Transmission Repair 1. Remove the transmission. Refer to the appropriate SI procedure. 2. Disassemble and inspect the transmission. Refer to Unit Repair Automatic Transmission – 4L60-E/4L65-E. Important: Subject: 4L60-E Automatic Transmission/Torque Converter Clutch (TCC) Shudder, Water in Transmission (Repair Transmission and Replace Transmission Filler Tube, Level Indicator and Seal) Models: 2004-2005 Buick Rainier 2003-2005 Chevrolet TrailBlazer Models 2003-2005 GMC Envoy Models 2003-2004 Oldsmobile Bravada 2005 Saab 9-7X with 4.2L In-Line 6 Cylinder Engine (VIN S — RPO LL8) • Visible rust on the transmission fluid level indicator. • Visible water in the oil pan. • A milky white substance inside the pan area. • Spacer plate gaskets that appear to be glued to the spacer plate, valve body or case. • Rust on internal transmission iron/steel components. • Remove the surge tank cap and examine the coolant for signs of contamination with transmission fluid (the coolant will have a milky, not clear appearance). • If the coolant has a normal, clear appearance, the radiator should not be replaced. • The cooler can also be tested by following the Coolant System Leak Test procedure (SI Document ID# 877442). Do NOT replace a radiator without verifying that the transmission oil cooler is leaking. If water or coolant is found in the transmission, the following components MUST be replaced. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator WITH the transmission REMOVED from vehicle. 1. Remove the transmission fluid filler tube from the transmission. 2. Replace the transmission fill tube seal, P/N 1259475. 3. Replace the transmission fill tube, P/N 15000220, following the appropriate SI Document for Transmission Installation. 4. Replace the transmission fluid level indicator, P/N 15069769 when appropriate during the transmission installation. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator with the transmission in the vehicle. 1. Remove the air cleaner outlet duct. Refer to Air Cleaner Element Replacement (SI Document ID# 1364496). 2. Remove the transmission fluid level indicator from the filler tube. 3. Remove the filler tube nut (2) located on the right side of the engine. 4. Remove the filler tube from the vehicle. Tip It is necessary to remove the two A/C line (suction line / low side of muffler hose) retainers and reposition • Replace all of the rubber type seals. • Replace all of the composition-faced clutch plate assemblies including the band. • Replace all of the nylon parts (Thrust Washers). • Replace the torque converter. • Thoroughly clean and rebuild the transmission, using new gaskets and oil filter. • Flush and flow check the transmission oil cooler using J 45096. Refer to Corporate Bulletin Number 02-07-30- 052C or newer – Automatic Transmission Oil Cooler Flush and Flow Test Essential Tool J 45096 TransFlow .
the A/C line to allow proper clearance for installation of the new transmission fluid fill tube. 5. Remove the A/C line at the oil level indicator tube bracket nut. 6. Remove the A/C bracket bolt from the engine lift hook. 7. Reposition the A/C line upward. 8. Install the new transmission filler tube, P/N 15000220, into position but NOT into the transmission at this time. 9. Raise the vehicle. Refer to Lifting and Jacking the Vehicle in General Information (SI Document ID# 744862). 10. Remove the two bolts securing the transmission heat shield to the transmission. 11. Remove the transmission heat shield from the transmission. 12. Remove the old filler tube seal from the transmission case. 13. Install a new seal, P/N 1259475 into the transmission case. 14. Position the new transmission filler tube into the transmission seal. 15. Install the transmission heat shield to the transmission. 16. Install the two bolts securing the transmission heat shield to the transmission. Tighten Tighten the bolts to 17 N·m (13 lb ft). 17. Lower the vehicle. 18. Install the nut securing the filler tube to the stud. Tighten Tighten the nut to 10 N·m (89 lb in). 19. Reposition the A/C line into place. 20. Install the A/C line bracket to the oil level indicator tube stud and secure the bracket with the nut. 21. Install the A/C line bracket to the engine lift bracket and secure the A/C bracket with the bolt

TROUBLE SHOOTING NOTE: See TROUBLE SHOOTING – BASIC PROCEDURES article in GENERAL INFORMATION. 1) If a no-start condition exists and battery is known to be good, connect test light or voltmeter between starter solenoid terminal No. 50 and ground. See Figs. 6 and 7. 2) Turn ignition switch to START position. If test light or voltmeter does not indicate voltage, check main fusible links and large ampere main fuses in engine compartment relay box. If fusible links and fuses are okay, see IGNITION SWITCH CONTINUITY TEST and/or STARTER RELAY TEST under ON-VEHICLE TESTING. ON-VEHICLE TESTING NOTE: Before testing, ensure battery is fully charged, battery cables and terminal ends are tight and clean, and engine grounds are secure. CLUTCH START SWITCH TEST 1) Switch is located above clutch pedal on bracket. Disconnect wiring harness connector from switch. 2) Connect ohmmeter probes to switch terminals. Depress clutch pedal. If continuity does not exist, adjust or replace clutch start switch. If continuity exists, check circuit to starter relay for open, and check starter relay. See STARTER RELAY TEST. CLUTCH START CANCEL SWITCH TEST 1) Locate switch in left dash panel. Remove right lower instrument panel to access switch connector. Disconnect wiring harness connector from switch pigtail connector. See Fig. 1. 2) Connect negative lead of ohmmeter to terminal No. 1. Ensure continuity does not exist between connector terminals No. 1 and 2, terminals No. 1 and 3, and terminals No. 2 and 3. Check operation of switch by connecting jumper wires from 12-volt battery. Connect positive lead to terminal No. 3 and negative battery lead to terminal No. 1. 3) Using ohmmeter, ensure continuity does not exist between connector terminals No. 1 and 2 until switch button is pushed. When switch button is pushed, switch light should come on and continuity should exist. Disconnect battery and ensure continuity does not exit between terminals No. 1 and 2. IGNITION SWITCH CONTINUITY TEST WARNING: Deactivate air bag system before performing any service operation. For 1996 4Runner, see AIR BAG RESTRAINT SYSTEM article. 1995 1) Disconnect negative battery cable. Removedriver’s lower instrument panel cover. Remove upper and lower steering column covers if needed. Locate ignition switch wiring harness 8-pin connector. See Figs. 2-3. 2) With ignition switch in LOCK position, there should be no continuity between any terminals. With ignition switch in ACC position, there should be continuity between terminals No. 2 and 3. With ignition switch in ON position, there should be continuity between terminals No. 1, 2 and 3, and between terminals No. 7 and 8. 3) With ignition switch in START position, there should be continuity between terminals No. 1, 4 and 6, and between terminals No. 7 and 8. If continuity is not as specified, replace switch.

REMOVAL & INSTALLATION FWD AXLE SHAFT Removal (Axle Shaft) 1. Raise and support vehicle. Remove front wheel assembly. Remove wheel bearing lock nut. Remove brake caliper, and support aside. Remove brake rotor. 2. Disconnect tie rod end. Remove upper knuckle nut, and separate knuckle assembly from third link assembly. Push axle shaft through hub, and separate axle assembly from knuckle assembly. 3. Insert screwdriver blade between transaxle case and right axle inner CV joint. Pry out on joint until joint pops free. Use care not to damage axle boot or axle seal. 4. On M/T vehicles, remove left axle in same manner. On A/T vehicles, insert screwdriver through differential, and drive axle out of transaxle case using a hammer. See Fig. 2 . Thread wheel bearing lock nut onto joint. Using a slide hammer and bearing puller, remove joint from axle shaft. See Fig. 3 . NOTE: Outer joint cannot be disassembled. Removal 1. Make sure you have the anti-theft codes for the radio, then write down the customer’s radio station presets. 2. Disconnect the negative cable from the battery first, then disconnect the positive cable. 3. Disconnect the knock sensor connector. 4. K20A3 engine: Disconnect the bolt securing the harness bracket. 5. K20A2, K20Z1 engines: Remove the front subframe damper. 6. K20A2, K20Z1 engines: Remove the bolt (A) securing the harness bracket, then remove the intake manifold brackets (B) 7. Disconnect the starter cable (A) from the B terminal on the solenoid, then disconnect the BLK/WHT wire (B) from the S terminal. 8. Remove the two bolts holding the starter, then remove the starter. K20A3 engine K20A2, K20Z1 engines Installation 1. Install the two bolts holding the starter. 2. Connect the starter cable (A) from the B terminal on the solenoid, then connect the BLK/WHT wire (B) from the S terminal. Make sure the crimped side of the ring terminal is facing out. K20A3 engine K20A2, K20Z1 engines 3. K20A2, K20Z1 engines: Install the bolt (A) securing the harness bracket, then Install the intake manifold brackets (B) 4. K20A2, K20Z1 engines: Install the front subframe damper. 5. K20A3 engine: Connect the bolt securing the harness bracket. 6. Connect the knock sensor connector. 7. Connect the positive cable to the battery first, then connect the negative cable. 8. Start the engine to make sure the starter operates properly. 9. Enter the anti-theft codes for the radio, then enter the customer’s radio station presets. 10. Set the clock. 11.2002-2004 models: Do the engine control module (ECM) /powertrain control module (PCM) idle learn procedure. 12. Do the power window control unit reset procedure.

2005-2007 Chevrolet Cobalt 2005-2006 Pontiac Pursuit (Canada Only) 2007 Pontiac G5 with Automatic Transmission 4T45-E (RPO MN5) The illustration above shows the switch in a correct position. Cause 3 Metal flashing left in the cylinder may cause a high effort to rotate the key. Cause 4 The slider may be binding in the guides. This may cause the shifter to become difficult to operate. Correction 1 Verify that the shifter button is inoperative by evaluating if the park pawl pin on the shifter assembly moves when activating the button. If the parking pawl does not move when the button is activated, the shifter handle will have to be replaced. Refer to Floor Shifter Control Knob Replacement in SI. Correction 2 Important: A change has been made to the shifter assembly for service. The replacement shifter assembly will read PRNDIL (Park, Reverse, Neutral, Drive, Intermediate and Low). Verify that the micro switch is out of position. Replace the shifter assembly. Refer to Transmission Control Replacement in SI. Correction 3 Important: Refer to instruction sheet that is supplied with the lock cylinder kit. BO 47869 is an essential staking tool and must be used for the repair. Replace the ignition lock cylinder. Refer to Ignition Lock Cylinder Replacement in SI. Correction 4 Replace the slide indicator and guides in the shifter following the procedure below: 1. Apply the parking brake. 2. Remove the upper console trim. Refer to Trim Plate Replacement-Console Front in SI. 3. Remove shifter knob. Refer to Floor Shifter Control Knob Replacement in SI. 4. Remove the indicator plate. Use a flat-bladed screwdriver to release the locking tabs. 5. Remove the shifter indicator lens. 6. Pull up on the indicator and remove it from the assembly. 7. Remove the two front rails by unsnapping the front and lifting up, and then back, to remove the rails from the shifter assembly. 8. Install the new guides. Place the hook end into the assembly and push down. It will snap into place. 9. Install the new slide indicator. With the transmission in neutral, place the slide over the shifter and into the guides. Move the slide indicator down the guides in the front and rear. Important: Replace the shifter indicator lens if damage is present due to the slider binding or if it becomes damaged during disassembly. 10. Install the shift indicator lens. 11. Install the shift indicator plate. 12. Install the shifter knob. Refer to Floor Shifter Control Knob Replacement in SI. 13. Install the upper console trim. Refer to Trim Plate Replacement-Console Front in SI

(Steps h-l) NOTE: Do not perform this step if the vehicle has Smart Entry. (h) Remove the driver’s cowl cover. (Fig. 1-8) (1) Remove the one nut securing the cowl cover. (i) Remove the hood release cable. (Fig. 1-9) (1) Do not bend the hood release cable. (j) Open the screw cover on the lower dash cover. Insert the tip of a Nylon Panel Removal Tool in the upper slot to loosen it. (Fig. 1-9) (1) Remove one screw and one bolt securing the lower dash cover. (k) Remove the lower dash cover. (Fig. 1-10) (1) Disconnect the temperature sensor (connector and aspirator hose) from the lower dash cover if equipped. (l) Carefully remove the driver side airbag assembly. This bellhousing is not compatible with transmissions that were previously equipped with diesel engines. The bellhousing design incorporates a special modified clutch release lever and a Toyota Land Cruiser slave cylinder. We have provided slave cylinder mounting on the passenger side of the bellhousing and have incorporated a new push rod location that will provide a quick short travel of the clutch release mechanism. The kit does not include the Toyota Land Cruiser slave cylinder, Part No. 31470-60022. The bellhousing is designed for the 153 tooth flywheel application. If your block is equipped with a 168 tooth flywheel, you will be required to use a high torque starter without a nose cone to fit the bellhousing (P/N 22-0001). The bellhousing is compatible with the Buick flywheel that has 160 teeth. A slight modification may be required in the starter pocket area when using the Buick installation. The inside of the bellhousing uses a high profile Centerforce diaphragm clutch assembly. By using this pressure plate, you can be sure that the slave cylinder travel will be appropriate for obtaining a maximum clutch release. The release bearing, Part No. N1430, is a standard flat faced Chevy release bearing. The bearing must not have continual contact with the fingers of the clutch. Adjust the length of your push rod for clearance between the fingers and the face of bearing. In order to adjust the height of the release bearing, we recommend that you install the new bellhousing over the clutch assembly and onto the engine prior to assembling the transmission to the bellhousing. By doing this procedure, you will be able to install the clutch release lever, slave cylinder, slave cylinder push rod, and release bearing directly to the clutch assembly. The reason this is necessary is that there are variations as to the thickness of the flywheel which either raise or lower the fingers of the clutch as related to the release bearing. The push rod of the slave cylinder can be adjusted, to obtain the necessary clearance between the release bearing and clutch fingers. If the bearing is permitted continual contact on the fingers, then you will have premature release bearing failure. We do not furnish a rubber boot for the area between the bellhousing and clutch arm since it is too restrictive for the clutch arm movement. We believe that the location of the opening is such that any dust or other debris will have a hard time accessing the opening. If you anticipate water hazards, we would recommend a small rubber flapper that could be screwed to the outside of the bellhousing.

Material required: – Remote Car Starter – Xpresskit : XK05-PKT2 or Bypasskit :PKT2 – One 5-wire relay for auto lamp circuit Key required for programming: 1 Average installation time: 2.5 hours Difficulty level: Medium 2.0 Preparation: -Remove the driver’s side under dash, as well as the knee airbag bolts. Move the Airbag aside, but DO NOT DISCONNECT the Airbag connector in order to avoid setting any vehicle codes. -Remove the driver’s side floor heating duct, in order to access the vehicle IMI & IMO wires easily. 3.0 Installation: The remote car starter will be installed in a conventional manner even if the car is equipped with the Smart Key “Push-to-Start” system. 3.01 Main Ignition Harness Connection: Most of the connections will be done behind the Fuse box. This fuse box is located under the driver side underdash. Also, the vehicle’s TACH wire can be found inside vehicle, as per diagram below and it is suggested to use this wire for the remote start tach source. The remote start hood pin switch wire is the only wire which must be run into the engine compartment for safety. Accessory (+): White Ignition 1 (+): Pink Ignition 2 (+): Light Green Starter (+): Grey Tach: Black 3.02 Wiring location for the Bypasskit XK-05 PKT2: The connection for the XK05-PKT2 will be done on the driver side under dash. The wires required are from a 5 wires harness coming from behind the heater module, high above the gas pedal near the firewall. The five wires in this harness are as follows: Blue: transponder IMI (Immobilizer in) wire, which gets cut in two and wired in series. The bottom-half wire connects to the kits Violet/White wire and the top-half wire connects the kits Violet wire. Green: transponder IMO (Immobilizer out) wire, which gets wired in parallel with the kits Orange wire. White/Black, White & Orange… these wire are not used for installation The GREEN LED output wire from the XK05-PKT2 is not required for this installation. The vehicle LED does come on during remote start. 3.03 Wiring location for door locks and factory alarm control: The wires to control the factory alarm and the door locks are located behind the driver’s kick panel. These wires must receive negative pulses. It is mandatory to disarm the OEM alarm system before remote start sequence Grey Unlock Wire : A double pulse unlock (-) output is required to disarm and unlock all doors. The first unlock (-) pulse disarms OEM alarm and unlocks driver’s door, the second pulse will unlock all other doors. In order to disarm the OEM alarm when remote starting, this GREY wire requires a pulse before start, which unlocks the driver’s door. So, if the remote systems unlock output does offer a pulse before start, then connect both the unlock and disarm (-) output wires to the vehicle’s GREY unlock wire. Brown Lock Wire : In order to lock and arm the OEM alarm system a (-) pulse is required for the vehicle’s BROWN lock wire. If the vehicle’s ignition on the alarm will not arm, if locking with remote.
