REMOVAL & INSTALLATION FRONT DISC BRAKE PADS Removal & Installation 1. Raise and support front of vehicle. Remove front wheel assemblies. Remove lower lock pin/guide bolt. See Fig. 2 . Pivot caliper upward and support using rope. 2. Remove pads, shims, guide plates or pad guides and “V” springs (if equipped). Replace pad if lining thickness is less than specified. See MINIMUM PAD LINING SPECIFICATIONS (FRONT) table. 3. To install, reverse removal procedure. Use Disc Brake Expander (49-0221-600C) and an old pad to push piston fully inward to install disc pads. Fig. 2: Exploded View Of Front Brake Disc Assembly Courtesy of MAZDA MOTORS CORP. MINIMUM PAD LINING SPECIFICATIONS (FRONT) Application Thickness In. (mm) MX-6, 626 FRONT DISC BRAKE CALIPER Removal & Installation Raise and support front of vehicle. Remove front wheel assemblies and disconnect brake hose. Plug all openings. Remove front disc brake pads. See FRONT DISC BRAKE PADS . Remove remaining mounting bolt(s). Remove caliper from vehicle. To install, reverse removal procedure. Bleed air from system. FRONT BRAKE ROTOR Removal & Installation 1. Raise and support front of vehicle. Remove front wheel assemblies. Remove front disc brake caliper with brake hose connected. See FRONT DISC BRAKE CALIPER . Wire caliper aside. Remove rotor-to-hub screws (if equipped). Remove rotor. 2. Machine rotor if lateral runout exceeds specification. Replace rotor if measured thickness is less than specified minimum thickness. See DISC BRAKE SPECIFICATIONS table. To install, reverse removal procedure. REAR DISC BRAKE PADS Removal & Installation 1. Raise and support rear of vehicle. Remove rear wheel assemblies. Release parking brake and disconnect parking brake cable from caliper. Remove manual adjustment gear concealment plug from caliper. See Fig. 3 . Insert an appropriate size Allen wrench through hole and turn manual adjustment gear counterclockwise to retract caliper piston. 2. Remove upper guide bolt from caliper. Rotate caliper downward and support using wire. Remove “M” springs. Remove pads, shims and guide plates. Replace pad if lining thickness is less than .04″ (1.0 mm). 3. To install, reverse removal procedure. Turn manual adjustment gear clockwise until brake pads slightly touch rotor. Turn manual adjustment gear back 1/3 turn.

REPAIR PROCEDURE NOTE: ISIS online service manual information is only available for vehicles 1990 and newer. 1. Remove the rear trailing arm: •Refer to the suspension section of the appropriate service manual, or •Online, enter keyword REAR SUSPENSION, then select Suspension Arms Replacement from the list. 2. Mark the trailing arm at the arrow on the bottom of the bushing 3. Place the arm on a hydraulic press, supported by the hub base, with the spindle facing up. 4. With the hub driver, press the old bushing out of the trailing arm. 5. Install the new bushing with the short end toward the outside of the vehicle. Align the arrow with the mark you made on the trailing arm. 6. Press the new bushing into the trailing arm until its edge is 10 to 12 mm above the surface of the arm. 7. Reinstall the trailing arm. 8. If necessary, repeat steps 1 thru 7 to install a new bushing in the other rear trailing arm. 9. Bleed the brake system: •Refer to the brakes section of the appropriate service manual, or •Online, enter keyword BLEED, then select Brake System Bleeding from the list. 10. Check the wheel alignment, and adjust it if needed: •Refer to the suspension section of the appropriate service manual, or •Online, enter keyword WHEEL ALIGNMENT, then select Wheel Alignment – Rear Toe Inspection/Adjustment from the list

Special Tool(s) Removal 1. With the vehicle in NEUTRAL, position it on a hoist. 2. Disconnect the shift cable from the manual control lever. 3. Disconnect the digital transmission range (TR) sensor electrical connector. 4. Remove the manual control outer lever nut and manual control outer lever. 2004 Ford Truck Ranger 2WD V6-4.0L VIN E 5. Remove the screws and the digital TR sensor. Installation 1. Install the digital TR sensor and loosely install the screws. 2. CAUTION: Tightening one screw before tightening the other may cause the sensor to bind or become damaged. NOTE: The manual lever must be in the NEUTRAL position. Using the special tool, align the digital TR sensor and tighten screws in an alternating sequence. 3. REMOVAL AND INSTALLATION OF TRANSMISSION Removal of Transmission REMOVE NEGATIVE BATTERY CABLE CAUTION: Work must be started after approx. 20 se- conds or longer from the “LOCK” position and the nega- tive (-) terminal cable is disconnected from the battery. REMOVE CENTER CLUSTER FINISH PANEL REMOVE SHIFT LEVER FROM INSIDE OF VEHICLE RAISE VEHICLE AND DRAIN TRANSMISSION OIL NOTICE: Be sure the vehicle is securely supported. REMOVE PROPELLER SHAFT Remove the propeller shaft and insert SST into the extension housing. SST 09325-2001 0 (for W58 M/T) 09325-4001 0 (for R 1 54 MIT) DISCONNECT EXHAUST FRONT PlPE FROM TAIL PlPE (a) Remove the rubber hanger. (b) Disconnect the pipe at the front side of the converter. (R154 M/T) REMOVE EXHAUST FRONT PlPE (a) Disconnect the exhaust pipe bracket from the clutch housing. (b) Remove the nuts and exhaust pipe from the exhaust manifold. DISCONNECT SPEEDOMETER CABLE DISCONNECT BACK-UP LIGHT SWITCH CONNECTOR AND REAR SPEED SENSOR CONNECTOR (wl A.B.S.) MANUAL TRANSMISSION – Removal and Installation of Transmission MT-5 10. REMOVE CLUTCH RELEASE CYLINDER 11. REMOVE STARTER Remove the mounting bolts and lay the starter alongside the engine. 12. JACK UP TRANSMISSION SLIGHTLY Raise the transmission enough to remove the weight from the rear support. 13. REMOVE ENGINE REAR MOUNTING 14. REMOVE TRANSMISSION MOUNTING BOLTS AND FLYWHEEL HOUSING UNDER COVER 15.-1 (W58 M/T) REMOVE TRANSMISSION ASSEMBLY Pull out the transmission down and toward the rear. 15.-2 (R154 M/T) REMOVE TRANSMISSION ASSEMBLY WITH CLUTCH COVER AND DISC (a) Remove the two clutch housing covers. (b) Pull out the release fork through the left clutch housing hole. (c) Place the matchmarks on the clutch cover and flywheel. (d) Remove the clutch cover set bolts while turning the crankshaft pulley. HINT: Loosen each set bolt one turn at a time until spring tension is released. (e) Remove the clutch cover and disc from the flywheel, and fully move them toward the transmission. (f) Pull out the transmission with the clutch cover and disc.

REMOVAL NOTE: The oil pump and valve body are removed as an assembly. 1. Disconnect battery ground cable, then remove battery, battery tray, and remote air cleaner. 2. Position supply hoses, vacuum hoses, and wiring away from pump and valve body cover. 3. Remove shift lever. 4. On models equipped with Anti-lock Brake System (ABS) , remove splash shield cover, then disconnect brake reservoir hose and cap to prevent contamination. 5. On all models, remove EGR bracket attaching bolts, then install lifting eye. 6. Remove throttle body bracket attaching bolt, install lifting eye, then using suitable equipment support engine. 7. Remove lefthand transaxle mount. 8. Remove transaxle side pan upper attaching bolts. 9. Raise and support vehicle. 10. Remove lefthand front wheel and tire assembly. 11. Remove inner fender cover and position aside, then disconnect ride height sensor. 12. Remove rear transaxle mount attaching bolt. 13. Loosen but do not remove two lefthand subframe attaching bolts. 14. Remove two engine support mount attaching bolts. 15. Remove four lefthand engine support attaching bolts, then remove the engine support. 16. Position suitable drain pan, then remove remaining transaxle side pan attaching bolts and remove pan. 17. Using suitable screwdriver, place manual shift shaft in Park position. 18. Disconnect upper bulkhead electrical connector wiring retainer clip from valve body. 19. Disconnect electrical connectors 20. Remove valve body attaching bolts, then disengage linkage and remove valve body. NOTE: Do not remove oil pump cover attaching bolts. INSTALLATION 1. Install new pump and valve body to chain cover gasket. 2. Slide pump and valve body onto pump shaft. 3. Rotate pump and valve body assembly toward dash panel, then engage manual valve link with manual valve. 4. Slightly rotate pump and valve body assembly to engage oil pump shaft splines with oil pump rotor splines. Valve body should slide flush with chain cover. A suitable 7/8 inch deep well socket on crankshaft pulley may be required for complete engagement. 5. On models less anti-skid, if engagement is not as indicated in step 4, proceed as follows: a. Remove manual valve from valve body. b. Rotate assembly to allow full engagement, up to 360° . c. After full engagement, return assembly to installed position, then install manual valve.
