SYSTEM TESTING See Figures 1, 2, 3 and 4 Fig. Fig. 1: Glow plug system schematic Fig. Fig. 2: Dropping resistor and glow plug relay locations Fig. Fig. 3: Thermo switch location Fig. Fig. 4: Dropping resistor check To test the dropping resistor, check for continuity across the terminals as described in the illustration. If no continuity exists, replace the unit. 1. To test the thermo switch, first remove the switch. Submerge the end of the switch in water and raise the temperature gradually. The switch should be off at 126-140°F (53-60°C) or lower. The switch should be on at 134-145°F (57-63°C) or higher. If not, replace the switch. 2. REMOVAL & INSTALLATION See Figure 5 Fig. Fig. 5: Location of the glow plugs The glow plugs are located under the injection nozzles, and are threaded into the cylinder head. Disconnect the negative (-) battery cable. 1. Disconnect the glow plug and unscrew it from the engine. 2. To install: Lubricate with anti-seize compound before installing the plug. 3. The ATF level gauge (dip-stick) has been discontinued, and the ATF inspection method and the oil level inspection method have been changed. This mechanism consists of a refill plug, overflow plug, ATF temperature sensor No.2, and A/T OIL TEMP temperature warning light. ATF Filling procedures using SST (09843-18020): When a large amount of ATF needs to be filled (i.e. after removal and installation of oil pan or torque converter), perform the procedure from step 1. When the small amount of ATF is required (i.e. removal and installation of the oil cooler tube, repair of oil leak), perform the procedure from step 7. 1) Raise the vehicle keeping it level. 2) Remove the refill plug and overflow plug. 3) Fill ATF from the refill plug until it overflows from the overflow plug. 4) Install the overflow plug. 5) Fill the specified amount of ATF determined by procedure and install the refill plug. Example 6) Lower the vehicle down. 7) Use the SST (09843-18020) to short the terminals Tc and CG of the DLC3 connector: 8) Start the engine and allow it to idle. A/C switch must be turned OFF. 9) Move the shift lever slowly through each of the positions from the P to the L position, and move it back to the P position. 10) Move the shift lever from the D position, and quickly move then back and forth between N and D (once per less than 1.5 seconds) for at least 6 seconds. This will activate the oil temperature detection mode. Standard: The A/T OIL TEMP warning light remains illuminated for 2 seconds and it goes off. 11) Return the shift lever to the P position and disconnect the terminal Tc. 12) Idle the engine to raise the oil temperature. 13) Immediately after the ATF OIL TEMP warning light turns on, lift the vehicle up. The A/T OIL TEMP warning light will indicate the ATF temperature according to the following table. (Insert table here) 14) Remove the overflow plug and adjust oil quantity. If the ATF overflows, go to step 17, and if the ATF does not overflow, go to step 15. 15) Remove the refill plug. 16) Fill ATF to the refill plug until it flows out from the overflow plug. 17) When the ATF flow slows to a trickle, install the overflow plug. 18) Install the refill plug (only if the refill plug has been removed). 19) Lower the vehicle down. 20) Turn the ignition switch OFF to stop the engine. 1. Observe the Misfire Current Counters parameter with a scan tool, in order to determine the affected cylinder(s). 2. Remove the air cleaner resonator and outlet duct. Refer to Air Cleaner Resonator and Outlet Duct Replacement in SI. 3. Disconnect the engine wiring harness electrical connectors from the affected ignition coil(s). Refer to Ignition Coil Replacement in SI. 4. Remove the ignition coil bolt(s) and ignition coil(s) from the camshaft cover. Refer to Ignition Coil Replacement in SI. Note: If water is observed in ANY of the spark plug recess areas, then it will be necessary to apply Loctite® 565 PST Thread Sealant* to ALL of the ignition coil bolt hole vents and bolt threads. 5. Inspect for water intrusion in the spark plug recess areas. Warning: Wear safety glasses when using compressed air, as flying dirt particles may cause eye injury. 6. If any water is present, then remove the water from the spark plug recess areas with low pressure air. 7. Remove the affected spark plug(s) from the cylinder head. Refer to Spark Plug Replacement in SI. 8. Replace ONLY the affected spark plug(s) with new spark plug(s) as needed into the cylinder head. Refer to Spark Plug Replacement in SI. 9. Fill the bottom of the ignition coil bolt hole vent with Loctite® 565 PST Thread Sealant* as indicated in the illustration, and apply it to the ignition coil bolt threads also. 10. Replace ONLY the affected ignition coil(s) with new ignition coil(s) as needed. Refer to Ignition Coil Replacement in SI. 11. Connect the engine wiring harness electrical connectors to the ignition coil(s). Refer to Ignition Coil Replacement in SI. 12. Replace the air cleaner resonator and outlet duct. Refer to Air Cleaner Resonator and Outlet Duct Replacement in SI. 13. Clear the DTCs with a scan tool.

Time and Difficulty: I found the install to be moderately difficult and pretty time-consuming (about 3 hours) ; others have found it simple and report they have done it in as little as 30 minutes. Your experience will depend on your familiarity with the tools and electronics. I, personally, found insertion of the connection pin into the HV ECU plug to be difficult and almost got the first pin irrevocably stuck in the slot. I spent quite a bit of time with that part alone. I also found threading the wire behind the dash to be fairly tricky. I think the average person, not encountering any problems, could do this job in about 1-1½ hours. Procedure in Brief: 1) Remove bottom cover of steering wheel 2) Locate and unplug flasher plug 3) Open plug and remove 1-3 unused connector pins 4) Reattach steering wheel cover 5) Dismantle part of dash (vents) and remove lower glove box 6) Locate HV ECU (gray plugs) and remove lower plug 7) Solder wire to connector pin and insert into ECU plug (#27) 8) Splice EV button ground wire into ECU plug ground wire (#1) 9) Plug ECU plug back into the ECU 10) Thread wire behind dash to opening near dimmer switch 11) Attach switch to cover and solder wires in place 12) Reassemble the dash 13) Test Procedure in Detail: *Review ALL steps before proceeding and be sure you understand all terms used and you’ve looked at all diagrams and pictures. 1) Remove the bottom cover of the steering wheel by releasing the steering wheel adjustment handle and unscrewing the silver screw in that recess. 2004_prius_evv2.doc Page 4 of 20 Last updated March 13th, 2004 Then, turn the steering wheel 90 degrees right and remove the black screw that becomes visible on the right side of the steering column. Then turn the wheel 180 degrees left (90 degrees from normal position) and remove the black screw on the left side of the steering column. Carefully pull down on the lower portion of the steering column cover until it releases. Mine was a bit stiff/stuck to the upper part and you may need to carefully use a butter knife or screwdriver to start prying them apart. 2004_prius_evv2.doc Page 5 of 20 Last updated March 13th, 2004 2) Locate and unplug the white flasher plug visible just on the left side of the bottom of the steering column. 3) 2 little clips keep a cover locked in place. Pull those apart and remove the cover. Inside you’ll see lines of silver connector pins–some with wires attached, some without. You should remove between 1 and 3 of those pins–2 is probably safe, 3 might be better, since if you plan to install an OEM button at some point, you’ll probably need more pins for that. (You need one pin for the procedure, but it’s handy to have a back-up.) To remove the pins, you can use your paper clip to start the process of sliding them out, and then they just pull right out. 2004_prius_evv2.doc Page 6 of 20 Last updated March 13th, 2004 Stick them to a piece of tape or put them somewhere secure so you can find them later. Snap the cover back into place, and plug the flasher plug back in. 4) Replace the steering wheel cover by reversing the process. Be sure everything’s aligned properly and that there are no gaps. 5) Now you’ll need to dismantle part of the dash to get access to the ECU and other areas. First, open the top and bottom glove box doors. Squeeze the inside sides of the lower glove box together to get the catches past the portion of the dash frame that keeps the door from falling all the way open. Then pull the entire door straight toward you – it will unclip from the hinges at the bottom of the glove box. 2004_prius_evv2.doc Page 7 of 20 Last updated March 13th, 2004 You may also need to unclip the little hydraulic piston that keeps the door from falling open too quickly. Next, grasp the bottom of the silver vent piece next to the glove box. Pull it toward you firmly. It should unclip at the bottom first. Then pull the whole unit straight out

CAUTION: If spark plug thread repair is being done in vehicle make sure the piston is 1/3 – 1/2 way down the bore on the down stroke. This will ensure the valves are closed to help reduce contamination and avoid any interference with the core drill. Cleaning and Identifying the Head Type 1. Remove spark plug from a good spark plug hole, chuck the FT5FTCB brush supplied in the kit into a slow speed drill, and clean the bottom of the hole. Note: If procedure is being done in vehicle clean hole using a vacuum cleaner to remove debris . Gauge the spark plug hole using FT5CG Tooling Type Gauge; this is to be used as a comparison when gauging the defective spark plug hole in step number 4. Pull down on the gauge until the snap ring seats against the top of the probe. 2. Perform Steps 2 through 4 to determine cylinder head Type: Cleaning: Identifying: Caution: Do not use the brush to clean the hole after the repair insert has been installed. 3 of 14 3. Push the gauge down into the spark plug well until it seats firmly at the bottom. Make sure that the upper part of the tool is up high enough to allow the gauge to reach the bottom of the hole. Allow the upper alignment bushing to center the tool in the hole. Let the rod float in the upper alignment bushing without tightening the thumb screw. 4. Pull the gauge up out of the well and read the chart on the side of the gauge by comparing the portion of the gauge that is exposed when pushed into the the spark plug hole to determine if the head is Type 1, 2, or 3. Note: the difference between Type 1 and Type 3 is small. Double check to make sure the reading repeats. If your gauge readings are in question remove another spark plug from a good hole and compare gauge readings.

1. Disconnect the truck’s battery. Using a 10mm wrench, disconnect the truck’s battery at the negative terminal in the engine compartment . 2. Expose the ECU behind the passenger’s side glove compartment. i. (Photo 1) Fully o pen the glove box. ii. Gently push in on both sides of the glove box to release the stops located on the rear edge; pull the glove box toward the rear of the truck to release it from the pivot clips. 3. Install the PnP Harness i. (Photo 2) Locate the OEM ECU mounted vertically in the center of the opening. ii. Disconnect the OEM plugs from the ECU. Note: Each ECU connector has a small release tab which must be depressed to remove the plug. DO NOT FORCE THE PLUGS; if a plug is difficult to remove, try pushing it in and then pulling it back out while depressing the release tab. iii. Remove the protective plastic from one side of the long kit supplied Velcro strip and apply it to the smaller flat side of the PnP harness (same side as the looms). iv. (Photo 3) Remove the other protective plastic strip from the Velcro on the PnP harness and position the PnP case between the OEM ECU and the heater blower motor with the flat side against the blower motor; firmly press the Velcro against the OEM ECU to secure it in place. v. (Photo 4) Plug all four PnP Plugs into the corresponding OEM ECU connectors. Each plug is keyed to only fit into the correct connector and which should audibly “click” when inserted correctly – both into the ECU and PnP harness. vi. Plug all four OEM plugs into the corresponding PnP Connectors. Each plug is keyed to only fit into the correct connector and which should audibly “click” when inserted correctly – both into the ECU and PnP harness. 4. Install the Unichip Computer i. Attach the remaining kit supplied Velcro strip to the back side of the Unichip Computer. ii. Remove the remaining protective plastic from the Velcro on the back of the Unichip Computer. iii. (Photo 5) Position the Unichip Computer against the bulkhead at the side of the glove box opening and press it firmly in place. iv. Plug the PnP loom’s 18-pin Molex Plug labeled Unichip into the Unichip Computer’s connector

step 1: Preparing the wiring harness Get a wiring harness or adapter that will allow the car radio wiring to plug into the back of the new radio. These can be found at Walmart for $4.99. Make sure that the plug is compatible with your car (check the list on the back of the box). Have shown the back of the new radio – the black set of pins is where the included black plug will go to. The free wires on the black plug provided with the new audio system will be connected to an adapter that will plug into the car wiring. For the Toyota Corolla 1995 wagon, the wiring diagram is as shown below. Your car may differ substantially from this step 2: Connecting the wires Connect the wires from the plug that came with the new radio to the wiring harness adapter that you purchased separately. Twist the correct wires together and then solder them (or use wire nuts if you dot have soldering equipment). Cover the exposed wire with electricians tape or heat seal tape. Attached is another table on how you connect your Toyota wiring adapter to the radio plug. Please, do remember that your radio and car will differ a bit step 3: Removing the old radio Remove the factory installed radio (the instructions apply only for Corollas from 95-98). Remove the two screws below the panel. Have shown a picture with the location of these screws. Remove the control knobs for the AC and the fan, etc. These come off pretty easily with a gentle pull. Use a thin blade (metal spatula) to probe approximately 2/3rd of the way up and try to pry the sides out. The metal blade will disengage the clip on each side. Took a bit of gentle effort but it did pop out. The location of these clips is just below the vents. Lift the panel up, reach under it to carefully remove the plugs on the right hand side that connect the defroster, the clock and the hazard flasher. The plugs can be removed by squeezing a release tab on the plug and then gently pulling them apart. Remove the radio – two pairs of screws on each side of the radio hold it in place. Remove these (and hold onto them because you will need them later on) and then slide the radio out.

Disconnect battery. 2. Lift or jack car to a comfortable height. 3. Using WD-40 spray all 6 collector studs and nuts, Y-pipe slip connect, all 4 cat pipe studs & nuts 4. Remove stock Y-pipe by removing the 2 bracket bolts and loosening up the slip connector clamp at rear then remove the 4 nuts holding the Y-pipe to the cat pipes. Slip Y-pipe out, and free from the car. 5. Remove all 4 of the O2 sensors (1) on driver manifold (1) on drive cat pipe (2) on passenger cat pipe. Four total. 6. Remove the 3 nuts on the driver side cat pipe and then remove the 3 nuts on the passenger cat pipe (be careful because the cats are heavy). 7. Remove all 8 spark plug wires. 8. Remove air tube on driver side manifold using a 10 mm socket. 9. Remove air tube on passenger side manifold using a 10 mm socket with universal. 10. Remove EGR tube on passenger side manifold using a 10″ extension with a 10 mm socket and universal. 11. Remove air pump on passenger side of engine and swing out of the way. 12. Remove EGR in front of manifold on top with a 10 mm socket and move to side. 13. Remove dipstick on passenger side 4. Remove all manifold bolts on passenger side and take manifold out. NOTE: Manifolds are Heavy 15. Remove all manifold bolts on driver side and take manifold out. NOTE: Manifolds are Heavy. 16. Unplug electrical hook up on EGR and move out of way. Note: Make sure plug wires are all the way on, and check after installation. Note: Save all stock gaskets, they will be used in installation. INSTALLATION OF BASSANI HEADERS 1. Use Bassani Jet lube on all threads 2. Install the 4 collector studs in headers 2 ea. On each side & snug down. 3. Use the stock exhaust gaskets and install the passenger side header from the bottom and install all of the header bolts then tighten them down after all of them are in. 4. Repeat step 3 for Drivers side. 5. Install the EGR tube on the lower passenger side of the Header. 6. Install the dipstick on Passenger side of engine and put the bolt in. 7. Install plug wires on Passenger side. 8. Install Air tube on Passenger side with supplied 5/16 Hardware. 9. Install EGR to front of motor and plug wire back in. 10. Install EGR tube on top of manifold with 10MM socket. 11. Install the air tube on Drivers side header with supplied 5/16 hardware and Stock Gasket. 12. Install Drivers side spark plug wires, make sure they are all the way on. 13. Install O2 Sensor in Drivers side header and tighten down. 14. Install new Bassani Cat pipe on Drivers side with Jet Lube and supplied 7/16-14 flange nuts and leave loose. 15. Install 2 ea. O2 Sensors in Passenger side Cat pipe
