Transmission Repair 1. Remove the transmission. Refer to the appropriate SI procedure. 2. Disassemble and inspect the transmission. Refer to Unit Repair Automatic Transmission – 4L60-E/4L65-E. Important: Subject: 4L60-E Automatic Transmission/Torque Converter Clutch (TCC) Shudder, Water in Transmission (Repair Transmission and Replace Transmission Filler Tube, Level Indicator and Seal) Models: 2004-2005 Buick Rainier 2003-2005 Chevrolet TrailBlazer Models 2003-2005 GMC Envoy Models 2003-2004 Oldsmobile Bravada 2005 Saab 9-7X with 4.2L In-Line 6 Cylinder Engine (VIN S — RPO LL8) • Visible rust on the transmission fluid level indicator. • Visible water in the oil pan. • A milky white substance inside the pan area. • Spacer plate gaskets that appear to be glued to the spacer plate, valve body or case. • Rust on internal transmission iron/steel components. • Remove the surge tank cap and examine the coolant for signs of contamination with transmission fluid (the coolant will have a milky, not clear appearance). • If the coolant has a normal, clear appearance, the radiator should not be replaced. • The cooler can also be tested by following the Coolant System Leak Test procedure (SI Document ID# 877442). Do NOT replace a radiator without verifying that the transmission oil cooler is leaking. If water or coolant is found in the transmission, the following components MUST be replaced. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator WITH the transmission REMOVED from vehicle. 1. Remove the transmission fluid filler tube from the transmission. 2. Replace the transmission fill tube seal, P/N 1259475. 3. Replace the transmission fill tube, P/N 15000220, following the appropriate SI Document for Transmission Installation. 4. Replace the transmission fluid level indicator, P/N 15069769 when appropriate during the transmission installation. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator with the transmission in the vehicle. 1. Remove the air cleaner outlet duct. Refer to Air Cleaner Element Replacement (SI Document ID# 1364496). 2. Remove the transmission fluid level indicator from the filler tube. 3. Remove the filler tube nut (2) located on the right side of the engine. 4. Remove the filler tube from the vehicle. Tip It is necessary to remove the two A/C line (suction line / low side of muffler hose) retainers and reposition • Replace all of the rubber type seals. • Replace all of the composition-faced clutch plate assemblies including the band. • Replace all of the nylon parts (Thrust Washers). • Replace the torque converter. • Thoroughly clean and rebuild the transmission, using new gaskets and oil filter. • Flush and flow check the transmission oil cooler using J 45096. Refer to Corporate Bulletin Number 02-07-30- 052C or newer – Automatic Transmission Oil Cooler Flush and Flow Test Essential Tool J 45096 TransFlow .
the A/C line to allow proper clearance for installation of the new transmission fluid fill tube. 5. Remove the A/C line at the oil level indicator tube bracket nut. 6. Remove the A/C bracket bolt from the engine lift hook. 7. Reposition the A/C line upward. 8. Install the new transmission filler tube, P/N 15000220, into position but NOT into the transmission at this time. 9. Raise the vehicle. Refer to Lifting and Jacking the Vehicle in General Information (SI Document ID# 744862). 10. Remove the two bolts securing the transmission heat shield to the transmission. 11. Remove the transmission heat shield from the transmission. 12. Remove the old filler tube seal from the transmission case. 13. Install a new seal, P/N 1259475 into the transmission case. 14. Position the new transmission filler tube into the transmission seal. 15. Install the transmission heat shield to the transmission. 16. Install the two bolts securing the transmission heat shield to the transmission. Tighten Tighten the bolts to 17 N·m (13 lb ft). 17. Lower the vehicle. 18. Install the nut securing the filler tube to the stud. Tighten Tighten the nut to 10 N·m (89 lb in). 19. Reposition the A/C line into place. 20. Install the A/C line bracket to the oil level indicator tube stud and secure the bracket with the nut. 21. Install the A/C line bracket to the engine lift bracket and secure the A/C bracket with the bolt

REMOVAL NOTE: The oil pump and valve body are removed as an assembly. 1. Disconnect battery ground cable, then remove battery, battery tray, and remote air cleaner. 2. Position supply hoses, vacuum hoses, and wiring away from pump and valve body cover. 3. Remove shift lever. 4. On models equipped with Anti-lock Brake System (ABS) , remove splash shield cover, then disconnect brake reservoir hose and cap to prevent contamination. 5. On all models, remove EGR bracket attaching bolts, then install lifting eye. 6. Remove throttle body bracket attaching bolt, install lifting eye, then using suitable equipment support engine. 7. Remove lefthand transaxle mount. 8. Remove transaxle side pan upper attaching bolts. 9. Raise and support vehicle. 10. Remove lefthand front wheel and tire assembly. 11. Remove inner fender cover and position aside, then disconnect ride height sensor. 12. Remove rear transaxle mount attaching bolt. 13. Loosen but do not remove two lefthand subframe attaching bolts. 14. Remove two engine support mount attaching bolts. 15. Remove four lefthand engine support attaching bolts, then remove the engine support. 16. Position suitable drain pan, then remove remaining transaxle side pan attaching bolts and remove pan. 17. Using suitable screwdriver, place manual shift shaft in Park position. 18. Disconnect upper bulkhead electrical connector wiring retainer clip from valve body. 19. Disconnect electrical connectors 20. Remove valve body attaching bolts, then disengage linkage and remove valve body. NOTE: Do not remove oil pump cover attaching bolts. INSTALLATION 1. Install new pump and valve body to chain cover gasket. 2. Slide pump and valve body onto pump shaft. 3. Rotate pump and valve body assembly toward dash panel, then engage manual valve link with manual valve. 4. Slightly rotate pump and valve body assembly to engage oil pump shaft splines with oil pump rotor splines. Valve body should slide flush with chain cover. A suitable 7/8 inch deep well socket on crankshaft pulley may be required for complete engagement. 5. On models less anti-skid, if engagement is not as indicated in step 4, proceed as follows: a. Remove manual valve from valve body. b. Rotate assembly to allow full engagement, up to 360° . c. After full engagement, return assembly to installed position, then install manual valve. 1) Disconnect PCV hose, necessary electrical connections and spark plug wires to access valve cover. Remove nuts, seal washers, valve cover and gasket. 2) Rotate crankshaft clockwise so cylinder No. 1 is at TDC on compression stroke. Cylinder No. 1 is front cylinder at timing belt end of engine. Ensure timing mark on crankshaft pulley aligns with “0″ mark on timing belt cover. 3) Ensure valve lifters on cylinder No. 1 are loose and valve lifters on cylinder No. 4 are tight. If conditions are not as described, rotate crankshaft clockwise one complete revolution (360 degrees). 4) Using feeler gauge, measure valve clearance between valve lifter and camshaft on intake valves of cylinders No. 1 and 2, and exhaust valves of cylinders No. 1 and 3. Record valve clearance. Rotate crankshaft clockwise one complete revolution (360 degrees). 5) Measure and record valve clearance on intake valves of cylinders No. 3 and 4, and exhaust valves of cylinders No. 2 and 4. Ensure valve clearance is within specification. See VALVE CLEARANCE SPECIFICATIONS table. VALVE CLEARANCE SPECIFICATIONS TABLE (1) Application In. (mm) Exhaust Valve ………….. .012-.016 (.31-.41) Intake Valve …………… .006-.010 (.15-.25) (1) – Adjust valve clearance with engine cold. 6) If valve clearance requires adjustment, rotate camshaft so lobe on valve to be adjusted is facing upward, away from valve lifter. Position notch area on valve lifter toward inside of cylinder head. DO NOT align notch area with camshaft. Use Valve Clearance Adjuster (SST 09248-55040) to adjust valve clearance. 7) Using SST “A” of valve clearance adjuster, push downward on valve lifter. Place SST “B” between camshaft and valve lifter. See Fig. 2. Ensure enough clearance exists for adjusting shim removal. Remove SST “A”. Using measured clearance and adjusting shim thickness, select proper replacement adjusting shim. See Figs. 4 and 5. 9) Install replacement adjusting shim. Recheck valve clearance. Apply sealant at indicated valve cover sealing areas on cylinder head. See Fig. 3. 10) Using NEW gasket, install valve cover and sealing washers. Install and tighten nuts to specification. The PCV system is designed to prevent blow-by gas from escaping to the atmosphere by drawing it directly into the intake manifold. The PCV valve contains a spring-loaded plunger which is lifted in proportion to intake manifold vacuum. Under high vacuum, blow-by is returned directly to the manifold through the breather chamber and PCV valve with fresh air. When intake manifold vacuum decreases (wide open throttle) and vacuum in the air cleaner increases, the PCV valve closes and the blow-by is returned through the cylinder head cover breather hose and into the air cleaner. The PCV valve also acts as a check valve when the engine backfires to prevent crankcase explosion. Exhaust Gas Recirculation (EGR) System FUEL INJECTED ENGINES General Information See Figure 3 The Exhaust Gas Recirculation (EGR) system is used to control emissions measured at the tailpipe. Components included are the EGR valve and controls. The EGR system uses a poppet type valve to regulate the amount of exhaust gas flowing into the intake manifold. The flow path is cast into the cylinder head and does not use any external tubing. A control solenoid valve regulates the amount of vacuum to the EGR valve. A Constant Volume Control (CVC) valve provides a constant amount of vacuum to the control solenoid valve over a wide range of engine vacuum. When servicing or repairing any part of the emissions system, it is absolutely essential to check for any obvious mechanical faults or failures. Remember, a trouble code only indicates which sensor or circuit is affected by the problem. Simple mechanical faults such as a vacuum leak or poor electrical connection can cause a fault code. The EGR valve is not simply open or closed but is modulated by controlling the amount of engine vacuum to the valve diaphragm, up to a maximum of 8 in. Hg of vacuum. The EGR valve has a sensor in the top of the valve that reports valve lift to the ECU (same as ECM, 1992-95). The ECU modulates the position of the control solenoid valve to control the EGR valve lift according to an internal program. Upstream of the control solenoid valve, the CVC provides a constant supply of vacuum so EGR control is precise under all manifold vacuum conditions

Tighten Tighten the bracket mounting bolt to 12 N?m (106 lb in). Connect the vent valve pipe to the EVAP canister. • Install the two vent valve pipe clips into the existing underbody holes. • Connect the EVAP canister vent valve electrical connector, if equipped. • Attach bulk 5/8″ heater hose to the vent valve port and secure using a clamp. Run a length as needed along the frame rail routing to the area above the transmission. • Cut the hose to determined length and install the supplied filter box. Secure using a clamp. • Remove the transmission support and lower the transmission assembly as necessary to allow for access to the new filter box location using a tie strap. DO NOT pinch or restrict the transmission vent hose. The filter box opening should be pointing downward. • Raise the transmission and reinstall the transmission support. • Tie strap the hose as needed along the frame rail in order to keep the hose away from pinch*points and heat sources. • Lower the vehicle. • 2004-2007 Model Year (Use Service Kit P/N 19152349) Raise the vehicle. Suitably support the vehicle. • Disconnect the EVAP canister vent valve electrical connector. • Disconnect the canister pipe from the vent valve. • Push in the retainer and remove the existing canister vent valve from the fuel tank clip or mounting bracket. Discard the old valve. • Cut back the existing canister pipe approximately 51 mm (2 in) to remove the quick connect end. Crew Cab Short Box Shown Below, Other Configurations Similar Extended Cab Short Box Shown Below, Other Configurations Similar Install the new canister vent valve to the fuel tank clip or mounting bracket. • Cut bulk 5/8″ heater hose to a length of approximately 76 mm (3 in). Install the hose between the vent valve and the canister pipe and secure using clamps. • Attach bulk 5/8″ heater hose to the vent valve port and secure using a clamp. Run a length as needed along the frame rail routing to the area above the transmission. • Cut the hose to determined length and install the supplied filter box. Secure using a clamp. •

Removal Procedure 1. Raise the vehicle. Refer to Vehicle Lifting. 2. Remove the front propeller shaft. Refer to Propeller Shaft Replacement- Front. 3. Remove the rear propeller shaft. Remove the electrical connectors from the transfer case motor/encoder. 9. If equipped with a manual transmission, remove the bolt securing the left side support brace to the transmission. 10. If equipped with a manual transmission, remove the bolt and stud securing the left side support brace to the transfer case 11. If equipped with a manual transmission, remove the two bolts securing the right side support brace to the transmission and transfer case. 12. For vehicles equipped with a manual transmission, remove the six nuts securing the transfer case and bracket to the transmission 13. Remove the transfer case. * Start by pulling the transfer case straight back from the transmission. * After the transfer case is pulled out from the transmission turn and lower the transfer case. 14. For vehicles equipped with a automatic transmission, remove the six nuts securing the transfer case and bracket to the transmission adapter. 15. Remove the transfer case. * Start by pulling the transfer case straight back from the transmission. * After the transfer case is pulled out from the transmission turn and lower the transfer case. 16. Remove and discard the gasket. Installation Procedure 1. Install a new gasket to the transmission. Use sealer GM P/N 12346004 in order to hold the gasket in place. 2. Raise and position the transfer case to the vehicle Notice: Refer to Fastener Notice in Service Precautions. 3. Refer to General Electrical Diagnosis Procedures . Was a condition found and corrected? — Go to Step 21 — 6 1. Turn the ignition switch OFF. 2. Disconnect the Automatic Transmission 7-way connector. 3. Install the J 38835 Transmission Electrical Jumper on the engine harness connector. 4. Connect a test lamp from terminal E to terminal A of the jumper using a J 35616-A Connector Test Adapter Kit. Important Additional DTCs will set. 5. With the engine OFF, turn the ignition ON. Is the test lamp ON? — Go to Step 7 Go to Step 8 7 Inspect engine harness circuit 1222 for a short to ground. Refer to General Electrical Diagnosis Procedures . Was a condition found and corrected? — Go to Step 21 Go to Step 20 8 Using the scan tool command the 1-2 solenoid ON and OFF three times. Does the test lamp cycle ON and OFF as commanded? — Go to Step 11 Go to Step 9 9 Inspect engine harness circuit 1222 for an open. Refer to General Electrical Diagnosis Procedures . Was a condition found and corrected? — Go to Step 21 Go to Step 10 10 Inspect engine harness circuit 1222 for a short to power. Refer to General Electrical Diagnosis Procedures . Was a condition found and corrected? — Go to Step 21 Go to Step 19 11 1. Turn the ignition OFF. 2. Disconnect the J 38835 Transmission Electrical Jumper from the engine harness. 3. Connect the J 38835 Transmission Electrical Jumper to the Automatic Transmission 7-way connector. 4. Connect a J 39200 Digital Multimeter (DMM) from 19 ohms to 31 ohms terminal E to terminal A of the jumper. Is the measured resistance within the specified range? Go to Step 15 Go to Step 12 12 Is the resistance greater than the specified value? 31 ohms Go to Step 13 Go to Step 15 13 Inspect the transmission harness RED wire circuit 839 and the LT GRN wire circuit 1222 for an open. Refer to General Electrical Diagnosis Procedures . Was a condition found? — Go to Step 14 Go to Step 18 14 Replace the Automatic Transmission Wiring Harness. Refer to Solenoids and Wiring Harness Replacement . Is the replacement complete? — Go to Step 21 — 15 Connect the J 39200 Digital Multimeter from terminal A of the jumper to ground. Is the resistance less than the specified value? 100 ohms Go to Step 16 Go to Step 18 16 Inspect the transmission harness LT GRN wire circuit 1222 for a short to ground or short to power. Refer to General Electrical Diagnosis Procedures . Was a condition found? — Go to Step 17 Go to Step 18 17 Replace the Automatic Transmission Wiring Harness. Refer to Solenoids and Wiring Harness Replacement . Is the replacement complete? — Go to Step 21 — 18 Replace the 1-2 Shift Solenoid Valve Assembly. Refer to Solenoids and Wiring Harness Replacement . Is the replacement complete? — Go to Step 21 — 19 Inspect PCM connector C1 (Blue) for bent, damaged or backed out connector pins. Was a condition found and corrected? — Go to Step 21 Go to Step 20 20 Replace the PCM. Refer to PCM Replacement/Programming . Is the replacement complete? — Go to Step 21 — 21 In order to verify your repair, perform the following procedure: 1. Using the scan tool, clear DTCs. 2. Operate the vehicle under the following conditions: { The engine speed is more than 500 RPM. { The vehicle is not in fuel shut off. { System voltage is 10-16 volts. { Drive the vehicle through the 1-2 shift. { When the 1-2 SS Valve Assembly is commanded ON, the voltage decreases to zero. { When the 1-2 SS Valve Assembly is commanded OFF, the voltage increases to B+. { All conditions are met for 5 seconds.

These gaskets can be obtained by ordering service kit P/Ns 24206959 and 24206391. Be sure to use ONLY the Second Clutch Assembly and Second Clutch Housing Fluid Seal Rings provided in this service kit. DISCARD the Second Clutch Assembly and Second Clutch Housing Fluid Seal Rings removed from the transmission being serviced. Disassemble ONLY the Oil Pump Assembly from the Case Cover (Complete). DO NOT disassemble the Control Valve Body from the Case Cover. Remove ONLY the Case Cover-to- Case bolts to remove the Case Cover and Valve Body from Transmission Case AS AN ASSEMBLY . To access all Case Cover-to-Case bolts, it is necessary to remove the Pressure Control Solenoid Valve Assembly (322), and 1-2 & 3-4 Shift Solenoid Valve Assemblies (315A, 315B).
