Cylinder Head Replacement * Tools Required * J28467-360 Engine Support Fixture * J36660-A Torque Angle Meter. Removal Procedure 1. Disconnect the negative battery cable. 2. Relieve the fuel system pressure. 3. Drain cooling system . 4. Remove the alternative fuel module assembly. Remove the drive belt . 5. Remove the air cleaner outlet duct and resonator assembly. 6. Support engine using floor jack and block of wood. 7. Remove the engine mount . 3. Remove the intake manifold . 9. Remove the exhaust manifold 10. Disconnect the Engine Coolant Temperature Sensor ( ECT ) electrical connection. 11. Remove the valve rocker arm cover. Important: When removing valve train components keep them in order. Do this to ensure that the components are installed in the same locations and with the same mating surfaces as when removed. 12. Remove the rocker arms and pushrods. 13. Remove the generator. 14. Remove the generator rear brace. 15. Remove the power steering pump. Position the pump aside with the lines attached. 16. Remove the radiator inlet pipe. 17. Remove the ignition coil assembly. 18. Remove the accessory bracket. 19. Disconnect the secondary ignition wires from the spark plugs . 20. Remove the cylinder head bolts. 21. Remove the cylinder head. 22. 2000-2002 Buick Century, Regal 2000-2001 Chevrolet Lumina 2000-2002 Chevrolet Impala, Monte Carlo 2000-2002 Pontiac Grand Prix 2000-2002 Oldsmobile Intrigue 1. Verify that the coolant is at proper level in the radiator and the coolant recovery bottle. If the coolant is low, add proper amount of 50/50 water and DEX-COOL® mixture. If the low coolant light operates properly, diagnose the cooling system for loss of coolant as outlined in SI. DO NOT proceed further with this bulletin. 2. Remove the low coolant level sensor. Refer to Coolant Level Module Replacement in the Engine Cooling sub-section. 3. With the key on, the engine off and the coolant level sensor disconnected from the vehicle wiring harness, observe the low coolant light: Subject: Low Engine Coolant Level Indicator Always On (Diagnose Low Coolant Level System Operation/Check Sensor for Oil Contamination) Models: 2000-2002 Buick Century, Regal 2000-2001 Chevrolet Lumina 2000-2002 Chevrolet Impala, Monte Carlo 2000-2002 Pontiac Grand Prix 2000-2002 Oldsmobile Intrigue • Light is on — Chassis wiring or instrument cluster concern. Follow the appropriate diagnostic information in SI. • 4. With the key off, connect the coolant level sensor into the vehicle’s wiring harness. Connect a ground wire (1) to the battery negative terminal. Using a sharp probe (3) attached to the ground wire, ground the coolant sensor probe (2) as shown in the illustration. Make sure a good contact is made. With the key on and the engine off, observe the low coolant light for at least 15 seconds. 5. Using a small wire brush or emery cloth, polish the low coolant level sensor probe to remove any film or oxidation. The probe should be a bright brass color when finished. Use Brake Parts Cleaner to flush removed deposits from the low coolant sensor probe. Reinstall the low coolant sensor into the vehicle and proceed to Step 6. 6. Flush the cooling system and install new DEX-COOL® mixture as outlined in the SI. Check the vehicle’s warranty history to determine if any engine gasket had recently been changed. If there has not been a recent gasket replacement, locate and repair the source of the engine oil contamination

1. Place vehicle in a location where the floor is solid and flat, with adequate lighting. Do not attempt to work on a hot engine. Heat causes metal to expand and makes removal of fasteners difficult at best. Disconnect the battery cables from the battery. Raise the front of the vehicle to obtain adequate access to the bottom exhaust manifold flanges. Use large-base jack stands to support the vehicle. Do not rely on the jack! Block the tires to prevent the vehicle from rolling off the jack stands. 2. Spray WD-40 or some type of penetrating oil on all accessible fasteners and fittings before attempting to remove them. 3. From underneath the vehicle disconnect the exhaust system from the exhaust manifolds by unbolting the (3) bolts at the collectors. Then unbolt the driver side catalytic converter from the exhaust assembly and temporarily remove it from the vehicle. PASSENGER SIDE 4. On the passenger side remove the (4) bolts attaching the heat shields to the factory manifold. 5. Next, carefully unplug the O2 sensor from its harness. 6. Now remove the nuts attaching the factory manifold to the cylinder head. With the manifold out of the way remove the mounting studs from the cylinder head. 7. Using a small wire brush or similar instrument, clean any carbon deposits left on the head surface. Be careful not to gouge the aluminum head. 8. Transfer the O 2 sensor from the factory manifold to the new passenger side header. Apply a small amount of anti seize to the threads for the sensor before installing it in the new header. Use caution not to drop or damage the sensor, they are fragile. 9. Now you are going to install the new JBA Header, but first there is some preparation of the hardware required. Apply anti seize to the threads of the new fasteners. Install the new JBA Header using the supplied gasket and fasteners. Torque to 23 ft./lbs. DRIVER’S SIDE 10. Just like you did in step (4) remove the (4) bolts attaching the heat shields to the driver side factory mani- fold. 11. Next, carefully unplug the O2 sensor from its harness. Unbolt the dipstick bracket from the head and remove the dipstick tube. 12. Remove the nuts attaching the factory manifold to the cylinder head. With the manifold out of the way remove the mounting studs from the cylinder head. 13. Using a small wire brush or similar instrument, clean any carbon deposits left on the head surface. Be careful not to gouge the aluminum head. 14. Transfer the O 2 sensor from the factory manifold to the new driver side header. Apply a small amount of anti seize to the threads for the sensor before installing it in the new header. Use caution not to drop or damage the sensor, they are fragile. 15. As you did on the passenger side, prepare the hardware before installing the driver side header. Apply anti seize to the threads of the new fasteners. Install the new JBA Header using the supplied gasket and fasteners. Torque to 23 ft./lbs. Re-install the dipstick tube. 16. Install the driver side catalytic converter. 17. Connect the exhaust system to the new headers using hardware and gaskets supplied. Reconnect O2 sensors. 18. Check to insure adequate clearance between header and shifter cable (small cable that runs from firewall, to brace on fender well, to transmission) . More clearance can be gained by adjusting (bending) brace on fender well. 19. Recheck everything

2000 – 2006 TOYOTA TUNDRA SPORT DUTY UNDERCARRIAGE MOUNTING INSTRUCTIONS The mounting procedure outlined below covers the 2000 – 2006 Toyota Tundra trucks. You will need to refer to the illustrations and familiarize yourself with each of the undercarriage components and their relative position to each other. Then proceed as follows: 1. Begin by removing the bolts holding the skid plate to the bottom of the bumper and the rear cross member. Remove the skid plate. Some vehicles are equipped with an additional skid plate that wraps up in front of the bumper. This skid plate must be removed also. 2. Remove the bolts connecting the tow hook, tie down brackets, and skid plate brackets (Refer to Figure 1) to the bottom of the frame. The bolts and tow hook will be used in the undercarriage installation. 3. Assemble Driver Side Push Beam Support Plate (62B) to the bottom of the driver side frame rail. Begin by installing the bolts removed in Step 2 into the two holes in the bottom of Diver Side Push Beam Support Plate (62B) . Tighten these two bolts. Next, drill the inside and outside frame wall for the upper hole in Driver Side Push Beam Support Plate (62B). Install one ½”-13 X 4-1/2″ Hex Head Bolt (D) and one ½”-13 Lock Nut (B) in the drilled hole. Tighten this bolt. 4. Repeat Step 3 on the passenger side frame rail. Include the tow hook over Passenger Side Push Beam Support Plate (62A). The skid plates, tie down brackets, and skid plate brackets (See Figure 1) will no longer be used but should be retained in case the undercarriage is ever removed. 5. Install Push Beam Assembly (62) between Push Beam Support Plates (62A & 62B) using eight ½”-13 X 1-1/2″ Hex Head Bolts (A) and eight ½”-13 Lock Nuts (B). For Light Duty Plow applications, the center of the receiver hole in Push Beam Assembly (62) should be 14-1/2″ from the ground. Leave hardware finger tight. 6. Assemble Angle Bracket (75) to the back of Push Beam Assembly (62) using four ½”-13 X1- 1/2″ Hex Head Bolts (A) and four ½”-13 Lock Nuts (B). Leave hardware finger tight. 3 7. Assemble the rear portion of Angle Bracket (75) to the truck’s cross member using two Nut Plates (101), two ½” Split Lock Washers (C) and two ½”-13 X 1-1/2″ Hex Head Bolts (A) . Nut Plates (101) must be inserted into the cross member through the large hole in the rear of the cross member. 8. Tighten all hardware beginning at the rear of Angle Bracket (75) and working forward. 9. With all undercarriage parts in place, securely fasten all mounting hardware. It is important that all fasteners be properly torqued (see Fig. 3) to assure a safe operating plow. Re-tighten all fasteners after 2 hours of plowing.

ADJUSTMENTS WINDOWS Remove door trim panel. See DOOR TRIM PANEL under REMOVAL & INSTALLATION. Loosen bolts holding window to regulator. Raise window fully, seating window in frame. Tighten bolts. Install door trim panel. TROUBLE SHOOTING POWER WINDOWS On Dakota, inspect circuit breaker No. 20 (20-amp) in junction block. On Durango inspect circuit breaker No. 21 (25-amp) in junction block. On all models, junction block is located on left end of instrument panel. Inspect fuse No. 9 (40-amp on Dakota, 50-amp on Durango) in Power Distribution Center (PDC). PDC is located in left front corner of engine compartment. Inspect power window system ground circuit. See WIRING DIAGRAMS . SYSTEM TESTS ALL WINDOWS INOPERATIVE Dakota 1. Check circuit breaker for power window system. See TROUBLE SHOOTING . Replace circuit breaker as necessary. If circuit breaker is okay, go to next step. 2. Disconnect negative battery cable. Remove driver’s front power window switch. See POWER WINDOW SWITCH under REMOVAL & INSTALLATION. Check for continuity between ground and terminal No. 3 (Black wire) at driver power window switch wiring harness connector. If continuity exists, go to next step. If continuity does not exist, repair open in Black wire between driver power window 2000 Dodge Durango 2000 ACCESSORIES & EQUIPMENT’ ‘Power Windows – Dakota & Durango 2000 Dodge Durango 2000 ACCESSORIES & EQUIPMENT’ ‘Power Windows – Dakota & Durango switch connector and ground. See WIRING DIAGRAMS . 3. Connect negative battery cable. Turn ignition on. Measure voltage between ground and terminal No. 5 (Tan wire) at driver’s power window switch wiring harness connector. If battery voltage is present, check driver power window switch. See POWER WINDOW SWITCH under COMPONENT TESTS. If battery voltage is not present, repair open Tan wire between driver power window switch connector and ignition switch. See WIRING DIAGRAMS . See POWER DISTRIBUTION article in WIRING DIAGRAMS. Durango 1. Check circuit breaker for power window system. See TROUBLE SHOOTING . Replace circuit breaker as necessary. If circuit breaker is okay, go to next step. 2. Disconnect negative battery cable. Remove driver’s front power window switch. See POWER WINDOW SWITCH under REMOVAL & INSTALLATION. 3. Check for continuity between ground and terminal No. 5 (Black wire) at driver’s power window switch wiring harness connector. If continuity exists, go to next step. Measure voltage between ground and terminal No. 4 (Tan wire) at driver’s power window switch wiring harness connector. If battery voltage is present, check driver’s power window switch. See POWER WINDOW SWITCH under COMPONENT TESTS. If battery voltage is not present, repair open Tan wire between driver power window switch connector and ignition switch. See WIRING DIAGRAMS . 1998 – 2000 MODELS 1. Inspect main ground points (refer to SB99*04*S001 for more information). * P6 ground point-body [on the passenger side of engine compartment, between the battery and cruise control actuator (if equipped)]. (Figure Fig. 1 ) * P10 ground point-engine (at the alternator bracket) . (Figure Fig. 2 ) Isuzu: 1998 – 2000 Rodeo AFFECTED VEHICLES:1998 – 2000 Rodeo (UE)/Amigo (UA) models with 3.2L V6 engines NOTE: Please refer to the appropriate workshop manual for the correct diagnosing procedure and/or follow the service procedures outlined in this bulletin for the vehicle being serviced. NOTE: The 1998, 1999 or 2000 Rodeo/Amigo Electrical Troubleshooting Manual can assist in locating the vehicle ground distribution (i.e., ground contact points). * Perform a voltage drop test at the main ground points. * If the voltage drop test fails, then inspect and clean both the bolt and contact point. * Verify and correct idle settings (if needed) as described in the workshop manual. * If the repair procedure on this step solves the high idle condition, then return the vehicle to the customer. If the repair procedure on this step does not solve the high idle condition, then go to step 2 (16 pin Blue Connector). B. Remove P-6/P-10 ground terminal and bolt for ground contact inspection. * Inspect ground contact area for corrosion. * Inspect bolt and thread for damage or corrosion. * Clean the ground area and fastening bolt thoroughly with a wire brush. * Replace bolt if damaged or heavily corroded. C. Install the P-6/P-10 ground terminal and bolt (tighten using hand tools only). * Torque the P-6/P-10 ground terminal bolt to (14 N.m) 10 lb.ft. 1998 – 1999 MODELS ONLY 2. Inspect the 16 pin blue connector, located under the power steering fluid reservoir for corrosion, bent, or damaged pins (specifically for the Throttle Position Sensor). (Figure Fig. 3 )

Removal 1. Disconnect the battery ground cable (14301). For additional information, refer to Section 414-01 . 2. WARNING: Fuel supply lines will remain pressurized for long periods of time after engine shut down. This pressure must be relieved before disconnecting any fuel lines or fuel system components. Relieve the fuel system pressure. For additional information, refer to Section 310-00 . 3. Remove the engine air cleaner outlet tube. For additional information, refer to Section 303-03 . 4. Remove the timing belt. For additional information, refer to Timing Drive Components—Timing Belt in this section. 5. Remove the vacuum hoses at the: * positive crankcase ventilation (PCV) valve (6A666). * throttle body (9E926). * intake manifold (9424). * fuel pressure sensor. 6. Disconnect the fuel charging wiring (9D930) electrical connectors at main engine connector. 7. Disconnect the crankshaft position (CKP) sensor electrical connector. 8. Disconnect the fuel line. For additional information, refer to Section 303-04 . 9. Remove the power steering pump (3A674) and bracket as an assembly. For additional information, refer to Section 211-02 . 10. Remove the generator (GEN). For additional information, refer to Section 414-02 . 11. Remove the oil level indicator tube (6754). For additional information, refer to Oil Level Indicator and Tube in this section. 12. Disconnect the heater hoses. For additional information, refer to Section 412-02 . 13. Lower the vehicle. 14. Disconnect the upper radiator hose (8260) from the thermostat housing water hose connection. For additional information, refer to Section 303-03 . 15. Remove the camshafts (6250). For additional information, refer to Camshaft in this section. 16. Remove the ignition coil (12029) and bracket. For additional information, refer to Section 303-07 . 17. Remove the water thermostat housing. For additional information, refer to Section 303-03 . 18. Disconnect the knock sensor electrical connector. 19. Remove the generator bracket-to-cylinder head bolt. 20. Remove the bolts and the cylinder head (6049). 21. Remove the cylinder head gasket and discard. Installation WARNING: Do not smoke or carry lighted tobacco or open flame of any type when working on or near any fuel related components. Highly flammable mixtures are always present and may be ignited, resulting in possible personal injury. 1. CAUTION: Do not use abrasive grinding discs to remove gasket material; use only plastic manual scrapers. Do not scratch or gouge the aluminum sealing surfaces. Clean all gasket material from the mating surfaces on the cylinder head and cylinder block. Clean out the bolt holes in the cylinder block. Inspect the cylinder head for flatness. For additional information, refer to Section 303-00 . 2. Install a new head gasket on the cylinder block. 3. CAUTION: Do not attempt to install the cylinder head assembly without assistance. Installation of the cylinder head assembly requires two people or possible injury may occur. CAUTION: The bolts are torque-to-yield and must be replaced or engine damage may occur. Tighten the bolts in three stages in the sequence shown. * Stage 1: Tighten the bolts to 15-25 Nm (12-18 lb-ft). * Stage 2: Tighten the bolts to 35-45 Nm (26-33 lb-ft). * Stage 3: Tighten the bolts an additional 105 degrees. 4. Install the generator bracket-to-cylinder head bolt. * Tighten to 20 Nm (15 lb-ft). 5. Connect the knock sensor electrical connector. 6. Install the thermostat housing. For additional information, refer to Section 303-03 . 7. Install the ignition coil and bracket. For additional information, refer to Section 303-07 . 8. Install the camshafts. For additional information, refer to Camshaft in this section. 9. Connect the upper radiator hose. For additional information, refer to Section 303-03 . 10. Raise and support the vehicle. For additional information, refer to Section 100-02 . 11. Install the heater hoses. For additional information, refer to Section 412-02 . 12. Install the generator and bracket assembly. For additional information, refer to Section 414-02 . 13. Install the power steering pump and bracket assembly. For additional information, refer to Section 211-02 . 14. Connect the fuel lines. For additional information, refer to Section 310-00 . 15. Connect the crankshaft sensor electrical connector.

1. Disable the SIR system. Refer to SIR Disabling and Enabling Zone 3 in SIR. 2. Remove the upper and lower trim covers. Refer to Steering Column Trim Covers Replacement . 3. Remove the wire harness assembly (1) from the wire harness strap (2). 4. Disconnect the turn signal and multifunction switch assembly connector from the SIR system coil connector. 5. Slide the 2 connectors (2) of the turn signal and multifunction switch assembly out of the bulkhead connector (1) 6. Remove the 2 pan head tapping screws (1) and (3) from the turn signal and multifunction switch assembly (2). 7. Remove the turn signal and multifunction switch assembly (2) from the steering column tilt head assembly. 1. Install the turn signal and multifunction switch assembly (2) onto the steering column tilt head assembly. 2. Screw the 2 pan head tapping screws (1) and (3) into the turn signal and multifunction assembly (2). Tighten * Tighten the top pan head tapping screw (1) to 3 N.m (27 lb in). * Tighten the side pan head tapping screw (3) to 7 N.m (62 lb in).

REMOVAL 1.Remove upper intake manifold. 2.Remove cylinder head covers, crankshaft damper, and timing chain cover. CAUTION: When aligning timing marks, always rotate engine by turning the crankshaft. Failure to do so will result in valve and/or piston damage. Fig. 70 3.Align crankshaft sprocket timing mark to mark on oil pump housing (Fig. 70). The mark on oil pump housing is 60° ATDC of #1 cylinder. CAUTION: When the timing chain is removed and the cylinder heads are still installed, DO NOT rotate the camshafts or crankshaft without first locating the proper crankshaft position. Failure to do so will result in valve and/or piston damage Fig. 74 4.Remove primary timing chain tensioner from right cylinder head (Fig. 74). 5.Remove camshaft position sensor from left cylinder head (Fig. 69). 6.Remove chain guide access plug from left cylinder head (Fig. 69). NOTE: When camshaft sprocket bolts are removed, the camshafts will rotate in a clockwise direction. 7.Starting with the right camshaft sprocket, remove the sprocket attaching bolts. Remove camshaft damper and sprocket (Fig. 69). 8.Remove left side camshaft sprocket attaching bolts and remove sprocket (Fig. 69). 9.Remove lower chain guide and tensioner arm (Fig. 69). 10.Remove the primary timing chain. INSTALLATION 1.Inspect all sprockets and chain guides. Replace if worn. Refer to Crankshaft Gear/Sprocket, for removal and installation procedures. 2.If removed, install right and left side short chain guides (Fig. 69). Tighten attaching bolts to 28 Nm (250 in. lbs.) 3.Align crankshaft sprocket timing mark to the mark on oil pump housing (Fig. 71). NOTE: Lubricate timing chain and guides with engine oil before installation. 4.Place left side primary chain sprocket onto the chain so that the timing mark is located in-between the two (plated) timing links (Fig. 71). 5.Lower the primary chain with left side sprocket through the left cylinder head opening
