FRONT WHEEL BEARINGS Dana 35-IFS & Automatic Locking Hubs 1. Raise and support vehicle. Remove front wheel assemblies. Remove retaining washers from wheel lug nut studs. See Fig. 1 . 2. Remove automatic locking hub assemblies. Remove snap ring and axle shaft spacer. Carefully pull plastic cam assembly from bearing adjusting nut. Remove 2 plastic thrust washers from adjusting nut. 3. Using magnet, remove locking key from spindle keyway. It may be necessary to rotate adjusting nut slightly to relieve pressure for locking key removal. Loosen adjusting nut with 2 3/8″ Hex Socket (T70T- 4252-B). 4. Tighten adjusting nut to 35 ft. lbs. (47 N.m) while turning hub back and forth to seat bearings. Spin hub and back off adjusting nut 90 degrees. Retighten adjusting nut to 16 INCH lbs. (1.8 N.m). 5. Align nearest hole in adjusting nut with center of spindle keyway slot. If necessary, advance nut to next lug. Install locking key in spindle keyway under adjusting nut. Install 2 thrust washers. Press plastic cam assembly onto adjusting nut while lining up key in fixed cam with spindle keyway. 6. Install axle shaft spacer. Clip snap ring onto end of spindle. Install automatic locking hub assembly with 3 legs of hub assembly inserted into 3 pockets of cam assembly. Install retaining washers and wheel assembly. Check hub and rotor assembly end play. End play should be 0-.003″ (0-.08 mm)

Steering Knuckle Removal 1. Remove the front wheel spindle (3105) and the right and left shaft and joint assembly. Refer to Spindle, RH and LH Shaft and Joint Assembly in the Removal and Installation portion of this section. 2. Disconnect the steering linkage, if necessary, from the knuckle. Refer to Section 11-03 in the Body, Chassis Manual. Steering Knuckle Installation 3. Remove the cotter pin from the stud of the front suspension upper ball joint (3049). Loosen the nut on the top stud and the bottom nut inside the steering knuckle. Remove the top nut. 4. Sharply hit the top stud with a plastic or rawhide hammer to free the knuckle from the axle arm. Remove and discard bottom nut. 5. NOTE: Note the orientation of the camber adjuster to make sure of the same camber setting. Remove camber adjuster by hand or, if difficulty is encountered, use Pitman Arm Puller T64P-3590-F. 6. Place steering knuckle in vise and remove snap ring from bottom ball joint socket if so equipped. 7. Remove plug from U-Joint Tool T74P-4635-C and replace with Plug T80T-3010-A4 (part of 4WD Ball Joint Tool Set T80T-3010-A). 8. Assemble U-Joint Tool T74P-4635-C and Receiving Cup T80T-3010-A2 (part of 4WD Ball Joint Tool Set T80T-3010-A). 9. NOTE: Always remove front suspension lower ball joint first. Turn forcing screw clockwise until front suspension lower ball joint is removed from steering knuckle. 10. Repeat procedure and remove front suspension upper ball joint. Installation 1. Clean steering knuckle bore and insert front suspension lower ball joint as straight as possible. 2. NOTE: If ball joint cannot be installed to the proper depth, realign Receiving Cup T80T-3010-A3. To replace the front suspension lower ball joint, assemble U-Joint Tool, Receiving Cup T80T-3010-A3 (part of 4WD Ball Joint Tool Set T80T-3010-A) and Installing Cup from Ball Joint Adapter Set D81T-3010-A or equivalent. 3. Turn forcing screw clockwise until front suspension lower ball joint is firmly seated. 4. Install the snap ring on the front suspension lower ball joint. 5. To install front suspension upper ball joint, assemble the C-Frame, Receiving Cup T80T-3010-A3 and Replacer T80T-3010-A1 (both part of 4WD Ball Joint Tool Set T80T-3010-A). 6. Turn forcing screw clockwise until front suspension upper ball joint is firmly seated. 7. Assemble knuckle to axle arm assembly. Install camber adjuster on the stud of the front suspension upper ball joint with the arrow pointing outboard for positive camber, pointed inboard for negative camber. 8. Install new nut on bottom socket finger-tight. Install and tighten nut on top socket finger-tight. Tighten bottom nut to 47 Nm (35 lb-ft). 9. CAUTION: If the tightening sequence is not followed in this step and Step 10, ball joint life will be reduced. NOTE: Do not loosen top nut to install cotter pin. Tighten top nut to 136 Nm (100 lb-ft), then advance nut until castellation aligns with cotter pin hole. Install cotter pin. 10. Retighten bottom nut to 123-149 Nm (91-110 lb-ft). 11. Install the front wheel spindle and the right and left shaft and joint assembly as described in this section. 12. Connect steering linkage, if necessary, to the knuckle. Refer to Section 11-03 in the Body, Chassis Manual.

INSTALLATION SERVICE POINTS >> A << TIMING BELT INSTALLATION CAUTION: If the timing belt is to be re-used, use chalk to mark (on its flat side) an arrow indicating the clockwise direction. CAUTION: After installing the timing belt, try to rotate the camshaft sprocket in the reverse direction. Recheck to be sure that the belt is fully tensioned and that each timing mark is in the proper position. 1. With the timing belt tensioner pulley bolt loosened, use a screwdriver to pry the tensioner pulley as close to the engine mount as possible. Then temporarily tighten tensioner bolt. Tensioner pulley >> B << TIMING BELT TENSION ADJUSTMENT 1. Initially loosen the fixing bolt of the tensioner pulley fixed to the engine mount side by 1/4-1/2 turn, and use the force of the tensioner spring to apply tension to the belt. 2. Turn the crankshaft in the proper rotation direction (clockwise) for two rotations, and recheck to be sure that the timing marks on each sprocket are aligned.

Aligning Timing Marks (2001-02 Montero) Courtesy of MITSUBISHI MOTOR SALES OF AMERICA. Installation (2001-02 Montero) 1. Place auto-tensioner in soft-jawed vise to SLOWLY compress the push rod. If there is a plug at the base of the auto-tensioner body, place flat washer around plug so it will not contact vise jaw. 2. Slowly compress auto-tensioner push rod until holes in push rod and auto-tensioner housing are aligned. Insert a locking pin into the alignment holes. Install auto-tensioner on engine. 3. Ensure all timing marks are still aligned. See Fig. 11 . Install timing belt on crankshaft sprocket, idler pulley, left bank camshaft sprocket, water pump pulley, right bank camshaft sprocket, and tensioner CAUTION: Never compress the auto-tensioner too fast, or the push rod will be damaged. WARNING: Right bank camshaft can easily turn from applied spring pressure. Be careful not to pinch fingers when installing timing belt. 2002 Mitsubishi Montero Limited MITSUBISHI 3.5L V6 – SOHC many waters gallery pulley. Take all slack out of timing belt. 4. Loosen the tensioner pulley center bolt. Using Tensioner Pulley Wrench (MD998767), rotate tensioner pulley against timing belt. Temporarily tighten tensioner pulley center bolt. Using Crankshaft Pulley Spacer (MD998769), turn crankshaft 1/4 turn counterclockwise. Turn crankshaft 1/4 turn clockwise. Ensure all timing belt marks are still aligned. 5. Loosen tensioner pulley center bolt. Position tensioner pin holes at bottom of tensioner. Install Tensioner Pulley Wrench (MD998767) on tensioner pulley. See Fig. 12 . Using torque wrench, apply 39 INCH lbs. (4.4 N.m) of torque (counterclockwise direction) to tensioner pulley. Tighten tensioner center bolt to specification while holding tensioner pulley stationary. See TORQUE SPECIFICATIONS . 6. Remove locking pin from auto-tensioner. Turn crankshaft 2 revolutions clockwise and align all timing marks. DO NOT rotate counterclockwise. 7. Wait for at least 5 minutes, then check auto-tensioner push rod protrusion. To check push rod protrusion, measure clearance between body of auto-tensioner and bottom of tensioner pulley bracket arm. Clearance should be 0.15-0.20″ (3.8-5.0 mm). If protrusion is not correct, repeat timing belt tensioning procedure. Ensure all timing marks are aligned. 8. Install timing belt covers. See Fig. 10 . Install crankshaft pulley. Tighten crankshaft pulley bolt to specification. See TORQUE SPECIFICATIONS . Install accessory mount assembly on front of engine. See Fig. 13 . See TORQUE SPECIFICATIONS . To install remaining components, reverse removal procedures. See Fig. 7 and Fig. 8 . Adjust drive belts to proper tension. 9. When filling cooling system, use 50/50 mix of coolant and water. Open bleed screw on top of thermostat housing. Slowly fill cooling system until coolant flows out of bleed hole. Install bleed screw. Start engine and run to normal operating temperature. Race engine to 3000 RPM several times. Stop engine. After engine cools, refill radiator and coolant reservoir tank.

INSPECTION When inspecting serpentine drive belts, small cracks that run across the ribbed surface of the belt from rib to rib are considered normal. If the the cracks are running along the rib (rather across), this is not normal and the belt(s) must be replaced. ADJUSTMENT It is not necessary to adjust belt tension on the 5.2L or 5.9L engines and on the 2.5L and 4.0L engines (without power steering). These engines are equipped with an automatic tensioner. The tensioner maintains correct tension at all times. 2.5L and 4.0L Engines With Power Steering See Figures 1, 2, 3 and 4 If the vehicle is not equipped with power steering, it will be equipped with an idler pulley. If equipped with an idler pulley, refer to and follow the 5.2L/5.9L belt removal and installation procedure. Loosen the pump upper pivot bolt, lower locknut and pump adjusting bolt using a ratchet and 13mm socket or a 13mm box wrench. 1. Use a belt tension gauge placed in the middle of the belt being tested. Proper tension for a new belt is 180-200 lbs. (800-900 N) and 140-160 lbs. (623-712 N) for a used belt. 2. Tighten the pump adjusting bolt to achieve proper tension and recheck the belt tension. 3. Loosen the pump upper pivot bolt, lower locknut and the pump adjusting bolt using a ratchet and 13mm socket or a 13mm box wrench. 2. Remove the belt. 3. To install: Install the belt. 4. Tighten the pump adjusting bolt to achieve proper tension. 5. Install the pump rear mounting bolts, pivot bolt and locknut. Tighten the bolts to 20. ft. lbs. (27 Nm). 6. Check the belt for proper tension. If tension is incorrect, refer to the adjustment procedure in this section. 7. 5.2L and 5.9L Engines See Figures 8, 9 and 10

.Removal of crankshaft pulley. Using special tools remove the crankshaft pulley from the crankshaft. CAUTION: -Use only the specified special tools, or a damaged pulley damper could result. 10.Removal of engine support bracket. Remove the engine support bracket in the numbered sequence shown in the illustration. Spraying lubricant, slowly remove the bolt (reamer bolt) indicated by the arrow. CAUTION: -Keep in mind that the reamer bolt is sometimes heat seized on the engine support bracket. 12.Removal of timing belt. (a)Align the timing marks.

(a)If the auto tensioner rod is in its fully extended position, reset it as follows:1993 Mitsubishi 3000GT V6-2972cc 3.0L DOHC 8.80 Page 5 1)Keep the auto tensioner level and, in that position. clamp it in the vise with soft jaws. 2)Push in the rod little by little with the vise until the set hole (A) in the rod is aligned with that (B) in the cylinder. CAUTION: -Push in the rod slowly to prevent the push rod from being damaged. 3)Insert a wire [1.4 mm (0.055 in.) in diameter] into the set holes. 4)Unclamp the auto tensioner from the vise. (b)Install the auto tensioner. CAUTION: -Leave the wire installed in the auto tensioner. 12.Installation of timing belt. (a)Align the timing marks on the respective sprockets. In case of the camshaft sprockets in the front bank, proceed as follows: 1)Install the crankshaft pulley. Shift the timing mark on the crankshaft sprocket by three teeth to lower the piston in No. 1 cylinder slightly from the top dead center on compression stroke. CAUTION: -Turning the camshaft sprocket with the piston in No.1 cylinder located at TDC on compression stroke may cause the valves to interfere with the piston

DISASSEMBLY 1. Raise and support vehicle. 2. Remove the V-clamp behind the muffler and remove the rear portion of the exhaust. 3. Unbolt the two flanges on the inlet pipes and remove the muffler section of the exhaust. NOTE: You will need to re-use the original gaskets and bolts on new system. ASSEMBLY 1. Using the original gaskets and bolts, install new inlet pipes and place hangers in the rubber isolators. Left inlet pipe #25-3287, right inlet pipe #25-3288. 2. Slip muffler onto the inlet pipes using two 2-1/2″ band clamps. NOTE: Inlet end of muffler is marked. Snug the clamps so you can adjust system later. 3. Install overaxle pipe #25-3289 using a 3″band clamp andplacing the hangersin the rubber siolators. snug the clamp so you can adjust system later. 4. Install polished tailpipe #25-3157 using a 3″band clamp. Snug the clamp so you can adjust system later. WARNING!!! Exhaust gas contains carbon monoxide, a deadly invisible gas. REMOVAL & INSTALLATION FRONT DISC BRAKE PADS Removal & Installation 1. Raise and support front of vehicle. Remove front wheel assemblies. Remove lower lock pin/guide bolt. See Fig. 2 . Pivot caliper upward and support using rope. 2. Remove pads, shims, guide plates or pad guides and “V” springs (if equipped). Replace pad if lining thickness is less than specified. See MINIMUM PAD LINING SPECIFICATIONS (FRONT) table. 3. To install, reverse removal procedure. Use Disc Brake Expander (49-0221-600C) and an old pad to push piston fully inward to install disc pads. (mm) MX-6, 626 FRONT DISC BRAKE CALIPER Removal & Installation Raise and support front of vehicle. Remove front wheel assemblies and disconnect brake hose. Plug all openings. Remove front disc brake pads. See FRONT DISC BRAKE PADS . Remove remaining mounting bolt(s). Remove caliper from vehicle. To install, reverse removal procedure. Bleed air from system. FRONT BRAKE ROTOR Removal & Installation 1. Raise and support front of vehicle. Remove front wheel assemblies. Remove front disc brake caliper with brake hose connected. See FRONT DISC BRAKE CALIPER . Wire caliper aside. Remove rotor-to-hub screws (if equipped). Remove rotor. 2. Machine rotor if lateral runout exceeds specification. Replace rotor if measured thickness is less than specified minimum thickness. See DISC BRAKE SPECIFICATIONS table. To install, reverse removal procedure. REAR DISC BRAKE PADS Removal & Installation 1. Raise and support rear of vehicle. Remove rear wheel assemblies. Release parking brake and disconnect parking brake cable from caliper. Remove manual adjustment gear concealment plug from caliper. See Fig. 3 . Insert an appropriate size Allen wrench through hole and turn manual adjustment gear counterclockwise to retract caliper piston. 2. Remove upper guide bolt from caliper. Rotate caliper downward and support using wire. Remove “M” springs. Remove pads, shims and guide plates. Replace pad if lining thickness is less than .04″ (1.0 mm). 3. To install, reverse removal procedure. Turn manual adjustment gear clockwise until brake pads slightly touch rotor. Turn manual adjustment gear back 1/3 turn.

Step 1: Measure current front ride height. Take a measurement from the bottom of the wheel/rim to the lip of the fender on each side of the vehicle. Write down measurements to help in determining ride height after new kit is installed. (Figure A) Step 2: Position vehicle on a flat surface or automotive lift. Suspend front wheels , lifting by the frame with a floor jack or lift jack. Secure using jack stands and wheel chocks. Be sure engine is turned OFF and vehicle is in PARK. Remove tire/wheel assembly on ONE side of vehicle . Step 3: Support Spindle to protect ABS system and brake lines! LOOSEN, but don’t completely remove upper ball joint nut, outer tie rod nut and sway bar link nut at the lower control arm. Step 4 : Break Outer tie rod and ball joint from their tapers using tools specific to this procedure. CAREFULLY, while supporting the spindle assembly, completely remove upper ball joint nut & tie rod nut, leaving the loosened sway bar link nut in place. ( Figure B) Step 5: Remove strut assembly from the vehicle. Remove LOWER strut bolt first, followed by the three (3) upper strut nuts. CAUTION! BE EXTREMELY CAREFULL TO SUPPORT STRUT ASSEMBLY WHEN REMOVING UPPER STRUT NUTS! The Strut/Spring assembly is heavy and can cause injury to technician or damage to other components if released too quickly! (Figure C) Step 6: Apply 50% of the INCLUDED Synthetic Grease to the TOP of the THREADED INNER ADJUSTMENT SCREW, as illustrated. (Figure D) Step 7: Using the original OEM stud nuts , secure new Adjustable Upper Strut Kit to OEM upper strut studs and torque to manufacturer’s specifications. (Figure E) IMPORTANT! Be sure the Threaded Adjustment Screw Rotates FREELY after securing kit to OEM top of strut! If not, slightly loosen the three upper stud nuts and reposition Threaded Adjuster Screw UPWARD slightly. Retorque upper stud nuts to manufacturer’s specifications and recheck that Inner Adjuster Screw rotates freely. Step 8: Install the Top Connection Plate ONLY, studs directed UPWARD, into position in the strut tower, and secure with the NEW Nylock stud nuts supplied with this kit. Torque stud nuts to OEM specifications. (Figure F) Step 9: Reinstall strut assembly . Be sure the new Adjustable Upper Strut Kit is THREADED DOWN in the MOST COMPACT POSITION for easiest reassembly, then pass exposed threaded area of the kit THROUGH the center of the Top Connection Plate already installed. HINT: The use of a pry bar or breaker bar may simplify reinstallation of the Strut Assembly. (Figure G) Step 10: Install Large 1-1/4-12 Adjustment Locking Jam Nut included with this kit and tighten until snug to Top Connection Plate. Install Snap Ring included with kit.
