REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE RADIATOR GRILLE Remove the 7 clips and radiator grille. 3. DISCONNECT UPPER RADIATOR HOSE 4. DISCONNECT RADIATOR RESERVOIR HOSE 5. DISCONNECT LOWER RADIATOR HOSE 6. REMOVE RADIATOR NO.2 FAN SHROUD 7. A/T: DISCONNECT OIL COOLER HOSES 8. REMOVE RADIATOR Remove the 4 bolts and the radiator. DISASSEMBLY 1. REMOVE NO.1 FAN SHROUD Remove the 4 bolts and No. 1 fan shroud. 2. REMOVE RADIATOR SUPPORTS 3. REMOVE DRAIN PLUG 4. ASSEMBLE SST SST 09230-01010 a. Install the claw to the overhaul handle, inserting it in the hole in part “A” as shown in the diagram. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram is 0.2 – 0.3 mm (0.008 – 0.012 inch). NOTICE: If this adjustment is not done, the claw may be damaged. 5. UNCAULK LOCK PLATES Using SST to release the caulking, squeeze the handle until stopped by the stopper bolt. SST 09230-01010 6. REMOVE TANKS AND O-RINGS a. Lightly tap the radiator port (inlet or outlet) with a soft faced hammer, and remove the tank. b. Remove the O-ring. REASSEMBLY 1. INSPECT LOCK PLATE Inspect the lock plate for damage. HINT: If the sides of the lock plate groove are deformed, reassembly of the tank will be impossible. NOTICE: The radiator can only be recaulked 2 times. After the 2nd time, the radiator core must be replaced. 2. INSTALL NEW O-RINGS AND TANKS a. After checking that there are no foreign objects in the lock plate groove, install the new O-ring without twisting it. HINT: When cleaning the lock plate groove, lightly rub it with sand paper without scratching it. b. Install the tank without damaging the O-ring. c. Tap the lock plate with a soft-faced hammer so that there is no gap between it and the tank. 3. ASSEMBLE SST 09230-01010 a. Install the punch assembly to the overhaul handle, inserting it in the hole in part “A” as shown in the illustration. b. While gripping the handle, adjust the stopper bolt so that dimension “B” shown in the diagram. Dimension “B”: 8.4 mm (0.34 inch) 4. CAULK LOCK PLATE

1. Installation Review and Vehicle Preparation. (a) Review the entire instruction instructions provided before beginning the installation (b) Review the parts list/kit contents to ensure that all parts are present before beginning the installation. If any items are missing contact Technical Support at (800) 688-5912 before proceeding. (c) Remove any low-octane fuel from the vehicle. Ensure that ONLY 91 octane or higher unleaded gasoline is used. (d) Place the vehicle onto vehicle hoist. (e) Protect the vehicle with protection blankets over the fenders and front of the vehicle. (f) Disconnect and remove the battery. (g) When draining the cooling system into a clean container in Step 3, save this coolant as it will be reused. CAUTION: To avoid the danger of being burned, do not remove the radiator cap while the engine and radiator are still hot. Thermal expansion will cause the hot engine coolant and steam to blow out from the radiator. (h) All parts that are removed and not reused should be saved for the customer, i.e., “discard” means to save for the customer 2. Cover Removal. (a) Remove the engine V-bank cover by Lifting the front of the cover and pulling away from the firewall (Fig 2-1). Discard these parts. (b) If installed, remove the No. 1 engine under cover (Fig 2-2) by removing the 3 screws and 5 bolts. Save these parts for reuse. 3. Drain Engine Coolant. CAUTION: Do not remove the radiator cap while the engine and radiator are still hot. Pressurized, hot engine coolant and steam may be released and cause serious burns. (a) Loosen the radiator drain cock plug (Fig. 3-1). (b) Remove the radiator cap. Then drain the coolant from the radiator into a clean container so it can be reused (Fig. 3-1). (c) Loosen the 2 cylinder block drain cock plugs (Fig.3-1). Then drain the coolant from the engine and save for reuse. (d) Tighten the 2 cylinder block drain cock plugs. Torque: 13 Nm (10 ft lbf) 4. Fan and Shroud Removal. (a) Remove the upper radiator hose. Mark the radiator end of this hose with a marker or tape. This hose will be re-installed inverted and the mark will help identify the ends. (b) Loosen the 4 nuts holding the fluid coupling fan (Figs. 4-1). (c) Remove the fan/generator V-rib belt. Discard this belt as it will be replaced by a new belt. (d) Disconnect the reservoir hose from the upper radiator tank. (e) For vehicles with Trailer Towing System: Detach the claw to open the No. 1 hose clamp on the side of the fan shroud (Fig 4-2). (f) Remove the 2 bolts holding the fan shroud (Figs 4-3). Remove the 4 nuts of the fluid coupling fan, and then remove the shroud together with the coupling fan. Retain these parts for reuse. Temporarily re-install the 4 nuts to keep the pulley in place (reference Fig 4-1). Do not tighten. CAUTION: Be careful not to damage the radiator core. It is helpful to protect the radiator core with a piece of cardboard to prevent damage during subsequent steps. 5. Air Cleaner Lower Box Replacement. (a) Remove the air cleaner hose by disconnecting the vacuum and ventilation hoses and loosening the 2 clamps. (Fig 5-1). Discard this hose and clamps

1. With the ignition key in the OFF position, disconnect the battery. 2. Remove the two (2) screws that attach the air inlet resonator to the upper radiator support. 3. Disconnect the upper and lower air inlet hoses from the resonator and remove the resonator. 4. Remove the air cleaner housing. 5. Locate the radiator cooling fan relay on the left front inner frame rail just behind the radiator (Figure 1). 6. Disconnect the radiator fan relay wiring connector. 7. Remove the radiator fan relay. Discard the relay and the attaching screws. 8. Install the new radiator fan relay using the supplied screws. Tighten the screws to 35 in-lbs (4 N.m). CAUTION: Do not over torque screws. To ensure heat transfer and proper operation, the new radiator fan relay must be installed using both of the provided screws. 9. Connect the radiator fan relay electrical connector. Slide the red latch to the locked position. 10. Install the air cleaner housing. 11. Install the resonator assembly and connect the upper and lower air inlet hoses. 12. Install the resonator to upper radiator support screws. Tighten the screws securely. 13. Connect the negative battery cable.

Fuel pump relay is located in the front of the trunk. Turn ignition switch to START position. If engine starts, go to next step. If engine does not start, go to FUEL PUMP RESISTOR (3.5RL) . 2. Turn engine off and ignition on. Measure voltage between ground and PCM 12-pin connector terminal No. 4 (Green wire). If battery voltage is present, go to next step. If battery voltage is not present, go to step 4). 3. Start engine and run at 3000 RPM with no loads and transmission in Park or Neutral, until radiator fan comes on. Allow engine to idle for at least one minute. Turn engine off. Disconnect vacuum hose No. 21 from vacuum manifold. Apply 8-12 in. Hg (27-40 kPa) vacuum to Manifold Absolute Pressure (MAP) sensor. Start engine and run at 6500 RPM with no loads and transmission in Park or Neutral. Measure voltage between ground and PCM 12-pin connector terminal No. 4 (Green wire). If less than one volt is present, fuel pump relay circuit is okay. If one volt or more is present, substitute a known good PCM, then recheck. If symptom or indication goes away, replace original PCM. 4. Turn ignition off. Disconnect PCM 26-pin and 12-pin connectors. Disconnect fuel pump relay 4-pin connector. Using a fused jumper wire, connect fuel pump relay connector terminals No. 2 (Red/White wire) and No. 4 (Green wire). Turn ignition on. Measure voltage between ground and PCM 12-pin connector terminal No. 4 (Green wire). If battery voltage is not present, go to next step. If battery voltage is present, replace fuel pump relay. 5. Remove jumper wire. Measure voltage between ground and fuel pump relay 4-pin connector terminal No. 2 (Red/White wire). If battery voltage is present, repair open or short in Green wire between PCM and fuel pump relay. If battery voltage is not present, repair open in Red/White wire between fuel pump relay and FUEL PUMP fuse No. 22 (20-amp), located in underdash fuse/relay box. FUEL PUMP RESISTOR (3.5RL) 1. Fuel pump resistor is located in the left corner of the trunk. Disconnect fuel pump resistor 2-pin connector. Turn ignition on and measure voltage between ground and fuel pump resistor connector terminal No. 2 (Yellow wire) within 2 seconds. If battery voltage is present for 2 seconds after ignition is turned on, go to next step. If battery voltage is not present as specified, check PGM-FI relay. See PGM- FI MAIN RELAY . 2. Turn ignition off. Using a jumper wire, connect fuel pump resistor connector terminals No. 1 (Black/Yellow wire) and No. 2 (Yellow wire). Turn ignition switch to START position. If engine does not start, go to next step. If engine starts, replace fuel pump resistor. 3. Turn ignition off. Disconnect fuel unit sub-harness Gray, 10-pin connector located in front of trunk, above fuel pump access panel, next to Gray, 20-pin connector. Turn ignition on and measure voltage between ground and sub-harness connector terminal No. 7 (Black/Yellow wire) within 2 seconds. If battery voltage is present for 2 seconds after ignition is turned on, check fuel pump. If battery voltage is present as specified, repair open in Black/Yellow wire between fuel pump resistor and fuel pump

ADJUSTMENTS WINDOWS Remove door trim panel. See DOOR TRIM PANEL under REMOVAL & INSTALLATION. Loosen bolts holding window to regulator. Raise window fully, seating window in frame. Tighten bolts. Install door trim panel. TROUBLE SHOOTING POWER WINDOWS On Dakota, inspect circuit breaker No. 20 (20-amp) in junction block. On Durango inspect circuit breaker No. 21 (25-amp) in junction block. On all models, junction block is located on left end of instrument panel. Inspect fuse No. 9 (40-amp on Dakota, 50-amp on Durango) in Power Distribution Center (PDC). PDC is located in left front corner of engine compartment. Inspect power window system ground circuit. See WIRING DIAGRAMS . SYSTEM TESTS ALL WINDOWS INOPERATIVE Dakota 1. Check circuit breaker for power window system. See TROUBLE SHOOTING . Replace circuit breaker as necessary. If circuit breaker is okay, go to next step. 2. Disconnect negative battery cable. Remove driver’s front power window switch. See POWER WINDOW SWITCH under REMOVAL & INSTALLATION. Check for continuity between ground and terminal No. 3 (Black wire) at driver power window switch wiring harness connector. If continuity exists, go to next step. Engine Fan Runs Constantly If you receive customer reports in the above model vehicles of the engine fan running constantly with code P2073(004) Electric fan for engine & AC, open circuit; this may be caused by the wiring harness between the ECU and the engine fan or the engine control unit fan end stage malfunctioning. To resolve, perform the below procedure. Note: Only vehicles as outlined in Service Campaign Bulletin No. 2003110006 are affected, see vehicle range shown. When performing Service Campaign Bulletin No. 2003110006 only, the engine ECU does not need to be exchanged. All engine ECUs exchanged under warranty for the above condition must be accompanied by the freeze frame data for the respective DTC. Claims submitted without this information will be debited back to the dealer Remedy: 1) Check wiring harness between engine ECU connector (pin 39) and engine fan connector (pin 4) for continuity. IF OK, proceed as follows. 2) Replace engine control unit (AR07.08-P-7008P) 3) Install adapter harness a. Remove lower underbody panel b. Disconnect engine wiring harness plug from engine fan C. Connect adapter wiring harness between fan connector and engine wiring harness. d. Secure adapter wiring harness with loom ties (Figure 1). e. Secure adapter wiring harness plug to engine fan (Figure 2)

Installation 1. Secure the Relay to the wire loom next to the Battery with wire ties. Secure top and bottom with wire ties (see Picture 1). Note: It is suggested to loosen the battery from the base and move it to allow extra working room. Picture 1 2. Attach the ring terminal with 2 black wires to the 10mm ground bolt next to the battery (see picture 2) Run the fog light wire harness on the driver side of the car. Use wire ties as needed Vehicle Disassembly 5. Remove the screws on the lower part of the instrument panel (picture 6) Picture 6 6. Remove lower instrument panel sub assy (picture 6) 7. Mount switch into switch knockout on left side of dash (see picture 9) Picture 9 8. From inside the cabin, locate the wires that were pushed through in step 4. It will be the grommet above the gas pedal (see picture 10) Picture 10 9. Install switch harness (see picture 11) Picture 11 10. Locate the junction box behind the lower instrument panel (picture 12) Picture 12 11. T-tap green/black wire from fog light harness to connector DB pin 16, red wire (bottom pin on right). Connector DB is in the driver’s side junction box, located on the left side of the steering column (pic. 13 & 14) 12. T-Tap orange/black wire from fog light harness to connector DB pin 18, blue wire (right side third pin up from bottom). Removal All vehicles 1. Disconnect both battery ground cables. For additional information, refer to Section 414-01 . 2. Loosen the clamps and remove the air cleaner outlet tube. 3. Remove the air intake tube and adapter. 1. Loosen the clamp. 2. Remove the bolts. 3. Lift the tube and adapter, disconnect the wastegate pressure hose, and remove the tube and adapter from the vehicle 4. Remove the degas bottle. For additional information, refer to Section 303-03 . Vehicles equipped with A/C 5. Recover the refrigerant. For additional information, refer to Section 412-00 . All vehicles 6. Remove the radiator grille, and the radiator grille opening panel. For additional information, refer to Section 501-02 . 7. Remove the bolts and position the hood latch aside. 8. Remove the three right side air deflector pushpins. 9. NOTE: Left side shown, right side similar. Remove the air charge cooler retainers. 10. Remove the radiator brackets and position the battery cable aside. 1. Remove the bolts and the brackets. 2. Detach the retainers and position the battery cables aside. 11. NOTE: Right side shown, left side similar. Remove the eight bolts and the radiator upper support. 12. Remove the radiator sight shield. Vehicles equipped with A/C 13. Disconnect the A/C condenser core inlet and outlet tubes. 14. Remove the A/C condenser. All vehicles 15. NOTE: Both the inlet and outlet ducts are removed the same way. Only the outlet duct is shown. Remove the inlet and outlet ducts from the charge air cooler. 1. Loosen the clamp. 2. Detach the ducts from the charge air cooler. 16. Remove the charge air cooler. 17. Disconnect the upper radiator hose from the radiator. 18. Remove the bolts and position the fan shroud on the fan. 19. Raise the vehicle. For additional information, refer to Section 100-02 . 20. Disconnect the degas supply and lower radiator hoses from the radiator. 21. Lower the vehicle. 22. Remove the radiator. 23. Remove the fan shroud. 24. CAUTION: The large clutch assembly nut has a right-hand thread and must be rotated counterclockwise to remove it. Using the special tools, remove the fan and the fan clutch from the water pump pulley. 25. Rotate the belt tensioner counterclockwise and remove the drive belt. 26. Disconnect the manifold absolute pressure (MAP) sensor hose from the turbocharger compressor manifold.

INSTALLATION INSTRUCTIONS——— REMOVAL OF EXISTINGF AN AND SHROUD ASSEMBLY: 1. Make sure the engine is cool. 2. Disconnect negative (-) battery cable from battery. 3. Remove plastic protective cover from top of engine/intake manifold. Two acorn nuts located in front are to be removed first. Lift front of cover and notice the cover is hinging at back. Pull to disconnect at pivot point. 4. Remove plastic cover bridging shroud to topcross member. (9 ea) Push-type plastic rivets need to be removed (see Detail 1) . Prying each center post up with a flat-end screwdriver will release fastener. 5. Remove overflow hose from radiator filler neck. 6. Remove top bolts (2ea.) holding fan shroud to radiator side tanks. Save bolts for instal- lationofnew shroud (see Detail 2) . 7. Remove (4ea.) nuts securing fan-clutch assembly (see Detail 3) ; then pull fan-clutch assembly and shroud out simultaneously. 8. Important: Re-secure pulley with new washers of kit bag#13615 and original pulley nuts. Detail1 Plastic Cover Plastic Rivets Detail2 Save bolts for new installation rev. 04-20-09 part no. 99678 Detail3 INSTALLATION OF NEW ELECTRIC FAN SHROUD: 1. Mount bracket#67802 to driver’ssideofshroud. Use the hex bolts and washers provided. Note: Leave the bracket loosely mounted for now; you will adjust and tighten them later (see Detail 4& 4a) . 2. Lower shroud, with one bracket only, into position inserting bottom of bracket into slot at bottom of side tank (driver’sside). Loosely secure top of bracket using factory bolt, saved from step#6 of page 1 3. Attach overflow tank to bracket#67801 using supplied hardware included with overflow tank (see Detail4&4b) . 4. Attach bracket#67801 to passenger’ssideradiator tank and fan shroud; a. Insert bottom of bracket into slot at bottom of side tank. b. Loosely secure top of bracket using factory bolt, saved from step#6. c. Mount bracket loosely to shroud using the hex bolts and washers provided (see Detail 4 &4b) . 5. After both brackets and shroud are attached; make final adjustments utilizing slots provided. When tightening the brackets, adjust the fan so that the rubber seal is contacting the radiator core and compress the seal about~50%. Note: It may help to have a friend hold the fan against the core while tightening brackets. 6. Mount rubber hose supplied to radiator filler neck and to the shorter of the two tubes protruding from bottom of overflow tank (see Detail 4) . 7. If you disconnected any hoses or drained coolant to install the fan, reconnect the hoses and refill the radiator. At this time fill overflow tank~25%of capacity

Grounding the Automobile A perfectly and beautifully wired automobile will nevertheless have bugs and problems if everything is not properly grounded. Do not go to the careful effort of installing a quality wire harness only to neglect proper grounding. Note: The Painless Wire Harness Kit includes no ground wire except the black wire from the two headlamp connectors. You must supply ground wire (14-16 gauge) for all circuits. 6.3.1 Connect a Ground Strap or Cable (2-gauge minimum) from the Negative Battery terminal to the automobile chassis (frame). 6.3.2 Connect a Ground Strap from the Engine to the chassis (even a 10-gauge wire is too small) . DO NOT RELY UPON THE MOTOR MOUNTS TO MAKE THIS CONNECTION . 6.3.3 Connect a Ground Strap from the Engine to the Body. 6.3.4 If you have a fiberglass body you should install a terminal block to ground all your Gauges and Accessories. Ground the Terminal Block with at least a 12-gauge wire to the chassis. 6.4 Terminal Installation and Making Connections Note: In the following steps you will be making the circuit connections. Before you start, you should carefully read Sections 7.0 through 10.0 , as appropriate, and continually refer to Section 10.0 , DOUBLE- CHECKING your routing and length calculations before cutting any wires and making connections. Give special attention to Turn Signal and Ignition Switch connections. These can be somewhat confusing. 6.4.1 Have all needed tools and connectors handy. 6.4.2 Select the correct size terminal for the wire and stud application. 6.4.3 Determine the correct wire length and cut the wire. Remember to allow enough slack in the harness and wires at places where movement could possibly occur, such as automobile body to frame, frame to engine, etc. Double-check your calculations. 6.4.4 Strip insulation away from wire. Strip only enough necessary for the type of terminal lug you are using. Note: In the following step, make sure that the terminal is crimped with the proper die in the crimping tool. An improper crimp will NOT make a good connection. 6.4.5 Crimp the terminal onto the wire. CAUTION: DO NOT OVER-CRIMP! 6.4.6 Connecting the harness throughout the groups is a redundant process. Make sure that each wire is FIRST properly routed and THEN attach. DO NOT ATTACH FIRST THEN ROUTE AFTERWARD. 6.4.7 When all wires are attached, tighten the mounts and ties to secure harness permanently. 6.5 Testing The System 6.5.1 Use a small (10 amp or less) battery charger to power up the vehicle for circuit testing. If there is a problem anywhere, the battery charger’s low amperage and internal circuit breaker will provide circuit protection. CAUTION: IF YOU HAVE NOT YET DISCONNECTED THE BATTERY FROM THE AUTOMOBILE, DO SO NOW! DO NOT CONNECT THE BATTERY CHARGER WITH THE BATTERY CONNECTED. Connect the battery charger’s NEGATIVE output to the automobile chassis or engine block and its POSITIVE output to the automobile’s positive battery terminal. 6.5.2 INDIVIDUALLY turn on each light, ignition, wiper circuit, etc. and check for proper operation. Note: The turn signals will not flash properly if you do not have both the front and rear bulbs installed and connected. 6.5.3 When all circuits check out THEN attach the battery cable to the battery for vehicle operation
