INSTALLATION INSTRUCTIONS FRONT 1. Read complete instructions before beginning installation, the following special tools are recommended: Coil spring compressor, floor jack, ball joint separator, jack stands, bench vise, and metric hand tools. 2. Jack the vehicle in the center of the front cross member. 3. Support the vehicle by placing jack stands on the frame cross member so that the front tire/wheels are off the ground. 4. Remove the front tires/wheels. 5. Disconnect the sway bar end links and remove the upper ball joint cotter pin and nut. 6. Separate the upper ball joint from the spindle. (Using ball joint separator or a suitable tool, be careful NOT to damage the ball joint boot) 7. Remove upper strut tower nuts holding strut assembly to strut tower (3) on each side of vehicle. 8. Remove the lower strut bolt from the lower control arm and remove the strut assembly from the vehicle. (Note the direction of the bolt for reinstallation) 9. Compress the coil spring on the strut assembly with a suitable coil spring compressor so that the coil spring has about 3/8″ play in the strut and remove the upper strut isolator mount nut. 10. Remove the coil spring isolator from the upper strut mounting plate. 11. Replace the upper strut mounting plate studs with the supplied studs with a bench vise and a deep well socket. (3 on each side) 12. Reinstall the factory coil spring isolator to the upper strut mounting plate. 13. Reinstall the compressed coil spring onto the strut assembly and reattach the upper strut mount plate using the stock hardware. See diagram. Torque upper strut mounting plate nut to 18 foot-pounds. 14. Decompress the coil spring in the strut assembly. Make sure that the spring is seated correctly into the strut assembly alignment indentation at the bottom of the strut and the top isolator. 15. Slide the coil spring spacer onto the top of the strut assembly over the 10mm studs. 16. Install the strut assembly into the strut tower and start the upper three 10mm lock nuts. (Make sure that the bottom of the strut is aligned as well) 17. Install the lower strut bolt in the original position and torque to 100 foot- pounds. (Step 8) 18. Using the floor jack, raise the lower control arm and connect the upper ball joint on the upper control arm to the spindle. Torque nut to 80 ft lbs. and make sure that you replace the cotter pin. (Not supplied) 19. Install the front tires/wheels. 20. Lower the vehicle onto the ground and tighten the upper strut tower 10mm nuts. Torque to 35 foot-pounds. (3 on each side) 21. RETORQUE ALL BOLTS AFTER 500 MILES.

DRIVER SIDE DISASSEMBLY 1. With weight taken off the rear springs, as noted in pre-installation checklist, remove the front and rear bolts from the leaf spring. 2. Remove existing U-bolts and U-bolt plate that attach the axle to the leaf spring . Remove the leaf spring from the axle. 3. Remove the front spring hanger bracket , rear leaf spring hanger bracket, and any overload spring brackets . See Figure 2-1. These can be removed by grinding, or air chiseling, the heads off the factory-installed rivets, and using a hammer and punch to remove remainder of the rivet. See Figure 2-2. 3. Remove the OEM shock absorbers and retain the lower mounting fastener for later use. 4. Cut the exhaust as it bends downward after the axle, at its most vertical and straight section. See Figures 2-3 & 2-4. Save the cut-off portion for use in Section 9. Remove the rear exhaust hanger from the frame. CAUTION: Be careful that the leaf spring does not spring out of its hanger, or off the frame. FIG. 2-4 FIG. 2-1 FRONT HANGER BRACKET FIG. 2-2 LEAF SPRING REAR HANGER BRACKET FIG. 2-3 CUT HERE FOR EXHAUST MODIFICATION 6 3. DRIVER SIDE ASSEMBLY 1. Review Figure 3-1 & Figure 11-2 to acquaint yourself with the various parts of the UltraRide suspension. 2. Fasten the Front Hanger to the frame using the (4) 7/16 x 1 1/4 UNC FLANGE BOLTS and (4) 7/16 UNC TOP LOCK FLANGE NUTS. (See Table 11-1 for appropriate Torque) . 3. Loosely secure the suspension Arm to the axle using (2) 5/8 UNF, 4.0 X 10.50 U-bolts, (4) 5/8 WASHERS, (4) 5/8 UNF HIGH NUTS, and the Arm Mount Plate. Make sure the locating pin is properly inserted into the mating hole on the axle pad and that the bottom side of the arm rests evenly on the axle pad. Note : Install the axle tube spacer between the U-bolts and Axle when installing on an E350. 4. Insert the Bolt Spacer Tube into the arm bushing and loosely fasten the Arm to the Front Hangar using (1) 3/4 X 7 UNF BOLT, (1) 3/4 UNF NUT, (2) 3/4 WASHERS, and (2) plastic wear washers. 5. Using the enclosed bolt hole template for the Upper Air Spring Mount, align the template to the frame using the appropriate rear spring hanger holes. Mark and drill three (3) new frame holes to 0.47″ on each side of the frame. Bolt the air spring bracket assembly to the frame using (5) 7/16 x 1 1/4 UNC CAPTIVE BOLTS and (5) 7/16 UNC TOP LOCK FLANGE NUTS. (See Table 11-1 for appropriate Torque) . Note : Use the correct holes designated for either the E350 or E450 chassis. See Figure 3-2. 6. Bolt the air spring to the suspension Arm using (1) 1/2 UNC JAM NUT. Make certain the air spring is not twisted or creased after tightening the nut. (See Table 11-1 for appropriate Torque) . FIG. 3-2 E450 HOLE PATTERN E350 HOLE PATTERN TEMPLATE OE REAR HANGER MOUNT HOLES FRAME FIG. 3-1 AIR SPRING ARM MOUNT PLATE AXLE TUBE SPACER WEAR WASHER TRAILING ARM U-BOLT FRONT HANGER BRACKET AIR SPRING MOUNT BRACKET 7 AFTER BOTH SIDES HAVE BEEN INSTALLED (Sections 4, 5, 6) FINISH THE FOLLOWING STEPS: 7. Tighten the Arm bushing bolts and the Arm U-bolts AFTER the suspension has been installed and brought to Design Height, in Section 9.5. (See Table 11-1 for appropriate Torque) . 8. Install the new shock absorbers using the same orientation as factory, with factory and enclosed hardware. 9. IMPORTANT: Route the brake cable away from the air spring and any other moving components. It may need to be tied, or slightly repositioned in order to accommodate this. 4. PASSENGER SIDE DISASSEMBLY 1. Repeat Section 2 for the passenger’s side of the truck. 5. PASSENGER SIDE ASSEMBLY 1. Repeat Section 3 for the passenger’s side of the truck. Double-check all fasteners for proper torque. Check all clearance points and all alignments. See Figure 5-1 for details.

INSTALLATION OF HOTCHKIS FRONT COIL SPRINGS 1) Securely block the rear wheels of the vehicle. Use a jack to lift up the front of the vehicle and use jack stands to support it. Remove the front wheels. 2) Use a 14mm wrench and 6mm Allen wrench to loosen and remove the hardware holding the sway bar end links to the front struts. Retain the hardware for later re-installation. 3) Use a 13mm and 10mm socket or wrench to loosen and remove the bolts holding the brake lines to the strut. Retain the hardware for later re-installation. 4) Use a 21mm and 22mm socket or wrench to loosen and remove the two bolts holding the base of the strut to the spindle. Use a 12mm socket or wrench to loosen and remove the nuts retaining the top of the strut. The strut will now be free and can drop out of the vehicle. Use caution to avoid dropping the strut, as this could damage the strut or the vehicle. 5) Place one of the struts into the coil spring compressor and collapse the spring until the upper strut plate is no longer under tension. Remove the plastic dust cover on the top of the strut. Use a 19mm socket and a 6mm Allen wrench to remove the retaining nut at the top of the strut. Retain the hardware for later Re-installation. 6) Remove the upper strut plate, upper spring seat, rubber dust shield / spring isolator, and the stock bump stop from the end of the strut. This should leave the stock spring completely exposed. Slowly release the compression on the spring and remove the stock spring. 7) Slide the new bump stop over the end of the strut with the narrow end facing towards the bottom. It should rest just below the “shelf” on the end of the strut shaft. Place the new Hotchkis spring over the strut. Make certain to line up the bottom of the coil, or tail, with the perch in the lower spring seat and isolator pad. 8) Observe the stamped arrow on the upper spring seat before reassembly. The arrow is highlighted in the picture below.

1. Check to see that the spacer kit you purchased matches the year and model of your vehicle. Spacer kits two inches or taller may require a spring compressor to install. Ball joint and tie rod forks may also be useful. 2. A good portion of your front suspension will be disassembled so this would be a good time to replace any worn parts (i.e. tie rod ends, ball joints, idler arm and any bushings) Replace bushings with polyurethane replacement parts. 3. Jack up vehicle as high as possible using jack stands for support at all times. 4. With vehicle safely off the ground remove front tires. It is advisable to disassemble on side at a time so that you can use the other side as a reference for re-assembly in the event you get side tracked. 5. Remove the brake caliper from the rotor (attached with 2 bolts inside the caliper or with press-in clips depending on the vehicle). Do not remove the brake line from the caliper unless you intend to bleed the brakes at this time. Set the caliper aside or tie it up to the frame rail. Avoid pinching the brake line. 6. Remove the tie rod from the spindle using the proper tools. Do not hit the tie rod itself or the nut on the threaded portion of the tie rod or it may cause damaged and need replacing. 7. Remove the anti-sway bar from the lower control arm. This would be a good time to replace the end link bushings with polyurethane replacement bushings. 8. If your vehicle is equipped with anti-lock brakes you must now disconnect the front rotor sensor from the dust shield or spindle and set it aside. 9. Disconnect your shock absorber completely from the vehicle whether it is mounted inside the coil spring or not. 10. Support the lower control arm with jack just touching the arm. This will prevent it from dropping when the ball joint is disconnected. 11. The use of a coil spring compressor is recommended before the following steps are taken. 12. Disconnect the upper ball joint from the top of the spindle using the proper tools. Do not hit the ball joint or the threaded end of the ball joint. Once the ball joint is free the spindle should move easily. 13. Be careful when lowering the lower control arm. The coil spring is under high compression and may shoot out when released. Do not stand near the side of the truck during this step. Lower the jack so that the lower control arm swings down. If the coil spring has not fallen out on it’s own you may need to use a pry bar from the front of the vehicle to remove it. 14. Note which end of the coil spring is “bottom” for installation. Also note the depression in the lower control arm. It is important that the last winding of the coil spring fit into the indentation completely so that the vehicle will sit level. Do not switch coil springs from side to side as some vehicles have a specific “right” and “left” coil spring. 15. Check the coil spacer for proper fitment into the coil spring mount in the frame. The flat part of the spacer should face up and touch the top of the spring mount. Some vehicles have guiding tabs to center the coil spring in its top mount. These tabs may have become bent and need to be bent back to allow the spacer to properly fit in the mount. 16. Install the coil spring with the spacer on top of it. If used the coil spring compressor should still be on the spring in a compressed state. If it is not you may need to compress the spring before re-installing. Make sure the spacer is centered in the upper mount and the bottom of the spring is properly nested in the receptor groove on the lower control arm. If you are installing a two-inch or taller spacer you may need a spring compressor. Follow all safety rules when installing the coil spring as it will be under extreme compression. 17. Raise the lower control arm with a jack once the coil spring and spacer are properly lined up. Raise until the spindle is high enough to bolt on the upper ball joint. Before bolting on the upper ball joint make sure the brake caliper and brake line are where they need to be since some brake lines run inside the spindle and outside the coil spring. 18. With the upper ball joint tight and a cotter pin re-installed you may now remove the jack from under the lower control arm. 19. Assemble all of the components previously removed (sway bar with new polyurethane bushings, tie rod ends with polyurethane grease boot, brake caliper and anti-lock sensor). Don’t forget the shock with a new colored boot while it is off. 20. Repeat instructions for other side. 21. After properly installing both spacers you can install your front tires and lower vehicle back to the ground. 22. Your vehicle may sit too high at first because the suspension needs to settle. Carefully back the vehicle up and drive forward a few times using the brakes frequently. Park on level ground and check out your lift. 23. The vehicle will now require a front wheel alignment. Failure to do so may result in severe wear on your tires and may pull to one direction

Turn the steering wheel all the way counter clockwise to provide access to the left front fenderwell. 2. Remove the two self-tapping screws from the left front inner fender. Using a floor jack, lift up the left rear side of the vehicle according to the service manual. 8. Remove the self-tapping screw from the rear bumper. Using a pushpin, make a hole through the center of the recess. 9. Install one square head grommet into the hole in the left rear fenderwall. Slide one spring nut over the hole you made in step 8 in the rear bumper. 10. Position the left rear splash guard on the left rear fenderwall and rear bumper, and loosely install one self-tapping screw you removed, and the two self-tapping screws supplied with the kit. LEFT REAR FENDERWALL REAR BUMPER SELF-TAPPING SCREW (Reuse.) SQUARE HEAD GROMMET SPRING NUT RECESS PUSHPIN REAR BUMPER With RECESS SELF- TAPPING SCREW 4. Install the left front splash guard using the two self-tapping screws removed in step 2, and one self-tapping screw supplied with the kit. Do not tighten the self-tapping screws yet. 11. Hold the left rear splash guard against the fenderwall and check that there is no clearance between the splash guard and rear bumper. Tighten the three self-tapping screws in the sequence shown. 12. Repeat steps 7 thru 11 to install the right rear splash guard

Block the rear wheels of the vehicle to prevent vehicle from moving in either direction. 4. Jack up the vehicle from the lift point in Figure “A.” 5. Support the vehicle with jack stands from the points in Figure “A.” 6. Remove the front wheels. 7. Remove the nut (14mm) and the hardware from the anti-sway bar. See Figure “B.” 8. Remove the nut (19mm) and bolt (14mm) from the bottom of the strut. See Figure “C.” 9. Remove the three nuts (14mm) from the top of the strut. See Figure “D.” 10. Remove the strut from the vehicle. NOTE: AT THIS TIME, IF YOU DO NOT HAVE A SUITABLE SPRING COMPRESSOR, IT IS HIGHLY ADVISED TO EITHER TAKE THE STRUT TO A QUALIFIED SERVICE CENTER OR PURCHASE THE REVTEK SC-1 SPRING COMPRESSOR. 11. Compress strut assembly and remove the nut (17mm) on the top of the strut shaft in Figure “E.” 12. Release the compressor. 13. Remove the spring top plate from the strut. 14. Remove and discard the rubber spacer. 15. Remove (hammer) the studs from the spring top plate. See Figure “F.” 16. Install (hammer) the LONGER STUDS (10MM) (provided) in the spring top plate. See Figure “G.” 17. Install the PRELOAD SPACER between the spring and the spring top plate with the small diameter facing toward the spring. See Figure “H.” 18. Compress the strut assembly, making sure you center the strut shaft through the spring top plate hole and that the STUDS line up with the PRELOAD SPACER reliefs. Replace nut on the top of the strut shaft and torque to spec. (Figure “E”). (Torque specs can be found on page 1.) 19. Install the TOP OUT EXTENDER over the STUDS (Figure “H”). 20. Reinstall the strut by reversing the removal procedure; torque to spec. (Torque specs on page 1.) 21. When properly installed, PRELOAD SPACER relief and Revtek Industries logo should face outward. (Figure R) 22. Reinstall hardware and nut on anti-sway bar; torque to spec. 23. Replace the wheels; torque to spec.

Block the rear wheels of the vehicle to prevent vehicle from moving in either direction. 4. Before lifting vehicle, remove rear shock absorbers and discard. 5. Jack up the vehicle from the lift point in Figure A. 6. Support the vehicle with jack stands from the points in Figure A. 7. Remove the front wheels. 8. Remove sway bar end links from spindle using 17mm socket (both sides). See Figure B. 9. Remove front skid plate using 12mm socket. 10. Remove sway bar from frame using 14mm socket. See Figure C. 11. Using 19mm socket, remove lower bolt and nut from the bottom of the strut (both sides). 12. Remove cotter key and 19mm nut from outer tie rod end, rack & pinion utilizing a tie rod end puller (or pickle fork). 13. Remove the three nuts (14mm) from the top of the strut. See Figure D. 14. Remove the struts from the vehicle, making sure that they are marked driver and passenger side respectively for reinstallation. NOTE: AT THIS TIME, IF YOU DO NOT HAVE A SUITABLE SPRING COMPRESSOR, IT IS HIGHLY ADVISED TO EITHER TAKE THE STRUT TO A QUALIFIED SERVICE CENTER OR PURCHASE THE REVTEK SC-1 SPRING COMPRESSOR. 15. Compress strut assembly and remove the nut (17mm) on the top of the strut shaft. 16. Release the compressor. 17. Remove the spring top plate from the strut. 18. Remove and discard the rubber spacer FRONT OF 4RUNNER/FJ CRUISER (continued) 19. Remove (hammer) the studs from the spring top plate. See Figure “F.” 20. Install (hammer) the LONGER STUDS (10MM) (provided) in the spring top plate. See Figure “G.” 21. Install the PRELOAD SPACER between the spring and the spring top plate with the small diameter facing toward the spring and the Revtek Industries logo facing outward. See Figure H. 22. Compress the strut assembly, making sure you center the strut shaft through the spring top plate hole and that the STUDS line up with the PRELOAD SPACER reliefs. Replace nut on the top of the strut shaft and torque to spec. (Torque specs can be found on page 1.) 23. Install the TOP OUT EXTENDER over the STUDS (Figure H). 24. Reinstall the strut by reversing the removal procedure; torque to spec. (Torque specs on page 1.) 25. When properly installed, Revtek Industries logo will be centered between preload spacer reliefs. 26. Reinstall tie rod ends, torque to spec. 27. Reinstall sway bar to frame. 28. Reinstall sway bar end links into spindles. Torque to spec. 29. Reinstall front skid plate. 30. Replace the wheels; torque to spec.

INSTALLATION INSTRUCTIONS 1. Park the vehicle on a level surface. Check the vehicle height from side to side and front to back. This is done by measuring from the ground up to the fender using the hub as a centering point. 2. Apply a thin coat of grease to the polyurethane bushings and insert into each eye of the new front springs. Now apply a thin coat of grease on outside of bushings. This will help you to insert the bushing into the spring mount. 3. Raise the front of the vehicle and support securely with jack stands under the frame behind the front springs, and block the rear wheels. Remove the tires, shocks, u-bolts, and loosen the sway bar bolts. (Caution: the front axle will now be free to move, so support securely on floor jack.) 4. With a floor jack supporting the axle, unbolt each end of leaf springs and remove from both sides. (If new shackle bushings were purchased, grease and install them in the frame at this time.) Install new front springs, part # 8041. When installing the front springs that the fat part of the shim on the bottom of the spring pack should be pointing toward the rear of the vehicle. Notice the tie bolt in the front leaf springs is not in the center of the leaf spring, but there is a long end and short end. Install the springs with the short end towards the rear, and long end towards the front bumper. Do not tighten spring eyebolts at this time. 92756702 64-80 TOYOTA LANDCRUISER INSTALLATION

Be sure the tie bolts align and fit into the tie bolt holes in the front axle housing. Install and tighten new u-bolts. Torque u-bolts to 75-90 ft.lbs. 6. Install new shocks and tires then lower the vehicle to the ground. Tighten spring eyebolts at this time. NOTE: The drag link that goes along side of the frame from the gear box to the bell crank may require slight bending for clearance of the new shock. Bending this drag link will not affect it, but do not kink the bar. 7. Raise the rear of the vehicle. Support securely with jack stands and block the front wheels. INSTALLATION INSTRUCTIONS REAR 1. Lift the rear of vehicle and place jack stands on frame so that the rear tires almost touch the ground 2. Remove the rear tires and wheels. 3. Disconnect the rear shocks on the axle. 4. Support the rear axle with the floor jack and loosen all four U-bolts. Remove two U-bolts and clamp from one side. 5. Lower the axle away from the spring so that the drum is clear of the leaf Spring. Bend the spring clamps down and away from the spring. 6. Remove the bolt securing the springs together; you may have to use Vise-Grips to hold the head of the bolt. 7. Sandwich the add-a-leaf between the stock springs, the springs should stack up shortest to longest with the longest on top. Install the supplied bolt from the bottom up and tighten. (You may have to use C-Clamps to compress the springs together.) 8. Raise the rear axle onto the spring assembly; make sure that the axle pad sits into the leaf spring bolt head. Cut off the excess thread 1/8″ above the nut. 9. Install the U-bolts and clamps, just starting the nuts. 10. Repeat steps 4 thru 8 for the other side of the axle. 11. Tighten the U-bolt nuts evenly to factory spec so that you have the same thread showing on all bolts. 12. Bend the spring clips over the new spring bundle. You may have to use a heavy hammer to do this correctly; the spring clips should be tight. You may have to use the supplied spring clips in the spring bundle is too thick. 13. Reconnect the shocks on the rear axle. n
