1. Carefully remove contents from packaging and inspect for any shipping damages. NOTE: Ensure that parts are properly supported during the ENTIRE painting procedure. 2. Test-fit all parts to the vehicle prior to painting to ensure proper part fit. NOTE: Warranty claims will not be accepted for painted parts that were not pre-fitted prior to painting. 3. Parts are packaged as is directly after mold removal. A non-silicone mold release is used in the manufacturing these parts. 4. Wipe down parts thoroughly with a wax/grease cleaner such as Windex. Failure to do so will result in poor paint adhesion. NOTE: Spot test any cleaner on an inconspicuous section of a part BEFORE cleaning the entire part. 5. Sand all areas to be painted with 320 grit sandpaper. 6. Coat all painted surfaces with an adhesion promoter made for plastic parts. 7. Coat all surfaces with a flexible automotive primer. 8. Sand and spot fill areas as necessary to prepare the final painting surface. 9. Coat all surfaces with an automotive sealer. 10. Paint with a flexible automotive color system and clear coat. 11. Curing temperature must NOT exceed 110° Fahrenheit

Remove the parts from their packaging and carefully check that the kit contains all the parts listed on the delivery document. Familiarize yourself with each part and learn where it goes. Keep the parts clean at all times. WARNING: A SIBS unit must not be contaminated with any external material/substance – this may adversely affect its operation and reliability. 3.1. Suggestions: 3.1.1. Inspect each brake and supplied items against the packing list included in the shipment. 3.1.2. Ensure all items are included as described. 3.1.3. Ensure all components remain in their original packaging until required for assembly. 3.1.4. Ensure vehicle stub shafts are clean, free from rust, dirt, corrosion or any foreign material. 3.1.5. Thoroughly read the Service Manual. Familiarize yourself with the tools required and prepare them for use; familiarise yourself with the parts of the brake and the process required for fitting each brake and control system. 3.1.6. Ensure complete cleanliness of all brake components and the working environment around the vehicle. 3.1.7. Ensure no contamination of the brake assemblies occurs during installation. 3.1.8. Follow the points in the manual as described; if you are not sure – check the Manual. 3.1.9. Place each brake close to the vehicle adjacent to the axle where the brake is to be fitted, ensuring that they cannot by contaminated by any foreign material.

1. Installation Review and Vehicle Preparation. (a) Review the entire instruction instructions provided before beginning the installation (b) Review the parts list/kit contents to ensure that all parts are present before beginning the installation. If any items are missing contact Technical Support at (800) 688-5912 before proceeding. (c) Remove any low-octane fuel from the vehicle. Ensure that ONLY 91 octane or higher unleaded gasoline is used. (d) Place the vehicle onto vehicle hoist. (e) Protect the vehicle with protection blankets over the fenders and front of the vehicle. (f) Disconnect and remove the battery. (g) When draining the cooling system into a clean container in Step 3, save this coolant as it will be reused. CAUTION: To avoid the danger of being burned, do not remove the radiator cap while the engine and radiator are still hot. Thermal expansion will cause the hot engine coolant and steam to blow out from the radiator. (h) All parts that are removed and not reused should be saved for the customer, i.e., “discard” means to save for the customer 2. Cover Removal. (a) Remove the engine V-bank cover by Lifting the front of the cover and pulling away from the firewall (Fig 2-1). Discard these parts. (b) If installed, remove the No. 1 engine under cover (Fig 2-2) by removing the 3 screws and 5 bolts. Save these parts for reuse. 3. Drain Engine Coolant. CAUTION: Do not remove the radiator cap while the engine and radiator are still hot. Pressurized, hot engine coolant and steam may be released and cause serious burns. (a) Loosen the radiator drain cock plug (Fig. 3-1). (b) Remove the radiator cap. Then drain the coolant from the radiator into a clean container so it can be reused (Fig. 3-1). (c) Loosen the 2 cylinder block drain cock plugs (Fig.3-1). Then drain the coolant from the engine and save for reuse. (d) Tighten the 2 cylinder block drain cock plugs. Torque: 13 Nm (10 ft lbf) 4. Fan and Shroud Removal. (a) Remove the upper radiator hose. Mark the radiator end of this hose with a marker or tape. This hose will be re-installed inverted and the mark will help identify the ends. (b) Loosen the 4 nuts holding the fluid coupling fan (Figs. 4-1). (c) Remove the fan/generator V-rib belt. Discard this belt as it will be replaced by a new belt. (d) Disconnect the reservoir hose from the upper radiator tank. (e) For vehicles with Trailer Towing System: Detach the claw to open the No. 1 hose clamp on the side of the fan shroud (Fig 4-2). (f) Remove the 2 bolts holding the fan shroud (Figs 4-3). Remove the 4 nuts of the fluid coupling fan, and then remove the shroud together with the coupling fan. Retain these parts for reuse. Temporarily re-install the 4 nuts to keep the pulley in place (reference Fig 4-1). Do not tighten. CAUTION: Be careful not to damage the radiator core. It is helpful to protect the radiator core with a piece of cardboard to prevent damage during subsequent steps. 5. Air Cleaner Lower Box Replacement. (a) Remove the air cleaner hose by disconnecting the vacuum and ventilation hoses and loosening the 2 clamps. (Fig 5-1). Discard this hose and clamps

Some were based on horsepower ratings. More recent names are based on the displacement of the engine in liters. The changes may or may not affect the parts that you need for a repair. The safest method is to always search with the complete model name. This diagram is the most common way to plumb a proportioning valve. In some cases, the right front line will be plugged off at the proportioning valve and the left front line will go to a “T” fitting. From the “T” fitting, the front lines then split off and go to the left and right wheels. Our proportioning valve has a warning light switch built in (this is not a stop light switch.) The warning light will detect any loss of pressure, for example, a leaky wheel cylinder. We recommend you wire this light into your system. Any two wire light socket will work. One wire goes to the accessory power and the other goes to the warning light. Our proportioning valves provide four functions: 1. Proportion pressure front and rear 2. 10 psi. residual check valve 3. Metering valve to apply pressure to the rear brakes before the front brakes 4. A brake warning light to detect a loss in pressure Proportioning Valve Plumbing Diagram: There are two proportioning valve lines that connect to the master cylinder provided in our kits. The first is a 90 degree bend with one leg longer than the other. This line must be oriented with the long leg connected into the front top hole of the proportioning valve and the short end in the front hole on the master cylinder. The second line has two 90 degree bends and has color coded fittings. The larger blue fitting goes into the back hole on the master cylinder and the smaller gold fitting goes into the back top hole on the proportion valve as shown in the diagram

Step 1: Bedliner Modification Note: If the truck is equipped with a plastic drop-in bedliner, some alteration will be necessary. Ifno bedliner is present, proceed to Step 2. A. The dotted lines in Diagram 1 depict the more common under-the-rail liner modifications. A. 1. Using a jig saw with a medium tooth blade, remove the bulkhead portion of the liner as indicated. A. 2. Be sure to trim the bedliner’s plastic tailgate panel as shown. B. The dotted lines in Diagram 2 depict the less common over-the-rail liner modifications. A. 1. Using a jig saw with a medium tooth blade, remove the top cap and bulkhead portions of the liner as indicated. A. 2. If a rear notch is necessary, placethe tracks on their respective bedrails and mark the positions of the most rearward clamps prior to removing the liner. (The correct position of the track is with the black plastic track end-cap touching the inside surface of the tailgate.) A. 3. When the modification is complete, push the wall of the liner under the bedrail. A. 4. Be sure to trim the bedliner’s plastic tailgate panel as shown Step 2: Shim the OE Bedrail Caps (units 546 & 565) A. Remove the plastic bedrail caps, starting at the tailgate and lifting slowly (Photo 3) . Allow each snap to release as you proceed, being careful not to overstress the rail cap. B. Place the correct stick-on shim pads at the locations shown in Diagram 4. Note: The measurements shown in the graph below are taken beginning from the bulkhead end of the bedrail cap down-flange. Service Bulletin Front Seat Belt Replacement Warranty Policy (Supersedes 92-012, dated March 13, 1992) Warranty policy for front seat belt replacement is to replace either the belt/retractor mechanism or the buckle when either does not work properly. Warranty covers the replacement of the failed half of a belt, not the entire assembly (see PARTS INFORMATION ). NOTE: For 1970 through 1985 models, seat belts are replaced as a complete assembly under a separate warranty policy. COMPONENT REPLACEMENT Front seat belts are made by several suppliers, and some are sold as individual components (two separate halves); they are not stocked as a complete set. Therefore, whenever you replace a belt, make sure the new belt half is the same type and from the same manufacturer as the original – otherwise, the belt may not buckle properly. To determine the manufacturer and type (or “model”) of the belt, look for the white tag on the original belt in the car. The tag is on the retractor side of the belt (visible at the lower attachment point), or on the belt if you pull the belt all the way out. From the tag, mark down the manufacturer’s name (either Nippon Seiko K.K. or Takata), the belt “model” number and the date of manufacture. If the tag is missing or illegible, look on the buckle component for the name Nippon Seiko K.K. or the stylized “T” mark () for Takata. NOTE: Some belts may have NSK Warner K.K. as the manufacturer’s name. Use Nippon Seiko K.K. belts as the replacement. Take the information to your Parts Department to order the proper replacement belt.
