REMOVAL & INSTALLATION FWD AXLE SHAFT Removal (Axle Shaft) 1. Raise and support vehicle. Remove front wheel assembly. Remove wheel bearing lock nut. Remove brake caliper, and support aside. Remove brake rotor. 2. Disconnect tie rod end. Remove upper knuckle nut, and separate knuckle assembly from third link assembly. Push axle shaft through hub, and separate axle assembly from knuckle assembly. 3. Insert screwdriver blade between transaxle case and right axle inner CV joint. Pry out on joint until joint pops free. Use care not to damage axle boot or axle seal. 4. On M/T vehicles, remove left axle in same manner. On A/T vehicles, insert screwdriver through differential, and drive axle out of transaxle case using a hammer. See Fig. 2 . Thread wheel bearing lock nut onto joint. Using a slide hammer and bearing puller, remove joint from axle shaft. See Fig. 3 . NOTE: Outer joint cannot be disassembled. If boot is being reused, take care not to cut boot on axle splines during removal. Clean CV joint in suitable solvent. Inspect components, and replace joint if necessary.

This diagram is the most common way to plumb a proportioning valve. In some cases, the right front line will be plugged off at the proportioning valve and the left front line will go to a “T” fitting. From the “T” fitting, the front lines then split off and go to the left and right wheels. Our proportioning valve has a warning light switch built in (this is not a stop light switch.) The warning light will detect any loss of pressure, for example, a leaky wheel cylinder. We recommend you wire this light into your system. Any two wire light socket will work. One wire goes to the accessory power and the other goes to the warning light. Our proportioning valves provide four functions: 1. Proportion pressure front and rear 2. 10 psi. residual check valve 3. Metering valve to apply pressure to the rear brakes before the front brakes 4. A brake warning light to detect a loss in pressure Proportioning Valve Plumbing Diagram: There are two proportioning valve lines that connect to the master cylinder provided in our kits. The first is a 90 degree bend with one leg longer than the other. This line must be oriented with the long leg connected into the front top hole of the proportioning valve and the short end in the front hole on the master cylinder. The second line has two 90 degree bends and has color coded fittings. The larger blue fitting goes into the back hole on the master cylinder and the smaller gold fitting goes into the back top hole on the proportion valve as shown in the diagram

Service and Repair Notes Removal Important: Thorough cleanliness must be observed during all work on drive shafts and drive shaft joints, to prevent dirt and dust getting into the joints. Before starting work, always clean the wheel arch, MacPherson strut and other areas around the drive shaft and joints. 1Unfasten the hub centre-nut. 2Lift the car and remove the wheel. 3Remove the hub centre-nut. Push the axle stub back approx. 2 cm (if it pushed further back it can damage the tripod). Use puller 87 91 287 and puller arms 87 91 303 together with tool 87 91 154, puller bracket, the belongs to tool collection for manual gear boxes. 4Remove the steering-swivel member from the MacPherson strut and unfasten the flexible hose from the hose mounting and, if appropriate, also unfasten the ABS sensor and cable. Important: Scrupulously clean the rubber gaiter and the universal joint driver. 5Remove the clamp securing the rubber gaiter on the inner universal joint driver. Pull the universal joint apart and fit the protective cover on the rubber gaiter and universal joint driver. 6Pull out the drive shaft from the hub. Fitting 1Remove existing grease out of the universal joint driver and carefully clean the interior. 2 Pack the universal joint driver with grease, 60 g Mobile K 575 GS. Observe great cleanliness. Removal 1) Disconnect negative battery cable. Remove battery, battery tray, air cleaner assembly and air cleaner case. Disconnect throttle valve cable from throttle body. Remove cruise control actuator with mounting bracket from body. 2) Raise and support vehicle. Disconnect necessary electrical connectors and ground cables for transaxle removal. Disconnect shift cable and oil cooler lines at transaxle. Remove shift cable clamp bracket from transaxle. 3) Remove front (radiator side) engine mount shock absorber- to-lower frame assembly bolts. Remove front (radiator side) engine mount-to-lower frame assembly bolts/nuts. Remove starter. 4) Remove front (radiator side) exhaust manifold brace from rear of exhaust manifolds. Brace fits between rear of exhaust manifold and front of transaxle. 5) Remove 4 upper transaxle-to-cylinder block bolts. Support engine with hoist. Steering gear assembly must be supported in place during transaxle removal. Secure steering gear assembly to engine hoist using an attaching strap placed at each end of steering gear assembly. 6) Remove front wheels. Remove front exhaust pipe located between exhaust manifolds and rear exhaust pipe. Drain transaxle fluid. Remove axle shafts from transaxle. See appropriate AXLE SHAFTS article in AXLE SHAFTS & TRANSFER CASES section. 7) Disconnect shift control cable from mounting bracket. Remove rear (firewall side) engine mount-to-lower frame assembly bolts/nuts. Remove transaxle mount-to-transaxle bolts at driver’s side end of transaxle. 8) Remove stabilizer bar mount bracket-to-lower frame assembly bolts. Remove steering gear assembly-to-lower frame assembly bolts/nuts. Support lower frame assembly with floor jack. Lower frame assembly is located below engine and transaxle. 9) Disconnect power steering reservoir pipe mounting brackets from lower frame assembly. Remove bolts for each fender liner from lower frame assembly. Remove lower frame assembly mounting brackets. Lower frame assembly mounting brackets are located on front and rear of lower frame assembly and attach lower frame assembly to body. Remove lower frame assembly. 10) Support transaxle with transmission jack. Remove torque converter cover from front of transaxle. Remove torque converter bolts. Remove remaining exhaust manifold support brace. Remove remaining transaxle-to-cylinder block bolts. Lower transaxle from vehicle.

REMOVAL & INSTALLATION WARNING: To prevent air bag deployment, disconnect negative battery cable and wait at least 90 seconds before working on vehicle. CAMRY Removal & Installation 1) Disconnect negative battery cable. Remove air cleaner case with air intake hose. Remove cruise control actuator. Remove clutch release cylinder with hose attached and secure aside. 2) Remove starter. Disconnect necessary ground straps, electrical connections and control cables from transaxle. Remove upper transaxle mounting bolts from cylinder block. 3) Raise and support vehicle. Remove front wheels. Remove lower engine covers. Drain transaxle fluid. Remove axle shafts from transaxle. See appropriate AXLE SHAFTS article in AXLE SHAFTS & TRANSFER CASES section. Remove stabilizer bar mount and bushing from crossmember. 4) Support steering gear so steering gear remains in place. Remove steering gear-to-crossmember bolts and nuts. Remove front exhaust pipe, located below oil pan. Remove stiffener plates, located between cylinder block and transaxle, at rear of oil pan. 5) Support engine with hoist. Remove front (exhaust manifold side) engine mount-to-crossmember bolts and nuts. Remove rear (intake manifold side) engine mount-to-crossmember nuts. 6) Using transmission jack, slightly raise transaxle to remove weight from engine mounts. Remove transaxle mount-to-transaxle bolts and transaxle mount-to-crossmember nuts. Disconnect necessary pipes and clamps from crossmember. Remove bolts, nuts and crossmember, located below engine and transaxle. 7) Support transaxle with transmission jack. Remove remaining transaxle mounting bolts. Slightly lower engine and remove transaxle. To install, reverse removal procedure. Tighten nuts and bolts to specification. See TORQUE SPECIFICATIONS. Step 1: Bedliner Modification Note: If the truck is equipped with a plastic drop-in bedliner, some alteration will be necessary. Ifno bedliner is present, proceed to Step 2. A. The dotted lines in Diagram 1 depict the more common under-the-rail liner modifications. A. 1. Using a jig saw with a medium tooth blade, remove the bulkhead portion of the liner as indicated. A. 2. Be sure to trim the bedliner’s plastic tailgate panel as shown. B. The dotted lines in Diagram 2 depict the less common over-the-rail liner modifications. A. 1. Using a jig saw with a medium tooth blade, remove the top cap and bulkhead portions of the liner as indicated. A. 2. If a rear notch is necessary, placethe tracks on their respective bedrails and mark the positions of the most rearward clamps prior to removing the liner. (The correct position of the track is with the black plastic track end-cap touching the inside surface of the tailgate.) A. 3. When the modification is complete, push the wall of the liner under the bedrail. A. 4. Be sure to trim the bedliner’s plastic tailgate panel as shown Step 2: Shim the OE Bedrail Caps (units 546 & 565) A. Remove the plastic bedrail caps, starting at the tailgate and lifting slowly (Photo 3) . Allow each snap to release as you proceed, being careful not to overstress the rail cap. B. Place the correct stick-on shim pads at the locations shown in Diagram 4. Note: The measurements shown in the graph below are taken beginning from the bulkhead end of the bedrail cap down-flange. Be sure to center the shims at each location and place them agains the down flange as shown in Diagram 5 . 2006 and Prior GM Passenger Cars and Light Duty Trucks 2005-2006 HUMMER H2 2006 HUMMER H3 2005-2006 Saab 9-7X with 4L60-E, 4L65-E, 4L80-E or 4L85-E Automatic Transmission (RPOs M30, M32, M33, MT1, MN8) 1. With the ignition switch in the RUN position, test for battery voltage at the circuit fuse in the transmission solenoid power supply circuit. Refer to the appropriate SI Document for the transmission solenoid power supply circuit information. 2. If battery voltage is present at the fuse, inspect the ignition voltage circuit between the fuse and the transmission for possible opens. 3. If battery voltage is not present at the fuse, test for continuity between the fuse and the ignition switch. If NO ontinuity is between the fuse and the ignition switch, repair the open in that circuit. 4. If you have continuity between the fuse and the ignition switch, the most likely cause is the ignition switch. Replace the ignition switch using the appropriate Ignition Switch Replacement procedure in SI. Refer to group number 2.188 of the parts catalog for part description and usage of the ignition switch. REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE RADIATOR GRILLE Remove the 7 clips and radiator grille. 3. DISCONNECT UPPER RADIATOR HOSE 4. DISCONNECT RADIATOR RESERVOIR HOSE 5. DISCONNECT LOWER RADIATOR HOSE 6. REMOVE RADIATOR NO.2 FAN SHROUD 7. A/T: DISCONNECT OIL COOLER HOSES 8. REMOVE RADIATOR Remove the 4 bolts and the radiator. DISASSEMBLY 1. REMOVE NO.1 FAN SHROUD Remove the 4 bolts and No. 1 fan shroud. 2. REMOVE RADIATOR SUPPORTS 3. REMOVE DRAIN PLUG 4. ASSEMBLE SST SST 09230-01010 a. Install the claw to the overhaul handle, inserting it in the hole in part “A” as shown in the diagram. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram is 0.2 – 0.3 mm (0.008 – 0.012 inch). NOTICE: If this adjustment is not done, the claw may be damaged. 5. UNCAULK LOCK PLATES Using SST to release the caulking, squeeze the handle until stopped by the stopper bolt. SST 09230-01010 6. REMOVE TANKS AND O-RINGS a. Lightly tap the radiator port (inlet or outlet) with a soft faced hammer, and remove the tank. b. Remove the O-ring. REASSEMBLY 1. INSPECT LOCK PLATE Inspect the lock plate for damage. HINT: If the sides of the lock plate groove are deformed, reassembly of the tank will be impossible. NOTICE: The radiator can only be recaulked 2 times. After the 2nd time, the radiator core must be replaced. 2. INSTALL NEW O-RINGS AND TANKS a. After checking that there are no foreign objects in the lock plate groove, install the new O-ring without twisting it. HINT: When cleaning the lock plate groove, lightly rub it with sand paper without scratching it. b. Install the tank without damaging the O-ring. c. Tap the lock plate with a soft-faced hammer so that there is no gap between it and the tank. 3. ASSEMBLE SST 09230-01010 a. Install the punch assembly to the overhaul handle, inserting it in the hole in part “A” as shown in the illustration. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram. Dimension “B”: 8.4 mm (0.34 inch) 4. CAULK LOCK PLATE
