The installation of this accessory should follow approved guidelines to ensure a quality installation. These guidelines can be found in the “Accessory Installation Practices” document. This document covers such items as:- • Vehicle Protection (use of covers and blankets, cleaning chemicals, etc.). • Safety (eye protection, rechecking torque procedure, etc.). • Vehicle Disassembly/Reassembly (panel removal, part storage, etc.). • Electrical Component Visassembly/Reassembly (battery disconnection, connector removal, etc.). Please see your Toyota dealer for a copy of this document. 1. Vehicle Disassembly. (a) Remove the negative battery cable. (Fig. 1-1) (1) Protect the fender before starting. (2) Do not touch the positive terminal with any tool removing the cable. (b) Remove the glove box under-dash cover. (Fig. 1-2) (c) Remove the passenger’s step cover. (Fig. 1-4) (1) Remove one nut securing the cowl cover. (e) Remove one screw and one bolt from the glove box assembly. (Fig. 1-5) (f) Remove the glove box assembly. (Fig. 1-6) (1) Open the glove box door and remove three screws securing the glove box assembly. (2) Disconnect the trunk opener cancel switch from the glove box assembly if equipped. For vehicles with Smart Entry, the disassembly process ends on Step f. Go to Section 5. For vehicles without Smart Entry, continue the disassembly process. (Steps h-l) NOTE: Do not perform this step if the vehicle has Smart Entry. (h) Remove the driver’s cowl cover. (Fig. 1-8) (1) Remove the one nut securing the cowl cover. (i) Remove the hood release cable. (Fig. 1-9) (1) Do not bend the hood release cable. (j) Open the screw cover on the lower dash cover. Insert the tip of a Nylon Panel Removal Tool in the upper slot to loosen it. (Fig. 1-9) (1) Remove one screw and one bolt securing the lower dash cover. (k) Remove the lower dash cover. (Fig. 1-10) (1) Disconnect the temperature sensor (connector and aspirator hose) from the lower dash cover if equipped. (l) Carefully remove the driver side airbag assembly. (Fig. 1-11) (1) Remove four bolts securing the driver side airbag assembly. (2) Be careful not to get cut by the sharp metal edges. (3) Do not disconnect the airbag assembly. (4) Use the empty V4 kit box to support the airbag assembly on the floor

Time and Difficulty: I found the install to be moderately difficult and pretty time-consuming (about 3 hours) ; others have found it simple and report they have done it in as little as 30 minutes. Your experience will depend on your familiarity with the tools and electronics. I, personally, found insertion of the connection pin into the HV ECU plug to be difficult and almost got the first pin irrevocably stuck in the slot. I spent quite a bit of time with that part alone. I also found threading the wire behind the dash to be fairly tricky. I think the average person, not encountering any problems, could do this job in about 1-1½ hours. Procedure in Brief: 1) Remove bottom cover of steering wheel 2) Locate and unplug flasher plug 3) Open plug and remove 1-3 unused connector pins 4) Reattach steering wheel cover 5) Dismantle part of dash (vents) and remove lower glove box 6) Locate HV ECU (gray plugs) and remove lower plug 7) Solder wire to connector pin and insert into ECU plug (#27) 8) Splice EV button ground wire into ECU plug ground wire (#1) 9) Plug ECU plug back into the ECU 10) Thread wire behind dash to opening near dimmer switch 11) Attach switch to cover and solder wires in place 12) Reassemble the dash 13) Test Procedure in Detail: *Review ALL steps before proceeding and be sure you understand all terms used and you’ve looked at all diagrams and pictures. 1) Remove the bottom cover of the steering wheel by releasing the steering wheel adjustment handle and unscrewing the silver screw in that recess. 2004_prius_evv2.doc Page 4 of 20 Last updated March 13th, 2004 Then, turn the steering wheel 90 degrees right and remove the black screw that becomes visible on the right side of the steering column. Then turn the wheel 180 degrees left (90 degrees from normal position) and remove the black screw on the left side of the steering column. Carefully pull down on the lower portion of the steering column cover until it releases. Mine was a bit stiff/stuck to the upper part and you may need to carefully use a butter knife or screwdriver to start prying them apart. 2004_prius_evv2.doc Page 5 of 20 Last updated March 13th, 2004 2) Locate and unplug the white flasher plug visible just on the left side of the bottom of the steering column. 3) 2 little clips keep a cover locked in place. Pull those apart and remove the cover. Inside you’ll see lines of silver connector pins–some with wires attached, some without. You should remove between 1 and 3 of those pins–2 is probably safe, 3 might be better, since if you plan to install an OEM button at some point, you’ll probably need more pins for that. (You need one pin for the procedure, but it’s handy to have a back-up.) To remove the pins, you can use your paper clip to start the process of sliding them out, and then they just pull right out. 2004_prius_evv2.doc Page 6 of 20 Last updated March 13th, 2004 Stick them to a piece of tape or put them somewhere secure so you can find them later. Snap the cover back into place, and plug the flasher plug back in. 4) Replace the steering wheel cover by reversing the process. Be sure everything’s aligned properly and that there are no gaps. 5) Now you’ll need to dismantle part of the dash to get access to the ECU and other areas. First, open the top and bottom glove box doors. Squeeze the inside sides of the lower glove box together to get the catches past the portion of the dash frame that keeps the door from falling all the way open. Then pull the entire door straight toward you – it will unclip from the hinges at the bottom of the glove box. 2004_prius_evv2.doc Page 7 of 20 Last updated March 13th, 2004 You may also need to unclip the little hydraulic piston that keeps the door from falling open too quickly. Next, grasp the bottom of the silver vent piece next to the glove box. Pull it toward you firmly. It should unclip at the bottom first. Then pull the whole unit straight out

Begin by removing the lower glove compartment. Release the glove compartment latch, the squeeze both sides to release the catches and drop the box out of the dash. Disconnect the damper shock on the right hand side of the box by popping the shock arm from the plastic peg. Then press together on each side of the glove compartment and pull towards you. Remove the box and set it aside. Now, remove the silver passenger air vent to the left of the glove compartment. You can do this by grabbing it from the top and bottom and pulling straight back. Alternatively, you can curl your hand around inside the glove box opening and push the assembly out from the inside. It is helpful to push it from the inside to get it started and makes it easier to remove from the outside. Now is a good time to clean out the cabin air filter. It is located in the top part of the white box shown in the center of the above picture. If it’s really dirty it’s best to replace it. They are less than $20 at the dealer, or you can make your own from a household air conditioner filter. I like to vacuum mine every 4-6 months to keep it clean, and it will probably won’t need to be replaced for a long time.
Continue disassembly of the dash to allow for routing the power and signal wires. Plan your installation as far as the routing for Cyron controller and hub wiring. At this point, you must decide where to store the controller during normal use / driving. I chose to install my controller in the “secret drawer” on the lower front part of the center console, which means running wiring underneath the carpeting between the center console and the curved panel. The simpler option that requires less wire routing is to store it in the glove box. To remove the curved panel, begin by removing the plastic Christmas tree push pin from the passenger side of the curved panel. You can remove it with a flat screwdriver or gently pull the panel straight back and the pin will come loose. The driver’s side of the curved panel is held by a metal post with a plastic catch. Once the push pin is removed, pull the panel straight back and it will pop loose. The panel is fairly easy to remove and it will pop back in place on re-assembly. Once the curved panel is loose, remove the connector from the 12v accessory socket and set the panel aside. The connector is polarized so it will only fit the accessory socket in one orientation, so there is no need to mark it.

The reason we suggest you use this foam is that it is just an extra added protection to keep your clamped hardware from shifting on the sometimes slick surface of some sprayed-in bedliners. • ALL HARDWARE PROVIDED: Stainless steel nuts (18) Part # 9723 or 9723-A – Low Profile Cast aluminum “C” Clamps (16 of them) The only difference with 9723 and 9723-A is that A is a little deeper “C” clamp which is required on some trucks because of the way the inside rail is made. These cast aluminum “C” clamps uninstalled are about the size of a 1 dollar coin and about ¾ inch thick. Part # 9724-T : Latch Installation Tape – (4 pcs.) Part # 9724 – Latch Catch Bracket (4) – These are angled pieces of metal that give your cover’s latches something to “latch to” and are installed with “C” clamps. Part # 9731 – Center Latch Catches (2) Part # 9736 – D Shaped Seals (2) – Described Above Part # 9714 or 9758 – Stainless Steel Screws (18) (Depending on “C” clamps required above) Part # ST-114 – Keyhole Bracket (2) (Mounted at the Hinge closest to the cab of the truck on the inside of the side rail of the truck at that hinge point). Part # 9727 – Box Seal (2) – Described above INSTALLATION OVERVIEW: 1) Measure and make your marks for your masking tape to put your gaskets on each side. 2) Put down masking tape the entire length of the truck 3) Follow masking tape and install peel and stick gaskets (don’t trim in the rear just yet). 4) Place cover onto truck (you will use the measurements provided to make sure the cover is located exactly in the right position 5) Install Keyhole Bracket (holds the 3rd Leg Hinge) Explanation of 3rd Leg Hinge : • 3rd Leg hinge is a flap of metal that is integrated into the hinge • This flap is on the first hinge right behind the cab of the truck • When you mount the cover, this flap hangs straight down, and slides right into the keyhole bracket 6) Install two “C” Clamps to each Keyhole bracket to secure to the truck 7) Install your stainless steel bolt with lock nut that secures the 3rd Leg Hinge (the flap) into the keyhole bracket on each side. That is “your” permanent point of attachment. (THESE ARE THE SAME TWO BOLTS THAT YOU REMOVE TO TAKE OFF THE COVER) *Remember, the cover is now “installed” and cannot slide around – so you MOUNT ALL THE HARDWARE TO FIT THE COVER from here on out 8) Attach center latch catch on inside of side rails using “C” Clamps. *Center Latch Catch: holds center hinge and the 2 panels in the middle down when the cover is closed. When you close the last panel flat onto the tailgate, a stainless steel “button” along each side of the cover is depressed between the 2 panels at the hinge. When this button is squeezed, it actually pushes a stainless steel latch towards the front of the truck catching the center latch on each side rail. 9) Attach Rear Latch Catch Brackets* using “C” Clamps * These are angled pieces of metal that give your cover’s latches something to “latch to” and are installed with “C” clamps. 10) Install Front Latch Catch Brackets using “C” clamps 11) THIS STEP IS ONLY FOR THE Ford F250/F350 SuperDuty Installations ONLY: The outer seal that comes with your cover and is attached on this rail is called a “Side Box Seal” Because the plastic Ford rails on the SuperDuty are ridged/grooved a little deeper and wider than those on the other Ford trucks, a set of small matte black screws are used in addition to the adhesive on the seal to ensure a snug fit. These screws only slightly penetrate the plastic side rail cover and do not come in contact with the underlying metal side rail

Intake Manifold — Upper 1. Disconnect the battery ground cable. 2. Remove the air cleaner outlet tube; refer to Section 303-12 3. Disconnect the ignition coil electrical connector and the noise suppressor electrical connector. 4. Disconnect the idle air control (IAC) electrical connector. 5. Disconnect the EGR backpressure transducer electrical connector. 6. Disconnect the EVR solenoid electrical and vacuum connectors. 7. Disconnect the brake booster vacuum hose from the upper intake manifold. 8. Disconnect the vacuum connector from the upper intake manifold 9. Disconnect the vacuum connector from the fuel pressure regulator and remove the vacuum harness from the engine. 10. Disconnect the throttle position (TP) sensor electrical connector. 11. Disconnect the hoses from the EGR backpressure transducer ports. 12. Disconnect the six spark plug wires from the spark plugs. 13. Disconnect the spark plug wires from the seven retaining clips. 14. Remove the four ignition coil bolts and the ignition coil from the upper intake manifold. 15. Raise and support the vehicle; refer to Section 100-02 . 16. Access the LH exhaust manifold through the wheel well and disconnect the EGR inlet tube from the exhaust manifold (9430). 17. Lower the vehicle. 18. Disconnect the EGR inlet tube from the EGR valve and remove the EGR inlet tube. 19. Remove the EGR valve bolts and the EGR valve and gasket. 20. Remove the oil level indicator tube bracket nut and remove the oil level indicator tube (6754). 21. Remove the EGR outlet tube bracket stud bolt and remove the EGR outlet tube from the upper intake manifold. 22. Disconnect the accelerator cable assembly from the upper intake manifold bracket. 23. Remove the upper intake manifold nuts and remove the upper intake manifold and gasket. Installation 1. NOTE: Before installing the upper intake manifold, the EGR port must be clean and free of obstruction. Use combustion chamber cleaner and a suitable wire brush to remove carbon buildup from the EGR passages. Clean and inspect all surfaces. Install new seals and new gaskets. Use Metal Surface Cleaner F4AZ-19A536-RA or equivalent meeting Ford specification WSE-M5B392-A to clean the upper and lower intake manifold gasket surfaces. Position the upper intake manifold gasket on the fuel injection supply manifold. 2. Position the upper intake manifold and install the six nuts.

I have seat covers on my Prius, which has a flap that extends under the back of the seat to attach with a Velcro strap. This crowds the CAN-View box if it is placed on top of the Nav box, as suggested in the installation instructions, as shown in the following: So I decided to put the CAN-View box in front of the Nav box, attached with Velcro (just the prickly part) to the rug. This shows the seat leaned back to give room to get to the plugs on the Nav box and more room to install the OBD cable under the dash. This shows how easy it is now, with the seat leaned back, to get to the cables in front of the Nav box. The gray wire on the large white plug to be tapped is just below the blue wire. It can be pulled away from the other wires just enough to attach the tap. The small white plug to the left of the large white plug is the one that is to be removed to plug into the CAN-View box. (This is the MFD connection to the Nav box which will become the MFD connection to the CAN-View.) Then the small white plug on the other CAN-View cable is to be plugged into the Nav plug that was unplugged from the Nav box. (The MFD connection is channeled through the CAN-View and then back out to the Nav box.)

The installation of this cold air intake does require mechanical skills. Removal of engine covers, air lines and removing several plastic plugs and screws that may be difficult. It is recommended that this system be installed by a professional mechanic. Be sure to disconnect the negative terminal before proceeding. Congratulations! Patent pending (A) and (G) (B) (D) (A) Power-Box contents: POWER-FLOW: An air intake evolution Tools required: 1- 8mm socket 1- 10mm socket 1- 12mm socket 1- Phillips screw driver 1- 8mm nut driver 1- 55mm allen wrench 1- Disc grinder or Dremel (C) (E) Figure 1 Figure 2 Carefully, remove the mass air flow sensor from the air sensor housing to be reused later in the instruc- tions. Unhook three spring clamps from the top air box cleaner. Once the hooks have been removed, continue to detach the air box top from the lower air box cleaner. See fig. 15 for better illustration. Once the nut and bolt have been removed, continue to remove the entire hose clamp. Unplug the electrical harness clip from the mass air flow sensor as shown above. Disconnect the 4mm vacuum line located to the side of the air box cleaner. Unscrew the nut and bolt the hose clamp that secures the hose over the radiator. Loosen the two flange nuts on the engine cover in order to remove the cover. Disconnec the 6mm vacuum hose that will be reused later in the instructions. Remove the air filter panel once the top has been removed (B). Once the air filter panel is removed, there are three bolts that will be removed in order to detach the lower air box cleaner. Remove the entire lower air box cleaner from the engine compartment. Place the power bands over each end of the silicone elbow. press the short end of the silicone elbow over the throttle body. Once the silicone elbow has been aligned continue to semi-tighten power band over the throttle body end. The first vibra-mount is aligned to the pre-tapped hole located behind the head lamp. The first vibra-mount is now installed as shown above. Screw the second vibra-mount is aligned over the wheel well bracket. The second vibra-mount is now installed as shown above. The stock 6mm hose is removed from the fuel pressure regulator. Press the new 16″- 4mm vacuum hose over the fuel pressure regulator port. Place one .462 and a .412 power band over the silicone step hose. Press the 3 3/4″ side over the velocity stack as shown above. The Power box is now sitting flush over the vibra- mounts and a fender washer is placed over each vibra-mount. The last m6 flange nut is placed over the vibra- mount located behind the Power box. The 65mm bolt is tightened with an allen wrench. The assembled power box is lowered into the engine compartment. Align the mounting points on the bracket arms over the vibra-mounts. One 45mm bolt is removed from the top of the box. The bracket is place under the Power box and the 45mm bolt is aligned and screwed back in place as shown above. Remove the 65mm bolt from the velocity stack base. Align the bracket to the hole and insert the 65mm bolt back in place

INSTALLATION INSTRUCTIONS FRONT 1. Read complete instructions before beginning installation, the following special tools are recommended: Coil spring compressor, floor jack, ball joint separator, jack stands, bench vise, and metric hand tools. 2. Jack the vehicle in the center of the front cross member. 3. Support the vehicle by placing jack stands on the frame cross member so that the front tire/wheels are off the ground. 4. Remove the front tires/wheels. 5. Disconnect the sway bar end links and remove the upper ball joint cotter pin and nut. 6. Separate the upper ball joint from the spindle. (Using ball joint separator or a suitable tool, be careful NOT to damage the ball joint boot) 7. Remove upper strut tower nuts holding strut assembly to strut tower (3) on each side of vehicle. 8. Remove the lower strut bolt from the lower control arm and remove the strut assembly from the vehicle. (Note the direction of the bolt for reinstallation) 9. Compress the coil spring on the strut assembly with a suitable coil spring compressor so that the coil spring has about 3/8″ play in the strut and remove the upper strut isolator mount nut. 10. Remove the coil spring isolator from the upper strut mounting plate. 11. Replace the upper strut mounting plate studs with the supplied studs with a bench vise and a deep well socket. (3 on each side) 12. Reinstall the factory coil spring isolator to the upper strut mounting plate. 13. Reinstall the compressed coil spring onto the strut assembly and reattach the upper strut mount plate using the stock hardware. See diagram. Torque upper strut mounting plate nut to 18 foot-pounds. 14. Decompress the coil spring in the strut assembly. Make sure that the spring is seated correctly into the strut assembly alignment indentation at the bottom of the strut and the top isolator. 15. Slide the coil spring spacer onto the top of the strut assembly over the 10mm studs. 16. Install the strut assembly into the strut tower and start the upper three 10mm lock nuts. (Make sure that the bottom of the strut is aligned as well) 17. Install the lower strut bolt in the original position and torque to 100 foot- pounds. (Step 8) 18. Using the floor jack, raise the lower control arm and connect the upper ball joint on the upper control arm to the spindle. Torque nut to 80 ft lbs. and make sure that you replace the cotter pin. (Not supplied) 19. Install the front tires/wheels. 20. Lower the vehicle onto the ground and tighten the upper strut tower 10mm nuts. Torque to 35 foot-pounds. (3 on each side) 21. RETORQUE ALL BOLTS AFTER 500 MILES.

Hood and Trunk Front Door Latch Service and Repair Front Door Latch Front Door Latch Notes REMOVAL 1. Remove the front door trim panel . 2. Remove the side impact energy absorption panel. 3. Remove the screw (if equipped). 4. Detach the door latch remote control. 1. Detach the handle from the door panel. 2. Detach the door latch remote control. 5. Peel back the watershield. CAUTION: Do not touch the adhesive surface as re-bonding will be impaired. 6. Disconnect the door latch actuator electrical connector. 7. Remove the exterior door handle access hole grommet from the door. 8. Loosen the screw. NOTE: The screw must be fully disengaged from the door lock cylinder bezel although it is not necessary to fully remove the screw 9. Remove the door lock cylinder bezel. 10. Remove the exterior door handle. 1. Slide the exterior door handle to release. 2. Remove the exterior door handle and gaskets. 11. Remove the screws. 12. Loosen the screw. NOTE: The screw must be fully disengaged from the exterior door handle although it is not necessary to fully remove the screw. 13. Detach the door latch. 1. Press the door latch to release. 2. Detach the door latch. 14. Detach the door latch security shield. 15. Remove the door latch and exterior door handle reinforcement plate. 16. Disconnect the door lock cylinder connecting rod. 1. Rotate the clip counterclockwise to release the connecting rod. 2. Disconnect the connecting rod. 17. Disconnect the exterior door handle reinforcement plate connecting rod.

Removal All vehicles 1. Drain the cooling system. For additional information, refer to DRAINING . 2. Disconnect the battery ground cable. For additional information, refer to REMOVAL AND INSTALLATION . 3. Remove the air cleaner outlet pipe. For additional information, refer to REMOVAL AND INSTALLATION . 4. Remove the 4 transaxle roll restrictor cross brace bolts 5. Remove the bolt and the transaxle roll restrictor cross brace. 6. Disconnect the evaporative emissions (EVAP) canister purge valve tube from the upper intake manifold and detach the retainer. 7. Disconnect the positive crankcase ventilation (PCV), brake booster and vacuum harness tubes from the upper intake manifold. 8. Detach the fuel tube retainer from the upper intake manifold. 9. Disconnect the exhaust gas recirculation (EGR) system module electrical connector and vacuum tube. 10. Detach the vacuum tube from the upper intake manifold vacuum tube retainer. 11. Disconnect the EGR system module tube from the EGR system module. Early build 12. Disconnect and plug the throttle body and PCV coolant hoses. Late build 13. Disconnect and plug the 2 PCV coolant hoses. All vehicles 14. Disconnect the throttle body electrical connector. 15. If equipped, remove and discard the 4 upper-to-lower intake manifold screws. 16. Remove the 8 bolts and the upper intake manifold. * Remove and discard the gaskets. Installation All vehicles Fig. 4: Identifying Tightening Sequence Of Bolts Courtesy of FORD MOTOR CO. NOTE: Clean and inspect all sealing surfaces. Install new gaskets 1. Position the upper intake manifold and install the 8 bolts. * Tighten in the sequence shown to 10 N.m (89 lb-in). 2. Connect the throttle body electrical connector. Late build 3. Connect the 2 PCV coolant hoses. Early build 4. Connect the throttle body and PCV coolant hoses. All vehicle 5. Connect the EGR system module tube to the EGR system module. * Tighten to 40 N.m (30 lb-ft). 6. Attach the vacuum tube to the upper intake manifold vacuum tube retainer. 7. Connect the EGR system module electrical connector and vacuum tube. 8. Attach the fuel tube retainer to the upper intake manifold. 9. Connect the PCV, brake booster and vacuum harness tubes to the upper intake manifold. 10. Connect the EVAP canister purge valve tube to the upper intake manifold and attach the retainer. 11. Clean the 4 transaxle roll restrictor cross brace bolts using a wire brush and apply new threadlock to the threads. 12. Position the transaxle roll restrictor cross brace and install the 4 new bolts. * Tighten to 55 N.m (41 lb-ft). 13. Clean the transaxle roll restrictor cross brace-to-roll restrictor bolt using a wire brush and apply new threadlock to the threads. 14. Install a new transaxle roll restrictor cross brace-to-roll restrictor bolt. * Tighten to 48 N.m (35 lb-ft). 15. Install the air cleaner outlet pipe. For additional information, refer to REMOVAL AND INSTALLATION . 16. Connect the battery ground cable. For additional information, refer to REMOVAL AND INSTALLATION . 17. Fill and bleed the cooling system.
