness from head unit 3. Connect EGO DASH TS Wiring Harness to the head unit Wiring Harness A Locate
amplifier (Most Lexus ? behind glove box; Toyota Land Cruiser ? under drivers or passengers seat). Connect male and female 16-pin connectors between amplifier and the vehicle’s wiring harness. Connect Yellow Mute wire: Lexus ? pin 7 on the 18-pin connector; Land Cruiser ? pin 3 on the 25-pin connector (amplifier). Connect Blue Ignition wire (male bullet connector): Lexus ? pin 16 on the 16-pin connector (female bullet connector); Land Cruiser ? pin 20 on the 25-pin connector (amplifier). Wiring Harness B The normal location of the mute is pin 4 (x) on the 6-pin connector. However, on some rare factory head units, the mute pin might be pin 5. The mute pin on the head unit should show ~ 5 volts when the head unit is turned on. Wiring Harness C Connect the male and female ISO connectors, if they are not already connected. Splice the gray wires (only!) into the loudspeaker wiring, going from the amplifier to the center or door loudspeaker. The 2 female bullet connectors go to the loudspeaker. The 2 male bullet connectors go to the amplifier. The 4 white wires are not used! Connect the yellow mute (“Mute Signal”) cable (male bullet connector) on the ISO Harness coming from the EGO DASH TS brain to “Mute 2″ (white cable – female bullet connector), if not already connected. Wiring Harness D Please contact EGO Technical Support at (858) 566-2170 (9AM-5PM PST) or support@egohandsfree.com . 4. Connect EGO DASH TS Wiring Harness to the vehicle’s wiring harness (One or more of the connectors might be not used, depending on the vehicle’s configuration) 5. Connect the EGO DASH TS Wiring Harness to the EGO DASH TS control box (16pin Molex) 6. Install the EGO DASH TS switch insert into the desired location (knockout) 7. Connect the EGO DASH TS switch with the EGO DASH TS box (Use the included extension cable if necessary) 8. Install the EGO Microphone into the desired location (e.g. the rear view mirror. Remove the cap and the bolt holding the upper left side, rear seat belt holder and pull the panel partially free. Remove the push clips visible on the edge of the headliner and pull down the edge of the headliner so that you can begin routing your cables. Bring the camera wire from your harness around to the larger rubber boot connecting the hatch wiring to the interior of the car. Manipulate the camera connector up through this rubber boot. Take your time : ) Once through, make your connection to the cable from the license plate camera to complete this phase. Route your cable down the left side and out near the area behind the tail light. This is where we will make the connections for camera power and ground. The wiring harness for your camera contains connectors and wire taps so that no wires will need to be cut during installation. The wire taps are designed to simply fold around a wire, and when squeezed together with a pair of pliers, create a convenient connection for your harness wires to plug into. Locate the wires behind the clear reverse tail light. Place wire taps on both wires of its connector ( PINK and WHITE W/BLACK STRIPE ) Plug the wires from the camera harness into the appropriate wire tap. The GROUND wire from your camera harness pugs into the WHITE W/BLACK STRIPE wire and the 12V/REVERSE wires are both plugged into taps on the PINK wire. You may find it more convenient to place a tap on one of the power wires of the camera harness to connect them both together, and then place a single tap on the PINK wire to make your connection to. The additional lengths of camera harness wiring may be stored inside this panel area. Next, the video cable from the camera is routed to the front of the vehicle. This is accomplished by lifting out the rear cup holder and pulling the cable up and through to the front of the vehicle. There is a bolt on the front of the cup holder panel and then it can be lifted out. Tuck the wire under the edge of the trim panels along the doors as you bring the video cable up to the front of the car. The trim panel should be pulled up at the driver area to allow the kickpanel up front to be pulled free. Again, no screws are holding these panels in place and are simply pulled free with your fingertips.

DISC BRAKE SHOES Removal (Front) 1. Remove master cylinder fluid reservoir cap. 2. Raise and support vehicle. 3. Remove tire and wheel assembly. 4. Place appropriately sized C-clamp over brake caliper, placing screw-drive head against outboard shoe and hook against rear of caliper. Slowly tighten screw-drive retracting caliper pistons into bores and brake outboard brake shoe free from caliper fingers. See Fig. 22 . Remove C-clamp. 5. Once outboard shoe is free from caliper fingers, slide caliper inboard on guides providing clearance between the rotor and inboard brake shoe. 6. Slide an appropriate prying tool through center opening in top of caliper behind brake shoe between 2 caliper pistons. Use care not to come in contact with pistons or dust boots potentially damaging them. Pry against rear of inboard brake shoe braking it free from caliper pistons. 7. Remove the 2 brake caliper guide pin bolts. See Fig. 23 . 8. Remove disc brake caliper from brake adapter and hang out of way using wire or a bungee cord. Use care not to overextend brake hose when doing this. 9. Remove brake shoes from disc brake caliper adapter. See Fig. 27 . 10. Install master cylinder fluid reservoir cap. 2. Install disc brake caliper over brake shoes on brake caliper adapter. See CALIPER . 3. Align guide pin bolt holes with guide pins and install caliper guide pin bolts. See TORQUE SPECIFICATIONS . 4. Install tire and wheel assembly. See TORQUE SPECIFICATIONS . 5. Lower vehicle. 6. Pump brake pedal several times to seat shoes to caliper and brake rotor. 7. Check and fill brake fluid level as necessary. See CHECKING & FILLING under BRAKE FLUID in SERVICE. 8. Road test vehicle making several stops to wear off any foreign material on brakes and to seat brake shoes. Removal (Rear) 1. Raise and support vehicle. 2. Remove both rear tire assemblies from vehicle. 3. Remove 2 caliper guide pin bolts. 4. Remove the 2 caliper guide pin bolts. See Fig. 24 . 5. Remove caliper from caliper adapter. See CALIPER . 6. Remove outboard brake shoe by pushing shoe away from caliper fingers, dislocating locating pins built into shoe backing plate from holes in caliper fingers, then sliding brake shoe down and off of brake caliper. See Fig. 28 . 7. Pull inboard brake shoe away from caliper piston, dislocating retaining clip from cavity in piston. Remove inboard shoe. NOTE: In some cases, it may be necessary to retract caliper piston in its bore a small amount in order to provide sufficient clearance between shoes and rotor to easily remove caliper from knuckle. This can usually be accomplished before guide pin bolts are removed, but grasping rear of caliper and pulling outward working with guide pins, thus retracting piston. DO NOT push on piston directly as it may get damaged.

1. Installation Temperature. (a) Part and vehicle surface temperature must be maintained between 65F and 90F for optimum installation. Store parts flat at room temperature in a clean dry place. 2. Clean the Vehicle Surface. (a) Carefully remove Door Scuff Plates using NRT. (b) Clean the entire application surface to remove grease and wax. Use 3MTM Prep Solvent-70 and clean lint free rag. (c) When cleaning with 3MTM Prep Solvent-70. (1) Always use a clean (lint free scratch resistant) soft cloth (or wipe), and clean a small area at a time (~3 ft. x 3 ft. max.). (2) Shake well. (3) Apply 3MTM Prep Solvent-70 to cloth or wipe. Do not spray cleaning solution directly on any vehicle surfaces. (4) Clean surface thoroughly and wipe dry immediately with a new clean cloth. Do not allow cleaner to air dry. 3. Installation of the Front Door Sill Protectors. (a) Choose correct front door sill protector. (Part names and cab styles are identified on part) (1) The door sill protectors are not handed (left-hand and right-hand are universal.) (b) Carefully remove entire paper liner. (c) Align the front notch to the seam notch in the sheet metal flange and the back edge along the tangent of sheet metal flange. Do not smooth part with hands. Do not let part wrap past outside edge of radius. (Fig. 3-1). (d) Using a felt block, squeegee the protector to the vehicle with long smooth overlapping strokes starting in the center working out to each end. (Fig. 3-2). (e) Replace scuff plate. 4. Installation of the Rear Door Sill Protectors (a) Choose correct rear door sill protector. (Part names and cab styles are identified on part). Left-hand and right-hand are universal. Carefully remove entire paper liner. (b) Align the rear notch to edge of wire harness clip and the back edge along the tangent of sheet metal flange. Do not smooth part with hands. Do not let part wrap past outside edge of radius. (Fig. 4-1). Replacing Front Wheel Bearing ( Wheel Hub )(Basis) Caution! Bearing cannot be dismantled. Do not wash out bearings. Remove brake disk (brake line remains connected), refer to Brakes and Traction Control; Disc Brake System. Remove ABS impulse sensor. Remove stabilizer link from stabilizer, Steering and Suspension. Unfasten nut. Installation: Use washer (1). Tapered spigot and bore both free of grease. Replace self-locking nut. Brace on hexagon socket if necessary. Tightening Torque, refer to Steering Specifications. Press off track rod with special tool 31 2 240. Mark the installation position of the spring strut tube (1) in the swivel bearing (2) with paint – never mark with scribing tool. Marking is not required if the factory mark is still identifiable. R installation position of right spring strut tube L installation position of left spring strut tube Version with factory marking above the swivel bearing. Unfasten nut. Expand swivel bearing with special tool 31 2 200 and pull swivel bearing downwards. Installation: Press swivel bearing upwards to stop with workshop hoist and note marking of installation position. Replace self-locking nut. Tightening Torque, refer to Suspension Specifications Unfasten screws and remove wheel bearing. Installation: Contact face (2) of wheel bearing and swivel bearing and the threaded bores (1) must be clean and free of grease. Tightening Torque, refer to Suspension Specifications

Note: Test and adjust lambda control with a lambda control tester. The lambda control and the idle speed emissions level must not be tested when the engine is very hot, e.g. immediately after driving sharply or after measuring engine output on the dynamometer. Note: Not available on model year 1984-1986. 4 Connect testers: oil remote thermometer (018)124 589 07 21 00 lambda control tester (012) twin socket (031) trigger clamp (011) exhaust probe (005)126 589 11 63 00 CO measuring instrument (006) engine tester with oscilloscope (030) multimeter (003) test cable (033)102 589 04 63 00. 5 Position extraction device (014) at exhaust tail pipe. 6 Check engine coolant level, adjust to correct level. 7 Check engine oil level, pay attention to condition of oil (visual inspection). 8 Take off air cleaner. 9 Check ease of movement and condition of throttle control linkage and throttle valve. Grease all bearing points and ball sockets. 10 Check fulcrum lever, adjust. Check whether the roller (15) in the fulcrum lever (13) is resting free of tension against end stop. Adjust fulcrum lever (13) with the connecting rod (2), if necessary, so that the roller (15) is resting free of tension against end stop. 11 Idle stop. Check whether the throttle valve is resting against idle stop. Disconnect connecting rod (2) for this step. Adjust throttle control. Engines with cruise control only. Check whether the actuator is resting against idle stop of cruise control by pressing the lever of the actuator clockwise against idle stop at cruise control. When attaching the connecting rod (21), ensure that the lever of the actuator is lifted approx. 1 mm off the idle stop at the cruise control. Adjust tie rod, if necessary. Adjust throttle control. 12 Check wide open throttle stop from the accelerator pedal , adjust. 13 Voltages Test (battery and ignition coil ): No-load voltage Connect voltmeter to the battery, paying attention to the polarity, and take reading of voltage. Specification: 12.2 volts . Ignition coil Switch on ignition with engine not running. Test the voltage terminal 15 to ground at contact 5 of diagnostic connector. Specification: battery voltage Test difference in voltage between terminal 15 and terminal 1 at contacts 5 and 4 of diagnostic connector. Specification: 0 volts If the specified values are not reached, test

INSTALLATION PROCEDURE 1. Disconnect battery negative cable. 2. Disconnect throttle body from Mass Air Flow Sensor boot and disconnect all lines from throttle body (linkage, water, vacuum, etc.). 3. Remove linkage attachments from plenum and move out of the way. Disconnect plenum from runners and remove (it is not necessary to remove throttle body from plenum). You may need to loosen lower runner bolts in order to free plenum. 4. Remove runners from baseplate and loosen, but do not remove the fuel rails. 5. Trial fit your new intake runners prior to final installation on your vehicle. This way you can get a “feel”for what goes where and why. NOTE: Because of varying O.E.M. fuel line routing, some material may need to be removed from the runners in order to clear the fuel lines. Check for clearance before installing onto engine. 6. Thoroughly clean the flange surfaces of the plenum, runners, and baseplate and remove any remaining gasket material. Use rags or paper towels in the open ports to make sure your intake system is kept free of all foreign objects (i.e., dirt, gasket material, etc.). 7. Place runners into position on the baseplate making sure to use the proper runner/gasket on the proper side and start bolts. 8. Tighten down fuel rails and place plenum into position. Start bolts, but do not tighten (make sure proper gaskets are used). 9. Align plenum and runners and tighten all runner and plenum bolts. 10. Reconnect all connections and linkage to the throttle body and reconnect the throttle body to Mass Air Flow Sensor boot. If clearance is a problem, it may be necessary to discard the original steel hard line which runs from the O.E.M. baseplate to a rubber hose connecting to the charcoal canister and replace with a rubber hose. On the passenger’s side of the engine, discard the original hard line (if so equipped) which ran from the valve cover vent to the throttle body and replace with 3/8″ rubber hose if necessary for clearance. 11. Check and top off any lost coolant, reconnect battery, and start engine and run briefly, monitoring the “check engine”light. Turn off engine and check installation for any leaks or abnormalities
