REMOVAL 1. REMOVE HOOD HINT: At the time of installation, please refer to the following item. Adjust the hood. 2. REMOVE WIPER ARM HINT: At the time of installation, please refer to the following item. Adjust the installation position of the wiper arms 3. REMOVE RH AND LH COWL TOP VENTILATOR LOUVERS 4. REMOVE NO. 2 CYLINDER HEAD COVER Remove the 4 nuts and No. 2 cylinder head cover. Torque: 7.0 Nm (71 kgf-cm, 62 inch lbs.) 5. REMOVE BATTERY AND AIR CLEANER CASE ASSEMBLY WITH AIR HOSE 6. DISCONNECT WIRE HARNESS FROM TRANSAXLE Remove the set bolt of the wire harness clamp. 7. DISCONNECT CONTROL CABLE a. Remove the 2 clips and washers. b. Remove the 2 clips and disconnect the control cables from the transaxle. 8. DISCONNECT CLUTCH RELEASE CYLINDER a. Remove the set bolt of the clutch line. Torque: 4.9 Nm (50 kgf-cm, 43 inch lbs.) b. Remove the 2 set bolts of the clutch release cylinder. Torque: 12 Nm (120 kgf-cm, 9 ft. lbs.) 9. DISCONNECT GROUND CABLE Remove the set bolt of the ground cable from the engine left mounting bracket. 10. DISCONNECT BACK-UP LIGHT SWITCH AND VEHICLE SPEED SENSOR CONNECTORS 11. REMOVE 2 TRANSAXLE UPPER SIDE MOUNTING BOLTS Torque: 33 Nm (340 kgf-cm, 25 ft. lbs.) 12. REMOVE STARTER SET BOLT Torque: 39 Nm (400 kgf-cm, 29 ft. lbs.) 13. ATTACH ENGINE SLING DEVICE TO ENGINE HANGER Zoom Sized for Print Zoom Sized for Print Zoom Sized for Print a. Remove the bolt. b. Install the 2 No. 1 engine hangers with the bolts in the correct direction. Parts No.: No. 1 engine hanger: 12281-21010 Bolt: 91642-81025 Torque: 40 Nm (400 kgf-cm, 29 ft. lbs.) c. Attach the engine chain hoist to the engine hangers. CAUTION: Do not attempt to hang the engine by hooking the chain to any other part. 14. RAISE VEHICLE CAUTION: Make sure that the vehicle is securely supported. 15. REMOVE LH ENGINE UNDER COVER 16. DRAIN TRANSAXLE OIL Oil grade: API GL-4 or GL-5 Viscosity: SAE 75W-90 Capacity: 1.9 liters (2.0 US qts, 1.7 Imp. qts) Torque: 39 Nm (400 kgf-cm, 29 ft. lbs.) 17. Cylinder Head Replacement * Tools Required * J28467-360 Engine Support Fixture * J36660-A Torque Angle Meter. Removal Procedure 1. Disconnect the negative battery cable. 2. Relieve the fuel system pressure. 3. Drain cooling system . 4. Remove the alternative fuel module assembly. Remove the drive belt . 5. Remove the air cleaner outlet duct and resonator assembly. 6. Support engine using floor jack and block of wood. 7. Remove the engine mount . 3. Remove the intake manifold . 9. Remove the exhaust manifold 10. Disconnect the Engine Coolant Temperature Sensor ( ECT ) electrical connection. 11. Remove the valve rocker arm cover. Important: When removing valve train components keep them in order. Do this to ensure that the components are installed in the same locations and with the same mating surfaces as when removed. 12. Remove the rocker arms and pushrods. 13. Remove the generator. 14. Remove the generator rear brace. 15. Remove the power steering pump. Position the pump aside with the lines attached. 16. Remove the radiator inlet pipe. 17. Remove the ignition coil assembly. 18. Remove the accessory bracket. 19. Disconnect the secondary ignition wires from the spark plugs . 20. Remove the cylinder head bolts. 21. Remove the cylinder head. 22. Clean the following components: * Head gasket surface * Valve rocker arm cover gasket surface * Threads Installation Procedure Important: Install the cylinder head gasket with the words THIS SIDE UP showing. Do not use sealer on the gasket. 1. Install the cylinder head gasket to the block. 2. INSTALLATION INSTRUCTIONS DISASSEMBLY 1. Disconnect negative battery cable. 2. Unbolt exhaust pipes from manifolds. RIGHT SIDE 1. Disconnect and remove spark plug wires. 2. Unbolt and remove dipstick tube. 3. Unbolt and remove manifold from top. 4. Install flange gasket and header from top. Install header bolts, lock washers, and thick flat washers supplied. Note: Ensure proper alignment on slotted holes of port flange and only snug bolts at this time. 5. Re-install spark plug wires. 6. Re-install dipstick tube. 7. Some models may require the aluminum heat shield under the A/C receiver dryer to be re-positioned, adjusted or bent to gain some clearance between header and heat shield. LEFT SIDE 1. Disconnect and remove spark plug wires. 2. Unbolt and remove manifold. 3. Install flange gasket and header from top. Install header bolts, lock washers, and thick flat washers supplied, ensure proper alignment and only snug bolts at this time. IMPORTANT NOTE: Proper installation is the responsibility of the installer. Improper installation will void warranty and may result in poor performance and engine or vehicle damage.

Using supplied hardware, re-attach the factory exhaust pipes to the headers and tighten bolts evenly to ensure a tight seal. ( Note: The 7/16 x 2 bolts are to be used on 4.8L, 5.3L, & some 6.0L V8s. The 7/16 x 1 ¾ are for the left side of 4.8L & 5.3L V8s, and on the 6.0L V8 that do not have OEdonut gaskets. 3. After the factory exhaust pipes have been tightened to the collector flange of the header, tighten the port flange bolts to recommended factoryspecifications. FINAL INSPECTION 1. Check all lines (hydraulic, vacuum, air conditioning and fuel) to ensure there is adequate clearance to headers. 2. Re-connect battery. 3. At this point, it is a good idea to look everything over and make sure that nothing was missed in assembly. 4. Start vehicle and bring up to normal operating temperature. Check for possible leaks. 5. Turn engine off and let cool. Tighten all bolts again. Note: Thick washers are to be used on slotted holes of port flange. 4. Re-install spark plug wires. Note: Due to production tolerance, it may be necessary to bend the motor mount heat shield for better clearance. ASSEMBLY OF EXHAUST PIPE Note: Some 2007 model year vehicles will have a donut gasket on the right side OE exhaust manifold. If your vehicle has that donut gasket, it will be re-used with your shorty headers (see below). This system comes with 2 exhaust crush rings. On 2001- 2006 4.8L & 5.3L V8s, one will be used on the left side collector. On 2001-2006 6.0L vehicles will use one on the left side and one on the right side to replace factory-installed crush rings. 1. On 4.8L, 5.3L, &6.0L V8s with donut gasket – Remove the donut gasket from right side exhaust manifold. Using a pair of pliers, remove the retaining ring from the donut gasket and place the donut gasket in flare of factory exhaust pipe.

ORQUE SPECIFICATIONS FOR THE NON-FLANGED STANDARD HEX HEAD BOLTS, TIGHTEN IN TWO (2) STEPS AS FOLLOWS: 1. Tighten all bolts in sequence (Figure 2) to 75-88 N-m (55-65 lb.ft.). 2. Tighten all bolts in sequence (Figure 2) to 88-98 N-m (65-72 lb.ft.). FOR ALL TORQUE TO YIELD HEX HEAD BOLTS, TIGHTEN IN THREE (3) STEPS AS FOLLOWS: 1. Tighten all bolts in sequence (Figure 2) to 34-47 N-m (25-35 lb.ft.). 2. Tighten all bolts in sequence (Figure 2) to 61-75 N-m 45-55 lb.ft.). 3. Tighten all bolts in sequence (Figure 2) an additional 1/4 turn (85-95 degrees). Removal 1. Disconnect the battery ground cable (14301). For additional information, refer to Section 414-01 . 2. WARNING: Fuel supply lines will remain pressurized for long periods of time after engine shut down. This pressure must be relieved before disconnecting any fuel lines or fuel system components. Relieve the fuel system pressure. For additional information, refer to Section 310-00 . 3. Remove the engine air cleaner outlet tube. For additional information, refer to Section 303-03 . 4. Remove the timing belt. For additional information, refer to Timing Drive Components—Timing Belt in this section. 5. Remove the vacuum hoses at the: * positive crankcase ventilation (PCV) valve (6A666). * throttle body (9E926). * intake manifold (9424). * fuel pressure sensor. 6. Disconnect the fuel charging wiring (9D930) electrical connectors at main engine connector. 7. Disconnect the crankshaft position (CKP) sensor electrical connector. 8. Disconnect the fuel line. For additional information, refer to Section 303-04 . 9. Remove the power steering pump (3A674) and bracket as an assembly. For additional information, refer to Section 211-02 . 10. Remove the generator (GEN). For additional information, refer to Section 414-02 . 11. Remove the oil level indicator tube (6754). For additional information, refer to Oil Level Indicator and Tube in this section. 12. Disconnect the heater hoses. For additional information, refer to Section 412-02 . 13. Lower the vehicle. 14. Disconnect the upper radiator hose (8260) from the thermostat housing water hose connection. For additional information, refer to Section 303-03 . 15. Remove the camshafts (6250). For additional information, refer to Camshaft in this section. 16. Remove the ignition coil (12029) and bracket. For additional information, refer to Section 303-07 . 17. Remove the water thermostat housing. For additional information, refer to Section 303-03 . 18. Disconnect the knock sensor electrical connector. 19. Remove the generator bracket-to-cylinder head bolt. 20. Remove the bolts and the cylinder head (6049). 21. Remove the cylinder head gasket and discard. Installation WARNING: Do not smoke or carry lighted tobacco or open flame of any type when working on or near any fuel related components. Highly flammable mixtures are always present and may be ignited, resulting in possible personal injury. 1. CAUTION: Do not use abrasive grinding discs to remove gasket material; use only plastic manual scrapers. Do not scratch or gouge the aluminum sealing surfaces. Clean all gasket material from the mating surfaces on the cylinder head and cylinder block. Clean out the bolt holes in the cylinder block. Inspect the cylinder head for flatness. For additional information, refer to Section 303-00 . 2. Install a new head gasket on the cylinder block. 3. CAUTION: Do not attempt to install the cylinder head assembly without assistance. Installation of the cylinder head assembly requires two people or possible injury may occur. CAUTION: The bolts are torque-to-yield and must be replaced or engine damage may occur. Tighten the bolts in three stages in the sequence shown. * Stage 1: Tighten the bolts to 15-25 Nm (12-18 lb-ft). * Stage 2: Tighten the bolts to 35-45 Nm (26-33 lb-ft). * Stage 3: Tighten the bolts an additional 105 degrees. 4. Install the generator bracket-to-cylinder head bolt. * Tighten to 20 Nm (15 lb-ft). 5. Connect the knock sensor electrical connector. 6. Install the thermostat housing. For additional information, refer to Section 303-03 . 7. Install the ignition coil and bracket. For additional information, refer to Section 303-07 . 8. Install the camshafts. For additional information, refer to Camshaft in this section. 9. Connect the upper radiator hose. For additional information, refer to Section 303-03 . 10. Raise and support the vehicle. For additional information, refer to Section 100-02 . 11. Install the heater hoses. For additional information, refer to Section 412-02 . 12. Install the generator and bracket assembly. For additional information, refer to Section 414-02 . 13. Install the power steering pump and bracket assembly. For additional information, refer to Section 211-02 . 14. Connect the fuel lines. For additional information, refer to Section 310-00 . 15. Connect the crankshaft sensor electrical connector.

Aligning Timing Marks (2001-02 Montero) Courtesy of MITSUBISHI MOTOR SALES OF AMERICA. Installation (2001-02 Montero) 1. Place auto-tensioner in soft-jawed vise to SLOWLY compress the push rod. If there is a plug at the base of the auto-tensioner body, place flat washer around plug so it will not contact vise jaw. 2. Slowly compress auto-tensioner push rod until holes in push rod and auto-tensioner housing are aligned. Insert a locking pin into the alignment holes. Install auto-tensioner on engine. 3. Ensure all timing marks are still aligned. See Fig. 11 . Install timing belt on crankshaft sprocket, idler pulley, left bank camshaft sprocket, water pump pulley, right bank camshaft sprocket, and tensioner CAUTION: Never compress the auto-tensioner too fast, or the push rod will be damaged. WARNING: Right bank camshaft can easily turn from applied spring pressure. Be careful not to pinch fingers when installing timing belt. 2002 Mitsubishi Montero Limited MITSUBISHI 3.5L V6 – SOHC many waters gallery pulley. Take all slack out of timing belt. 4. Loosen the tensioner pulley center bolt. Using Tensioner Pulley Wrench (MD998767), rotate tensioner pulley against timing belt. Temporarily tighten tensioner pulley center bolt. Using Crankshaft Pulley Spacer (MD998769), turn crankshaft 1/4 turn counterclockwise. Turn crankshaft 1/4 turn clockwise. Ensure all timing belt marks are still aligned. 5. Loosen tensioner pulley center bolt. Position tensioner pin holes at bottom of tensioner. Install Tensioner Pulley Wrench (MD998767) on tensioner pulley. See Fig. 12 . Using torque wrench, apply 39 INCH lbs. (4.4 N.m) of torque (counterclockwise direction) to tensioner pulley. Tighten tensioner center bolt to specification while holding tensioner pulley stationary. See TORQUE SPECIFICATIONS . 6. Remove locking pin from auto-tensioner. Turn crankshaft 2 revolutions clockwise and align all timing marks. DO NOT rotate counterclockwise. 7. Wait for at least 5 minutes, then check auto-tensioner push rod protrusion. To check push rod protrusion, measure clearance between body of auto-tensioner and bottom of tensioner pulley bracket arm. Clearance should be 0.15-0.20″ (3.8-5.0 mm). If protrusion is not correct, repeat timing belt tensioning procedure. Ensure all timing marks are aligned. 8. Install timing belt covers. See Fig. 10 . Install crankshaft pulley. Tighten crankshaft pulley bolt to specification. See TORQUE SPECIFICATIONS . Install accessory mount assembly on front of engine. See Fig. 13 . See TORQUE SPECIFICATIONS . To install remaining components, reverse removal procedures. See Fig. 7 and Fig. 8 . Adjust drive belts to proper tension. 9. When filling cooling system, use 50/50 mix of coolant and water. Open bleed screw on top of thermostat housing. Slowly fill cooling system until coolant flows out of bleed hole. Install bleed screw. Start engine and run to normal operating temperature. Race engine to 3000 RPM several times. Stop engine. After engine cools, refill radiator and coolant reservoir tank.

1. Place vehicle in a location where the floor is solid and flat, with adequate lighting. Do not attempt to work on a hot engine. Heat causes metal to expand and makes removal of fasteners difficult at best. Disconnect the battery cables from the battery. Raise the front of the vehicle to obtain adequate access to the bottom exhaust manifold flanges. Use large-base jack stands to support the vehicle. Do not rely on the jack! Block the tires to prevent the vehicle from rolling off the jack stands. 2. Spray WD-40 or some type of penetrating oil on all accessible fasteners and fittings before attempting to remove them. 3. From underneath the vehicle disconnect the exhaust system from the exhaust manifolds by unbolting the (3) bolts at the collectors. Then unbolt the driver side catalytic converter from the exhaust assembly and temporarily remove it from the vehicle. PASSENGER SIDE 4. On the passenger side remove the (4) bolts attaching the heat shields to the factory manifold. 5. Next, carefully unplug the O2 sensor from its harness. 6. Now remove the nuts attaching the factory manifold to the cylinder head. With the manifold out of the way remove the mounting studs from the cylinder head. 7. Using a small wire brush or similar instrument, clean any carbon deposits left on the head surface. Be careful not to gouge the aluminum head. 8. Transfer the O 2 sensor from the factory manifold to the new passenger side header. Apply a small amount of anti seize to the threads for the sensor before installing it in the new header. Use caution not to drop or damage the sensor, they are fragile. 9. Now you are going to install the new JBA Header, but first there is some preparation of the hardware required. Apply anti seize to the threads of the new fasteners. Install the new JBA Header using the supplied gasket and fasteners. Torque to 23 ft./lbs. DRIVER’S SIDE 10. Just like you did in step (4) remove the (4) bolts attaching the heat shields to the driver side factory mani- fold. 11. Next, carefully unplug the O2 sensor from its harness. Unbolt the dipstick bracket from the head and remove the dipstick tube. 12. Remove the nuts attaching the factory manifold to the cylinder head. With the manifold out of the way remove the mounting studs from the cylinder head. 13. Using a small wire brush or similar instrument, clean any carbon deposits left on the head surface. Be careful not to gouge the aluminum head. 14. Transfer the O 2 sensor from the factory manifold to the new driver side header. Apply a small amount of anti seize to the threads for the sensor before installing it in the new header. Use caution not to drop or damage the sensor, they are fragile. 15. As you did on the passenger side, prepare the hardware before installing the driver side header. Apply anti seize to the threads of the new fasteners. Install the new JBA Header using the supplied gasket and fasteners. Torque to 23 ft./lbs. Re-install the dipstick tube. 16. Install the driver side catalytic converter. 17. Connect the exhaust system to the new headers using hardware and gaskets supplied. Reconnect O2 sensors. 18. Check to insure adequate clearance between header and shifter cable (small cable that runs from firewall, to brace on fender well, to transmission) . More clearance can be gained by adjusting (bending) brace on fender well. 19. Recheck everything

Removal and Installation REMOVAL NOTE: * Turn the crankshaft pulley so the No. 1 piston is at Top Dead Center (TDC) before removing the belt. * Inspect the water pump after removing the timing belt. * Replace the timing belt and timing balancer belt at 105,000 miles (168,000 km) according to the maintenance schedule (normal conditions/severe conditions). If the vehicle is regularly driven in one or more of the following conditions, replace the timing belt and timing balancer belt at 60,000 miles (U.S.A.) 100,000 km (Canada). * In very high temperatures (over 110°F, 43°C). * In very low temperatures (under -20°F, -29°C). 1. Make sure you have the anti-theft code for the radio, then write down the frequencies for the radio’s preset buttons. 2. Disconnect the battery negative terminal first, then the positive terminal. 3. Remove the wheel well splash shield. 4. Loosen the adjusting bolt, locknut and mounting bolt, then remove the Power Steering (P/S) pump belt. 5. Remove the alternator terminal and connector. 6. Loosen the adjusting bolt, mounting bolt and lock nut, then remove the alternator belt. 7. Remove the side engine mount. NOTE: * Support the engine with a jack before removing the side engine mount and upper bracket assembly is removed. * Make sure to place a cushion between the oil pan and the jack 8. Remove the dipstick and the tube. 9. Remove the cylinder head cover. NOTE: The procedures in steps 10 and 11 are for reusing the timing belt. For replacing the timing belt, skip these procedures and go to step 12. 10. Use an open-end wrench to loosen the maintenance bolt. If it cannot be loosened with an open-end wrench, a box wrench can be used after removing the lock pin. NOTE: Use of a tool should be limited to initial loosening only 11. Unscrew the maintenance bolt by hand until it stops. The auto-tensioner bracket is now fixed. NOTE: * Never use a tool to unscrew the maintenance bolt after initial loosening it. * If the auto-tensioner has been extended and the timing belt cannot be installed, remove the auto-tensioner, compress it and reinstall it. 12. Remove the middle cover. NOTE: Do not use the middle cover to store removed items. 13. Remove the pulley bolt and crankshaft pulley

DRIVER SIDE DISASSEMBLY 1. With weight taken off the rear springs, as noted in pre-installation checklist, remove the front and rear bolts from the leaf spring. 2. Remove existing U-bolts and U-bolt plate that attach the axle to the leaf spring . Remove the leaf spring from the axle. 3. Remove the front spring hanger bracket , rear leaf spring hanger bracket, and any overload spring brackets . See Figure 2-1. These can be removed by grinding, or air chiseling, the heads off the factory-installed rivets, and using a hammer and punch to remove remainder of the rivet. See Figure 2-2. 3. Remove the OEM shock absorbers and retain the lower mounting fastener for later use. 4. Cut the exhaust as it bends downward after the axle, at its most vertical and straight section. See Figures 2-3 & 2-4. Save the cut-off portion for use in Section 9. Remove the rear exhaust hanger from the frame. CAUTION: Be careful that the leaf spring does not spring out of its hanger, or off the frame. Review Figure 3-1 & Figure 11-2 to acquaint yourself with the various parts of the UltraRide suspension. 2. Fasten the Front Hanger to the frame using the (4) 7/16 x 1 1/4 UNC FLANGE BOLTS and (4) 7/16 UNC TOP LOCK FLANGE NUTS. (See Table 11-1 for appropriate Torque) . 3. Loosely secure the suspension Arm to the axle using (2) 5/8 UNF, 4.0 X 10.50 U-bolts, (4) 5/8 WASHERS, (4) 5/8 UNF HIGH NUTS, and the Arm Mount Plate. Make sure the locating pin is properly inserted into the mating hole on the axle pad and that the bottom side of the arm rests evenly on the axle pad. Note : Install the axle tube spacer between the U-bolts and Axle when installing on an E350. 4. Insert the Bolt Spacer Tube into the arm bushing and loosely fasten the Arm to the Front Hangar using (1) 3/4 X 7 UNF BOLT, (1) 3/4 UNF NUT, (2) 3/4 WASHERS, and (2) plastic wear washers. 5. Using the enclosed bolt hole template for the Upper Air Spring Mount, align the template to the frame using the appropriate rear spring hanger holes. Mark and drill three (3) new frame holes to 0.47″ on each side of the frame. Bolt the air spring bracket assembly to the frame using (5) 7/16 x 1 1/4 UNC CAPTIVE BOLTS and (5) 7/16 UNC TOP LOCK FLANGE NUTS. (See Table 11-1 for appropriate Torque) . Note : Use the correct holes designated for either the E350 or E450 chassis. See Figure 3-2. 6. Bolt the air spring to the suspension Arm using (1) 1/2 UNC JAM NUT. Make certain the air spring is not twisted or creased after tightening the nut. (See Table 11-1 for appropriate Torque) . Tighten the Arm bushing bolts and the Arm U-bolts AFTER the suspension has been installed and brought to Design Height, in Section 9.5. (See Table 11-1 for appropriate Torque) . 8. Install the new shock absorbers using the same orientation as factory, with factory and enclosed hardware. 9. IMPORTANT: Route the brake cable away from the air spring and any other moving components. It may need to be tied, or slightly repositioned in order to accommodate this. 4. PASSENGER SIDE DISASSEMBLY 1. Repeat Section 2 for the passenger’s side of the truck. 5. PASSENGER SIDE ASSEMBLY 1. Repeat Section 3 for the passenger’s side of the truck. Double-check all fasteners for proper torque. Check all clearance points and all alignments. See Figure 5-1 for details.
