1. Remove the differential case. For additional information, refer to Differential Case in this section. 2. NOTE: The differential bearings need not be removed to overhaul the Ford limited slip differential. If bearing removal is required, for additional information, refer to Differential Case in this section. NOTE: The anti-lock speed sensor ring cannot be reused once removed. Remove the differential pinion shaft lock bolt and remove the differential pinion shaft. ? If required, remove the ring gear and anti-lock speed sensor ring. 3. NOTE: This tool does not have the 1/2-inch drive hole. Install the special tool in a suitable vise. 4. Install the differential case on the special tool 5. Install the special tool in the bottom side gear bore. ? Apply a small amount of grease to the centering hole of the special tool. 6. Install the nut in the upper differential side gear. Hold the nut in position while installing the hex screw. Tighten the hex-head screw until contact is made with the Step Plate 7. Insert a suitable dowel bar in the hole of the nut. Tighten the forcing screw to force the differential side gear away from the differential pinion gears. The dowel bar is used to keep the nut from turning when the forcing screw is tightened. 8. WARNING: Keep fingers/hands away from pinion gears when rotating the differential case with the differential rotating tool. NOTE: Differential pinion thrust washers cannot be removed independently of the differential pinion gears and so must be removed simultaneously with the differential pinion gears. Insert the special tool in the pinion shaft bore and turn the differential case to “walk” the differential pinion gears and differential pinion thrust washers out to the differential case windows. 9. Remove the differential pinion gears and differential pinion thrust washers. 10. Remove the differential side gears and differential clutch packs and tag them RIGHT and LEFT with the shim. CAUTION: When separating the clutch plates and clutch discs, note the sequence in which they are disassembled. They must be reassembled in the same sequence. CAUTION: Do not use acids or solvents when cleaning the differential clutch pack. Wipe components with a clean, lint-free cloth only. Separate the differential clutch discs and clutch plates for cleaning and inspection. Refer to the disassembled view of the limited slip differential case in the Description and Operation portion of this section.

Inspect the power steering reservoir. Does one of the 3 ribs on the reservoir cover point toward the reservoir holder? Yes – This vehicle already has the revised power steering reservoir. Continue with normal troubleshooting procedures. No – Go to REPAIR PROCEDURE. REPAIR PROCEDURE 1. Drain the power steering reservoir: •Remove the reservoir from its holder. •Raise the reservoir, and disconnect its return hose. •Drain the reservoir fluid into a suitable container. Take care not to spill any fluid on the body or other parts. Wipe off any spilled fluid immediately. 2. Drain the fluid from the power steering system: •Connect a suitable diameter drain hose to the disconnected return hose. •Hold the end of the drain hose in a suitable container. •Start the engine, and run it at idle while you turn the steering wheel lock-to-lock several times. •When the fluid stops running out of the hose, shut off the engine. •Discard the used fluid. 3. Reinstall the return hose to the reservoir, then reattach the reservoir to its holder. Fill the reservoir to its upper level line with new power steering fluid. 4. Bleed the air from the power steering system: •Start the engine. •With the engine at a fast idle, turn the steering wheel lock-to-lock several times. 5. Check the condition of the fluid in the reservoir: •If the fluid looks contaminated, dark, or discolored, repeat steps 1 thru 5. •If the fluid is clear, go to step 6. 6. Place a suitable container under the vehicle to catch any fluid 7. Replace the power steering fluid reservoir: •Remove the reservoir from its holder. •Disconnect the return hose from the reservoir, and pour the fluid from the reservoir into a container. •Disconnect the outlet hose from the reservoir, and remove the reservoir. •Install a new reservoir in the reverse order of removal. •Fill the reservoir to its upper level line with new power steering fluid. 8. Start the engine, and run it at a fast idle. Turn the steering from lock-to-lock several times to bleed any air from the system. 9. Recheck the fluid level in the reservoir, and add more if needed. Do not fill the reservoir beyond its upper level line.

Transmission Repair 1. Remove the transmission. Refer to the appropriate SI procedure. 2. Disassemble and inspect the transmission. Refer to Unit Repair Automatic Transmission – 4L60-E/4L65-E. Important: Subject: 4L60-E Automatic Transmission/Torque Converter Clutch (TCC) Shudder, Water in Transmission (Repair Transmission and Replace Transmission Filler Tube, Level Indicator and Seal) Models: 2004-2005 Buick Rainier 2003-2005 Chevrolet TrailBlazer Models 2003-2005 GMC Envoy Models 2003-2004 Oldsmobile Bravada 2005 Saab 9-7X with 4.2L In-Line 6 Cylinder Engine (VIN S — RPO LL8) • Visible rust on the transmission fluid level indicator. • Visible water in the oil pan. • A milky white substance inside the pan area. • Spacer plate gaskets that appear to be glued to the spacer plate, valve body or case. • Rust on internal transmission iron/steel components. • Remove the surge tank cap and examine the coolant for signs of contamination with transmission fluid (the coolant will have a milky, not clear appearance). • If the coolant has a normal, clear appearance, the radiator should not be replaced. • The cooler can also be tested by following the Coolant System Leak Test procedure (SI Document ID# 877442). Do NOT replace a radiator without verifying that the transmission oil cooler is leaking. If water or coolant is found in the transmission, the following components MUST be replaced. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator WITH the transmission REMOVED from vehicle. 1. Remove the transmission fluid filler tube from the transmission. 2. Replace the transmission fill tube seal, P/N 1259475. 3. Replace the transmission fill tube, P/N 15000220, following the appropriate SI Document for Transmission Installation. 4. Replace the transmission fluid level indicator, P/N 15069769 when appropriate during the transmission installation. Replace the Transmission Fluid Filler Tube, Seal and Fluid Level Indicator with the transmission in the vehicle. 1. Remove the air cleaner outlet duct. Refer to Air Cleaner Element Replacement (SI Document ID# 1364496). 2. Remove the transmission fluid level indicator from the filler tube. 3. Remove the filler tube nut (2) located on the right side of the engine. 4. Remove the filler tube from the vehicle. Tip It is necessary to remove the two A/C line (suction line / low side of muffler hose) retainers and reposition • Replace all of the rubber type seals. • Replace all of the composition-faced clutch plate assemblies including the band. • Replace all of the nylon parts (Thrust Washers). • Replace the torque converter. • Thoroughly clean and rebuild the transmission, using new gaskets and oil filter. • Flush and flow check the transmission oil cooler using J 45096. Refer to Corporate Bulletin Number 02-07-30- 052C or newer – Automatic Transmission Oil Cooler Flush and Flow Test Essential Tool J 45096 TransFlow .

Remove the A/C bracket bolt from the engine lift hook. 7. Reposition the A/C line upward. 8. Install the new transmission filler tube, P/N 15000220, into position but NOT into the transmission at this time. 9. Raise the vehicle. Refer to Lifting and Jacking the Vehicle in General Information (SI Document ID# 744862). 10. Remove the two bolts securing the transmission heat shield to the transmission. 11. Remove the transmission heat shield from the transmission. 12. Remove the old filler tube seal from the transmission case. 13. Install a new seal, P/N 1259475 into the transmission case. 14. Position the new transmission filler tube into the transmission seal. 15. Install the transmission heat shield to the transmission. 16. Install the two bolts securing the transmission heat shield to the transmission. Tighten Tighten the bolts to 17 N·m (13 lb ft). 17. Lower the vehicle. 18. Install the nut securing the filler tube to the stud. Tighten Tighten the nut to 10 N·m (89 lb in). 19. Reposition the A/C line into place. 20. Install the A/C line bracket to the oil level indicator tube stud and secure the bracket with the nut. 21. Install the A/C line bracket to the engine lift bracket and secure the A/C bracket with the bolt

Removing the Existing Differential 5 2.1 Vehicle Support Safely secure the vehicle on a hoist. We recommend supporting the vehicle on a chassis hoist to keep the differential area at a convenient working height and to leave the wheels and axles free to be rotated and removed. Once supported off the ground, release the parking brake and leave the vehicle in neutral. Chock the wheels if necessary. 2.2 Differential Fluid Drain Clean around the differential drain plug to prevent dirt from entering the differential. Position a fluid drain reservoir under the differential and loosen the differential drain plug. Completely drain all differential fluid. HINT : This is a good time to check for metal particles in your oil and in the bottom of the housing which may indicate a worn bearing or differential component. 2.3 Removal of the Axles and Differential Remove the axles according to your vehicle’s service manual. HINT : When removing the axles try not to damage the paper gaskets behind the axle flanges. Disconnect the drive shaft from the flange of the differential. Remove the third member from the differential housing. Refer to your vehicle’s service manual. IMPORTANT : Collision damage or heavy off-road use of your vehicle in the past may have resulted in some degree of bending in the axle. Any misalignment of the axle tubes may result in excessive wear and/or failure of your differential and axle shafts. ARB strongly recommends that you have your axle assembly inspected for concentricity and straightness before installing your Air Locker 2 Removing the Existing Differential 6 2.4 Marking the Bearing Caps Using a small pointed center punch, gently mark the bearing caps in a way that will enable you to know which cap is ‘LEFT’ and which cap is ‘RIGHT’, which way is ‘UP’ and which way is ‘DOWN’. HINT : Many installers choose to make one punch mark on the left hand side of the left hand bearing cap and a similar mark on the housing at close proximity to the cap mark. Checking fluid level and condition (color and odor) at regular intervals will provide early diagnosis information about the transmission. This information may be used to correct a condition that, if not detected early, could result
in major transmission repairs. IMPORTANT: When new, automatic transmission fluid is red in color. As the vehicle is driven, the transmission fluid will begin to look darker in color. The color may eventually appear light brown. A dark brown color with burnt odor may indicate excessive fluid deterioration and signal a need for fluid change. Fluid Level When adding or changing fluid, use only DEXRON ®-lll. Refer to Maintenance and Lubrication in General
Information section for maintenance information and servicing interval. CAUTION: DO NOT OVERFILL. Overfilling will cause foaming, loss of fluid, abnor- mal shifting and possible damage to the transmis-sion. 1. Park the vehicle on level ground and apply the parking brake firmly. 2. Check fluid level with engine running at idle. NOTE: Be sure that transmission fluid temperature is below 30°C (86°F). 3. Move the selector lever through all gear ranges. 4. Move the selector lever to “Park”. 5. Let engine idle for 3 minutes and open the overfill screw (1). 6. Add released ransmission fluid until it flows out over the overfill screw opening. 7. Let engine idle until a fluid temperature etween 32° C (90°F) and 57°C (135°F) is reached, then close the overfill screw (1). Torque: 38 N*m (28 Ib ft) NOTE: Check transmission fluid temperature with scan tool.

Following these instructions will help prevent system contamination, brake component damage and the risk of serious personal injury. WARNING: Carefully read cautionary information on product label. For additional information, consult the product Material Safety Data Sheet (MSDS) if available. Failure to follow these instructions may result in serious personal injury. CAUTION: Brake fluid is harmful to painted and plastic surfaces. If brake fluid is spilled onto a painted or plastic surface, immediately wash it with water. CAUTION: Do not allow the brake fluid to come in contact with the adhesive backing on the brake pads. If brake fluid is spilled onto the brake pads, new pads must be installed. CAUTION: Use only specified brake parts cleaner. Use of other cleaners may leave a residue on the brake caliper preventing the brake pads adhesive surface from bonding with the brake caliper. 1. Remove the wheel and tire. 2. Check the brake fluid level in the brake fluid reservoir. * If required, remove fluid until the brake master cylinder reservoir is half full. 3. Remove the brake caliper bolts. 4. CAUTION: Do not use the brake caliper sight hole to retract the pistons as this may damage the pistons and boots. CAUTION: Do not allow the caliper to hang from the brake hose or damage to the hose may occur. CAUTION: Care must be taken when servicing rear brake components without disconnecting the parking brake cable from the brake caliper lever. Carefully position the caliper aside using a suitable support or damage to the parking brake cable end fittings may occur. Using hand force and a rocking motion, separate the brake caliper from the anchor plate. Position the brake caliper aside. * Support the caliper with mechanic’s wire. 5. CAUTION: When the brake pads are separated from the brake caliper , new brake pads must be installed to prevent brake noise. The brake pads are one-time use only. Remove and discard the brake pads and spring clips from the brake caliper anchor plate. 6. NOTE: Do not remove the anchor plate guide pins. The guide pins are press fit to the brake caliper anchor plate. If the guide pins are damaged a new anchor plate must be installed. Inspect the brake caliper anchor plate assembly. * Check the guide pins and boots for binding or damage. * Install a new brake caliper anchor plate if it is worn or damaged. Installation 1. NOTE: To move the piston back into the caliper, the LH piston is turned clockwise and the RH piston is turned counterclockwise. NOTE: A moderate to heavy force toward the caliper piston must be applied. If sufficient force is not applied, the internal park brake mechanism clutch cone will not engage and the piston will not compress. Using the special tool (or equivalent such as OTC tool 7317A), compress the brake caliper piston into its cylinder. 2. Clean the residual adhesive from the brake caliper fingers and pistons using the specified brake parts cleaner. 3. CAUTION: Do not allow grease, oil, brake fluid or other contaminants to contact the brake pad or caliper mating surface or damage to components may occur. Do not install contaminated pads. NOTE: Install all the new hardware supplied with brake pad kit. Install the new spring clips and brake pads. 4. Position the brake caliper and install the 2 bolts. * Tighten to 29 Nm (21 lb-ft). 5. If necessary, fill the brake fluid reservoir with clean, specified brake fluid. 6. With the vehicle engine running, apply 89-133 N (20-30 lb) of pressure on the brakes for approximately one minute, to make sure the brake pads adhere to the caliper before any contamination can be introduced. 7. Test the brakes for normal operation.
