Replace the brake disc if it displays signs of heavy wear, variable thickness or similar. NOTE: Minimum disc thickness/replacement limit = 18.0 mm . The text that follows explains the model names used by Volvo Penta for gas engines. Several methods have been used to provide the gas engines with unique model names. Some were based on horsepower ratings. More recent names are based on the displacement of the engine in liters. Each time the name was changed, it was due to some change in the parts content of the engine. Sometimes the changes were minor, sometimes they were major. The changes may or may not affect the parts that you need for a repair. The safest method is to always search with the complete model name. the hub cap and the wheel * the retaining clip and the brake hose from the support * the upper bolt from the locating pin for the brake caliper . Twist the brake caliper backwards. Remove the brake pads. NOTE: Do not depress the brake pedal while the brake pads are removed. Checking and cleaning the rear brake calipers Clean brake pad contact surfaces in the brake caliper and on the caliper mounting. Check the dirt guard for the piston. Replace the dirt guard if it is worn. Recondition the brake caliper if the dirt guard is defective. NOTE: If the dirt guard is defective, dirt may have penetrated the cylinder. Therefore the brake caliper must be reconditioned. Checking the rear brake disc Check the brake disc surface. Check the lateral runout of the brake disc if the disc is uneven. Replace the brake disc if it is worn or grooved. NOTE: Minimum disc thickness = 8.4 mm . If installing new brake pads, the minimum disc thickness must be at least 8.9 mm . Checking the locating pins for the rear brake calipers Check the rubber sleeves on the locating pins. Replace if necessary. If necessary, lubricate the locating pins using Volvo silicon grease (P/N 1161325-4). Insert the locating pins in the rubber sleeves. The locating pins must slide into the sleeves easily. Rotating the brake piston backwards Block the brake caliper against the brake disc. Use special tool 999 5782. * Turn the plate (A) forward over the shaft and insert the tool * Install the lugs (B) in the cut-out in the brake piston * Turn the shaft (C) so that the plate (A) presses against the brake caliper * Turn the axle (D) to the right and press the piston back while turning the shaft (C) to the right so that the plate (A) is in contact with the brake caliper * Turn the brake piston back fully and remove the tool Install the wear indicator (A) on the under side of the inner installed brake pads. Install the brake pads. Position the brake caliper . Install the new locking bolt. Tighten to 33 Nm . Install the brake hose in the support. Install the retaining clip. NOTE: Secure adhesive foil onto the steel plates to prevent the rear brake pads from rattling. Installing the wheels Install wheels. Checking the brake fluid level WARNING: Always depress the brake pedal repeatedly before test driving the car. Check the brake fluid level

Remove the brake caliper mounting screws. Hang the caliper up with a piece of wire the locating pin for the brake disc the brake disc the ABS-cable holder the ABS sensor. Hang up the sensor using a piece of wire. Remove the spring strut from the lower control arm Note: the spring strut is slightly compressed. Remove the anti-roll bar from the upper control arm Use a Torx wrench as a counterhold so that the rubber boot is not damaged. Remove the tie rod from the wheel spindle. Angle the tie rod upwards so that the inner mounting for the control arm is exposed the screw holding the lower mounting for the control arm to the sub-frame. Bend the control arm downwards. Remove the screws from rear wheel hub the rear wheel hub from the wheel spindle and drive shaft. Note: Clean the splines on the drive shaft before installing the new wheel hub. Lubricate the splines using oil. Installing the rear wheel hub Note: Ensure that the hub and the wheel spindle mating surfaces are clean. Install the rear wheel hub. Use new screws and torque wrench with ring wrench kit. Tighten crosswise. Tighten to 20 Nm . Then tighten to 65 Nm . Finally angle-tighten 60° . Use bevel protractor 951 2050. the control arm to the sub-frame. Do not tighten yet the tie rod on the wheel spindle. Do not tighten yet. Install the anti-roll bar link to the upper control arm. Tighten to 80 Nm . Use a Torx wrench as a counterhold so that the boot is not damaged. Press the suspension up to its normal position

DIAGNOSTIC SYSTEM CHECK – THEFT DETERRENT Test Description The number(s) below refer to the step number(s) on the diagnostic table. 2: Lack of communication may be due to a partial malfunction of the class 2 serial data circuit or due to a total malfunction of the class 2 serial data circuit. The specified procedure will determine the particular condition. 5: The presence of DTCs which begin with “U” indicate some other module is not communicating. The specified procedure will compile all the available information before tests are performed. 6: The listed DTCs are internal module malfunctions and should be corrected before attempting any other diagnostics. 7: The listed DTCs are battery voltage related malfunctions and should be corrected before attempting any other diagnostics. Diagnostic System Check – Theft Deterrent Step Action Yes No 1 Install a scan tool. Does the scan tool power up? Go to Step 2 Go to Scan Tool Does Not Power Up in Data Link Communications 2 1. Turn ON the ignition, with the engine OFF. 2. Attempt to establish communication with the body control module (BCM) and the powertrain control module (PCM). Using the J 35616 connector test adapter kit, install a fused jumper wire between terminals A and B of the TCC brake switch connector. Refer to Power Distribution Schematics in Wiring Systems for complete circuit distribution. Test the power feed circuit (CKT 1039) of the TCC brake switch for a short to ground.
