Grounding the Automobile A perfectly and beautifully wired automobile will nevertheless have bugs and problems if everything is not properly grounded. Do not go to the careful effort of installing a quality wire harness only to neglect proper grounding. Note: The Painless Wire Harness Kit includes no ground wire except the black wire from the two headlamp connectors. You must supply ground wire (14-16 gauge) for all circuits. 6.3.1 Connect a Ground Strap or Cable (2-gauge minimum) from the Negative Battery terminal to the automobile chassis (frame). 6.3.2 Connect a Ground Strap from the Engine to the chassis (even a 10-gauge wire is too small) . DO NOT RELY UPON THE MOTOR MOUNTS TO MAKE THIS CONNECTION . 6.3.3 Connect a Ground Strap from the Engine to the Body. 6.3.4 If you have a fiberglass body you should install a terminal block to ground all your Gauges and Accessories. Ground the Terminal Block with at least a 12-gauge wire to the chassis. 6.4 Terminal Installation and Making Connections Note: In the following steps you will be making the circuit connections. Before you start, you should carefully read Sections 7.0 through 10.0 , as appropriate, and continually refer to Section 10.0 , DOUBLE- CHECKING your routing and length calculations before cutting any wires and making connections. Give special attention to Turn Signal and Ignition Switch connections. These can be somewhat confusing. 6.4.1 Have all needed tools and connectors handy. 6.4.2 Select the correct size terminal for the wire and stud application. 6.4.3 Determine the correct wire length and cut the wire. Remember to allow enough slack in the harness and wires at places where movement could possibly occur, such as automobile body to frame, frame to engine, etc. Double-check your calculations. 6.4.4 Strip insulation away from wire. Strip only enough necessary for the type of terminal lug you are using. Note: In the following step, make sure that the terminal is crimped with the proper die in the crimping tool. An improper crimp will NOT make a good connection. 6.4.5 Crimp the terminal onto the wire. CAUTION: DO NOT OVER-CRIMP! 6.4.6 Connecting the harness throughout the groups is a redundant process. Make sure that each wire is FIRST properly routed and THEN attach. DO NOT ATTACH FIRST THEN ROUTE AFTERWARD. 6.4.7 When all wires are attached, tighten the mounts and ties to secure harness permanently. 6.5 Testing The System 6.5.1 Use a small (10 amp or less) battery charger to power up the vehicle for circuit testing. If there is a problem anywhere, the battery charger’s low amperage and internal circuit breaker will provide circuit protection. CAUTION: IF YOU HAVE NOT YET DISCONNECTED THE BATTERY FROM THE AUTOMOBILE, DO SO NOW! DO NOT CONNECT THE BATTERY CHARGER WITH THE BATTERY CONNECTED. Connect the battery charger’s NEGATIVE output to the automobile chassis or engine block and its POSITIVE output to the automobile’s positive battery terminal. 6.5.2 INDIVIDUALLY turn on each light, ignition, wiper circuit, etc. and check for proper operation. Note: The turn signals will not flash properly if you do not have both the front and rear bulbs installed and connected. 6.5.3 When all circuits check out THEN attach the battery cable to the battery for vehicle operation

Fuel pump relay is located in the front of the trunk. Turn ignition switch to START position. If engine starts, go to next step. If engine does not start, go to FUEL PUMP RESISTOR (3.5RL) . 2. Turn engine off and ignition on. Measure voltage between ground and PCM 12-pin connector terminal No. 4 (Green wire). If battery voltage is present, go to next step. If battery voltage is not present, go to step 4). 3. Start engine and run at 3000 RPM with no loads and transmission in Park or Neutral, until radiator fan comes on. Allow engine to idle for at least one minute. Turn engine off. Disconnect vacuum hose No. 21 from vacuum manifold. Apply 8-12 in. Hg (27-40 kPa) vacuum to Manifold Absolute Pressure (MAP) sensor. Start engine and run at 6500 RPM with no loads and transmission in Park or Neutral. Measure voltage between ground and PCM 12-pin connector terminal No. 4 (Green wire). If less than one volt is present, fuel pump relay circuit is okay. If one volt or more is present, substitute a known good PCM, then recheck. If symptom or indication goes away, replace original PCM. 4. Turn ignition off. Disconnect PCM 26-pin and 12-pin connectors. Disconnect fuel pump relay 4-pin connector. Using a fused jumper wire, connect fuel pump relay connector terminals No. 2 (Red/White wire) and No. 4 (Green wire). Turn ignition on. Measure voltage between ground and PCM 12-pin connector terminal No. 4 (Green wire). If battery voltage is not present, go to next step. If battery voltage is present, replace fuel pump relay. 5. Remove jumper wire. Measure voltage between ground and fuel pump relay 4-pin connector terminal No. 2 (Red/White wire). If battery voltage is present, repair open or short in Green wire between PCM and fuel pump relay. If battery voltage is not present, repair open in Red/White wire between fuel pump relay and FUEL PUMP fuse No. 22 (20-amp), located in underdash fuse/relay box. FUEL PUMP RESISTOR (3.5RL) 1. Fuel pump resistor is located in the left corner of the trunk. Disconnect fuel pump resistor 2-pin connector. Turn ignition on and measure voltage between ground and fuel pump resistor connector terminal No. 2 (Yellow wire) within 2 seconds. If battery voltage is present for 2 seconds after ignition is turned on, go to next step. If battery voltage is not present as specified, check PGM-FI relay. See PGM- FI MAIN RELAY . 2. Turn ignition off. Using a jumper wire, connect fuel pump resistor connector terminals No. 1 (Black/Yellow wire) and No. 2 (Yellow wire). Turn ignition switch to START position. If engine does not start, go to next step. If engine starts, replace fuel pump resistor. 3. Turn ignition off. Disconnect fuel unit sub-harness Gray, 10-pin connector located in front of trunk, above fuel pump access panel, next to Gray, 20-pin connector. Turn ignition on and measure voltage between ground and sub-harness connector terminal No. 7 (Black/Yellow wire) within 2 seconds. If battery voltage is present for 2 seconds after ignition is turned on, check fuel pump. If battery voltage is present as specified, repair open in Black/Yellow wire between fuel pump resistor and fuel pump

Time and Difficulty: I found the install to be moderately difficult and pretty time-consuming (about 3 hours) ; others have found it simple and report they have done it in as little as 30 minutes. Your experience will depend on your familiarity with the tools and electronics. I, personally, found insertion of the connection pin into the HV ECU plug to be difficult and almost got the first pin irrevocably stuck in the slot. I spent quite a bit of time with that part alone. I also found threading the wire behind the dash to be fairly tricky. I think the average person, not encountering any problems, could do this job in about 1-1½ hours. Procedure in Brief: 1) Remove bottom cover of steering wheel 2) Locate and unplug flasher plug 3) Open plug and remove 1-3 unused connector pins 4) Reattach steering wheel cover 5) Dismantle part of dash (vents) and remove lower glove box 6) Locate HV ECU (gray plugs) and remove lower plug 7) Solder wire to connector pin and insert into ECU plug (#27) 8) Splice EV button ground wire into ECU plug ground wire (#1) 9) Plug ECU plug back into the ECU 10) Thread wire behind dash to opening near dimmer switch 11) Attach switch to cover and solder wires in place 12) Reassemble the dash 13) Test Procedure in Detail: *Review ALL steps before proceeding and be sure you understand all terms used and you’ve looked at all diagrams and pictures. 1) Remove the bottom cover of the steering wheel by releasing the steering wheel adjustment handle and unscrewing the silver screw in that recess. 2004_prius_evv2.doc Page 4 of 20 Last updated March 13th, 2004 Then, turn the steering wheel 90 degrees right and remove the black screw that becomes visible on the right side of the steering column. Then turn the wheel 180 degrees left (90 degrees from normal position) and remove the black screw on the left side of the steering column. Pull those apart and remove the cover. Inside you’ll see lines of silver connector pins–some with wires attached, some without. You should remove between 1 and 3 of those pins–2 is probably safe, 3 might be better, since if you plan to install an OEM button at some point, you’ll probably need more pins for that. (You need one pin for the procedure, but it’s handy to have a back-up.) To remove the pins, you can use your paper clip to start the process of sliding them out, and then they just pull right out. 2004_prius_evv2.doc Page 6 of 20 Last updated March 13th, 2004 Stick them to a piece of tape or put them somewhere secure so you can find them later. Snap the cover back into place, and plug the flasher plug back in. 4) Replace the steering wheel cover by reversing the process. Be sure everything’s aligned properly and that there are no gaps. 5) Now you’ll need to dismantle part of the dash to get access to the ECU and other areas. First, open the top and bottom glove box doors. Squeeze the inside sides of the lower glove box together to get the catches past the portion of the dash frame that keeps the door from falling all the way open. Then pull the entire door straight toward you – it will unclip from the hinges at the bottom of the glove box. 2004_prius_evv2.doc Page 7 of 20 Last updated March 13th, 2004 You may also need to unclip the little hydraulic piston that keeps the door from falling open too quickly. Next, grasp the bottom of the silver vent piece next to the glove box. Pull it toward you firmly. It should unclip at the bottom first. Then pull the whole unit straight out

Did you perform the Instrument Cluster System Check? — Go to Step 2 Go to Instrument Cluster System Check 2 1. Disconnect the Transmission Range (TR) Switch connector C2. 2. Turn the ignition switch to the RUN position. 3. Conduct the PRNDL Logic Input Test by connecting fused jumper wires between ground and the appointed cavities of the TR Switch connector. Refer to PRNDL Logic Input Test PRNDL Logic Input Test . 4. Repeat for each transmission range. Do all ranges illuminate? — Go to Step 3 Go to Step 4 3 Adjust the transmission range switch. Refer to Park/Neutral Position Switch Adjustment (4L60E); Park/Neutral Position Switch Adjustment (4L80E) Automatic Transmissions. Replace the PNP Switch. Refer to Park/Neutral Position Switch Replacement (4L60E); Park/Neutral Position Switch Replacement (4L80E) in Automatic Transmissions. Is the repair complete? — Go to Instrument Cluster System Check — 4 1. Remove the I/P Cluster. 2. Connect a J 39200 DMM (continuity) between the I/P Cluster connector and connector C2 of the TR Switch to those circuit(s) that connected to the faulty PRNDL indicators. Is continuity present in the circuit(s) tested? — Go to Step 6 Go to Step 5 5 Locate and repair the open in the circuit(s) that are faulty between the TR Switch and the I/P Cluster. Refer to Wiring Repairs in Wiring Systems. Is the repair complete? — Go to Instrument Cluster System Check — 6 Connect a J 39200 DMM (continuity) between the I/P Cluster connector and ground to those circuit(s) that connected to the faulty PRNDL indicators. Is continuity present in the circuit(s) tested? — Go to Step 7 Go to Step 8 Locate and repair the short to ground in the circuit(s) that are faulty between the TR Switch and the I/P Cluster. ADJUSTMENTS WINDOWS Remove door trim panel. See DOOR TRIM PANEL under REMOVAL & INSTALLATION. Loosen bolts holding window to regulator. Raise window fully, seating window in frame. Tighten bolts. Install door trim panel. TROUBLE SHOOTING POWER WINDOWS On Dakota, inspect circuit breaker No. 20 (20-amp) in junction block. On Durango inspect circuit breaker No. 21 (25-amp) in junction block. On all models, junction block is located on left end of instrument panel. Inspect fuse No. 9 (40-amp on Dakota, 50-amp on Durango) in Power Distribution Center (PDC). PDC is located in left front corner of engine compartment. Inspect power window system ground circuit. See WIRING DIAGRAMS . SYSTEM TESTS ALL WINDOWS INOPERATIVE Dakota 1. Check circuit breaker for power window system. See TROUBLE SHOOTING . Replace circuit breaker as necessary. If circuit breaker is okay, go to next step. 2. Disconnect negative battery cable. Remove driver’s front power window switch. See POWER WINDOW SWITCH under REMOVAL & INSTALLATION. Check for continuity between ground and terminal No. 3 (Black wire) at driver power window switch wiring harness connector. If continuity exists, go to next step. Correction Replace the ignition coil/module assembly and add ground strap following the procedure below. 1. Disconnect the ignition coil electrical connector. 2. Disconnect the left side spark plug wires from the ignition coil. 3. Disconnect the right side spark plug wires from the ignition coil. 4. Remove the four bolts attaching the ignition coil to its mounting bracket and remove the ignition coil. 5. Remove the ignition coil from the mounting bracket. 6. Loosen the two lower ignition coil mounting bracket nuts. 7. Remove the two upper ignition coil mounting bracket bolts and discard. Subject: Loss of Power Steering Assist, Power Steering Warning Message Displayed in DIC, IPC/Radio Displays Erratic, DTC C0900, B1325 Set (Replace Ignition Coil/Module Assembly and Add Ground Strap) Models: 2004-2006 Chevrolet Malibu, Malibu Maxx with 3.5L Engine (VINs 8, N — RPOs LX9, LZ4) 8. Install the ground strap (1), P/N 12581176, to the upper left side of the bracket as shown between the coil bracket and intake. Install the new bracket bolt, P/N 11570082, (do not tighten at this time). Prior to installing the ground strap, remove the captured nut and washers. They are not needed (simply pound them out with a hammer on a vise). 9. Install the washer (2), P/N 02436162, to the upper right side of the bracket between the coil bracket and intake. Install the new bracket bolt, P/N 11570082, (do not tighten at this time). Tighten Tighten all the ignition coil bracket bolts and nuts to 25 N·m (15 lb ft). 10. Install the new ignition coil to the mounting bracket. 11. Install the other end of the ground strap to the coil as shown and secure using a new bolt, P/N 11588715. 12. Install the other three ignition coil bolts. Tighten Tighten the bolts to 10 N·m (89 lb in). 13. Connect the right side spark plug wires to the ignition coil. 14. Connect the left side spark plug wires to the ignition coil. 15. Connect the ignition coil electrical connector

Installation 1. Secure the Relay to the wire loom next to the Battery with wire ties. Secure top and bottom with wire ties (see Picture 1). Note: It is suggested to loosen the battery from the base and move it to allow extra working room. Picture 1 2. Attach the ring terminal with 2 black wires to the 10mm ground bolt next to the battery (see picture 2) Run the fog light wire harness on the driver side of the car. Use wire ties as needed Vehicle Disassembly 5. Remove the screws on the lower part of the instrument panel (picture 6) Picture 6 6. Remove lower instrument panel sub assy (picture 6) 7. Mount switch into switch knockout on left side of dash (see picture 9) Picture 9 8. From inside the cabin, locate the wires that were pushed through in step 4. It will be the grommet above the gas pedal (see picture 10) Picture 10 9. Install switch harness (see picture 11) Picture 11 10. Locate the junction box behind the lower instrument panel (picture 12) Picture 12 11. T-tap green/black wire from fog light harness to connector DB pin 16, red wire (bottom pin on right). Connector DB is in the driver’s side junction box, located on the left side of the steering column (pic. 13 & 14) 12. T-Tap orange/black wire from fog light harness to connector DB pin 18, blue wire (right side third pin up from bottom). Removal Note: If a new instrument cluster is being installed connect WDS. Upload the instrument cluster configuration information using the programmable modules installation routine prior to commencing the removal of the instrument cluster. µ 1. Remove the instrument panel lower panel. 1 Remove the retaining screws. 2 Release the retaining clips. µ 2. Detach the audio control switch from the steering column lower shroud (if equipped). z Using a thin bladed screwdriver, release the locking tang. µ 3. Remove the audio control switch (if equipped). z Disconnect the electrical connector. µ 4. Detach the steering column upper shroud. 1 Using a thin bladed screw driver, release the two clips (one each side). 2 Detach the shroud. µ 5. Remove the steering column upper shroud. µ 6. Remove the steering column lower shroud. µ 7. Remove the instrument cluster finish panel retaining screws. (Steering wheel shown removed for clarity). µ 8. Remove the instrument cluster finish panel. µ 9. Remove the instrument cluster retaining screws and detach the instrument cluster. µ 10. CAUTION: The instrument cluster must be kept upright to avoid silicone liquid leaking from the gauges. Remove the instrument cluster. 1 Release the locking tang. 2 Disconnect the instrument cluster electrical connector. Installation Note: If a new instrument cluster is being installed connect WDS. Download the instrument cluster configuration information using the programmable modules installation routine after the installation of the instrument cluster. 1. To install, reverse the removal procedure

WHEEL HUB, BEARING, AND SEAL REPLACEMENT (4WD) Tools Required J 45859 Axle Remover Removal Procedure 1. Raise and support the vehicle. Refer to Lifting and Jacking the Vehicle in General Information. 2. Remove the tire and wheel. Refer to Tire and Wheel Removal and Installation in Tires and Wheels. 3. Remove the rotor. Remove the wheel drive shaft nut retaining cover. IMPORTANT: Do not reuse the nut. A new nut must be used when installing the wheel drive shaft. Remove the wheel driveshaft assembly retaining nut (2) and washer (3) from the wheel driveshaft. 7.
