Installation instructions: 1.) Raise and support vehicle. 2.) Lubricate all factory rubber hangers and fasteners with penetrating oil. 3.) Detach tailpipe from rear of factory muffler and slip hanger rods on tailpipe out of rubber hangers. Remove tailpipe from vehicle. 4.) Remove factory rubber hangers from hanger rods attached to muffler inlet pipes. 5.) Remove factory bolts attaching inlet pipe flanges to vehicle converter pipes; retain stock flange gaskets. 6.) Using stock gasket and bolts, attach supplied left muffler inlet pipe to mating flange of driver side converter pipe. Install factory rubber hanger onto hanger rod welded to pipe. 7.) Using stock gasket and bolts, attach supplied right muffler inlet pipe to mating flange of passenger side converter pipe. Install factory rubber hanger onto hanger rod welded to pipe. 8.) Place supplied 2.25? band clamps over inlets of muffler and install muffler onto inlet pipes with weld seam on muffler body facing up. 9.) Place one supplied 2.5? clamp over inlet of tailpipe section “D” and install pipe onto muffler outlet closest to drive-shaft. Insert hanger rod welded to pipe into corresponding factory rubber hanger just behind muffler 10.) Place one supplied 2.5? clamp over inlet of tailpipe section “E” and install pipe onto outlet of tailpipe section “D”. 11.) Install supplied fabricated hanger bracket, with two attached rods, to bottom of driver side frame rail as shown in Photo no.1. below. Use the supplied 5/16? hardware for attachment; there is an existing hole in frame to use for this purpose. 12.) Place one supplied 2.5? clamp over inlet of tailpipe section “H” and install pipe onto outlet of tailpipe section “D”. 13.) Install one supplied urethane hanger onto the hanger rods welded to the fabricated bracket and tailpipe section “H”. 14.) Place one supplied 2.5? clamp over inlet of tailpipe section “F” and install pipe onto remaining muffler outlet. 15.) Place one supplied 2.5? clamp over inlet of tailpipe section “G” and install pipe onto outlet of tailpipe section “F”. Insert hanger rod on pipe into stock rubber hanger next to spare tire. 16.) Referring to photo no.2 below, remove one stock bumper attachment bolt from each frame rail and replace with supplied 14mm bolts; the bolts closest to the front of the vehicle are the ones which need to be replaced. 17.) Install the supplied left and right tip hangers to the inside of the frame rails and onto the supplied bolts as shown in photo no. 2.; the slots in the brackets will index over the rear-most factory bolts when properly installed. Install the supplied 14mm nuts onto the supplied bolts to retain in place. 18.) Place two remaining 2.5? clamps over tip inlets and install tips onto outlets of tailpipes. 19.) Install remaining urethane hangers between hanger rods on tips and tip brackets attached to frame. Hanger rods on tips will point to the center of vehicle when correctly installed. 20.) Align all components for proper fit and clearance and tighten all clamps.

Installation instructions: 1.) Raise and support vehicle. 2.) Remove stock muffler from vehicle by un-bolting hangers from frame, loosening inlet clamp, and lowering unit out from under vehicle with hangers still attached to muffler. 3.) Loosen clamp attaching factory over-axle pipe to vehicle Y-pipe and remove over-axle pipe from vehicle. 4.) Use a reciprocating saw and cut both legs of the factory Y-pipe even with the rear surface of the transmission cross-member as indicated in the photo 1 on the next page; remove the cut-off portion from vehicle and discard. 5.) Place on supplied 2.25?clamp onto the left inlet of the crossover assembly and insert the supplied left inlet pipe. 6.) Place on supplied 2.25?clamp onto the right inlet of the crossover assembly and insert the supplied right inlet pipe. 7.) Place two supplied 2.25? clamps onto the inlet pipes and install the entire crossover assembly onto the cut ends of the vehicle converter pipes. 8.) Place one supplied 2.25?onto the left over-axle pipe and install the pipe onto the left outlet of the crossover assembly. When properly installed, the pipe will be routed over the rear axle and terminate above the pan-hard brace on left side of vehicle; refer to photo 2 on next page 9.) Place one supplied 2.25?onto the right over-axle pipe and install the pipe onto the right outlet of the crossover assembly. When properly installed, the pipe will be routed over the rear axle and terminate above the pan- hard brace on right side of vehicle; refer to photo 2 on next page. 10.) Remove factory rubber hangers from stock muffler, noting their correct orientation, and transfer them onto the hanger rods attached to right side muffler. 11.) Place one supplied 2.25?clamp onto inlet of right side muffler and install entire assembly onto the outlet of the right side over-axle pipe previously installed. 12.) If you are installing this system with a stock rear valance/bumper, make a template of the right side tip relief(Or use the template on the supplement sheet included) and attach it to the left side of bumper in the approximate equal position to vehicle centerline. Use a small pneumatic recriprocating saw to cut the bumper along the traced lines from the template. Use care and patience to cut a precise hole. 13.) The driver side muffler is to be attached with supplied fabricated hangers and 5/16 bolts. You must first cut threads in four existing holes in left side frame with a 5/16-18 tap. These holes can be identified visually, as they have extra material thickness inside the holes compared to other holes in the frame. Refer to photos 3 and 4 below to determine the intended location and orientation of the left side brackets. 14.) “Test” install the left muffler onto the car and check the bumper relief alignment to the center of the tip. Perform any additional clearance work around the tip at this time, if needed. 15.) Place a supplied 2.25?clamp over inlet of the left side muffler and install onto outlet of left side over-axle pipe. Attach muffler hangers to frame with supplied 5/16 bolts. Do not fully tighten clamp at this time

Removal of muffler/tailpipe can be made easier by first cutting the tailpipe from the muffler with a reciprocating saw. 5.) Remove hanger rod on inlet pipe from rubber frame hanger. 6.) Loosen clamp attaching inlet pipe to outlet of converter and remove pipe from vehicle. 7.) Place supplied 3.5? clamp with hole over small end of supplied adapter and install onto outlet of converter. Engage slot in adapter with index bump on converter outlet and place hole in clamp over bump. Tighten clamp fully. 8.) Place one supplied 4? clamp over inlet pipe slip-connector and install pipe onto adapter. Insert hanger rod on pipe into corresponding rubber hanger on frame. 9.) Rotate inlet pipe as needed to orient end of hanger rod, which is inserted into rubber hanger, in a horizontal position and tighten clamp at slip-connector fully 10.) Place one supplied 4? clamp over muffler inlet and install muffler onto inlet pipe. 11.) Place one supplied 4? clamp over inlet of tailpipe section “A” and install pipe onto muffler and into corresponding factory rubber hangers just above muffler. 12.) Place one supplied 4? clamp over inlet of tailpipe section “B” and install pipe into rear-most rubber frame hanger and onto outlet of tailpipe section “A”. 13.) Place remaining 4? clamp over tip inlet and install tip onto outlet of tailpipe section “B”. 14.) Align all components for desired fit and tighten all clamps fully

1. With the ignition key in the OFF position, disconnect the battery. 2. Remove the two (2) screws that attach the air inlet resonator to the upper radiator support. 3. Disconnect the upper and lower air inlet hoses from the resonator and remove the resonator. 4. Remove the air cleaner housing. 5. Locate the radiator cooling fan relay on the left front inner frame rail just behind the radiator (Figure 1). 6. Disconnect the radiator fan relay wiring connector. 7. Remove the radiator fan relay. Discard the relay and the attaching screws. 8. Install the new radiator fan relay using the supplied screws. Tighten the screws to 35 in-lbs (4 N.m). CAUTION: Do not over torque screws. To ensure heat transfer and proper operation, the new radiator fan relay must be installed using both of the provided screws. 9. Connect the radiator fan relay electrical connector. Slide the red latch to the locked position. 10. Install the air cleaner housing. 11. Install the resonator assembly and connect the upper and lower air inlet hoses. 12. Install the resonator to upper radiator support screws. Tighten the screws securely. 13. Connect the negative battery cable.

With a helper, pull hanger rods from rubber hangers and pull stock muffler/tailpipe assembly off of catalytic converter. 5.) Remove muffler/tailpipe from vehicle. 6.) If you are installing this system onto rear of catalytic converter, place the included 3.5? clamp over smaller end of included adapter and install adapter onto converter outlet. If you are installing this aft-cat system with a Bassani down-pipe, the adapter is used between the down-pipe and cat- replacement pipe shown in the down-pipe instructions. 7.) Line up notch in adapter with index lug on outlet of converter and fully engage adapter. 8.) Place hole in clamp over index lug, which now appears in notch of adapter and tighten clamp 9.) Install 14.5? extension onto adapter, with a 4? clamp, if installing kit on a crew-cab truck. 10.) Place one supplied 4? clamp over expanded end of inlet pipe and install pipe directly onto adapter (extra-cabs) or onto end of extension (crew-cabs); insert hanger rods on pipe into corresponding rubber hangers on frame. 11.) Place one supplied 4? clamp over inlet of muffler and install muffler onto inlet pipe. 12.) Place one supplied 4? clamp over expanded end of tailpipe section “C” and install pipe onto outlet of muffler. Insert hanger rods into corresponding rubber hangers on frame. 13.) Place one supplied 4? clamp over expanded end of tailpipe section “D” and install pipe onto tailpipe section “C”. 14.) Place one supplied 4? clamp over expanded end of tailpipe section “E” and install pipe onto outlet of tailpipe section “D”. Insert hanger rod into corresponding rubber hanger on frame. 15.) Place remaining 4? clamp over tip inlet and install tip onto tailpipe section “E”. 16.) Align all components for best fit and tighten all clamps

Transmission Repair 1. Remove the transmission. Refer to the appropriate SI procedure. 2. Disassemble and inspect the transmission. Refer to Unit Repair Automatic Transmission – 4L60-E/4L65-E. Important: Subject: 4L60-E Automatic Transmission/Torque Converter Clutch (TCC) Shudder, Water in Transmission (Repair Transmission and Replace Transmission Filler Tube, Level Indicator and Seal) Models: 2004-2005 Buick Rainier 2003-2005 Chevrolet TrailBlazer Models 2003-2005 GMC Envoy Models 2003-2004 Oldsmobile Bravada 2005 Saab 9-7X with 4.2L In-Line 6 Cylinder Engine (VIN S — RPO LL8) • Visible rust on the transmission fluid level indicator. • Visible water in the oil pan. • A milky white substance inside the pan area. • Spacer plate gaskets that appear to be glued to the spacer plate, valve body or case. • Rust on internal transmission iron/steel components. • Remove the surge tank cap and examine the coolant for signs of contamination with transmission fluid (the coolant will have a milky, not clear appearance). • If the coolant has a normal, clear appearance, the radiator should not be replaced. • The cooler can also be tested by following the Coolant System Leak Test procedure (SI Document ID# 877442). Do NOT replace a radiator without verifying that the transmission oil cooler is leaking. If water or coolant is found in the transmission, the following components MUST be replaced. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator WITH the transmission REMOVED from vehicle. 1. Remove the transmission fluid filler tube from the transmission. 2. Replace the transmission fill tube seal, P/N 1259475. 3. Replace the transmission fill tube, P/N 15000220, following the appropriate SI Document for Transmission Installation. 4. Replace the transmission fluid level indicator, P/N 15069769 when appropriate during the transmission installation. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator with the transmission in the vehicle. 1. Remove the air cleaner outlet duct. Refer to Air Cleaner Element Replacement (SI Document ID# 1364496). 2. Remove the transmission fluid level indicator from the filler tube. 3. Remove the filler tube nut (2) located on the right side of the engine. 4. Remove the filler tube from the vehicle. Tip It is necessary to remove the two A/C line (suction line / low side of muffler hose) retainers and reposition • Replace all of the rubber type seals. • Replace all of the composition-faced clutch plate assemblies including the band. • Replace all of the nylon parts (Thrust Washers). • Replace the torque converter. • Thoroughly clean and rebuild the transmission, using new gaskets and oil filter. • Flush and flow check the transmission oil cooler using J 45096. Refer to Corporate Bulletin Number 02-07-30- 052C or newer – Automatic Transmission Oil Cooler Flush and Flow Test Essential Tool J 45096 TransFlow .
the A/C line to allow proper clearance for installation of the new transmission fluid fill tube. 5. Remove the A/C line at the oil level indicator tube bracket nut. 6. Remove the A/C bracket bolt from the engine lift hook. 7. Reposition the A/C line upward. 8. Install the new transmission filler tube, P/N 15000220, into position but NOT into the transmission at this time. 9. Raise the vehicle. Refer to Lifting and Jacking the Vehicle in General Information (SI Document ID# 744862). 10. Remove the two bolts securing the transmission heat shield to the transmission. 11. Remove the transmission heat shield from the transmission. 12. Remove the old filler tube seal from the transmission case. 13. Install a new seal, P/N 1259475 into the transmission case. 14. Position the new transmission filler tube into the transmission seal. 15. Install the transmission heat shield to the transmission. 16. Install the two bolts securing the transmission heat shield to the transmission. Tighten Tighten the bolts to 17 N·m (13 lb ft). 17. Lower the vehicle. 18. Install the nut securing the filler tube to the stud. Tighten Tighten the nut to 10 N·m (89 lb in). 19. Reposition the A/C line into place. 20. Install the A/C line bracket to the oil level indicator tube stud and secure the bracket with the nut. 21. Install the A/C line bracket to the engine lift bracket and secure the A/C bracket with the bolt

REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE RADIATOR GRILLE Remove the 7 clips and radiator grille. 3. DISCONNECT UPPER RADIATOR HOSE 4. DISCONNECT RADIATOR RESERVOIR HOSE 5. DISCONNECT LOWER RADIATOR HOSE 6. REMOVE RADIATOR NO.2 FAN SHROUD 7. A/T: DISCONNECT OIL COOLER HOSES 8. REMOVE RADIATOR Remove the 4 bolts and the radiator. DISASSEMBLY 1. REMOVE NO.1 FAN SHROUD Remove the 4 bolts and No. 1 fan shroud. 2. REMOVE RADIATOR SUPPORTS 3. REMOVE DRAIN PLUG 4. ASSEMBLE SST SST 09230-01010 a. Install the claw to the overhaul handle, inserting it in the hole in part “A” as shown in the diagram. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram is 0.2 – 0.3 mm (0.008 – 0.012 inch). NOTICE: If this adjustment is not done, the claw may be damaged. 5. UNCAULK LOCK PLATES Using SST to release the caulking, squeeze the handle until stopped by the stopper bolt. SST 09230-01010 6. REMOVE TANKS AND O-RINGS a. Lightly tap the radiator port (inlet or outlet) with a soft faced hammer, and remove the tank. b. Remove the O-ring. REASSEMBLY 1. INSPECT LOCK PLATE Inspect the lock plate for damage. HINT: If the sides of the lock plate groove are deformed, reassembly of the tank will be impossible. NOTICE: The radiator can only be recaulked 2 times. After the 2nd time, the radiator core must be replaced. 2. INSTALL NEW O-RINGS AND TANKS a. After checking that there are no foreign objects in the lock plate groove, install the new O-ring without twisting it. HINT: When cleaning the lock plate groove, lightly rub it with sand paper without scratching it. b. Install the tank without damaging the O-ring. c. Tap the lock plate with a soft-faced hammer so that there is no gap between it and the tank. 3. ASSEMBLE SST 09230-01010 a. Install the punch assembly to the overhaul handle, inserting it in the hole in part “A” as shown in the illustration. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram. Dimension “B”: 8.4 mm (0.34 inch) 4. CAULK LOCK PLATE

DISASSEMBLY 1. Raise and support vehicle. 2. Remove the V-clamp behind the muffler and remove the rear portion of the exhaust. 3. Unbolt the two flanges on the inlet pipes and remove the muffler section of the exhaust. NOTE: You will need to re-use the original gaskets and bolts on new system. ASSEMBLY 1. Using the original gaskets and bolts, install new inlet pipes and place hangers in the rubber isolators. Left inlet pipe #25-3287, right inlet pipe #25-3288. 2. Slip muffler onto the inlet pipes using two 2-1/2″ band clamps. NOTE: Inlet end of muffler is marked. Snug the clamps so you can adjust system later. 3. Install overaxle pipe #25-3289 using a 3″band clamp andplacing the hangersin the rubber siolators. snug the clamp so you can adjust system later. 4. Install polished tailpipe #25-3157 using a 3″band clamp. Snug the clamp so you can adjust system later. WARNING!!! Exhaust gas contains carbon monoxide, a deadly invisible gas.
