The installation of this accessory should follow approved guidelines to ensure a quality installation. These guidelines can be found in the “Accessory Installation Practices” document. This document covers such items as:- • Vehicle Protection (use of covers and blankets, cleaning chemicals, etc.). • Safety (eye protection, rechecking torque procedure, etc.). • Vehicle Disassembly/Reassembly (panel removal, part storage, etc.). • Electrical Component Visassembly/Reassembly (battery disconnection, connector removal, etc.). Please see your Toyota dealer for a copy of this document. 1. Vehicle Disassembly. (a) Remove the negative battery cable. (Fig. 1-1) (1) Protect the fender before starting. (2) Do not touch the positive terminal with any tool removing the cable. (b) Remove the glove box under-dash cover. (Fig. 1-2) (c) Remove the passenger’s step cover. (Fig. 1-4) (1) Remove one nut securing the cowl cover. (e) Remove one screw and one bolt from the glove box assembly. (Fig. 1-5) (f) Remove the glove box assembly. (Fig. 1-6) (1) Open the glove box door and remove three screws securing the glove box assembly. (2) Disconnect the trunk opener cancel switch from the glove box assembly if equipped. For vehicles with Smart Entry, the disassembly process ends on Step f. Go to Section 5. For vehicles without Smart Entry, continue the disassembly process. FOR VEHICLES WITHOUT SMART ENTRY SYSTEM ONLY. (Step g) NOTE: Do not perform this step if the vehicle has Smart Entry. (g) Remove the driver’s step cover. (Steps h-l) NOTE: Do not perform this step if the vehicle has Smart Entry. (h) Remove the driver’s cowl cover. (Fig. 1-8) (1) Remove the one nut securing the cowl cover. (i) Remove the hood release cable. (Fig. 1-9) (1) Do not bend the hood release cable. (j) Open the screw cover on the lower dash cover. Insert the tip of a Nylon Panel Removal Tool in the upper slot to loosen it. (Fig. 1-9) (1) Remove one screw and one bolt securing the lower dash cover. (k) Remove the lower dash cover. (Fig. 1-10) (1) Disconnect the temperature sensor (connector and aspirator hose) from the lower dash cover if equipped. (l) Carefully remove the driver side airbag assembly. (Fig. 1-11) (1) Remove four bolts securing the driver side airbag assembly. (2) Be careful not to get cut by the sharp metal edges. (3) Do not disconnect the airbag assembly. (4) Use the empty V4 kit box to support the airbag assembly on the floor

DISCARD the Second Clutch Assembly and Second Clutch Housing Fluid Seal Rings removed from the transmission being serviced. Disassemble ONLY the Oil Pump Assembly from the Case Cover (Complete). DO NOT disassemble the Control Valve Body from the Case Cover. Remove ONLY the Case Cover-to- Case bolts to remove the Case Cover and Valve Body from Transmission Case AS AN ASSEMBLY . To access all Case Cover-to-Case bolts, it is necessary to remove the Pressure Control Solenoid Valve Assembly (322), and 1-2 & 3-4 Shift Solenoid Valve Assemblies (315A, 315B).

HEATER PERFORMANCE IMPROVEMENT – AC002-05 February 14, 2005 Page 3 of 15 Install Air Conditioner Unit Assembly. Air Conditioner Unit Assembly 1. Evacuate Refrigerant HFC-134a (R-134a). Equipment: Robinair R-134a Refrigerant Recovery/Recycling Machine (Robinair P/N: 342000) 2. Disconnect Negative Terminal of Battery. 3. Drain Coolant. CAUTION: Do not remove the radiator cap while the engine and radiator are still hot, as coolant and steam can be blown out under pressure. A. Remove the radiator cap. B. Loosen the radiator and engine drain plugs and drain the coolant. C. Close the drain plugs. Engine Drain Torque: 13 Nm (130 kgfcm, 9 ftlbf) HEATER PERFORMANCE IMPROVEMENT – AC002-05 February 14, 2005 Page 4 of 15 4. Disconnect Cooler Refrigerant Suction Hose No. 1. A. Install the SST to the piping clamp. SST: 09870-00015 HINT: Confirm the direction of the piping clamp claw and the SST using the illustration shown on the caution label. B. Push down the SST and release the clamp lock. NOTE: Be careful not to deform the tube when pushing the SST. C. Pull the SST slightly and push the release lever. Then remove the piping clamp with the SST. D. Remove the piping clamp from the SST. E. Disconnect the cooler refrigerant suction hose No. 1. NOTE: Disconnect the tube by hand only. Do not pry the tube apart. Cap the open fittings immediately to keep moisture or dirt out of the system. Disconnect the same way as cooler refrigerant suction hose No. 1. 6. Disconnect Heater Inlet Water Hose. Using pliers, grip the claws of the clip and slide the clip and disconnect the heater inlet water hose. 7. Disconnect Heater Outlet Water Hose. Using pliers, grip the claws of the clip and slide the clip and disconnect the heater outlet water hose. 8. Place Front Wheels Facing Straight Ahead. 9. Remove Horn Button Assembly. NOTE: If the airbag connector is disconnected with the ignition switch ON, DTCs will be recorded. Before working on SRS, please refer to the Technical Information System (TIS), 2005 model year Corolla Repair Manual: Supplemental Restraint System: Supplemental Restraint System: Precaution. A. Turn tailgate over and put segmented washer over one of the studs 5. Screw the nut onto the stud. Repeat steps 4 and 5 on the other stud and tighten both nuts. 6. Rotate plastic rod retainer using a screw driver and remove rod. 7. 1. Insert rod into Extender slot 2. Twist Extender to retain the rod. 8. 1. Insert Extender onto arm. 2. Twist rod retainer over the Extender. 9. Repeat steps 6, 7 and 8 on the second rod to finish the installation. INSTALLATION INTRODUCTION 1. REMOVING THE FENDER AND DOORS FROM THE A-PILLAR AND DISCONNECTING THE WIRE HARNESS @ THE DOOR JAM 2. REMOVING THE EXISTING DOOR HINGES FROM THE DOORS; TOP AND BOTTOM. 3. MODIFYING THE INTERNAL FENDER AREAS FOR THE HINGE CLEARANCE. 4. MODIFYING THE ELECTRICAL HARNESS. 5. HANGING AND ALIGNING THE VEHICLE DOORS. 6. INSTALLING THE FENDER AND CHECKING FOR CLEARANCE. 7. REMOVE FENDER AND ROUTING THE WIRING. 8. RE-INSTALL FENDER AND CHECK FOR CLEARANCE. 9. JOB COMPLETE! REMOVING THE O.E.M. DOOR AND O.E.M. HINGES 1a. Open the door and locate the door hinges ( Photo 1 ). 1b. Un-bolt the four bolts that mount the O.E.M. hinges (with the doors attached) and remove them completely off the A-Pillar. 1c. Remove the four bolts mounting the hinges to the door frame, removing the hinges DIS-ASSEMBLING THE SWING ARM FROM THE GROUND PLATE 2a. Your new LSD Door Hinges have come assembled. 2b. As identified in ( Photo 2 ), disassemble the swing arm from the ground plate. Un-bolt all four mounting bolts or allen-heads and remove completely, detaching the swing arm from the ground plate. 2c. Place the four mounting bolts in an area where they will not be lost MODIFYING THE CHASSIS WIRING HARNESS IMPORTANT NOTE: Prior to beginning extending the wiring harness from the A-pillar, each individual wire needs to be cut one at a time. Each wire that is cut, has to be staggered (See 4g) from the previous cut wire. By doing this, you will eliminate, when wrapping all the wires, one large taped ball. 3a. If the wiring harness comes equipped with an insulation cover, this will need to be r emoved. STEPS 3b thru 3f are for REFERENCE ONLY (using the white wire as reference) 3b. Isolate a single wire ( Photo 3 ). Start the first cut on the white wire approximately 3″ from the door frame. 3c. Cut the wire sheath (coming from door frame) back approximately 1/4″ ( Photo 4 ). Twist the end tight. 3d. Cut the wire sheath (from kit supplied white wire) back approximately 1/4″. Twist the end tight. 3e. Using the kit supplied heat shrink connector ends, insert the wire ends into the connector, one from each end ( Photo 5 ). 3f. Using the heat gun, shrink wrap the connector ends to securely mate with the wire
