2003 Ford Truck Expedition Suspension – Air Suspension Height Sensor Linkage Loose Service Procedure

ISSUE Some 2003-2006 Expedition and Navigator vehicles equipped with an air suspension may exhibit an air suspension height sensor linkage arm disengaging from the suspension ball stud or height sensor rotating arm. This concern typically occurs with the rear sensor (Figure 1) but may occur with the front sensors as well. If this occurs, the symptom will typically be the vehicle leaning to one side, the vehicle sitting too low/high, a harsh ride, and/or an inoperative air suspension. In addition, this concern may result in diagnostic trouble code (DTC) C1725 (air suspension front pneumatic failure) or C1726 (air suspension rear pneumatic failure). ACTION When a linkage arm becomes disengaged, do not re-attach the arm and do not replace the sensor unless broken. Instead, install a revised linkage arm on all three (3) sensor assemblies, even if they have not detached from the ball stud. 1. Replace linkage arms on all three (3) sensor assemblies following Workshop Manual (WSM), Section 204-05. 2. Discard the old linkage arms. NOTE IF THE SENSOR ASSEMBLY NEEDS TO BE REPLACED FOR ANY DAMAGE/FAILURE OTHER THAN THE ONE DESCRIBED IN THIS TSB, THE REPLACEMENT ASSEMBLY IS SUPPLIED WITH A NEW STYLE LINKAGE ARM, SO THERE IS NO NEED TO ORDER ADDITIONAL LINKAGES FOR THE SERVICE REPAIR. 1. Remove the differential case. For additional information, refer to Differential Case in this section. 2. NOTE: The differential bearings need not be removed to overhaul the Ford limited slip differential. If bearing removal is required, for additional information, refer to Differential Case in this section. NOTE: The anti-lock speed sensor ring cannot be reused once removed. Remove the differential pinion shaft lock bolt and remove the differential pinion shaft. ? If required, remove the ring gear and anti-lock speed sensor ring. 3. NOTE: This tool does not have the 1/2-inch drive hole. Install the special tool in a suitable vise. 2003 F-Super Duty 250-550/Excursion Workshop Manual 5. Install the special tool in the bottom side gear bore. ? Apply a small amount of grease to the centering hole of the special tool. 6. Install the nut in the upper differential side gear. Insert a suitable dowel bar in the hole of the nut. Tighten the forcing screw to force the differential side gear away from the differential pinion gears. The dowel bar is used to keep the nut from turning when the forcing screw is tightened. NOTE: Differential pinion thrust washers cannot be removed independently of the differential pinion gears and so must be removed simultaneously with the differential pinion gears. Insert the special tool in the pinion shaft bore and turn the differential case to “walk” the differential pinion gears and differential pinion thrust washers out to the differential case windows. 9. Remove the differential pinion gears and differential pinion thrust washers. 10. Remove the differential side gears and differential clutch packs and tag them RIGHT and LEFT with the shim

1. Disconnect engine coolant temperature sensor electrical connector and inspect sensor and connector terminals for corrosion and/or evidence of engine coolant. ^If terminals are corroded or if there is evidence of engine coolant proceed to step 4. ^If terminals are not corroded and there is no evidence of engine coolant, reconnect the electrical connector and continue to next step. 2. Perform one or both of the following checks to determine whether the engine coolant temperature sensor is providing the correct temperature indication. If engine coolant temperature sensor reading does not pass either of the above tests, continue with next step. ^If engine is at ambient temperature (vehicle has been sitting overnight or not started for several hours), use a Scan tool to compare the inlet air temperature ( IAT ) to the engine coolant temperature ( ECT ). These two readings should be within 2°C (4°F) of each other. ^If engine is at operating temperature, install a thermometer in the coolant recovery reservoir. With the engine running and A/C off, use a Scan tool to compare the engine coolant temperature sensor reading to the thermometer reading. These two readings should be within 8°C (15°F) of each other If engine coolant temperature sensor reading passes both of the tests above, refer to appropriate symptom diagnostic chart in the Engine/Emissions Controls Section of applicable Engine Service Manual. 3. Turn ignition off. 4Remove coolant surge tank cap. 5. Drain at least 1.9 L (2 Qt.) of engine coolant from the cooling system by opening radiator drain valve or removing engine drain plug. Collect engine coolant in a container. 6. Disconnect engine coolant temperature sensor electrical connector. 7. Remove engine coolant temperature sensor from cylinder head. 8. Obtain replacement engine coolant temperature sensor (P/N 21025106). 9. Use appropriate tap to clean sensor mounting hole of any thread sealant residue. 10. Install engine coolant temperature sensor in cylinder head. Torque: Engine Coolant Temperature Sensor: 8 Nm (71 in-lbs) 11. Inspect harness connector terminals for corrosion and/or evidence of engine coolant. If harness connector terminals are corroded or there is evidence of engine coolant, the harness connector must be replaced with new connector (P/N 12117087-includes: connector, terminals, wires, and splice sleeves). 12. Connect engine coolant temperature sensor connector. 13. Transfer engine coolant drained in step 5 into coolant surge tank. If necessary fill coolant surge tank to the FULL COLD range with 50/50 solution of correct type of antifreeze and clean water. 14. Start engine and check for leaks. 15. Run engine until upper radiator hose is hot, then add additional coolant if needed to bring the level to the FULL COLD level (1991-early 1997) or within the Min./Max. cold range (late l997-2001). 16. Install coolant surge tank cap.

Raise the vehicle on a suitable hoist and support as necessary. 2. Remove both front tires and wheels. 3. Compress the front brake caliper pistons. 3.1. Install a large C-clamp over the top of the caliper housing and against the back of the outboard pad. 3.2. Slowly tighten the C-clamp until the pistons are pushed completely into the caliper bores. 3.3. Remove the C-clamp from the caliper. Important: It is not necessary to remove the front brake caliper from the bracket when removing the bracket in the next step. 4. Remove the two bolts that attach the front brake caliper mounting brackets to the knuckle. Notice: Support the brake caliper with heavy mechanic’s wire, or equivalent, whenever it is separated from its mount, and the hydraulic flexible brake hose is still connected. Failure to support the caliper in this manner will cause the flexible brake hose to bear the weight of the caliper, which may cause damage to the brake hose and in turn may cause a brake fluid leak. 5. Remove the brake caliper and bracket as an assembly and support it with heavy mechanic’s wire or equivalent. DO NOT disconnect the hydraulic brake flexible hose from the caliper. 6. Mark the relationship of the rotor to the bearing hub. 7. If equipped, remove the rotor retaining push nuts from the wheel studs

Instrument Panel Removal CAUTION: Electronic modules are sensitive to static electrical charges. If exposed to these charges, damage may result. 1. Remove the driver side air bag module. For additional information, refer to Section 501-20B . 2. Remove the passenger side air bag module. For additional information, refer to Section 501-20B . 3. Close the glove compartment. 4. Position the speed control servo aside. 1. Disconnect the electrical connector. 2. Remove the nuts. 3. Position the speed control servo aside. 5. Disconnect the LH engine compartment in-line electrical connector. * Release the wiring harness locators. 6. Disconnect the brake fluid sensor electrical connector. 7. Disconnect the windshield wiper motor electrical connector. * Release the wiring harness locators. 8. Disconnect the LH engine compartment in-line electrical connectors. 9. Unseat the LH wiring harness grommet 10. Disconnect the blower motor electrical connector. 11. Disconnect the A/C pressure cut-off switch electrical connector. 12. Disconnect the RH engine compartment in-line wiring harness connectors. 13. Disconnect the vacuum line at the intake manifold. 14. Disconnect the electronic air temperature control (EATC) variable blower motor controller electrical connector. * Release the wiring harness locators. 15. Remove the RH front wheel and tire assembly. For additional information, refer to Section 204-04 . 16. Remove the upper front fender splash shield bolts. 17. Remove the lower front fender splash shield bolt and locator. 18. Position the front fender splash shield away from the dash panel. 19. Unlock the wiring harness guide. 20. Unseat the RH wiring harness grommet. 21. Install the RH front wheel and tire assembly. For additional information, refer to Section 204-04 . 22. Remove the RH instrument panel lower insulator. 1. Remove the pin-type retainers. 2. Release the locking tab. 3. Remove the instrument panel lower insulator. * Disconnect the courtesy lamp.
