Front Bumper Installation – TOYOTA FJ CRUISER Step 1 Very Important Before beginning installation, assure that vehicle has been pulled forward into work-area with the wheels straight and that the ground is level. The clearances around the FJ bumper are critical to proper installation and fitment. Moving vehicle with wheels turned causes slight frame twist preventing ease of removal of OE bumper and installation of new bumper without issue. Make sure you have plenty of room to work around front of vehicle. Open the hood at this time, you will need to see down through the inner-body core-support while removing your OE bumper and installing your Body Armor FJ Bumper. Step 2 a. Unpack bumper using staple puller to remove staples. Save all packing materials and take care not to tear cartons. b. Remove hardware and misc.parts. Check parts/hardware list to confirm all parts and necessary hardware are included. c. It’s a good idea to spray all OE attaching hardware at this time with penetrating oil before beginning removal of OE bumper. This will ease removal as well as to help assure that none of the bolts’ / nuts’ threads are damaged during removal. Use extra caution when working with the bumper mounting studs & nuts. Step 3Prep bumper for install: You may install your auxilary lights in the light pockets. The light tab is slotted to allow for adjustment for adjustment for light grilles. You may also attach a second set of lights on the top deck . Also attach the grill guard at this time. Step 4 a. Begin removing OE bumper following instructions and photos on the following page for detailed descriptions and references. When done, proceed to Step 4 here. Step 5 a. If equipped, remove OE chassis skid plate and set aside for install after new bumper is installed. Save OE hardware to re-install the skid plate once new bumper is installed (3 upper bolts and 2 lower bolts, lowers have spacers between frame & skid plate). b. Remove the (3) outer hold-down hex nuts holding bumper to frame-caps on both passenger and driver sides. Un-clip the outer ends of the bumper from the outer bumper support clips (see Photo 5 on following page) by pulling bumper fascia down and out of clip on driver and passenger sides. Next, while a helper holds the bumper in place, loosen and remove the inner hold-down hex nuts on both passenger and driver sides. Reference Photo 1 on the last page for stud locations. The bumper should now slide off the front of the locating / mounting studs in the frame-caps. Remove slowly prevent paint damage. Save hold-down nuts. c. Remove the outer bumper support clips from both driver and passenger sides (see Photo 5 on following page) Step 6 a. If you bought a winch, skip to Step 6b. If you did not purchase a winch, you can mount the winch cover plate / lower bumper fascia, and fairlead slot cover plate to the bumper now, using (6) 3/8″ x 1″ bolts with (2) flat washers, (1) lock washer, and (1) hex nut on each bolt. See photos 4 & 5 on the last page for reference. b. If you purchased a winch for your FJ, now is the time to mount it in the bumper. The winch will bolt down using the fairlead mounting bracket and 10mm bolts to secure winch & fairlead bracket to bumper. The roller fairlead bolts to the fairlead bracket using the 1/2″ hex nuts supplied. See photo 3 on the last page for reference. Be sure to mount with the correct side of winch to passenger side for solenoid pack installation / clearance. Once the winch is bolted in, you can mount the winch cover plate / lower bumper fascia to the bottom of the bumper using (4) of the 3/8″ x 1″ bolts with (2) flat washers, (1) lock washer and (1) hex nut on each bolt. If you purchased lights, mount them to the light tabs. It the lights have a protective grille you should be able. to use the cover. Important: Follow winch mfr’s directions for cable to winch / solenoid / battery connections. Use caution to assure clearance of any and all bumper / winch / mounting surfaces at all cable end connections. Coil cables and lay in winch mount plate to protect against damage while installing bumper onto vehicle. Place coiled cables in winch mount plate to assure no interference with the radiator, a/c line and / or inner body core support during bumper installation. Cables to be run in Step 7. Step 7 Along with your helper, one person on each side, guide your Body Armor FJ Bumper onto the the frame-cap mounting studs. Use caution guiding the bumper on slowly and evenly to prevent paint damage. Locating / mounting studs and bumper mounting plates can be seen down through inner-body core support while guiding bumper into place. Make sure the bumper does not contact grill or fascia while installing bumper as this can cause paint damage. While you or your helper hold the bumper in place, thread the OE hold-down nuts onto mounting studs to hold the bumper in place, hand tighten at this time. Step 8 Confirm bumper is even side-to-side, torque hold-down nuts to 80 ft.lbs. Again confirm bumper is even and there are no clearance issues between the bumper and any part of the body and / or inner-body core-support. You can now run the winch cables through the inner-body core support to the battery. If you purchased a set of lights to be used with your bumper, you can now wire them up, please follow the detailed light manufacturer instructions. **Body Armor is not responsible for any issues with respect to the wiring, operation or warranties to the lights Step 9 a. Fit the wheel well inner-liner end-caps to the bottom of the bumper at each corner and bolt up with supplied 1/4″ x .75″ phillips- head machine screws, (2) each side, into drilled / threaded holes in bottom corners of bumper. See photos 6 & 7 on the last page. b. Next, using the OE hardware and spacers, re-install your chassis skidplate, making sure it’s straight before tightening. c. Using the (2) remaining 1/4″ x .75″ phillips-head machine screws, mount your license plate to threaded holes in the bumper face. d. Re-install the grill by snapping onto clips and using the OE push-pins and screws to hold down in OE locations. ** trimming off the front inner fender is a customer option, it is not required. We recommend you check the torque of all bolts after about two weeks, and after every off-road / trail run thereafter to assure tightness

INSTALLATION 1. Remove the screws from the rear corners of the bumper, two in each side. Figure 2 Figure 2 Bumper mounting screws, left side 2. Remove the eight screws along the bottom of the bumper. Lift the hood and remove the two screws from the top of the grille. Retain the hardware for use later. Figure 4 Figure 4 Grille fasteners 4. Remove the two plastic fasteners from the top of the grille. Retain the hardware for use later. Carefully pry the center pins up before removing the fasteners. Figure 5 Figure 5 Left grille fastener removal 5. Pull the grille free of the retaining clips with a “sharp” pull. Two are behind the upper bumper support. Figure 6 Figure 6 Bumper fasteners 7. Pull the bumper corners free by pulling the ends rearward and out. The top of the bumper is snapped into plastic clips just below the fender corners, in front of the flares. Pull the bumper free. Remove the two screws that hold each plastic mounting block in place and remove the blocks. Figure 8 Figure 8 LH bumper mounting block 9. Remove the three screws and remove the upper bumper support. Remove the four screws and remove the skid pan. Retain the hardware for reinstallation of the skid pan. Figure 11 Figure 11 Skid pan 12. Remove the molded plastic inner fender extensions by clipping or drilling out the rivets holding them to the bottom of the inner fenders. Locate the 1″ hole in the side of the frame behind the body mount. Drill a 1/2″ hole through the center into the inner wall. The Spacer Tube may be used as a centering tool. Repeat for opposite side. Figure 13 Figure 13 Outside left frame rail 13. Hold the Lower Frame Bracket in position and insert a 12mm bolt with 1/2″ lock washer and flat washer through the bottom hole in the Bracket and into the threaded hole in the frame. Do not tighten yet. Figure 14 Drill ½” hole through center of existing hole into inner frame wall Clip or drill rivets to remove fender extension Fender extension WARN INDUSTRIES PAGE 9 73465 A0 14. Slide a 1/2″ flat washer and Spacer Tube over a 1/2 x 4″ bolt and insert through the Lower Frame Bracket and Frame. Install 1/2″ lock washer and hex nut. Do not tighten yet. Figure 14 15. Slide an Upper Frame Bracket above the frame rail along the inside of the Lower Frame Bracket. Align the holes and insert two 7/16 x 1 1/2″ bolts through the holes and install a lock washer and hex nut on each. Do not tighten yet.

INSTALLATION NOTE: •These instructions show the left splash guards being installed. The same procedure applies to installing the right splash guards. •Clean and wax the areas to be covered with a high-quality paste wax. Installing the Front Splash Guards 1. Turn the steering wheel all the way counter clockwise to provide access to the left front fenderwell. 2. Remove the two self-tapping screws from the left front inner fender. Using a pushpin, make a small hole through the center of the upper clip. UPPER CLIP PUSHPIN SELF-TAPPING SCREW LEFT FRONT INNER FENDER SPLASH GUARDS P/N 08P00-SHJ-101 2 of 2 All 33039-33598 (0608) LEFT REAR SPLASH GUARD SELF-TAPPING SCREW LEFT REAR FENDERWALL SELF- TAPPING SCREW (reused) REAR BUMPER LEFT REAR SPLASH GUARD There must be no clearance. While holding the left splash guard against the fender, tighten the self-tapping screws in the order shown. 6. Turn the steering wheel all the way clock wise and repeat steps 2 through 4 to install the right front splash guard. Installing the Rear Splash Guard 7. Using a floor jack, lift up the left rear side of the vehicle according to the service manual. 8. Remove the self-tapping screw from the rear bumper. Using a pushpin, make a hole through the center of the recess. 9. Install one square head grommet into the hole in the left rear fenderwall. Slide one spring nut over the hole you made in step 8 in the rear bumper. 10. Position the left rear splash guard on the left rear fenderwall and rear bumper, and loosely install one self-tapping screw you removed, and the two self-tapping screws supplied with the kit. LEFT REAR FENDERWALL REAR BUMPER SELF-TAPPING SCREW (Reuse.) SQUARE HEAD GROMMET SPRING NUT RECESS PUSHPIN REAR BUMPER With RECESS SELF- TAPPING SCREW 4. Install the left front splash guard using the two self-tapping screws removed in step 2, and one self-tapping screw supplied with the kit. Do not tighten the self-tapping screws yet. 11. Hold the left rear splash guard against the fenderwall and check that there is no clearance between the splash guard and rear bumper. Tighten the three self-tapping screws in the sequence shown. 12. Repeat steps 7 thru 11 to install the right rear splash guard

The installation of this accessory should follow approved guidelines to ensure a quality installation. These guidelines can be found in the “Accessory Installation Practices” document. This document covers such items as:- • Vehicle Protection (use of covers and blankets, cleaning chemicals, etc.). • Safety (eye protection, rechecking torque procedure, etc.). • Vehicle Disassembly/Reassembly (panel removal, part storage, etc.). • Electrical Component Disassembly/Reassembly (battery disconnection, connector removal, etc.). Please see your Toyota dealer for a copy of this document. 1. Prepare for Installation. (a) Verify kit contents (b) Wear Safety Glasses. (c) Raise Vehicle . (d) Caution Muffler might be hot 2. Remove Rear Bumper Fascia (a) Remove (2) Phillips head screws (A) from both sides of the rear fascia (Fig. 2-1). (b) Remove (7) push pins (A) on edges of fascia (Fig. 2-2) (c) Remove (2) Phillips head screws (B) from bottom of fascia (Fig. 2-2). (d) See Fig. 2-3 for removal of fastener (C). (Fig. 2-3) (f) With one person on each end, remove fascia from vehicle. Store in a safe place to avoid damage during installation. 3. Remove Vehicle Tie Down (a) Remove (2) M12 Bolts and vehicle tie down (A) from the left hand (Drivers Side) rear of vehicle (Fig. 3-1). (b) Dispose of bracket and (2) bolts. 4. Detach Muffler (a) Protect exhaust tip with a rag or protective tape during installation of hitch (Fig. 5). (b) Detach muffler from exhaust hangar (Fig. 5) 5. Install Bumper Brackets (a) Remove M8 bolts from the vehicle bumper beam, and install (RH) and (LH) bumper brackets with (3) OE supplied M8 bolts, each with a lock washer and a flat washer (Fig. 5-1). Do not tighten at this time. 6. Install Hitch (a) Lift hitch into place (requires 2 people) and install the (3) M12 x 35 bolts into the (3) weld nuts in the bottom of the frame rails (Fig. 6-1). (b) Loosely secure the middle bolts first, then the (2) forward and aft bolts on each side. (c) Do not tighten bolts at this time. 7. Install Drivers Side Brackets (a) Install LH Frame Bracket (A) to the side of the frame rail using (2) of the M12 x 35 bolts (Fig. 7-1). NOTE: Excess body sealant may require removal of sealant before continuing installation Protect any bare areas with 3MTM Autobody sealant. (b) Install LH Support Bracket (B) to Driver’s Side of Hitch (C), and to bottom of LH Frame Bracket using (4) M12 x 35 bolts. Do not tighten (Fig. 7-1). (c) Fasten LH Support Bracket (B) to LH Bumper Bracket (D) using (4) M12 x 35 bolts. Do not tighten (Fig. 7-1)

Repair Procedure 1. Install a steering wheel holder. NOTE: Ensure the wheels are straight and the steering wheel is centered before removing the steering intermediate shaft by installing a steering wheel holder. 2. Remove the column hole cover silencer sheet. Turn back the floor carpet, remove the 2 clips, and remove the column hole cover silencer sheet. Production Change Information Parts Information Repair Procedure STEERING INTERMEDIATE SHAFT NOISE – ST001-08 February 8, 2008 Page 3 of 4 3. Remove the No. 2 steering intermediate shaft assembly. A. Place matchmarks (“a”) on the No. 2 steering intermediate shaft and steering column. B. Remove bolt A and detach the No. 2 steering assembly from the steering gear. C. Remove bolt B and detach the No. 2 steering intermediate shaft from the steering column. 4. Remove the No. 1 steering column hole cover sub-assembly by removing the clamp and disconnecting the column hole cover from the steering gear. 5. Remove the intermediate shaft. Remove the bolt and disconnect the steering intermediate shaft from the steering gear. 6. Install the NEW intermediate shaft onto the steering gear. Torque: 35 Nm (360 kgfcm, 26 ftlbf) 7. Install the No. 1 steering column hole cover sub-assembly onto the steering gear with a NEW clamp. Repair Procedure (Continued) B A a No. 2 Steering Intermediate Shaft Intermediate Shaft STEERING INTERMEDIATE SHAFT NOISE – ST001-08 February 8, 2008 Page 4 of 4 8. Install the No. 1 steering column hole cover sub-assembly by attaching clip B onto the body and installing the No. 1 hole cover onto the body with clip A. NOTE: Make sure that the lip of the No. 1 hole cover is NOT damaged. 9. Install the No. 2 steering intermediate shaft assembly. A. Align the matchmarks (“a”) on steering intermediate shaft and the steering sliding yoke and temporarily install them with bolt B. Torque: 35 Nm (360 kgfcm, 26 ftlbf) B. Ensure the wheels are straight. C. Install the No. 2 intermediate shaft and the intermediate shaft with bolt A. Torque: 35 Nm (360 kgfcm, 26 ftlbf) 10. Install the column hole cover silencer sheet. A. Install the column hole cover plate with the 2 clips. B. Install the floor carpet. 11. Remove the steering wheel holder from the vehicle. 12. Road test the vehicle to verify the repair and confirm that the steering wheel is centered.

Start by removing four plastic fasteners that attach the grille to the core support (Fig.C). 2. Once all the fasteners are removed, squeeze and push out a square plastic clip fastener for the grille, located between the headlight housing and the radiator support frame on each side. 3. Pull back the grille and remove the Phillips screw that attaches the fascia to the hood latch support (Fig.D). 4. On each side, remove three plastic fasteners: two of the plastic fasteners are attaching the fender liner to the fascia (Fig.E); the other plastic fastener is attaching the fender liner to the frame rail (Fig.F) 5. Remove ten 10mm (head) bolts (Fig.G) and two plastic fasteners (Fig.H) attaching the lower splash shield to the fascia and the sub frame. 6. On both sides, pull back the fender liner and remove one 10mm screw attaching the corner of the fascia to the fender (Fig.I). Remove the foam shock absorption core by pulling forward (Fig. L). Note: this will not be reinstalled. Retain the foam shock absorption core and attachment hardware so that it can be replaced if the bracket is ever removed. 10. Remove six 14mm (head) bolts to remove the bumper core (Fig.M). Note: this will not be reinstalled. Retain the bumper core and attachment hardware so that it can be replaced if the bracket is ever removed. 11. Remove the alignment studs at the end of each frame rail (Fig.N). 12. Now, place the main receiver brace into the ends of the frame rails (Fig.O). 13. Bolt the main receiver brace into place using the three supplied 10mm x 1.25 x 35mm bolts, flat washers and lock washers (Fig.P). Repeat for the other side. Tighten to the torque specifications listed at the end of these instructions.

A mudguard kit is available for installation on the ’93 MR2. Be sure to thoroughly clean all attachment areas and carefully follow the installation procedures below: Figure 1 Figure 2 Figure 3 INSTALLATION PROCEDURE: Front of Vehicle 1. Remove (2) mounting screws and fender liner molding behind front tire (See Figure 1). 2. Remove (1) mounting bolt located in bottom of fender well behind front tire (See Figure 2). 3. Align front mudguard and reinstall (2) previously removed mounting screws to front of mudguard surface (See Figure 3) 4. Reinstall (1) previously removed mounting bolt to bottom of mudguard surface (see Figure 4). Rear of Vehicle: 1. Remove (1) mounting screw from fender liner molding behind rear tire (see Figure 5). 2. Remove (1) plastic reinforcement located inboard of fender liner molding behind rear tire (see Figure 6). 3. Remove (1) mounting bolt located inboard at bottom of rear fender well and install metal mounting bracket (see Figure 7 and 8)

The installation of this accessory should follow approved guidelines to ensure a quality installation. These guidelines can be found in the “Accessory Installation Practices” document. This document covers such items as:- • Vehicle Protection (use of covers and blankets, cleaning chemicals, etc.). • Safety (eye protection, rechecking torque procedure, etc.). • Vehicle Disassembly/Reassembly (panel removal, part storage, etc.). • Electrical Component Disassembly/Reassembly (battery disconnection, connector removal, etc.). • The TIS Repair Manual can be referenced for additional details. Please see your Toyota dealer for a copy of this document. 1. Installation Review and Vehicle Preparation. (a) Review the entire instruction instructions provided before beginning the installation (b) Review the parts list/kit contents to ensure that all parts are present before beginning the installation. If any items are missing contact Technical Support at (800) 688-5912 before proceeding. (c) Remove any low-octane fuel from the vehicle. Ensure that ONLY 91 octane or higher unleaded gasoline is used. (d) Place the vehicle onto vehicle hoist. (e) Protect the vehicle with protection blankets over the fenders and front of the vehicle. (f) Disconnect and remove the battery. (g) When draining the cooling system into a clean container in Step 7, save this coolant as it will be reused. CAUTION: To avoid the danger of being burned, do not remove the radiator cap while the engine and radiator are still hot. Thermal expansion will cause the hot engine coolant and steam to blow out from the radiator. (h) All parts that are removed and not reused should be saved for the customer, i.e., “discard” means to save for the customer.

Remove the parts from their packaging and carefully check that the kit contains all the parts listed on the delivery document. Familiarize yourself with each part and learn where it goes. Keep the parts clean at all times. WARNING: A SIBS unit must not be contaminated with any external material/substance – this may adversely affect its operation and reliability. 3.1. Suggestions: 3.1.1. Inspect each brake and supplied items against the packing list included in the shipment. 3.1.2. Ensure all items are included as described. 3.1.3. Ensure all components remain in their original packaging until required for assembly. 3.1.4. Ensure vehicle stub shafts are clean, free from rust, dirt, corrosion or any foreign material. 3.1.5. Thoroughly read the Service Manual. Familiarize yourself with the tools required and prepare them for use; familiarise yourself with the parts of the brake and the process required for fitting each brake and control system. 3.1.6. Ensure complete cleanliness of all brake components and the working environment around the vehicle. 3.1.7. Ensure no contamination of the brake assemblies occurs during installation. 3.1.8. Follow the points in the manual as described; if you are not sure – check the Manual. 3.1.9. Place each brake close to the vehicle adjacent to the axle where the brake is to be fitted, ensuring that they cannot by contaminated by any foreign material.
