EMISSION MAINTENANCE WARNING MODULE SERVICE INFORMATION ^LAMP – “EMISSIONS/CHECK ENGINE” – EMISSION MAINTENANCE WARNING MODULE – SERVICE INFORMATION LIGHT TRUCK: 1985-89 BRONCO 1985-87 BRONCO II 1985-89 ECONOLINE, F- 150, F-250, F-350 1985-88 RANGER 1986-87 AEROSTAR ISSUE: The Emission Maintenance Warning “EMW” module operates a light that is located on the instrument panel. For 1985-87 model year vehicles, the light will display the word “EMISSIONS”. For 1988-89 model year vehicles, the light will display the words “CHECK ENGINE”. When the light is lit, it is indicating that the 60,000 mile emission maintenance should be performed. After the maintenance is performed the EMW module must be reset to zero time. Another type of module is the “IMS” module. This module is not part of the light circuit and does not require maintenance. At a predetermined time, the IMS module directs the EEC IV processor to make a strategy change. A third type of module is the “COMBO” module. This module combines the functions of the IMS and the EMW modules. ACTION: Refer to the following module application charts for the specific vehicle application and location of the different types of modules. NOTE: FOR APPLICATIONS NOT LOSTED IN THE FOLLOWING MODULE APPLICATION CHARTS, THE “CHECK ENGINE” LIGHT IS CONTROLLED BY THE EEC IV PROCESSOR. THESE VEHICLES DO NOT USE THE “EMW” MODULE

C1963 Stability Control Inhibit Warning ABS Module This DTC is for information only. CLEAR the DTC. REPEAT the self-test. C1991 Module Calibration Failure ABS Module Follow the diagnostic tool directions for the calibration procedure. Installation instructions: 1.) Raise and support vehicle. 2.) Lubricate all factory rubber hangers and pipe slip-connectors with penetrating oil. 3.) Loosen clamp, attaching inlet of stock muffler to inlet pipe. 4.) Remove muffler/tailpipe assembly from inlet pipe and rubber hangers; remove from vehicle. Removal of muffler/tailpipe can be made easier by first cutting the tailpipe from the muffler with a reciprocating saw. 5.) Remove hanger rod on inlet pipe from rubber frame hanger. 6.) Loosen clamp attaching inlet pipe to outlet of converter and remove pipe from vehicle. 7.) Place supplied 3.5? clamp with hole over small end of supplied adapter and install onto outlet of converter. Engage slot in adapter with index bump on converter outlet and place hole in clamp over bump. Tighten clamp fully. 8.) Place one supplied 4? clamp over inlet pipe slip-connector and install pipe onto adapter. Insert hanger rod on pipe into corresponding rubber hanger on frame. 9.) Rotate inlet pipe as needed to orient end of hanger rod, which is inserted into rubber hanger, in a horizontal position and tighten clamp at slip-connector fully 10.) Place one supplied 4? clamp over muffler inlet and install muffler onto inlet pipe. 11.) Place one supplied 4? clamp over inlet of tailpipe section “A” and install pipe onto muffler and into corresponding factory rubber hangers just above muffler. 12.) Place one supplied 4? clamp over inlet of tailpipe section “B” and install pipe into rear-most rubber frame hanger and onto outlet of tailpipe section “A”. 13.) Place remaining 4? clamp over tip inlet and install tip onto outlet of tailpipe section “B”. 14.) Align all components for desired fit and tighten all clamps fully

connected to the vehicle, the TBC module will enter a “sleep mode” but still continue to send a PWM voltage signal to the trailer tow connector every 4 seconds to detect when a trailer is connected. When the ignition key is in the RUN position and the module is in sleep mode, pressing a gain button or sliding the manual switch will cause the module to “wake up”. If a trailer is not connected to the vehicle, the display should prove out for 3 seconds, then the trailer icon should illuminate red and the IC message center should display TRAILER DISCONNECTED or CHECK TRAILER. If a trailer is connected to the vehicle, the display should prove out for 3 seconds and then the trailer icon should illuminate green. Inspection and Verification NOTE: A trailer brake emulator tool is available to verify that the TBC module and vehicle wiring are functioning correctly. 1. Verify the TBC system is correctly installed by checking that the vehicle is equipped with a brake pressure transducer on the master cylinder. If the brake pressure transducer is not present, then the TBC system has been erroneously installed. 2. Verify the customer concern. 3. NOTE: The TBC does not function with electric-over-hydraulic or surge trailer brake types. Verify that the trailer brakes are electric-actuated drum type brakes. 4. Verify the stoplamps operate correctly by applying and releasing the brake pedal with the ignition switch in the OFF position and the trailer disconnected. If the stoplamps do not operate correctly, refer to Section 417-01 . If the stoplamps operate correctly, proceed to the next step. 5. Visually inspect for obvious signs of mechanical or electrical damage. Visual Inspection Chart 6. If the cause is not visually evident, connect the scan tool to the data link connector (DLC) and select the vehicle to be tested from the scan tool menu. If the scan tool does not communicate with the vehicle: * check that the program card is correctly installed. * check the connections to the vehicle. * check the ignition switch position. 7. If the scan tool still does not communicate with the vehicle, refer to the scan tool operating manual. 8. Carry out the scan tool data link test. If the scan tool responds with: * CAN, ISO, or UBP circuit fault; all electronic control units no response/not equipped, refer to Section 418-00 . * No response/not equipped for the TBC, GO to Pinpoint Test A . * System passed, retrieve and record the continuous diagnostic trouble codes (DTCs), erase the continuous DTCs, and carry out self-test diagnostics for the TBC and the antilock brake system (ABS) module. 9. If the DTCs retrieved are related to the concern, go to the Trailer Brake Control (TBC) module Diagnostic Trouble Code (DTC) Chart or Anti-Lock Brake System (ABS) Module Diagnostic Trouble Code (DTC) Chart to continue diagnosis. 10. If no DTCs related to the concern are retrieved, GO to Symptom Chart to continue diagnosis. NOTE: Always retrieve the continuous DTCs after running the self-test.

PROBLEM The IMA system indicator comes on and IMA DTC 77 (P1447) (battery module deterioration) or DTC 78 (P1449) (battery module deterioration) is set. CORRECTIVE ACTION Replace the battery module. If needed, replace the motor control module (MCM), the battery condition monitor (BCM), or both INSPECTION PROCEDURE 1. Turn the ignition switch to LOCK (0). 2. Remove the cargo floor mat (see page 20-44 of the 2000-04 Insight Service Manual). (In ISIS, use the keyword FLOOR MAT , and select Interior Trim Removal/Installation – Cargo Area from the list.) 3. Remove the battery module switch cover (two bolts), then remove the locking cover from the switch. 4. Flip the battery module switch to OFF . Reinstall the locking cover. 5. Wait at least 5 minutes to let the capacitors in the system discharge. 6. Remove the right trunk shelf support (five clips and two bolts). 7. Remove the six mid-frame cover bolts. Remove the intelligent power unit (IPU) lid (17 bolts). 8. Measure the voltage at the junction board terminals. There should be 30 V or less . If you read more than 30 V , there is a problem in the circuit; do the DTC troubleshooting first. SWITCH COVER LOCKING COVER BOLTS LOCKING COVER BATTERY MODULE SWITCH IPU LID RIGHT TRUNK SHELF SUPPORT BOLTS (17) CLIPS CLIPS BOLTS ON JUNCTION BOARD TERMINALS REPAIR PROCEDURE 1. Remove the battery module from the vehicle (see page 12-113 of the service manual). (In ISIS, use the keyword BAT MOD , and select Battery Module Removal/Installation from the list.) 2. Remove the lifting tool from the battery module. 3. Remove the mounting bolts for the MCM and the BCM (eight total). Unplug the electrical connectors (five for the MCM and three for the BCM), then remove the modules. 4. Install the MCM and the BCM in the new battery module. Use the original MCM and BCM if no replacement was needed; otherwise, use the appropriate replacement parts. Torque the mounting bolts to 9.8 N·m (7.2 lb-ft) . 5. Install the lifting tool on the battery module. 6. With someone to help you, carefully lift the battery module into the vehicle, and set it down into position. Remove the lifting tool. 7. Plug in the connectors, and install the Y condenser harness. Then install the mounting bolts. Torque the bolts to 24 N·m (17 lb-ft) . 8. Install the battery module air duct. Torque the bolt to 9.8 N·m (7.2 lb-ft) . 9. Connect the high voltage cables to the junction board. Torque the bolts to 9.8 N·m (7.2 lb-ft) . 10. Install the front and rear IPU braces and the mid- frame. Torque the bolts to 9.8 N·m (7.2 lb-ft) . 1. Remove the differential case. For additional information, refer to Differential Case in this section. 2. NOTE: The differential bearings need not be removed to overhaul the Ford limited slip differential. If bearing removal is required, for additional information, refer to Differential Case in this section. NOTE: The anti-lock speed sensor ring cannot be reused once removed. Remove the differential pinion shaft lock bolt and remove the differential pinion shaft. ? If required, remove the ring gear and anti-lock speed sensor ring. 3. NOTE: This tool does not have the 1/2-inch drive hole. Install the special tool in a suitable vise. 2003 F-Super Duty 250-550/Excursion Workshop Manual 5. Install the special tool in the bottom side gear bore. ? Apply a small amount of grease to the centering hole of the special tool. 6. Install the nut in the upper differential side gear. Insert a suitable dowel bar in the hole of the nut. Tighten the forcing screw to force the differential side gear away from the differential pinion gears. The dowel bar is used to keep the nut from turning when the forcing screw is tightened. NOTE: Differential pinion thrust washers cannot be removed independently of the differential pinion gears and so must be removed simultaneously with the differential pinion gears. Insert the special tool in the pinion shaft bore and turn the differential case to “walk” the differential pinion gears and differential pinion thrust washers out to the differential case windows. 9. Remove the differential pinion gears and differential pinion thrust washers. 10. Remove the differential side gears and differential clutch packs and tag them RIGHT and LEFT with the shim

Wheel Hub Removal All vehicles 1. Remove the wheel and tire assembly. For additional information, refer to Section 204-04 . 2. NOTE: Caliper is removed for clarity. Position aside the front disc brake caliper and anchor plate (2B292). 1. Remove the two front disc brake caliper anchor plate bolts. 2. Remove the front disc brake caliper anchor plate and position aside. 3. NOTE: Carry out this step for F-250 and F-350 4×4 SRW vehicles. Remove the rotor. 4. NOTE: Carry out this step for DRW vehicles. NOTE: If excessive force must be used during brake rotor removal, the brake rotors should be checked for lateral runout prior to installation. For additional information, refer to Section 206-00 . Remove the eight hub extender nuts, the hub plate and the rotor. 1. Remove the eight hub plate nuts. 2. Remove the hub plate. 3. Remove the rotor. 5. Remove the hub lock. 1. Remove the retainer ring. 2. Pull outward and remove the hub lock. 6. Remove the axle shaft thrust washers. 1. Remove the snap ring. 2. Remove the three thrust washers. Vehicles equipped with ABS 7. sensor from the bearing. Disconnect the ABS wheel sensor harness. 1. Disconnect the connector. 2. Disconnect the harness routing clips. All vehicles 8. NOTE: The wheel hub and bearing is a slip fit design and should not require a puller to remove it. Remove the wheel hub and bearing. 1. Remove the four lock nuts. 2. Remove the wheel hub and bearing 9. If necessary, remove the brake disc shield. Vehicles with ABS 10. If necessary, remove the bolt and the ABS sensor. All vehicles 11. NOTE: If necessary, position the hub in a soft-jawed vise. Install two nuts on the studs and use the inner nut to remove the studs. 12. Remove and discard the O-ring. Installation All vehicles 1. NOTE: Any time the wheel hub is removed for any reason, a new O-ring seal must be installed. Failure to do so can cause a vacuum leak and loss of four wheel drive operations. Install a new O-ring. 2. NOTE: Position the hub in a soft-jawed vise. Install two nuts on the studs and use the outer nut to install the studs. Vehicles equipped with ABS 3. Position the ABS sensor and install the bolt. All vehicles 4. Position the brake disc shield. 5. NOTE: Apply a coat of Ford High Temperature 4×4 Front Axle and Wheel Bearing Grease E8TZ-19590-A meeting Ford specification ESA-M1C198-A to the O-ring area of the wheel hub and bearing before installing the hub and bearing. Install the wheel hub and bearing. 1. Position the wheel hub and bearing. 2. Install the four lock nuts. Vehicle equipped with ABS 6. NOTE: The following step applies only to vehicles equipped with ABS. Connect the ABS sensor harness. 1. Position the ABS sensor harness and install the routing clips. 2. Connect the harness connector. All vehicles 7. n-metallic thrust washer must be installed between the two metal thrust washers. Failure to do so will cause severe wear to the non-metallic thrust washer, allowing the axle shaft to travel further in and out during torque thrust causing damage to the wheel hub and bearing, the axle shaft end seal and the axle shaft. Install the snap ring. 1. Position the three thrust washers onto the axle shaft. 2. Install the snap ring. 8. NOTE: Any time the hub lock is removed, a new O-ring seal must be installed. Failure to do so can cause a vacuum leak and loss of four wheel drive functions. Install a new O-ring. 9. Install the hub lock. 1. Position the hub lock. 2. Install the retainer ring. 10. Position the front disc brake rotor (1125) to the wheel hub (1104). Make sure the wheel hub and the front disc brake rotor braking and mounting surfaces are clean. ? Use brake parts cleaner to clean the front disc brake rotor. 11. NOTE: Carry out this step for DRW vehicles only. Install the front wheel hub extender and nuts.

CAUTION: Due to the fit of the splines, the hub lock will be difficult to remove. Lifting or lightly prying (with a small bar) on the axle U-joint will ease removal. When prying on the cap/hub flange, work around the flange to uniformly withdraw the hub lock. CAUTION: The service replacement kit includes two O-ring seals. One for testing the hub lock assembly and one for reassembly into the wheel hub. DO NOT REUSE O-RING SEALS. CAUTION: Always check the vacuum leak rate of the wheel end assembly when repairing or diagnosing the axle, wheel end or hub lock performance. Loosen each retainer screw one to two turns. ? Gently pry on the hub lock cap edge to release gasket adhesion. ? Remove and discard the retainer screws. ? While lifting/jiggling the axle U-joint, pull or uniformly pry the hub lock from the wheel hub.
