DRIVER SIDE DISASSEMBLY 1. With weight taken off the rear springs, as noted in pre-installation checklist, remove the front and rear bolts from the leaf spring. 2. Remove existing U-bolts and U-bolt plate that attach the axle to the leaf spring . Remove the leaf spring from the axle. 3. Remove the front spring hanger bracket , rear leaf spring hanger bracket, and any overload spring brackets . See Figure 2-1. These can be removed by grinding, or air chiseling, the heads off the factory-installed rivets, and using a hammer and punch to remove remainder of the rivet. See Figure 2-2. 3. Remove the OEM shock absorbers and retain the lower mounting fastener for later use. 4. Cut the exhaust as it bends downward after the axle, at its most vertical and straight section. See Figures 2-3 & 2-4. Save the cut-off portion for use in Section 9. Remove the rear exhaust hanger from the frame. CAUTION: Be careful that the leaf spring does not spring out of its hanger, or off the frame. Review Figure 3-1 & Figure 11-2 to acquaint yourself with the various parts of the UltraRide suspension. 2. Fasten the Front Hanger to the frame using the (4) 7/16 x 1 1/4 UNC FLANGE BOLTS and (4) 7/16 UNC TOP LOCK FLANGE NUTS. (See Table 11-1 for appropriate Torque) . 3. Loosely secure the suspension Arm to the axle using (2) 5/8 UNF, 4.0 X 10.50 U-bolts, (4) 5/8 WASHERS, (4) 5/8 UNF HIGH NUTS, and the Arm Mount Plate. Make sure the locating pin is properly inserted into the mating hole on the axle pad and that the bottom side of the arm rests evenly on the axle pad. Note : Install the axle tube spacer between the U-bolts and Axle when installing on an E350. 4. Insert the Bolt Spacer Tube into the arm bushing and loosely fasten the Arm to the Front Hangar using (1) 3/4 X 7 UNF BOLT, (1) 3/4 UNF NUT, (2) 3/4 WASHERS, and (2) plastic wear washers. 5. Using the enclosed bolt hole template for the Upper Air Spring Mount, align the template to the frame using the appropriate rear spring hanger holes. Mark and drill three (3) new frame holes to 0.47″ on each side of the frame. Bolt the air spring bracket assembly to the frame using (5) 7/16 x 1 1/4 UNC CAPTIVE BOLTS and (5) 7/16 UNC TOP LOCK FLANGE NUTS. (See Table 11-1 for appropriate Torque) . Note : Use the correct holes designated for either the E350 or E450 chassis. See Figure 3-2. 6. Bolt the air spring to the suspension Arm using (1) 1/2 UNC JAM NUT. Make certain the air spring is not twisted or creased after tightening the nut. (See Table 11-1 for appropriate Torque) . Tighten the Arm bushing bolts and the Arm U-bolts AFTER the suspension has been installed and brought to Design Height, in Section 9.5. (See Table 11-1 for appropriate Torque) . 8. Install the new shock absorbers using the same orientation as factory, with factory and enclosed hardware. 9. IMPORTANT: Route the brake cable away from the air spring and any other moving components. It may need to be tied, or slightly repositioned in order to accommodate this. 4. PASSENGER SIDE DISASSEMBLY 1. Repeat Section 2 for the passenger’s side of the truck. 5. PASSENGER SIDE ASSEMBLY 1. Repeat Section 3 for the passenger’s side of the truck. Double-check all fasteners for proper torque. Check all clearance points and all alignments. See Figure 5-1 for details.

1. Check to see that the spacer kit you purchased matches the year and model of your vehicle. Spacer kits two inches or taller may require a spring compressor to install. Ball joint and tie rod forks may also be useful. 2. A good portion of your front suspension will be disassembled so this would be a good time to replace any worn parts (i.e. tie rod ends, ball joints, idler arm and any bushings) Replace bushings with polyurethane replacement parts. 3. Jack up vehicle as high as possible using jack stands for support at all times. 4. With vehicle safely off the ground remove front tires. It is advisable to disassemble on side at a time so that you can use the other side as a reference for re-assembly in the event you get side tracked. 5. Remove the brake caliper from the rotor (attached with 2 bolts inside the caliper or with press-in clips depending on the vehicle). Do not remove the brake line from the caliper unless you intend to bleed the brakes at this time. Set the caliper aside or tie it up to the frame rail. Avoid pinching the brake line. 6. Remove the tie rod from the spindle using the proper tools. Do not hit the tie rod itself or the nut on the threaded portion of the tie rod or it may cause damaged and need replacing. 7. Remove the anti-sway bar from the lower control arm. This would be a good time to replace the end link bushings with polyurethane replacement bushings. 8. If your vehicle is equipped with anti-lock brakes you must now disconnect the front rotor sensor from the dust shield or spindle and set it aside. 9. Disconnect your shock absorber completely from the vehicle whether it is mounted inside the coil spring or not. 10. Support the lower control arm with jack just touching the arm. This will prevent it from dropping when the ball joint is disconnected. 11. The use of a coil spring compressor is recommended before the following steps are taken. 12. Disconnect the upper ball joint from the top of the spindle using the proper tools. Do not hit the ball joint or the threaded end of the ball joint. Once the ball joint is free the spindle should move easily. 13. Be careful when lowering the lower control arm. The coil spring is under high compression and may shoot out when released. Do not stand near the side of the truck during this step. Lower the jack so that the lower control arm swings down. If the coil spring has not fallen out on it’s own you may need to use a pry bar from the front of the vehicle to remove it. 14. Note which end of the coil spring is “bottom” for installation. Also note the depression in the lower control arm. It is important that the last winding of the coil spring fit into the indentation completely so that the vehicle will sit level. Do not switch coil springs from side to side as some vehicles have a specific “right” and “left” coil spring. 15. Check the coil spacer for proper fitment into the coil spring mount in the frame. The flat part of the spacer should face up and touch the top of the spring mount. Some vehicles have guiding tabs to center the coil spring in its top mount. These tabs may have become bent and need to be bent back to allow the spacer to properly fit in the mount. 16. Install the coil spring with the spacer on top of it. If used the coil spring compressor should still be on the spring in a compressed state. If it is not you may need to compress the spring before re-installing. Make sure the spacer is centered in the upper mount and the bottom of the spring is properly nested in the receptor groove on the lower control arm. If you are installing a two-inch or taller spacer you may need a spring compressor. Follow all safety rules when installing the coil spring as it will be under extreme compression. 17. Raise the lower control arm with a jack once the coil spring and spacer are properly lined up. Raise until the spindle is high enough to bolt on the upper ball joint. Before bolting on the upper ball joint make sure the brake caliper and brake line are where they need to be since some brake lines run inside the spindle and outside the coil spring. 18. With the upper ball joint tight and a cotter pin re-installed you may now remove the jack from under the lower control arm. 19. Assemble all of the components previously removed (sway bar with new polyurethane bushings, tie rod ends with polyurethane grease boot, brake caliper and anti-lock sensor). Don’t forget the shock with a new colored boot while it is off. 20. Repeat instructions for other side. 21. After properly installing both spacers you can install your front tires and lower vehicle back to the ground. 22. Your vehicle may sit too high at first because the suspension needs to settle. Carefully back the vehicle up and drive forward a few times using the brakes frequently. Park on level ground and check out your lift. 23. The vehicle will now require a front wheel alignment. Failure to do so may result in severe wear on your tires and may pull to one direction

The same procedure applies to installing the right splash guards. •Clean and wax the areas to be covered with a high-quality paste wax. Installing the Front Splash Guards 1. Turn the steering wheel all the way counter clockwise to provide access to the left front fenderwell. 2. Remove the two self-tapping screws from the left front inner fender. Using a pushpin, make a small hole through the center of the upper clip. Using a pushpin, make a hole through the center of the recess. 9. Install one square head grommet into the hole in the left rear fenderwall. Slide one spring nut over the hole you made in step 8 in the rear bumper. 10. Position the left rear splash guard on the left rear fenderwall and rear bumper, and loosely install one self-tapping screw you removed, and the two self-tapping screws supplied with the kit. LEFT REAR FENDERWALL REAR BUMPER SELF-TAPPING SCREW (Reuse.) SQUARE HEAD GROMMET SPRING NUT RECESS PUSHPIN REAR BUMPER With RECESS SELF- TAPPING SCREW 4. Install the left front splash guard using the two self-tapping screws removed in step 2, and one self-tapping screw supplied with the kit. Do not tighten the self-tapping screws yet. 11. Hold the left rear splash guard against the fenderwall and check that there is no clearance between the splash guard and rear bumper. Tighten the three self-tapping screws in the sequence shown. 12. Repeat steps 7 thru 11 to install the right rear splash guard

INSTALLATION INSTRUCTIONS 1. Park the vehicle on a level surface. Check the vehicle height from side to side and front to back. This is done by measuring from the ground up to the fender using the hub as a centering point. 2. Apply a thin coat of grease to the polyurethane bushings and insert into each eye of the new front springs. Now apply a thin coat of grease on outside of bushings. This will help you to insert the bushing into the spring mount. 3. Raise the front of the vehicle and support securely with jack stands under the frame behind the front springs, and block the rear wheels. Remove the tires, shocks, u-bolts, and loosen the sway bar bolts. (Caution: the front axle will now be free to move, so support securely on floor jack.) 4. With a floor jack supporting the axle, unbolt each end of leaf springs and remove from both sides. (If new shackle bushings were purchased, grease and install them in the frame at this time.) Install new front springs, part # 8041. When installing the front springs that the fat part of the shim on the bottom of the spring pack should be pointing toward the rear of the vehicle. Notice the tie bolt in the front leaf springs is not in the center of the leaf spring, but there is a long end and short end. Be sure the tie bolts align and fit into the tie bolt holes in the front axle housing. Install and tighten new u-bolts. Torque u-bolts to 75-90 ft.lbs. 6. Install new shocks and tires then lower the vehicle to the ground. Tighten spring eyebolts at this time. NOTE: The drag link that goes along side of the frame from the gear box to the bell crank may require slight bending for clearance of the new shock. Bending this drag link will not affect it, but do not kink the bar. 7. Raise the rear of the vehicle. Support securely with jack stands and block the front wheels. Remove the tires, shocks, and u-bolts. (CAUTION: the rear axle will be free to move, so support securely on a floor jack. 8. Apply a thin coat of grease to the polyurethane bushings and insert into each eye of the new rear springs. Now apply a thin coat of grease on outside of bushings. This will help you to insert the bushing into the spring mount. 9. With a floor jack supporting the rear axle, unbolt each end of the rear leaf spring and remove from both sides. (If new shackle bushings were purchased, grease and install them in the frame at this time.) Install new springs, part # 8042. When installing the rear springs the fat part of the shim on the bottom of the spring pack should be pointing toward the front of the vehicle. Notice the tie bolt in the rear leaf springs is not in the center of the leaf springs, but there is a long end and a short end. INSTALLATION INSTRUCTIONS REAR 1. Lift the rear of vehicle and place jack stands on frame so that the rear tires almost touch the ground 2. Remove the rear tires and wheels. 3. Disconnect the rear shocks on the axle. 4. Support the rear axle with the floor jack and loosen all four U-bolts. Remove two U-bolts and clamp from one side. 5. Lower the axle away from the spring so that the drum is clear of the leaf Spring. Bend the spring clamps down and away from the spring. 6. Remove the bolt securing the springs together; you may have to use Vise-Grips to hold the head of the bolt. 7. Sandwich the add-a-leaf between the stock springs, the springs should stack up shortest to longest with the longest on top. Install the supplied bolt from the bottom up and tighten. (You may have to use C-Clamps to compress the springs together.) 8. Raise the rear axle onto the spring assembly; make sure that the axle pad sits into the leaf spring bolt head. Cut off the excess thread 1/8″ above the nut. 9. Install the U-bolts and clamps, just starting the nuts. 10. Repeat steps 4 thru 8 for the other side of the axle. 11. Tighten the U-bolt nuts evenly to factory spec so that you have the same thread showing on all bolts. 12. Bend the spring clips over the new spring bundle. You may have to use a heavy hammer to do this correctly; the spring clips should be tight. You may have to use the supplied spring clips in the spring bundle is too thick. 13. Reconnect the shocks on the rear axle. n

Transmission Repair 1. Remove the transmission. Refer to the appropriate SI procedure. 2. Disassemble and inspect the transmission. Refer to Unit Repair Automatic Transmission – 4L60-E/4L65-E. Important: Subject: 4L60-E Automatic Transmission/Torque Converter Clutch (TCC) Shudder, Water in Transmission (Repair Transmission and Replace Transmission Filler Tube, Level Indicator and Seal) Models: 2004-2005 Buick Rainier 2003-2005 Chevrolet TrailBlazer Models 2003-2005 GMC Envoy Models 2003-2004 Oldsmobile Bravada 2005 Saab 9-7X with 4.2L In-Line 6 Cylinder Engine (VIN S — RPO LL8) • Visible rust on the transmission fluid level indicator. • Visible water in the oil pan. • A milky white substance inside the pan area. • Spacer plate gaskets that appear to be glued to the spacer plate, valve body or case. • Rust on internal transmission iron/steel components. • Remove the surge tank cap and examine the coolant for signs of contamination with transmission fluid (the coolant will have a milky, not clear appearance). • If the coolant has a normal, clear appearance, the radiator should not be replaced. • The cooler can also be tested by following the Coolant System Leak Test procedure (SI Document ID# 877442). Do NOT replace a radiator without verifying that the transmission oil cooler is leaking. If water or coolant is found in the transmission, the following components MUST be replaced. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator WITH the transmission REMOVED from vehicle. 1. Remove the transmission fluid filler tube from the transmission. 2. Replace the transmission fill tube seal, P/N 1259475. 3. Replace the transmission fill tube, P/N 15000220, following the appropriate SI Document for Transmission Installation. 4. Replace the transmission fluid level indicator, P/N 15069769 when appropriate during the transmission installation. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator with the transmission in the vehicle. 1. Remove the air cleaner outlet duct. Refer to Air Cleaner Element Replacement (SI Document ID# 1364496). 2. Remove the transmission fluid level indicator from the filler tube. 3. Remove the filler tube nut (2) located on the right side of the engine. 4. Remove the filler tube from the vehicle. Tip It is necessary to remove the two A/C line (suction line / low side of muffler hose) retainers and reposition • Replace all of the rubber type seals. • Replace all of the composition-faced clutch plate assemblies including the band. • Replace all of the nylon parts (Thrust Washers). • Replace the torque converter. • Thoroughly clean and rebuild the transmission, using new gaskets and oil filter. • Flush and flow check the transmission oil cooler using J 45096. Refer to Corporate Bulletin Number 02-07-30- 052C or newer – Automatic Transmission Oil Cooler Flush and Flow Test Essential Tool J 45096 TransFlow .
the A/C line to allow proper clearance for installation of the new transmission fluid fill tube. 5. Remove the A/C line at the oil level indicator tube bracket nut. 6. Remove the A/C bracket bolt from the engine lift hook. 7. Reposition the A/C line upward. 8. Install the new transmission filler tube, P/N 15000220, into position but NOT into the transmission at this time. 9. Raise the vehicle. Refer to Lifting and Jacking the Vehicle in General Information (SI Document ID# 744862). 10. Remove the two bolts securing the transmission heat shield to the transmission. 11. Remove the transmission heat shield from the transmission. 12. Remove the old filler tube seal from the transmission case. 13. Install a new seal, P/N 1259475 into the transmission case. 14. Position the new transmission filler tube into the transmission seal. 15. Install the transmission heat shield to the transmission. 16. Install the two bolts securing the transmission heat shield to the transmission. Tighten Tighten the bolts to 17 N·m (13 lb ft). 17. Lower the vehicle. 18. Install the nut securing the filler tube to the stud. Tighten Tighten the nut to 10 N·m (89 lb in). 19. Reposition the A/C line into place. 20. Install the A/C line bracket to the oil level indicator tube stud and secure the bracket with the nut. 21. Install the A/C line bracket to the engine lift bracket and secure the A/C bracket with the bolt
