Removal 1. Disconnect negative battery cable. Remove engine undercover. Place wooden block between jack and oil pan, and raise engine slightly. Remove engine mount assembly near timing belt cover. 2. Remove clamp for power steering return hose near timing belt cover. Remove all drive belts and tensioner pulley bracket. See Fig. 1 . Remove power steering and water pump pulleys. Rotate crankshaft clockwise so that No. 1 cylinder is at TDC of compression stroke. Remove crankshaft pulley. 3. Remove upper timing belt cover and gasket. Remove stub bolt of engine support bracket, and remove center timing belt cover. Remove lower timing belt cover. 4. Ensure camshaft, crankshaft and oil pump sprocket timing marks are aligned. See Fig. 2 or Fig. 3 . Loosen tensioner pulley center bolt. Move tensioner to relieve timing belt tension. Remove timing belt. Remove timing belt auto tensioner. See Fig. 1 . 5. Remove plug from left side of cylinder block. Install a .31″ (8.0 mm) diameter Phillips screwdriver into the hole against balance shaft. See Fig. 4 . Screwdriver must go in at least 2.36″ (60 mm) or more. If screwdriver will only go in about .79-.98″ (20-25 mm) before striking balance shaft, turn sprocket one revolution and align timing mark. Keep screwdriver in place until timing belt is installed. This ensures balance shaft driven by oil pump sprocket remains in correct position. 6. To remove timing belt “B” (balance shaft belt), hold crankshaft sprocket stationary with a spanner wrench. Remove crankshaft sprocket bolt. Using gear puller, remove outer crankshaft sprocket. 7. Remove crankshaft sensing blade (if equipped). See Fig. 5 . Loosen timing belt “B” tensioner bolt. If reusing timing belt “B”, mark direction of belt rotation for reassembly reference. Remove timing belt “B Inspection 1. Inspect timing belts for damaged teeth and cracking. Ensure belts are not contaminated with oil. Check tensioners for free rotation and grease leakage. Replace components if damaged or if grease leakage exists. 2. Check timing belt auto tensioner for leaks. Hold timing belt auto tensioner upright. Measure rod protrusion above edge of housing. See Fig. 6 . Length should be .47″ (12 mm). Apply 22-44 lbs. (10-20 kg) of force to end of rod. If auto tensioner rod moves more than 0.39″ (1 mm), replace the auto tensioner.

1. Connect a tachometer test probe to terminal IG of the check connector, Fig. 211 2. NOTE: Never let the tachometer lead touch ground as this could cause damage to the igniter and/or coil. Be sure to check that your tachometer is compatible with this ignition system. Consult the operating manual for your instrument. Service Check Connector 3. Fig. 223 Ignition Timing (10) Check idle speed . 4. Idle Speed : 800 rpm Using a timing light, verify that the timing mark on the timing cover is aligned with the mark on the crankshaft pulley, Fig. 223 5. Ignition Timing: 10°BTDC at idle Tighten the distributor bolt and recheck the ignition timing. 6. Remove service wire. 7. Check idle advance timing with service wire removed. 8. Ignition Timing: 8°BTDC at idle Check idle speed and adjust if necessary, COMPUTERIZED ENGINE CONTROLS. 9. Disconnect tachometer and timing light from engine. 10. Timing Belt Removal Notes Fan Shroud Removal & Installation Remove radiator fan upper and lower shrouds. 1. Installing Power Steering Pump And Belt Remove power steering pump drive belt and pump. 2. Disconnect No. 2 and No. 3 air hoses from air pipe. 3. 4. Fan Removal Remove alternator drive belt , cooling fan, belt guide and fan pulley. 5. Remove No. 2 timing belt cover. 6. Fig. 6 Aligning Timing Marks Place No. 1 cylinder at TDC of compression stroke by turning the crankshaft pulley and aligning pulley groove with the “0” mark on the No. 1 timing belt cover. Ensure alignment marks on the camshaft timing sprockets and the No. 3 timing belt cover are correctly aligned, Fig. 6. 7. If not, turn the crankshaft pulley one complete revolution. 8. Dakota Trucks 1989-1996 Ignition Tests COIL The ignition coil for the vehicles covered by this guide is in the following locations: • 1989-92 engines: mounted to the firewall • 1993-96 2.5L engines: mounted on the thermostat housing in front of the coolant temperature sensor • 1993-96 V6 and V8 LDC engines: mounted to a bracket bolted to the right engine cylinder head • 1993-96 5.9L HDC engines: mounted to a bracket bolted to the air injection pump (AIR pump) mounting bracket. Fig. 2: Ignition coil mounting-all 1989-92 models Fig. 3: Ignition coil wiring and mounting hardware-1993- 96 2.5L engine 1. Inspect the ignition coil for arcing while the engine is running. If the engine will not start, this can be performed while the engine is cranked by either an assistant or a remote starter. Look at the coil in dim or low light to aid visibility of any arcing. Fig. 4: Ignition coil mounting-1993-96 3.9L and 5.2L/5.9L LDC engines 2. Arcing at the tower will carbonize the wire boot, which, if it is connected to a new ignition coil, will cause the coil to fail. In such cases, clean all the carbonization away or replace the components as necessary. Fig. 5: Ignition coil mounting-1993-96 5.9L HDC engine 3. Using a coil tester or ohmmeter according to the manufacturer’s instructions, test the primary and secondary resistance. Replace any coil that does not meet the specifications indicated in the accompanying chart. 4. Inspect the secondary coil wire for any sign of damage. Replace if any damage is found. Carbon tracking on the old wire can cause arcing and the failure of a new ignition coil. REMOVAL & INSTALLATION 1989-92 Models See Figures 6 and 7 1. Disconnect the negative battery cable. 2. Disconnect the three wires from the coil. Mark them to identify for installation. Fig. 6: Remove the coil bracket bolt at the cowl Fig. 7: Unscrew the coil mounting hardware, then remove the coil from the vehicle 3. Unplug the condenser suppressor connector from the coil, if equipped. 4. Unbolt and remove the coil. To install: 5. Bolt down the coil with old bolts. 6. Connect wires to coil making sure that the proper wires are connected where they should be. 7. Connect the condenser suppressor, if equipped. 8. Connect the battery negative cable Removal and Installation V6 AND V8 ENGINES 1. Disconnect the negative battery cable. 2. Disconnect the primary wiring from the ignition coil. 3. Disconnect the secondary spark plug wire from the coil. 4. Remove the two bolts and withdraw the coil from its mounting bracket. To install:
5. Position the coil on its bracket and install the two bolts. Tighten them to 100 inch lbs. (11 Nm). If the bracket has been tapped for coil mounting bolts, these fasteners require less torque, so tighten them to 50 inch lbs. (5 Nm). 6. Connect all wiring to the ignition coil. TESTING See Figure 1 The only test you can perform without a DRBII scan tool, or equivalent, is a basic check of the sensor only.

TIMING BELT Removal 1. Disconnect negative battery cable. Disconnect intake air temperature sensor connector from intake air duct. Disconnect the air intake tube from the throttle body. Disconnect the breather tube from the valve cover. Remove resonator from throttle body. Remove air filter housing. 2. Raise and support the vehicle. Remove right front wheel. Remove right front splash shield from wheelwell. Remove serpentine accessory drive belt. 3. Remove crankshaft pulley bolts. It is NOT necessary to remove crankshaft sprocket center bolt. Remove crankshaft pulley. Lower vehicle. 4. Support engine assembly from above with Support Fixture (J-28467-B). See Fig. 1 . Remove engine mount bracket from timing belt end of engine. See Fig. 2 . 5. Remove power steering hose clamp bolt, and position hose away from timing belt cover. Remove front timing belt cover. See Fig. 3 . Using crankshaft center bolt, rotate crankshaft one full turn clockwise (as viewed from timing belt end of engine). 6. Align mark on crankshaft sprocket with notch at bottom of rear timing belt cover. See Fig. 4 . Align camshaft sprocket timing marks with notches on valve cover. See Fig. 5 . 7. Loosen the automatic tensioner bolt. Use an Allen wrench to rotate tensioner and relieve tension on timing belt. See Fig. 6 . Install the timing belt. See Fig. 7 . Turn the timing belt tensioner counterclockwise to tension the timing belt. Turn tensioner until the pointer aligns with the notch on the rear timing belt cover. Tighten automatic tensioner bolt to specification. See TORQUE SPECIFICATIONS . 2. Using crankshaft center bolt, turn crankshaft clockwise (as viewed from timing belt end of engine) 2 full revolutions. Ensure timing belt tensioner pointer is still aligned with notch. 3. If timing belt tensioner is correctly aligned, install timing belt cover. See Fig. 3 . Install the engine mount bracket on the timing belt end of engine. Position power steering hose in place, and install clamp bolt. Install crankshaft pulley. Install serpentine accessory drive belt. 4. Install right front splash shield. Install right front wheel. Install air filter housing and resonator.

TIMING BELT REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE ENGINE UNDER COVER 3. REMOVE AIR CLEANER DUCT 4. REMOVE DRIVE BELT, FAN WITH FLUID COUPLING AND WATER PUMP PULLEY (See step 5 in water pump removal in Cooling System) 5. REMOVE RADIATOR ASSEMBLY (See steps 5 and 6 in radiator removal in Cooling System) 6. REMOVE NO.3 TIMING BELT COVER (a) Remove the oil filler cap. (b) Using a 5 mm hexagon wrench, remove the 6 bolts and belt cover. 7. REMOVE NO.2 TIMING BELT COVER Using a 5 mm hexagon wrench, remove the 3 bolts, belt cover and gasket. If you are unable to loosen the bolt on the right because the PS pump pulley interferes with the hexagon wrench, first remove the pulley as follows. (a) Using SST to hold the pulley, remove the nut. SST 09960-10010 (b) Remove the pulley. 8. REMOVE DRIVE BELT TENSIONER Remove the 3 bolts and tensioner. – ENGINE ENGINE MECHANICAL EG-19 9. SET NO.1 CYLINDER TO TDC/COMPRESSION (a) Turn the crankshaft pulley, and align its groove with timing mark “0″ of the No.1 timing belt cover. NOTICE: Always turn the crankshaft clockwise. (b) Check that the timing marks of the camshaft timing pulleys are aligned with the timing marks of the No.4 timing belt cover. If not, turn the crankshaft 1 revolution (360?). 10. REMOVE TIMING BELT FROM CAMSHAFT TIMING PULLEYS HINT (Re-using timing belt): Place matchmarks on the timing belt and camshaft timing pulleys as shown in the illustration. (a) Alternately loosen the 2 bolts, and remove them, the tensioner and dust boot. (b) Disconnect the timing belt from the camshaft timing pulleys. 11. REMOVE CAMSHAFT TIMING PULLEYS Using SST, remove the bolt for the timing pulley. Remove both timing pulleys. SST 09960-10010 (09962-01000, 09963-01000) 12. 1. INSTALL CRANKSHAFT TIMING PULLEY (a) Align the pulley set key with the key groove of the timing pulley and slide on the timing pulley. (b) Slide on the timing pulley, facing the flange side inward. 2. INSTALL NO. 1 IDLER PULLEY AND NO.2 IDLER PULLEY (a) Using a 10 mm hexagon wrench, install the No.1 idler pulley with the plate washer and bolt. Torque: 35 N·m (350 kgf·cm, 26 ft·lbf) (b) Check that the pulley bracket moves smoothly. (c) Install the No.2 idler pulley with the bolt. Torque: 40 N·m (400 kgf·cm, 30 ft·lbf) (d) Check that the pulley moves smoothly. 3. TEMPORARILY INSTALL TIMING BELT NOTICE: The engine should be cold. (a) Use the crankshaft pulley bolt to turn the crankshaft and align the timing marks on the crankshaft timing pulley and on the oil pump body. (b) Remove any oil or water on the crankshaft timing pulley, idler pulley and water pump pulley, and keep them clean. NOTICE: Only wipe the pulleys; do not use any cleansing agent. (c) Align the installation mark on the timing belt with the drilled mark of the crankshaft timing pulley. Removal 1. Remove radiator shroud, cooling fan and pulley. Remove all drive belts and crankshaft pulleys. Remove upper timing belt covers and gaskets. Note bolt length and location. 2. Remove crankshaft sprocket bolt and washer. Rotate crankshaft clockwise (as viewed from timing belt end of engine) until cylinder No. 1 is at TDC of compression stroke. Align timing mark on camshaft sprocket with mark on cylinder head. See Fig. 5 . 3. Loosen timing belt tensioner adjustment bolt, and move tensioner toward water pump. Tighten bolt to secure tensioner. Remove front timing belt and tensioner. DO NOT rotate crankshaft after timing belt has been removed. 4. Remove camshaft sprocket (if necessary). Remove oil pump sprocket access plug from cylinder block. See Fig. 4 . Insert a .31″ (8.0 mm) diameter Phillips screwdriver to block left silent shaft. 5. Remove oil pump sprocket nut, and remove sprocket. Remove front crankshaft sprocket and flange. Note direction and order of installation for reassembly reference. 6. Remove rear timing belt tensioner assembly. Remove rear timing belt. Remove right silent shaft sprocket with spacer (if necessary). Remove rear crankshaft sprocket with key Installation 1. Install rear crankshaft sprocket and flange. Install right silent shaft sprocket and spacer. Spacer should be installed with chamfered end into oil seal. Align timing marks. See Fig. 5 . 2. Install rear tensioner. Hold tensioner tightly against belt while tightening bolts. Ensure deflection is .20- .28″ (5.0-7.1 mm). See Fig. 6 . Install camshaft sprocket. Tighten camshaft sprocket bolt to specification. See TORQUE SPECIFICATIONS . 3. Install front timing belt tensioner, tension spring and spacer. Ensure spring is properly engaged against water pump case. Rotate tensioner toward water pump, and temporarily tighten bolts. Ensure timing marks are aligned. See Fig. 5 . Install timing belt on crankshaft. 4. Apply pressure on tension side of timing belt while installing belt (in order) on crankshaft, oil pump and camshaft sprockets. Loosen tensioner to apply spring pressure to timing belt. 5. To apply tension to belt, rotate crankshaft clockwise until camshaft sprocket timing mark is offset by 2 teeth. Tighten tensioner bolt. Tighten tensioner spacer nut

DISCONNECT UPPER RADIATOR HOSE 12. REMOVE NO.2 TIMING BELT COVER a. Disconnect the camshaft position sensor connector from the No. 2 timing belt cover. b. Disconnect the 4 high-tension cord clamps from the No. 2 timing belt cover. c. Remove the 6 bolts and timing belt cover. 13. REMOVE FAN BRACKET a. Remove the nut and PS pump adjusting strut. b. Remove the bolt, nut and fan bracket. 14. SET NO. 1 CYLINDER AT TDC/COMPRESSION a. Turn the crankshaft pulley and align its groove with timing mark “0″ of the No. 1 timing belt cover. b. Check that the timing marks of the camshaft timing pulleys and No. 3 timing belt cover are aligned. If not, turn the crankshaft pulley 1 revolution (360°) . HINT: When re-using timing belt: Place the matchmarks on the timing belt and camshaft timing pulleys, and place matchmark on timing belt to match the end of the No. 1 timing belt cover. 15. Correction Replace the ignition coil/module assembly and add ground strap following the procedure below. 1. Disconnect the ignition coil electrical connector. 2. Disconnect the left side spark plug wires from the ignition coil. 3. Disconnect the right side spark plug wires from the ignition coil. 4. Remove the four bolts attaching the ignition coil to its mounting bracket and remove the ignition coil. 5. Remove the ignition coil from the mounting bracket. 6. Loosen the two lower ignition coil mounting bracket nuts. 7. Remove the two upper ignition coil mounting bracket bolts and discard. Subject: Loss of Power Steering Assist, Power Steering Warning Message Displayed in DIC, IPC/Radio Displays Erratic, DTC C0900, B1325 Set (Replace Ignition Coil/Module Assembly and Add Ground Strap) Models: 2004-2006 Chevrolet Malibu, Malibu Maxx with 3.5L Engine (VINs 8, N — RPOs LX9, LZ4) 8. Install the ground strap (1), P/N 12581176, to the upper left side of the bracket as shown between the coil bracket and intake. Install the new bracket bolt, P/N 11570082, (do not tighten at this time). Prior to installing the ground strap, remove the captured nut and washers. They are not needed (simply pound them out with a hammer on a vise). 9. Install the washer (2), P/N 02436162, to the upper right side of the bracket between the coil bracket and intake. Install the new bracket bolt, P/N 11570082, (do not tighten at this time). Tighten Tighten all the ignition coil bracket bolts and nuts to 25 N·m (15 lb ft). 10. Install the new ignition coil to the mounting bracket. 11. Install the other end of the ground strap to the coil as shown and secure using a new bolt, P/N 11588715. 12. Install the other three ignition coil bolts. Tighten Tighten the bolts to 10 N·m (89 lb in). 13. Connect the right side spark plug wires to the ignition coil. 14. Connect the left side spark plug wires to the ignition coil. 15. Connect the ignition coil electrical connector

Installation Instructions 1. Clean everything! Make sure that the engine mounting surfaces and your new timing set have been thoroughly cleaned with a good solvent. 2. If you are using a timing set with three keyways, select the appropriate keyway for your camshaft timing specifications. COMP Cams ® recommends the standard timing position for most applications. This position uses the round or “O” timing and keyway marks. Standard Timing Location: This is the same as original O.E.M. setting. Use keyway and crankshaft gear tooth marked “O”. É 4 Degree Advance: Use keyway and crankshaft tooth marked . Note: The or advanced position should not be used without degreeing the camshaft. Many camshafts have the proper advance built in. Advancing the cam will reduce intake valve to piston clearance and increase exhaust piston to valve clearance. É 4 Degree Retard: Use keyway and crankshaft gear tooth marked . Note: The or retarded position should not be used without degreeing the camshaft. Many cams have the proper advance built in. Retarding the cam will reduce exhaust valve to piston clearance and increase intake piston to valve clearance. 3. Install your lower timing gear on the crankshaft making sure that the timing marks are facing out toward you. 4. Now that the lower timing gear has been installed check the timing mark alignment in your engine manual. Rotate the crankshaft using your crankshaft socket until the timing mark on the gear is in the proper position (12 o’clock). For 240-300 6 cyl. see Note 1 before proceeding! 5. If your engine is equipped with a camshaft retaining plate or thrust plate, it should be installed at this time. Note that many Ford thrust plates are marked “back – bottom”.
