DISCARD the Second Clutch Assembly and Second Clutch Housing Fluid Seal Rings removed from the transmission being serviced. Disassemble ONLY the Oil Pump Assembly from the Case Cover (Complete). DO NOT disassemble the Control Valve Body from the Case Cover. Remove ONLY the Case Cover-to- Case bolts to remove the Case Cover and Valve Body from Transmission Case AS AN ASSEMBLY . Valve Cover LH Removal 1. Disconnect the battery ground cable. For additional information, refer to Section 414-01 . 2. Remove the air cleaner outlet tube. INSTALLATION PROCEDURE 1. Disconnect battery negative cable. 2. Disconnect throttle body from Mass Air Flow Sensor boot and disconnect all lines from throttle body (linkage, water, vacuum, etc.). 3. Remove linkage attachments from plenum and move out of the way. Disconnect plenum from runners and remove (it is not necessary to remove throttle body from plenum). You may need to loosen lower runner bolts in order to free plenum. 4. Remove runners from baseplate and loosen, but do not remove the fuel rails. 5. Trial fit your new intake runners prior to final installation on your vehicle. This way you can get a “feel”for what goes where and why. NOTE: Because of varying O.E.M. fuel line routing, some material may need to be removed from the runners in order to clear the fuel lines. Check for clearance before installing onto engine. 6. Thoroughly clean the flange surfaces of the plenum, runners, and baseplate and remove any remaining gasket material. Use rags or paper towels in the open ports to make sure your intake system is kept free of all foreign objects (i.e., dirt, gasket material, etc.). 7. Place runners into position on the baseplate making sure to use the proper runner/gasket on the proper side and start bolts. 8. Tighten down fuel rails and place plenum into position. Start bolts, but do not tighten (make sure proper gaskets are used). 9. Align plenum and runners and tighten all runner and plenum bolts. 10. Reconnect all connections and linkage to the throttle body and reconnect the throttle body to Mass Air Flow Sensor boot. If clearance is a problem, it may be necessary to discard the original steel hard line which runs from the O.E.M. baseplate to a rubber hose connecting to the charcoal canister and replace with a rubber hose. On the passenger’s side of the engine, discard the original hard line (if so equipped) which ran from the valve cover vent to the throttle body and replace with 3/8″ rubber hose if necessary for clearance. 11. Check and top off any lost coolant, reconnect battery, and start engine and run briefly, monitoring the “check engine”light. Turn off engine and check installation for any leaks or abnormalities

Transmission Repair 1. Remove the transmission. Refer to the appropriate SI procedure. 2. Disassemble and inspect the transmission. Refer to Unit Repair Automatic Transmission – 4L60-E/4L65-E. Do NOT replace a radiator without verifying that the transmission oil cooler is leaking. If water or coolant is found in the transmission, the following components MUST be replaced. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator WITH the transmission REMOVED from vehicle. 1. Remove the transmission fluid filler tube from the transmission. 2. Replace the transmission fill tube seal, P/N 1259475. 3. Replace the transmission fill tube, P/N 15000220, following the appropriate SI Document for Transmission Installation. 4. Replace the transmission fluid level indicator, P/N 15069769 when appropriate during the transmission installation. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator with the transmission in the vehicle. 1. Remove the air cleaner outlet duct. Refer to Air Cleaner Element Replacement (SI Document ID# 1364496). 2. Remove the transmission fluid level indicator from the filler tube. 3. Remove the filler tube nut (2) located on the right side of the engine. 4. Remove the filler tube from the vehicle. Tip It is necessary to remove the two A/C line (suction line / low side of muffler hose) retainers and reposition • Replace all of the rubber type seals. • Replace all of the composition-faced clutch plate assemblies including the band. • Replace all of the nylon parts (Thrust Washers). • Replace the torque converter. • Thoroughly clean and rebuild the transmission, using new gaskets and oil filter. • Flush and flow check the transmission oil cooler using J 45096. Refer to Corporate Bulletin Number 02-07-30- 052C or newer – Automatic Transmission Oil Cooler Flush and Flow Test Essential Tool J 45096 TransFlow .
the A/C line to allow proper clearance for installation of the new transmission fluid fill tube. 5. Remove the A/C line at the oil level indicator tube bracket nut. 6. Remove the A/C bracket bolt from the engine lift hook. 7. Reposition the A/C line upward. 8. Install the new transmission filler tube, P/N 15000220, into position but NOT into the transmission at this time. 9. Raise the vehicle. Refer to Lifting and Jacking the Vehicle in General Information (SI Document ID# 744862). 10. Remove the two bolts securing the transmission heat shield to the transmission. 11. Remove the transmission heat shield from the transmission. 12. Remove the old filler tube seal from the transmission case. 13. Install a new seal, P/N 1259475 into the transmission case. 14. Position the new transmission filler tube into the transmission seal. 15. Install the transmission heat shield to the transmission. 16. Install the two bolts securing the transmission heat shield to the transmission. Tighten Tighten the bolts to 17 N·m (13 lb ft). 17. Lower the vehicle. 18. Install the nut securing the filler tube to the stud. Tighten Tighten the nut to 10 N·m (89 lb in). 19. Reposition the A/C line into place. 20. Install the A/C line bracket to the oil level indicator tube stud and secure the bracket with the nut. 21. Install the A/C line bracket to the engine lift bracket and secure the A/C bracket with the bolt


Some customers may comment on a ticking type noise that begins shortly after cold engine start-up and gradually diminishes as the engine warms up. In most cases, the noise is gone after five (5) minutes. In severe cases, the noise may not disappear when lhe engine is hot. CAUSE Under normal design tolerances when the piston pin bore is produced at the maximum tolerance and the piston pin is produced at the minimum tolerance (min-max tolerance) trace noise levels can occur. This level of noise does not affect the reliability or durability of the product. CORRECTION If piston-to-pin noise is detected and the customer desires the condition to be corrected, replace all six pistons with pin assemblies. The new piston sets have a minimal piston-to-pin clearance. Remember, piston-to-pin noise occurs in both park and drive at engine idle rpm and it varies in intensity depending on the number of pistons involved. A ticking sound means one piston is affected whereas a rattle or diesel type sound indicates more than one piston affected. The following should also be checked: 1. On W-Cars, make sure the right side engine splash shield is not contacting the engine crankshaft balancer. This condition usually happens cold and is caused by the shield curling when cold. 2. Reference Service Bulletin 57-71-06 for transmission rattle noise often confused for engine rattle noise. 3. Reference Service Bulletin 47-61-36 for Accessory Drive Belt Tensioner noise. 4. Check cylinder bore diameter and piston diameter as outlined in the Service Manual. Use the procedure in the appropriate Service Manual for piston replacement. Service Bulletin 57-61-24 (Section 6 – Engine). NOTE: Excessive cylinder bore to piston diameter clearance can cause a similar type noise. NOTE: When installing the new piston and pin assembly onto the existing rods, use extreme care to avoid damage to either the pin or piston bore. If damage to these areas occurs, the noise will return because the damage will cause wear and excessive clearance
