Special Tool(s) Removal 1. With the vehicle in NEUTRAL, position it on a hoist. 2. Disconnect the shift cable from the manual control lever. 3. Disconnect the digital transmission range (TR) sensor electrical connector. 4. Remove the manual control outer lever nut and manual control outer lever. 2004 Ford Truck Ranger 2WD V6-4.0L VIN E 5. Remove the screws and the digital TR sensor. Installation 1. Install the digital TR sensor and loosely install the screws. 2. CAUTION: Tightening one screw before tightening the other may cause the sensor to bind or become damaged. NOTE: The manual lever must be in the NEUTRAL position. Using the special tool, align the digital TR sensor and tighten screws in an alternating sequence. 3. 1998 – 2000 MODELS 1. Inspect main ground points (refer to SB99*04*S001 for more information). * P6 ground point-body [on the passenger side of engine compartment, between the battery and cruise control actuator (if equipped)]. (Figure Fig. 1 ) * P10 ground point-engine (at the alternator bracket) . (Figure Fig. 2 ) Isuzu: 1998 – 2000 Rodeo AFFECTED VEHICLES:1998 – 2000 Rodeo (UE)/Amigo (UA) models with 3.2L V6 engines NOTE: Please refer to the appropriate workshop manual for the correct diagnosing procedure and/or follow the service procedures outlined in this bulletin for the vehicle being serviced. NOTE: The 1998, 1999 or 2000 Rodeo/Amigo Electrical Troubleshooting Manual can assist in locating the vehicle ground distribution (i.e., ground contact points). * Perform a voltage drop test at the main ground points. * If the voltage drop test fails, then inspect and clean both the bolt and contact point. * Verify and correct idle settings (if needed) as described in the workshop manual. * If the repair procedure on this step solves the high idle condition, then return the vehicle to the customer. If the repair procedure on this step does not solve the high idle condition, then go to step 2 (16 pin Blue Connector). B. Remove P-6/P-10 ground terminal and bolt for ground contact inspection. * Inspect ground contact area for corrosion. * Inspect bolt and thread for damage or corrosion. * Clean the ground area and fastening bolt thoroughly with a wire brush. * Replace bolt if damaged or heavily corroded. C. Install the P-6/P-10 ground terminal and bolt (tighten using hand tools only). * Torque the P-6/P-10 ground terminal bolt to (14 N.m) 10 lb.ft. 1998 – 1999 MODELS ONLY 2. Inspect the 16 pin blue connector, located under the power steering fluid reservoir for corrosion, bent, or damaged pins (specifically for the Throttle Position Sensor). (Figure Fig. 3 )

1) Clean rail surfaces really well with denatured alcohol and make sure they are dry. 2) Press Gasket down firmly the entire length of the gasket 1) Use thin foam double stick tape to hold the clamped hardware in place on inside side rails. The reason we suggest you use this foam is that it is just an extra added protection to keep your clamped hardware from shifting on the sometimes slick surface of some sprayed-in bedliners. • ALL HARDWARE PROVIDED: Stainless steel nuts (18) Part # 9723 or 9723-A – Low Profile Cast aluminum “C” Clamps (16 of them) The only difference with 9723 and 9723-A is that A is a little deeper “C” clamp which is required on some trucks because of the way the inside rail is made. These cast aluminum “C” clamps uninstalled are about the size of a 1 dollar coin and about ¾ inch thick. Part # 9724-T : Latch Installation Tape – (4 pcs.) Part # 9724 – Latch Catch Bracket (4) – These are angled pieces of metal that give your cover’s latches something to “latch to” and are installed with “C” clamps. Part # 9731 – Center Latch Catches (2) Part # 9736 – D Shaped Seals (2) – Described Above Part # 9714 or 9758 – Stainless Steel Screws (18) (Depending on “C” clamps required above) Part # ST-114 – Keyhole Bracket (2) (Mounted at the Hinge closest to the cab of the truck on the inside of the side rail of the truck at that hinge point). Part # 9727 – Box Seal (2) – Described above INSTALLATION OVERVIEW: 1) Measure and make your marks for your masking tape to put your gaskets on each side. 2) Put down masking tape the entire length of the truck 3) Follow masking tape and install peel and stick gaskets (don’t trim in the rear just yet). 4) Place cover onto truck (you will use the measurements provided to make sure the cover is located exactly in the right position 5) Install Keyhole Bracket (holds the 3rd Leg Hinge) Explanation of 3rd Leg Hinge : • 3rd Leg hinge is a flap of metal that is integrated into the hinge • This flap is on the first hinge right behind the cab of the truck • When you mount the cover, this flap hangs straight down, and slides right into the keyhole bracket 6) Install two “C” Clamps to each Keyhole bracket to secure to the truck 7) Install your stainless steel bolt with lock nut that secures the 3rd Leg Hinge (the flap) into the keyhole bracket on each side. That is “your” permanent point of attachment. (THESE ARE THE SAME TWO BOLTS THAT YOU REMOVE TO TAKE OFF THE COVER) *Remember, the cover is now “installed” and cannot slide around – so you MOUNT ALL THE HARDWARE TO FIT THE COVER from here on out 8) Attach center latch catch on inside of side rails using “C” Clamps. *Center Latch Catch: holds center hinge and the 2 panels in the middle down when the cover is closed. When you close the last panel flat onto the tailgate, a stainless steel “button” along each side of the cover is depressed between the 2 panels at the hinge. When this button is squeezed, it actually pushes a stainless steel latch towards the front of the truck catching the center latch on each side rail. 9) Attach Rear Latch Catch Brackets* using “C” Clamps * These are angled pieces of metal that give your cover’s latches something to “latch to” and are installed with “C” clamps. 10) Install Front Latch Catch Brackets using “C” clamps 11) THIS STEP IS ONLY FOR THE Ford F250/F350 SuperDuty Installations ONLY: The outer seal that comes with your cover and is attached on this rail is called a “Side Box Seal” Because the plastic Ford rails on the SuperDuty are ridged/grooved a little deeper and wider than those on the other Ford trucks, a set of small matte black screws are used in addition to the adhesive on the seal to ensure a snug fit. These screws only slightly penetrate the plastic side rail cover and do not come in contact with the underlying metal side rail

NOTE: Less than 80% of the coolant capacity can be recovered with the engine in the vehicle. Dirty, rusty or contaminated coolant requires replacement. 1. Release the pressure in the cooling system by slowly turning the pressure relief cap one half to one turn counterclockwise to the first stop on the filler neck. When the pressure has been released, remove the pressure relief cap. 2. Raise and support the vehicle, For additional information, refer to Section 100-02 . 3. Remove the lower radiator cover. 4. Place a suitable container below the radiator draincock. Drain the coolant. 5. Close the radiator draincock when finished. Filling and Bleeding with RADKITPLUS 1. Using the special tool, install the RADKITPLUS and follow the RADKITPLUS manufacturer’s instructions to fill and bleed the cooling system. Filling without RADKITPLUS CAUTION: Engine coolant provides freeze protection, boil protection, cooling efficiency and corrosion protection to the engine and cooling components. In order to obtain these protections, the engine coolant must be maintained at the correct concentration and fluid level. When adding engine coolant, use a 50/50 mixture of engine coolant and clean, drinkable water. To maintain the integrity of the coolant and the cooling system: * Add Motorcraft Premium Engine Coolant VC-4-A (in Oregon VC-5, in Canada CXC-10) or equivalent meeting Ford specification ESE-M97B44-A. * Do not add Motorcraft Specialty Engine Coolant such as VC-2 or an equivalent meeting Ford specification WSS-M97B44-D. Mixing coolants can degrade the coolant’s corrosion protection. * Do not add alcohol, methanol, or brine, or any engine coolants mixed with alcohol or methanol antifreeze. These can cause engine damage from overheating or freezing. * Do not mix with recycled coolants unless they meet the requirements of Ford specification ESE-M97B44-A or WSS-M97B51-A1. Not all coolant recycling processes meet these Ford specifications. Use of such coolants can harm the engine and cooling system components. All engines 1. Install the lower radiator cover.

Verify that the coolant is at proper level in the radiator and the coolant recovery bottle. If the coolant is low, add proper amount of 50/50 water and DEX-COOL® mixture. If the low coolant light operates properly, diagnose the cooling system for loss of coolant as outlined in SI. DO NOT proceed further with this bulletin. 2. Remove the low coolant level sensor. Refer to Coolant Level Module Replacement in the Engine Cooling sub-section. 3. With the key on, the engine off and the coolant level sensor disconnected from the vehicle wiring harness, observe the low coolant light: Subject: Low Engine Coolant Level Indicator Always On (Diagnose Low Coolant Level System Operation/Check Sensor for Oil Contamination) Models: 2000-2002 Buick Century, Regal 2000-2001 Chevrolet Lumina 2000-2002 Chevrolet Impala, Monte Carlo 2000-2002 Pontiac Grand Prix 2000-2002 Oldsmobile Intrigue • Light is on — Chassis wiring or instrument cluster concern. Follow the appropriate diagnostic information in SI. • 4. With the key off, connect the coolant level sensor into the vehicle’s wiring harness. Connect a ground wire (1) to the battery negative terminal. Using a sharp probe (3) attached to the ground wire, ground the coolant sensor probe (2) as shown in the illustration. Make sure a good contact is made. With the key on and the engine off, observe the low coolant light for at least 15 seconds. 5. Using a small wire brush or emery cloth, polish the low coolant level sensor probe to remove any film or oxidation. The probe should be a bright brass color when finished. Use Brake Parts Cleaner to flush removed deposits from the low coolant sensor probe. Reinstall the low coolant sensor into the vehicle and proceed to Step 6. 6. Flush the cooling system and install new DEX-COOL® mixture as outlined in the SI. Check the vehicle’s warranty history to determine if any engine gasket had recently been changed. If there has not been a recent gasket replacement, locate and repair the source of the engine oil contamination

Connecting the Evolution 1. Turn the ignition switch to the OFF position. Locate the diagnostic connector under the dash near the steering column or under the glove compartment and connect the Evolution cable to this connector. After making the connection, the screen will first display the Edge Products logo and then the main startup displays: The numbers in the upper left portion of the screen represent the version number of the Evolution programmer. The character in the upper right portion of the screen represents the current programmed state of your vehicle. The following letters may appear: I – Programming was interrupted. (See Programming Interrupted section for more information) 1 – Vehicle has been programmed to L1 – TOW. 2 – Vehicle has been programmed to L2 – RACE. 3 – Vehicle has been programmed to L3 – EXTREME. Evolution FORD Power Stroke 7.3 Liter 11 2. Select your desired option by pressing the up or down keys on the left side of the programmer and press . Continue to the next section. Evolution FORD Power Stroke 7.3 Liter 12 Power Programming “Caution: Vehicle manufacturers do not recommend vehicle programming in extreme temperature. Remove the parts from their packaging and carefully check that the kit contains all the parts listed on the delivery document. Familiarize yourself with each part and learn where it goes. Keep the parts clean at all times. WARNING: A SIBS unit must not be contaminated with any external material/substance – this may adversely affect its operation and reliability. 3.1. Suggestions: 3.1.1. Inspect each brake and supplied items against the packing list included in the shipment. 3.1.2. Ensure all items are included as described. 3.1.3. Ensure all components remain in their original packaging until required for assembly. 3.1.4. Ensure vehicle stub shafts are clean, free from rust, dirt, corrosion or any foreign material. 3.1.5. Thoroughly read the Service Manual. Familiarize yourself with the tools required and prepare them for use; familiarise yourself with the parts of the brake and the process required for fitting each brake and control system. 3.1.6. Ensure complete cleanliness of all brake components and the working environment around the vehicle. 3.1.7. Ensure no contamination of the brake assemblies occurs during installation. 3.1.8. Follow the points in the manual as described; if you are not sure – check the Manual. 3.1.9. Place each brake close to the vehicle adjacent to the axle where the brake is to be fitted, ensuring that they cannot by contaminated by any foreign material.
