Transmission Repair 1. Remove the transmission. Refer to the appropriate SI procedure. 2. Disassemble and inspect the transmission. Refer to Unit Repair Automatic Transmission – 4L60-E/4L65-E. Important: Subject: 4L60-E Automatic Transmission/Torque Converter Clutch (TCC) Shudder, Water in Transmission (Repair Transmission and Replace Transmission Filler Tube, Level Indicator and Seal) Models: 2004-2005 Buick Rainier 2003-2005 Chevrolet TrailBlazer Models 2003-2005 GMC Envoy Models 2003-2004 Oldsmobile Bravada 2005 Saab 9-7X with 4.2L In-Line 6 Cylinder Engine (VIN S — RPO LL8) • Visible rust on the transmission fluid level indicator. • Visible water in the oil pan. • A milky white substance inside the pan area. • Spacer plate gaskets that appear to be glued to the spacer plate, valve body or case. • Rust on internal transmission iron/steel components. • Remove the surge tank cap and examine the coolant for signs of contamination with transmission fluid (the coolant will have a milky, not clear appearance). • If the coolant has a normal, clear appearance, the radiator should not be replaced. • The cooler can also be tested by following the Coolant System Leak Test procedure (SI Document ID# 877442). Do NOT replace a radiator without verifying that the transmission oil cooler is leaking. If water or coolant is found in the transmission, the following components MUST be replaced. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator WITH the transmission REMOVED from vehicle. 1. Remove the transmission fluid filler tube from the transmission. 2. Replace the transmission fill tube seal, P/N 1259475. 3. Replace the transmission fill tube, P/N 15000220, following the appropriate SI Document for Transmission Installation. 4. Replace the transmission fluid level indicator, P/N 15069769 when appropriate during the transmission installation. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator with the transmission in the vehicle. 1. Remove the air cleaner outlet duct. Refer to Air Cleaner Element Replacement (SI Document ID# 1364496). 2. Remove the transmission fluid level indicator from the filler tube. 3. Remove the filler tube nut (2) located on the right side of the engine. 4. Remove the filler tube from the vehicle. Tip It is necessary to remove the two A/C line (suction line / low side of muffler hose) retainers and reposition • Replace all of the rubber type seals. • Replace all of the composition-faced clutch plate assemblies including the band. • Replace all of the nylon parts (Thrust Washers). • Replace the torque converter. • Thoroughly clean and rebuild the transmission, using new gaskets and oil filter. • Flush and flow check the transmission oil cooler using J 45096. Refer to Corporate Bulletin Number 02-07-30- 052C or newer – Automatic Transmission Oil Cooler Flush and Flow Test Essential Tool J 45096 TransFlow .
the A/C line to allow proper clearance for installation of the new transmission fluid fill tube. 5. Remove the A/C line at the oil level indicator tube bracket nut. 6. Remove the A/C bracket bolt from the engine lift hook. 7. Reposition the A/C line upward. 8. Install the new transmission filler tube, P/N 15000220, into position but NOT into the transmission at this time. 9. Raise the vehicle. Refer to Lifting and Jacking the Vehicle in General Information (SI Document ID# 744862). 10. Remove the two bolts securing the transmission heat shield to the transmission. 11. Remove the transmission heat shield from the transmission. 12. Remove the old filler tube seal from the transmission case. 13. Install a new seal, P/N 1259475 into the transmission case. 14. Position the new transmission filler tube into the transmission seal. 15. Install the transmission heat shield to the transmission. 16. Install the two bolts securing the transmission heat shield to the transmission. Tighten Tighten the bolts to 17 N·m (13 lb ft). 17. Lower the vehicle. 18. Install the nut securing the filler tube to the stud. Tighten Tighten the nut to 10 N·m (89 lb in). 19. Reposition the A/C line into place. 20. Install the A/C line bracket to the oil level indicator tube stud and secure the bracket with the nut. 21. Install the A/C line bracket to the engine lift bracket and secure the A/C bracket with the bolt

Begin by removing the lower glove compartment. Release the glove compartment latch, the squeeze both sides to release the catches and drop the box out of the dash. Disconnect the damper shock on the right hand side of the box by popping the shock arm from the plastic peg. Then press together on each side of the glove compartment and pull towards you. Remove the box and set it aside. Now, remove the silver passenger air vent to the left of the glove compartment. You can do this by grabbing it from the top and bottom and pulling straight back. Alternatively, you can curl your hand around inside the glove box opening and push the assembly out from the inside. It is helpful to push it from the inside to get it started and makes it easier to remove from the outside. Now is a good time to clean out the cabin air filter. It is located in the top part of the white box shown in the center of the above picture. If it’s really dirty it’s best to replace it. They are less than $20 at the dealer, or you can make your own from a household air conditioner filter. I like to vacuum mine every 4-6 months to keep it clean, and it will probably won’t need to be replaced for a long time.
Continue disassembly of the dash to allow for routing the power and signal wires. Plan your installation as far as the routing for Cyron controller and hub wiring. At this point, you must decide where to store the controller during normal use / driving. I chose to install my controller in the “secret drawer” on the lower front part of the center console, which means running wiring underneath the carpeting between the center console and the curved panel. The simpler option that requires less wire routing is to store it in the glove box. To remove the curved panel, begin by removing the plastic Christmas tree push pin from the passenger side of the curved panel. You can remove it with a flat screwdriver or gently pull the panel straight back and the pin will come loose. The driver’s side of the curved panel is held by a metal post with a plastic catch. Once the push pin is removed, pull the panel straight back and it will pop loose. The panel is fairly easy to remove and it will pop back in place on re-assembly. Once the curved panel is loose, remove the connector from the 12v accessory socket and set the panel aside. The connector is polarized so it will only fit the accessory socket in one orientation, so there is no need to mark it.

Hood and Trunk Front Door Latch Service and Repair Front Door Latch Front Door Latch Notes REMOVAL 1. Remove the front door trim panel . 2. Remove the side impact energy absorption panel. 3. Remove the screw (if equipped). 4. Detach the door latch remote control. 1. Detach the handle from the door panel. 2. Detach the door latch remote control. 5. Peel back the watershield. CAUTION: Do not touch the adhesive surface as re-bonding will be impaired. 6. Disconnect the door latch actuator electrical connector. 7. Remove the exterior door handle access hole grommet from the door. 8. Loosen the screw. NOTE: The screw must be fully disengaged from the door lock cylinder bezel although it is not necessary to fully remove the screw 9. Remove the door lock cylinder bezel. 10. Remove the exterior door handle. 1. Slide the exterior door handle to release. 2. Remove the exterior door handle and gaskets. 11. Remove the screws. 12. Loosen the screw. NOTE: The screw must be fully disengaged from the exterior door handle although it is not necessary to fully remove the screw. 13. Detach the door latch. 1. Press the door latch to release. 2. Detach the door latch. 14. Detach the door latch security shield. 15. Remove the door latch and exterior door handle reinforcement plate. 16. Disconnect the door lock cylinder connecting rod. 1. Rotate the clip counterclockwise to release the connecting rod. 2. Disconnect the connecting rod. 17. Disconnect the exterior door handle reinforcement plate connecting rod.

1) Clean rail surfaces really well with denatured alcohol and make sure they are dry. 2) Press Gasket down firmly the entire length of the gasket 1) Use thin foam double stick tape to hold the clamped hardware in place on inside side rails. The reason we suggest you use this foam is that it is just an extra added protection to keep your clamped hardware from shifting on the sometimes slick surface of some sprayed-in bedliners. • ALL HARDWARE PROVIDED: Stainless steel nuts (18) Part # 9723 or 9723-A – Low Profile Cast aluminum “C” Clamps (16 of them) The only difference with 9723 and 9723-A is that A is a little deeper “C” clamp which is required on some trucks because of the way the inside rail is made. These cast aluminum “C” clamps uninstalled are about the size of a 1 dollar coin and about ¾ inch thick. Part # 9724-T : Latch Installation Tape – (4 pcs.) Part # 9724 – Latch Catch Bracket (4) – These are angled pieces of metal that give your cover’s latches something to “latch to” and are installed with “C” clamps. Part # 9731 – Center Latch Catches (2) Part # 9736 – D Shaped Seals (2) – Described Above Part # 9714 or 9758 – Stainless Steel Screws (18) (Depending on “C” clamps required above) Part # ST-114 – Keyhole Bracket (2) (Mounted at the Hinge closest to the cab of the truck on the inside of the side rail of the truck at that hinge point). Part # 9727 – Box Seal (2) – Described above INSTALLATION OVERVIEW: 1) Measure and make your marks for your masking tape to put your gaskets on each side. 2) Put down masking tape the entire length of the truck 3) Follow masking tape and install peel and stick gaskets (don’t trim in the rear just yet). 4) Place cover onto truck (you will use the measurements provided to make sure the cover is located exactly in the right position 5) Install Keyhole Bracket (holds the 3rd Leg Hinge) Explanation of 3rd Leg Hinge : • 3rd Leg hinge is a flap of metal that is integrated into the hinge • This flap is on the first hinge right behind the cab of the truck • When you mount the cover, this flap hangs straight down, and slides right into the keyhole bracket 6) Install two “C” Clamps to each Keyhole bracket to secure to the truck 7) Install your stainless steel bolt with lock nut that secures the 3rd Leg Hinge (the flap) into the keyhole bracket on each side. That is “your” permanent point of attachment. (THESE ARE THE SAME TWO BOLTS THAT YOU REMOVE TO TAKE OFF THE COVER) *Remember, the cover is now “installed” and cannot slide around – so you MOUNT ALL THE HARDWARE TO FIT THE COVER from here on out 8) Attach center latch catch on inside of side rails using “C” Clamps. *Center Latch Catch: holds center hinge and the 2 panels in the middle down when the cover is closed. When you close the last panel flat onto the tailgate, a stainless steel “button” along each side of the cover is depressed between the 2 panels at the hinge. When this button is squeezed, it actually pushes a stainless steel latch towards the front of the truck catching the center latch on each side rail. 9) Attach Rear Latch Catch Brackets* using “C” Clamps * These are angled pieces of metal that give your cover’s latches something to “latch to” and are installed with “C” clamps. 10) Install Front Latch Catch Brackets using “C” clamps 11) THIS STEP IS ONLY FOR THE Ford F250/F350 SuperDuty Installations ONLY: The outer seal that comes with your cover and is attached on this rail is called a “Side Box Seal” Because the plastic Ford rails on the SuperDuty are ridged/grooved a little deeper and wider than those on the other Ford trucks, a set of small matte black screws are used in addition to the adhesive on the seal to ensure a snug fit. Adjust running board to proper position and assure clearance from the door. Manually Roller rails have bent or warp condition. Dirt or debris in the rails and rollers. Clean rails and rollers. Replace damaged parts. 1. Disconnect the truck’s battery. Using a 10mm wrench, disconnect the truck’s battery at the negative terminal in the engine compartment . 2. Expose the ECU behind the passenger’s side glove compartment. i. (Photo 1) Fully o pen the glove box. ii. Gently push in on both sides of the glove box to release the stops located on the rear edge; pull the glove box toward the rear of the truck to release it from the pivot clips. 3. Install the PnP Harness i. (Photo 2) Locate the OEM ECU mounted vertically in the center of the opening. ii. Disconnect the OEM plugs from the ECU. Note: Each ECU connector has a small release tab which must be depressed to remove the plug. DO NOT FORCE THE PLUGS; if a plug is difficult to remove, try pushing it in and then pulling it back out while depressing the release tab. iii. Remove the protective plastic from one side of the long kit supplied Velcro strip and apply it to the smaller flat side of the PnP harness (same side as the looms). iv. (Photo 3) Remove the other protective plastic strip from the Velcro on the PnP harness and position the PnP case between the OEM ECU and the heater blower motor with the flat side against the blower motor; firmly press the Velcro against the OEM ECU to secure it in place. v. (Photo 4) Plug all four PnP Plugs into the corresponding OEM ECU connectors. Each plug is keyed to only fit into the correct connector and which should audibly “click” when inserted correctly – both into the ECU and PnP harness. vi. Plug all four OEM plugs into the corresponding PnP Connectors. Each plug is keyed to only fit into the correct connector and which should audibly “click” when inserted correctly – both into the ECU and PnP harness. 4. Install the Unichip Computer i. Attach the remaining kit supplied Velcro strip to the back side of the Unichip Computer. ii. Remove the remaining protective plastic from the Velcro on the back of the Unichip Computer. iii. (Photo 5) Position the Unichip Computer against the bulkhead at the side of the glove box opening and press it firmly in place. iv. Plug the PnP loom’s 18-pin Molex Plug labeled Unichip into the Unichip Computer’s connector

The installation of this accessory should follow approved guidelines to ensure a quality installation. These guidelines can be found in the “Accessory Installation Practices” document. This document covers such items as:- • Vehicle Protection (use of covers and blankets, cleaning chemicals, etc.). • Safety (eye protection, rechecking torque procedure, etc.). • Vehicle Disassembly/Reassembly (panel removal, part storage, etc.). • Electrical Component Visassembly/Reassembly (battery disconnection, connector removal, etc.). Please see your Toyota dealer for a copy of this document. 1. Vehicle Disassembly. (a) Remove the negative battery cable. (Fig. 1-1) (1) Protect the fender before starting. (Steps h-l) NOTE: Do not perform this step if the vehicle has Smart Entry. (h) Remove the driver’s cowl cover. (Fig. 1-8) (1) Remove the one nut securing the cowl cover. (i) Remove the hood release cable. (Fig. 1-9) (1) Do not bend the hood release cable. (j) Open the screw cover on the lower dash cover. Insert the tip of a Nylon Panel Removal Tool in the upper slot to loosen it. (Fig. 1-9) (1) Remove one screw and one bolt securing the lower dash cover. (k) Remove the lower dash cover. (Fig. 1-10) (1) Disconnect the temperature sensor (connector and aspirator hose) from the lower dash cover if equipped. (l) Carefully remove the driver side airbag assembly. (Fig. 1-11) (1) Remove four bolts securing the driver side airbag assembly. (2) Be careful not to get cut by the sharp metal edges. (3) Do not disconnect the airbag assembly. (4) Use the empty V4 kit box to support the airbag assembly on the floor

REMOVAL & INSTALLATION FWD AXLE SHAFT Removal (Axle Shaft) 1. Raise and support vehicle. Remove front wheel assembly. Remove wheel bearing lock nut. Remove brake caliper, and support aside. Remove brake rotor. 2. Disconnect tie rod end. Remove upper knuckle nut, and separate knuckle assembly from third link assembly. Push axle shaft through hub, and separate axle assembly from knuckle assembly. 3. Insert screwdriver blade between transaxle case and right axle inner CV joint. Pry out on joint until joint pops free. Use care not to damage axle boot or axle seal. 4. On M/T vehicles, remove left axle in same manner. On A/T vehicles, insert screwdriver through differential, and drive axle out of transaxle case using a hammer. See Fig. 2 . PROBLEM Possible Cause/Action GREASE LEAKING Ripped CV Boot Replace Boot CLICKING NOISE WHILE CORNERING Dry/Worn CV Joints Replace Outer CV Joints CLUNK ON ACCELERATION Dry/Worn CV Joints Replace Inner CV Joints Worn Transmission Gears/Bearings Inspect Transmission VIBRATION/SHUDDER ON ACCELERATION Dry/Worn CV Joints Replace CV Joints Alignment Out Check Alignment Incorrect Spring Height Check Spring Height SQUEALING OR HUMMING Dry/Worn CV Joints Lube/Replace CV Joints Faulty Wheel Bearing Replace Wheel Bearing NOTE: DO NOT allow brake caliper to hang from brake hose. Thread wheel bearing lock nut onto joint. Using a slide hammer and bearing puller, remove joint from axle shaft. See Fig. 3 . NOTE: Outer joint cannot be disassembled. Remove and inspect joint and replace if damaged or worn. 1991 Infiniti G20 AXLE SHAFTS – FRONT’ ’1991-92 DRIVE AXLES FWD Axle Shafts None Page 3 2. Remove circlip from end of axle, and remove boot. If boot is being reused, take care not to cut boot on axle splines during removal. Clean CV joint in suitable solvent. Inspect components, and replace joint if necessary.
